Abstract:The problems of over-temperature and tube damage occurred in a vertical reducing helical coiled fire-tube waste heat boiler in the gasification process when the feedstock was changed from residual oil to natural gas. A heat transfer model was employed to investigate the effects of many factors on the performance of the boiler. Numerical simulation was carried out to analyze the temperature and velocity fields in a full-size fire tube used in practical production. The calculation results were compared with the operating conditions. The results of our research show that the fouling resistance in fire tubes is the crucial thermal resistance in heat transfer. Moreover, the fouling resistance has a significant effect on the outlet syngas temperature and little influence on the steam output; increasing inlet syngas temperature will decrease the gas side fouling resistance and lead to lowering the outlet temperature. Results of numerical simulation show that the reason for the tube damage is the superposition of the high temperature, high velocity, and high viscosity of the syngas. This superposition is caused by the effects of the fire-tube structure and the temperature-dependent syngas properties.

Abstract:By adopting three-dimentional model,the simulation and analysis of worn-out on connecting pipe bundle of low-pressure reheater nearby the furnace outlet suffured from gas-phase flow field distribustion,movement of flyash,and concentration distribution etc.in the flue duct of boiler concerning 600 MW unit have been carried out.Results show that the flue gas velocity,particle's concentration and average collision velocity of particles nearby the furnace outlet all are larger due to influence of solid-gas two-phase flow distribution in the flue duct,thereby,the velocity of wornout on connecting pipes of the low-pressure reheater is also larger.It is recommended to install wornout-resistant covers of 6 mm thickness onto the windward surface of horizontal I-shaped pipe bundle of the low-pressure reheater between bottom of the first row connecting pipe and the other connecting pipes,as well as installing wornout-resitant covers with 3 mm thickness onto the other remained parts.

Abstract:The quality and safety of welding parts of small diameter tube of reheater in thermo-electric factory are vital.If the quality and safety are ignored,frequently halting boiler and making huge economic lost might be after beginning work.Three reasons of leakage of welding parts of reheater were introduced,including incorrect design,bad materials performances and severe conditions.Incorrect design was most important reason.The welding parts of small diameter tube of reheater in a thermo-electric factory were calculated by finite element methods.The finite element analysis model was put forward in this paper.The affection of tilting angle and thickness of welding parts to stress intensity factors were researched in this paper.The figures of stress intensity factors obtained in this paper were referenced by engineer.

Abstract:Reformer furnace hot outlet manifold is a critical component in aromatic plants. Unfortunately, a hot outlet manifold used in Nanjing YPC Refining & Chemical Co., Ltd. failed after it has been in service for only 2years. In the present paper, a failure analysis of the failed hot outlet manifold was performed by careful visual observation, mechanical properties tests, chemical content examination, microstructural analysis and microchemical analysis of fine precipitates. Finite element method (FEM) considering creep effect was also employed to define the evolution of critical region. Experimental results showed that the failure was a combination of overheating and high stress concentration. Exposing it to excessive temperatures at high stress significantly accelerated the creep rate, thus, leading to the premature failure. FEM analysis showed that hoop stress generated by the work inner pressure was the main reason leading to the crack initiated and propagated along axial direction of the manifold. Moreover, sequence of the failure region achieved by the simulation correlated well with the experimental analysis. To prevent the failure, better control of operating temperature was strongly recommended.

Abstract:Through the analysis of the leak between the tubes and the tube sheet of a vertical fixed tube sheet re boiler,it was found out that the leak cause at the tube inlet of the re boiler was because of the small amplitude vibration induced by the tube bundles under the horizontal action of the shell side,this vibration applied periodic alternative stress on the connection between the tubes and the tube sheet,leading to a fatigue damage at the tube inlet. Therefore,a finite element stress analysis of the tube inlet with heat exchange tubes and welding seams was made,and an experimental investigation was made of the fatigue strength of the welding between the tubes and the tube sheet.

Abstract:Low reheating steam temperature and wear in low temperature reheater frequently occurs in domestic power plants.Thus,two 1 025t/h boilers were taking as the examples to conduct transformation by applying several methods,such as decreasing the row number of low temperature reheater tubes,reducing the flue gas velocity and changing several groups of plain tubes for H type finned tubes at low part of the low temperature reheater.A series of calculation was performed,including the boiler thermodynamic calculation,resistance calculation,heating surface calculation for H type finned tubes,side space calculation for low temperature reheater,and so on.The above calculation results show these retrofitting methods are feasible,and can be applied conveniently,which can solve the problems of wear and low reheat steam temperature in low temperature reheaters.

Abstract:In the code dry quenching (CDQ) waste-heat boiler, flue gas, which contains large amounts of coke-powder particles, can wear the heating surface pipes badly, when rushing into the boiler. So the wear corrosion occurs. This paper analyzes the reason why wear erosion happens, lists wearing sections. This paper summarizes various of preventive measures, for instance, installing anti-wear tiles, improving structure, decreasing gas flue velocity, and so on. And divided the measures into three categories: (1) control gas flue velocity by improving the structure; (2) strengthen wearing sections; (3) coat with a layer of wear resistant material by thermal spraying technology. Because flue gas velocity and heating surface material are the main factors which have great influent on heating surface wearing, this paper gives more details about category (1) and category (3). In addition, the anti-wear measures are given, which are adopted in advanced foreign company (NSC, NKK, Thyssen) and native company (Hailu) separately. CDQ waste-heat boiler can run safely with the 3 methods adopted.

