Abstract:An investigation on the mechanism of flexible sheet metal forming using plasma arc have been performed in this paper. The experimental results show that temperature gradient mechanism (TGM) is caused by a steep temperature gradient across the sheet metal thickness, which will generates bending towards the plasma arc, while buckling mechanism (BM) usually causes sheet metals to bend away from the plasma arc on the condition that the plasma arc diameter is large compared to the sheet metal thickness and the scanning speed is low. The strain-hardening effects and phase transformation effects were also conducted in the investigation, which can be of great significance for the micro hardness and deformation of sheet metal in the heated area. The investigation reveals the mechanisms of sheet metal forming using plasma arc, and provides theoretical foundation for its industry application.

Abstract:In order to study the laws and mechanisms of plasma arc forming,an experimental investigation was performed with 1Cr18Ni9Ti and Q235 sheet metals scanned forward and backward by moving it with respect to the stationary plasma arc.The experimental results show that the bending angle caused by plasma arc scanning is approximately in proportion to the scanning times;with the heat input increasing and the thickness of sheet metal decreasing the bending angle is sharply increased under the same scanning times.While the heat input is low,the grain in heating area is refined,and its mechanical performance is improved;with the increasing of the heat input,the residual strain-hardening in the heating area becomes reinforced,which causes the micro hardness to be increased.The plasma arc forming can also decrease the residual stresses caused in the mechanical processes,which can be of great significance in preventing rebounding.

Abstract:In order to achieve the automatic path planning and control of forming accuracy during the sheet metal forming using plasma arc, the height contour scanning strategy, which is based on the geometry characteristics of the objective surface, is put forward and implemented, and the process parameters such as the plasma arc power, scanning velocity are determined based on the normal strain requirement of sheet metal forming; to improve the forming accuracy, the distribution of the error surface and the contour scanning strategy is combined to establish a feedback control. Theoretical analysis and experimental study shows that these methods are feasible and effective. The research has an important significance in achieving automatic scanning strategy planning for the forming of complex surfaces.

Abstract:In order to achieve precision bending of sheet metal using the plasma arc ,forming exper-iments were carried on the sheet metal of 1Cr18Ni9Ti .The CM OS1303uc digital cameras and related software were used to detect the bending angle ,and a closed-loop control of the forming process was established according to the detection .The experimental results show that :when the scanning number is small ,the plate bending angle will be linearly increased with the increase of the scanning number . When the scanning number becomes more and more ,due to thickening effect ,this scanning increment of bending angle will be decreased continuely ,and the bending effectiveness reduced significantly .In order to ensure the reliability of the machining process and improve the forming efficiency ,the forming process was divided into three stages according to the forming margin ,and different process parame-ters were determined in different stages .The effective of the method was verified by the forming of bending angles 20° and 30°respectively for stainless steel sheet .

Abstract:In order to study the influence of sheet metal anisotropy on plasma arc forming process,the experimental investigation is performed with 1Cr18Ni9Ti sheet metals scanned separately along the rolling direction(RD) and transverse direction(TD) by moving it with respect to the stationary plasma arc.The experimental results show that with the decreasing of the scanning speed,the increasing of plasma arc power,and the increasing of scanning times,the influence of plastic anisotropy on plasma arc forming process is weakened.Otherwise it will be strengthened.These investigations are significant to the practical application of plasma arc forming.

Abstract:In the superplastic sheet forming process, the uniformity of the sheet’s final thickness distribution is vital for ensuring the good mechanical quality of the formed components. The influences of the component shape and the contact friction on the final thickness distribution were investigated in this work by using finite element method on a series of axisymmetric models. It was concluded that shape optimization and friction elimination are required to get uniform thickness distribution, and eventually to improve the mechanical quality of the formed components. The constitutive equation of the Ti-6Al-4V superplastic material was also determined on the basis of experimental data.

Abstract:Laser bending of sheet metal is a flexible forming technique by using laser scanning. Based of temperature grads mechanism, the temperature field of sheet metal bending process by using single laser scanning is studied with the ANSYS soft. A finite element model of temperature field is built. The dynamic variation process and distribution of temperature field of laser bending at given parameters are analyzed. Furthermore, the influence parameter on the peak temperature and temperature grads are also studied.

