Abstract:Powder metallurgical (PM) route is one of the methods for metal foam fabrication. In this paper, we report the fabrication of Zn alloy foams with 0~50wt.% Mg via powder metallurgical approach by using CaCO3 as the blowing agent. The fabrication process included 5 steps: powders mixing, cool-pressing, heat treatment, hot-pressing, foaming and cooling. The effects of Mg addition, foaming temperature on the foaming process were discussed. Finally, the compressive behavior of Zn alloy foam was evaluated.

Abstract:By using carbamide granules as the space holder, Mg alloy foams with interconnected pore structures were synthesized by reactive sintering of a mixture of Mg, Al and Zn powders. The effect of Zn/Al on the microstructural evolution and compressive strength of porous Mg-9Al-xZn (x = 1, 5) alloy foams was investigated. The phase diagram simulation approach was used to determine the sintering temperature. The analysis results show that the formation of binary secondary phases or intermetallic compounds is a crucial factor in achieving bonding strength for the porous Mg alloy foams. The intermetallic compounds were formed by solid-state diffusion between the metal powder elements. Mg17Al12 intermetallics was the most stable compound formed in the cell walls of porous Mg alloy foams. The addition of Zn influences the solubility and stability of the intermetallic compound. Thermodynamic calculations show that Mg17Al12 was preferentially formed in the cell walls owing to its high negative enthalpy energy. Moreover, various metastable transition phases may exist in the microstructures, especially in the porous Mg-9Al-5Zn alloy foam. The intermetallic phases act as reinforcing phases, combined with grain refinement, significantly increasing the strength of the foam. At the given relative density of 0.42, the porous Mg-9Al-5Zn alloy foam exhibits the highest yield strength of 9.0 MPa, which is 23% higher than the strength of the porous Mg-9Al-1Zn alloy foam.

Abstract:A powder metallurgical approach was developed to fabricate Cu-(30-60 wt%) Mg alloy foams with close pore structure by taking advantage of the gas release reaction between Mg and CaCO3. The key to ensure the successful foaming is the sintering treatment, which leads to Cu and Mg forming intermetallic compounds with low melting temperatures (<600 degrees C). The compression experiment results show that the intermetallic compounds in the cell wall make the foam brittle; however, a certain amount of Mg in the cell wall makes the Cu-Mg alloy foam possess a higher compressive strength. Abstract:Abstract Porous magnesium alloy foams have gained tremendous interest from scientists because of their super lightweight, unique mechanical and physical properties. Despite numerous studies suggesting these advanced materials for structural and functional applications, their manufacturing processes remain poorly understood. In this paper, the porous Mg‐9 wt. %Al‐1 wt. % Zn alloy foam was prepared through the reactive sintering principle (i. e. the element metal powder reaction principle) by using the powder metallurgical method that is combined with a pore‐making agent. The chemical and phase compositions of the cell wall microstructure were investigated by X‐ray diffraction and scanning electron microscope equipped with energy dispersive spectrometer. The compressive properties of the foams were evaluated by quasi‐static compression testing. The results of the analysis reveal that low‐temperature sintering can produce qualitative magnesium alloy foams with good mechanical properties by taking advantage of the intermetallic/or intermediate compounds which are formed in the cell wall through metal elements powder diffusion and reaction. Particularly, the foam samples sintered at 380 °C for 12 h gave the best compressive properties owing to the alloy intermetallic contents and the relative density of the foams.

Abstract:Mg-Al-Zn alloy foam with a closed-cell structure was fabricated using CaCO3 as the blowing agent via a powder metallurgical approach. To ensure successful integral foaming, the following two principles should be used: the foamable precursor melting temperature should be lowered, the liquid fraction of the precursor should be higher than 30 wt.% within 5°C when the precursor starts to melt, and the melting temperature range should be less than 110°C. The compression property of cellular Mg80Al19Zn1 alloy foam was examined, and the results showed that the foam possesses higher compressive strength than the other Mg/Mg alloy foams.

Abstract:Titanium foam has been the focus of special attention for its specific structure and potential applications in purification, catalyst substrate, heat exchanger, biomaterial, aerospace and naval industries. However, the liquid-state foaming techniques are difficult to use in fabricating Ti foam because of its high melting temperature and strong chemical reactivity with atmospheric gases. Here, the fabrication of Ti foams via the powder metallurgy route was carried out by utilizing both magnesium powders and magnesium particles as spacer holders, and Ti powders as matrix metal. The green compacts containing Ti powder, Mg powder and Mg particles were heated to a certain temperature to remove the magnesium and obtain the Ti foam. The results show that the porosities of the obtained Ti foam are about 35–65%, and Young’s modulus and yield strength are found to be in the ranges of 22–126 MPa and 0.063–1.18 GPa, respectively. It is found that the magnesium powders play a more important role than the magnesium particles in the deformation and the densification of the green compact during the pressing, and the pore structure of Ti foam depends on the amount and the size of the magnesium spacer holders after sintering.