Abstract:The failure mechanisms and causes of the ruptured bolts of blind plate on a coal gas heater of 350 MW gas turbine generating unit were systematically studied. A series of macroscopic and microscopic analysis methods were used to characterize chemical composition, metallographic structure, macroscopic appearance, microscopic morphology and micro-area chemical composition of the bolts. The experimental results showed that the failure of the bolts were mainly caused by galvanic corrosion, crevice corrosion and followed stress corrosion cracking, which were resulted from inferior material, unqualified processing quality, and unsuitable fastening force and corrosive environment. The relevant mechanisms on crevice corrosion and stress corrosion cracking of the bolts were carefully discussed and countermeasures for preventing the bolts were also proposed.

Abstract:Simulation researches are carried out in this paper about the pulverized coal movement trails in a twin furnace once-through boiler with capacity of 300 MW. The conclusions show that: the trails of small size pulverized coal particles will be closed to the trails of rotational flow in the furnace. The moderate or large size pulverized coal particles will strike the water-cooled wall near the hotter corner in the furnace because the centripetal force caused by rotatory movement is not large enough. The reasons of high temperature corrosion on the water-cooled wall metal near the hotter corner are analyzed and a reconstruction scheme is then offered.Decreasing the height of the primary air nozzles, increasing the width of those nozzles and applying the Horizontal Bias Combustion Pulverized Coal Burner with Side Secondary Air will increase the rigidity of the primary air flow and avoid the pulverized coal particles striking the water-cooled wall, thus reducing the high temperature corrosion on the metal. The test results after reconstruction show that the reconstruction scheme is feasible and the operation condition is very good.

Abstract:Abnormal wall thinning of elbows were detected in the economizer at waste heat boiler system. In the failure analysis, material analysis, metallographic examination, macro- and microstructure analysis and composition analysis were conducted. We analyzed the causes and mechanisms of abnormal wall thinning. The failure causes were found to be sulfuric dew point corrosion. Finally, corresponding countermeasures were suggested.

Abstract:This article describes the results of an investigation about the failure of spiral finned tube on a newly designed and retrofitted low pressure economizer in a 300 MW pulverized-coal-fired power plant. In order to find out the failure causes and to suggest preventive measures, phase compositions and macrostructure of the tithe metal surface were investigated by X-Ray Diffraction and Scanning Electron Microscope equipped with energy dispersive X-Ray spectroscopy micro-analysis. The results show that the failure was principally owing to comprehensive multiphase erosion, an interaction of the fly ash wearing, flue gas washing and sulfurous acid corrosion. Abstract:In order to find out failure causes of water wall tube burst of a steam heating furnace in a chemical plant,microstructure of inner and outer tube,corrosion products and metallographic structure were analyzed by SEM and other testing instruments.The results showed that oxidation fatigue crack was the primary cause,which was caused by long-term high temperature oxidation environment and alternating load induced by frequent start and stop working conditions,besides,the secondary causes were thick oxide layer on inner and outer tube walland pearlite spheroidization in metallographic structure.

Abstract:Erosion of heat-exchanger tubes by coal particles and coal-ash impingement has caused serious problems to utility boilers. In this paper, we present results of numerical investigations of finned-tube erosion protection techniques. These indicate that fins fixed on the tubes provide a simple and efficient erosion protection method for particle-laden systems, which have erosion problems.

Abstract:The paper presents a cause-and-effect analysis of the failure of a 130 MWt gas-fired water boiler. The fault was a rupture of the helically finned tubes in the first rows of the second-stage water heater (ECO2). The high frequency of failures forced the boiler user to investigate their causes. The rapid drop in water flow in the ECO2 and the tightly finned pipes suggested that the permissible operating temperature of the steel used was exceeded. The only possible way to assess the working conditions was through a CFD simulation of the operation of the ECO2. Validated with the data acquisition system, the results show that the main reason for the failure was the overheating of the first rows of finned water heater pipes, regardless of the boiler load. The high heat flux value, exceeding 500,000 W/m2, and the increased flue gas temperature in front of the ECO2, almost reaching 900 °C, affected the appearance of the boiling film, limiting the cooling of the tube wall. Heat radiation and eddies behind the tubes significantly impacted the non-uniform temperature distribution, resulting in high pipe wall stress. By analyzing the service life of the first row of pipes based on the Larson–Miller parameter, it was concluded that the pipes would fail after only a few tens of hours.

Abstract:Abstract Several coal-fired thermal power boilers with the same sub-critical parameters in Mengxi area of Inner Mongolia have successively suffered from cracking and leakage failure events of reheater connecting pipes, most of which occur at chamfered back tool grooves on the inner wall grooves of pipe welding joints. In order to find out the cause of cracking, typical failure samples were intercepted for macro-morphology, microscopy, SEM, chemical composition, mechanical properties, wall thickness measurement analysis and design and operation data investigation of several boiler equipment. The results show that comprehensive factors such as deviation of burning coal type from design of boiler, automatic dispatching of AGC load in power grid, low nitrogen combustion modification and so on cause changes in boiler combustion conditions and operation, which results in excessive high input level of reheater cooling water, resulting in long-term alternating thermal stress and non-periodic vibration of straight pipe and elbow arranged after fine-tuning of refrigerant flow direction in reheater. Finally, thermal fatigue cracks are induced to initiate and propagate through the stress concentration area of the chamfered knife groove of the inner wall of pipe welded joints.

Abstract:The cause for the cracks in the weld seams of the sealing plate for the reheater of wall type of No.2 boiler at Qitaihe Power Plant was identified through analysis of the mechanism of welding structure, the micrometallographs of welding seams, and the welding prcesses actually used, etc. and necessary corrective actions were suggested as information for future design and on site installation of reheater structures of wall type for similar boilers.