Abstract:Flanging is an important sheet forming process in auto-body panel stamping industry, which can affect the assembly quality of auto-body. Unfortunately, simulation of flanging is a relatively difficult task, and the formability is not so clear so far. In this paper, the capability of a large-step static implicit FE code, AutoForm, on simulation of stretch curved flanging is studied, and some key technical points are listed. Then the effects of some geometrical parameters on the formability of stretch curved flanging have been analyzed. The simulation results are validated by experiments.

Abstract:Three kinds of defects which affect the boss height during the forming process were analyzed.Based on the analysis,the concept of effective volume rate was put forward as index.The orthogonal experimental analysis on the influencing factors of forming result was carried out with the use of numerical simulation and physical experiment to find out the key influence factors.A further study was made to find how the key factors influence the high boss forming results.The research results provide guidelines for the process design and die structure optimization.

Abstract:The determination of blank shape is very important for the deep drawing forming of magnesium alloy rectangular box.In this paper,the deep drawing process of magnesium alloy rectangular box on the blanks with different shape are simulated by using MSC.Marc FEM software under the same forming conditions and die.According to the results of numerical simulation,the influences of blank shape on the drawing formability of magnesium alloy rectangular box are analyzed and discussed.It is also pointed out that the drawing formability of rectangular blank with round comers is better than that of other shaped blanks.The results of FEM simulation are agreeable with that of experiments very well.

Abstract:Quantitative evaluation of geometry effect on the bending in laser peen forming (LPF) is of particular importance to achieve complex shaping and distortion correction accurately. In this study, analytical modeling, numerical simulation and experiments are carried out to investigate the geometry effect with a simplified single-curved shape characterized by the generatrix length, the sectional arc length, the sheet thickness and the sectional radius. The normalized deviation of arc height is defined to describe the difference of bending deformation between a flat specimen and a specimen with certain geometry. The normalized deviation is insensitive to the specimen length when the generatrix length is twice as the arc length. The proposed analytical model can provide a consistent prediction of geometry effect with the results from both simulation and experiments under its applicable condition. Bending deformation is increased by increasing sectional radius. A dimensionless quantity, composed of overall geometry parameters, is proposed to quantitatively evaluate the geometry effect. The relationship between the normalized deviation of arc height and the proposed dimensionless quantity is revealed with a single functional curve, which is well validated by the simulation and experimental results. The proposed simple functional relationship can provide an effective way to quantitatively evaluate the geometry effect on bending deformation for process planning of LPF for shape control.

Abstract:Laser forming (LF) is a new die-less forming technique that employs the energy from a laser beam to modify and adjust the curvature of sheet metals. In order to advance the LF process further for realistic application industry, it is necessary to consider large scale three-dimensional laser forming (3DLF). The main problem of 3DLF is the understanding of the mechanism and the planning of laser scanning strategy. This paper illustrates the temperature field, stress–strain field, and deformation field in the process of 3DLF of square sheet to spherical dome with spider-lines strategy with a finite element method (FEM). The explicit dynamic integral is used in the work presented in the paper rather than implicit method for improving the computational efficiency and accuracy. The FEM results showed that the inner stress induced by the laser beam propagates through the sheet as a stress wave, and the thermal stress and the stress wave in the sheet are the main influence factors in 3DLF. Also, the FEM results have been verified against experimental data, and a reasonable correlation has been found. The work showed in the paper would be beneficial of the parameter optimization of laser scanning strategy and the control of the formed precision of the sheet in 3DLF.

Abstract:To search for the new scanning plan that can reduce the bending angle variation and the bending curvatures of the bending edge, an explanation for the causes of the edge effects was given. Six new scanning strategies were proposed through the change of the scanning length of middle and two ends based on the above analyses. Numerical simulations were carried out to study the edge effects using the six new scanning strategies. The simulation results show that the new scanning strategies can improve effectively the quality of the forming parts.

Abstract:Laser forming has become a viable process for the shaping of metallic and non-metallic sheet components, as a means of rapid prototyping and of adjusting and aligning. In order to advance the laser forming process further for practical application in industry, the research of laser forming was performed on common stainless steel 1Cr18Ni9Ti sheet with a Nd:YAG laser source in this paper. In order to obtain convergent and highly accurate results in a reasonable time, a rezoning technique for laser heat flow density is used to adapt the mesh in the FEM simulations of low-velocity laser forming process, single pulse jump light source is applied in place of continuous scan of laser beam. It includes the empirical investigations to determine processing parameters using the temperature gradient mechanism to form different angles with simple straight line laser scanning. The simulation results of temperature field and deformation field of laser forming of metal sheets accord with the experimental results, which showed that the bending angle increases approximately linearly as the scanning times increase. And the bending angle firstly increases with the laser power increasing and begins to decrease at a certain processing parameters, as there is a certain power parameter resulting in a maximum bending angle for a certain material and parameters. The bending angle increases as the laser beam diameter increase and begins to decrease at a certain processing parameters, as a maximum bending angle is acquired when the beam diameter is the same as the thickness of the metal sheet. Bigger sheet thickness leads to smaller bending angles, and thickness is the most important influencing factor of bending angles. The bending angle increases with the sheet width, but there is a width limit bigger than which the sheet width has little influence on bending angles.

Abstract:An analytical model to describe the temperature field was established for laser bending of sheet metal. In order to analyze the forming rule of the change to different parameters, a simulation software was programmed by the finite element analysis software, and the experiments were done. The results show that the bending angles change with the thickness of sheet metal, the width of sheet metal, the laser power and the focus diameter or scanning speed if others factors remain unchanged. In addition sheet metal will bend deviating from the laser beam if there is a big thickness or a high scanning speed.

Abstract:Forming force,as one of the main parameters in process design of medium-thick sheet metal bulk forming,is an important basis of press selection and tool strength checking.Based on the finite element method,a series of sheet metal extrusion process simulations were conducted under different combinations of process parameters,which were arranged by the orthogonal experiments method.The results show that the key factors which affect the forming force in different phases of the extrusion process are extrusion ratio,material property and original sheet thickness.Furthermore,the influences of extrusion ratio,material property and original sheet thickness on the extrusion process were studied.The research results can provide theoretical guidelines for the process planning and tool design of sheet metal extrusion process.

Abstract:Laser forming is a highly flexible sheet metal forming technique. It's important to investigate the relationship between the distortion and process route. In this paper, the FEM is used to simulate the laser sine forming of sheet metal. The results show that the peak temperature values of laser sine scanning rise more rapidly with the same processing parameters. The shape and size of the distortional area are related to the scanning path. A circinal zone with large radius can represent the heated area of sheet. The warped phenomenon is mitigated when the chordal height decreases.

Abstract:Two large sheet-forming simulation CAE systems — Autoform and Ls-dyna3D — being representatives of implicit and explicit solutions, respectively, are employed in the comparison of simulation results for a side-frame constituting the outer panel of a Santana 2000; validating experiments are also presented in this paper. Through the simulation calculation, the engineering strain and the thickness change of the blank during forming are compared and the comparison between the strain state and the FLD is given. The possible areas of wrinkling and failure in the course of pressing are determined. According to the comparison, the difference produced by two systems in dealing with problems is discussed, the cause of existing difference is analyzed and methods of reducing the difference are presented. Finally, the advantages and disadvantages of the two systems are considered.

Abstract:To improve the forming quality of parts fabricated by laser direct metal forming (LDMF), the forming process of three-dimensional parts under open-loop LDMF system was studied in this paper. The influencing rule of scanning space on the forming quality was studied, and the optimal scanning space was derived. The software of control system about scanning style is also optimized, and thus, the forming quality of parts is improved. During fabricating three-dimensional parts, uneven heat distribution caused by multi-overlapping is one of the main factors affecting the sidewall forming quality. To solve the uneven heat distribution, the strategy of changing scanning speed was put forward. The influence of the standoff distance on the height of single-trace cladding layer was studied, and it was suggested that uneven surface of parts was caused by instability of process parameters, which could be compensated automatically in the condition of suitable standoff distance in the process of LDMF. Thus a so-called self-regulation effect is reached. Typical multi-overlapped parts with good forming quality are fabricated using the above-mentioned methods.