Abstract:Porous metals are a class of cellular materials with lightweight and unique mechanical, electrical, thermal, physical and acoustic characteristics. Magnesium and magnesium alloy foams have exhibited excellent advantages. In particular, open-cell Mg-based foams (porous Mg/Mg alloy foams) have been used for bioresorbable implants, CO2 trapping systems, filters, heat exchangers, absorbent panels and many other applications. While significant progress has been taken in producing porous Mg-based foams with good structure-property relations, but with a large number of different processing parameters, different mechanical properties and pore morphologies of each porous Mg-based foam, it is essential to understand the individual effects of each aspect of the parameters. Therefore, the present article summarized the effects of available processing parameters on the structure and mechanical properties of the porous Mg-based foams. Finally, the future perspectives to enhance the structure and properties of porous Mg/Mg alloy foams were discussed.
Fabrication and Pore Structure of Directionally Solidified Porous Mg-Zn Alloy

Abstract:Lotus-type porous Mg-Zn alloys were fabricated by the Bridgman-type directional solidification method. The pore structure and porosity of Mg alloys at different Zn contents and hydrogen pressures were studied. The porosity of Mg-1wt% Zn alloy was predicted through the theoretical calculation. The results show that pore structure can be influenced by the addition of Zn element. As the content of Zn increases from 0wt% to 2wt%, average pore diameter increases. The porosity of Mg-1wt% Zn alloy clearly decreases with increasing the hydrogen pressure from 0.1 MPa to 0.6 MPa. Based on a model for estimating the solubility of hydrogen in multi-component molten metals, the calculated results of porosity at the solidification stage (20 mm height) with a changed hydrogen pressure in Mg-1wt% Zn alloy are in good agreement with the experimental results. Through observations of the microstructures, the column grains of Mg-Zn alloy change into equiaxed grains as the content of Zn increases. Also, the formation of pore at different solidification stages was studied, which can supply theoretical basis for the fabrication of Gasar Mg-Zn alloy in the biomedical applications.

Abstract:By using calcium carbonate (CaCO3) powder as the blowing agent, Al foams with porosities of ~ 60 to 85% and pore size of ~ 1.5 mm were fabricated via melt-foaming method. Instead of adding a thickening agent to increase Al melt viscosity, a small amount of Mg ingot (5.0 wt%) was added first, and then Al melt was foamed by adding calcium carbonate via the impellor stirring. The effect of Mg addition on the gas release behavior of calcium carbonate in the Al melt was investigated. The compression behavior of fabricated Al foams was examined. The results show that the blowing gas is possibly from the reaction between Mg and calcium carbonate, and this reaction can produce solid oxides with micrometer level size, which leads to increasing the Al melt viscosity and is beneficial for inhibiting pores coarsening. Besides, the micrometer level cracks in the cell walls make the strength of Al foam decrease.

Abstract:For a long time, the extremely high chemical activity of magnesium melt with ceramics at high temperatures makes it challenging to synthesize Mg-matrix syntactic foams (MgSFs) by casting. In this work, for the first time, high porosity of AZ31B magnesium alloy matrix syntactic foams containing Al 2 O 3 hollow spheres (Al 2 O 3-HS ) were successfully synthesized by gravity infiltration casting. The Al 2 O 3-HS were coated with MgO using MgCl 2 solution after high-temperature calcination to prevent the interfacial reaction. The results show that the concentration of the MgCl 2 solution strongly influences the porosity of the syntactic foams because it determines the coverage of Al 2 O 3-HS with the MgO coating and the survival of particles. The maximum porosity of the syntactic foam was 41.64 vol%, and the corresponding density was 1.17 g/cm 3 . At the MgCl 2 solution coating concentration of 0.15 g/ml, the plateau stress of the syntactic foam reaches the maximum value of 55.96 MPa, the energy absorption capacity was 39.27 MJ/m 3 , and the maximum energy absorption was 26.06 kJ/kg. These properties are comparable to some MgSFs prepared by other methods in recent years.

Abstract:There is a wide range of processes to fabricate porous materials made of ceramics, polymers, and metals with an extensive range of applications. The Gasar method is one of the molten state methods of producing porous structures. Compared to other common commercial methods, the Gasar method allows effective control of the porosity, size, and orientation of the pores. One of the disadvantages of making gaseous foam is the creation of unwanted compounds in the structure of the produced foam limiting its application. Here, the fabrication of magnesium Gasar foam is studied using the thermal decomposition of polypropylene fibers (PPFs) as an additive foaming agent to produce hydrogen gas at atmospheric pressure. In this method, pores are formed due to the dissolution of hydrogen resulting from the thermal decomposition of PPFs in molten magnesium. The optimum amounts of fibers, working conditions of PPFs, preparation of the foaming agent, and the soaking method into the molten are explored and the parameters are optimized. TG, DTA, SEM, FTIR, EDS, and XRD are performed to analysis the foam structure. Also, the porosity amount and its diameter are calculated by CLEMEX software. The results show that by changing the amount of foaming agent from 0.4 to 10.2 wt%, the porosity rate changed from 0 to 23%. The highest porosity of 23% is attributed to 10.2 wt% of the foaming agent. Also, the average pore diameter at different levels of produced foams is investigated as a function of %PPFs. It is proposed that PPFs may be used to fabricate magnesium foams for load-bearing, weight-saving, and impact-absorbing applications.

Abstract:Low-temperature sintered soft magnetic ferrites are kind of key materials for surface mounting devices (SMD). In this paper, a series of low-temperature sintered and densified Mn doped Mg-Cu-Zn ferrites, derived from synthesized high activity Mg-Cu-Zn nano-powders, were synthesized by sol-gel self-combustion method. At the same time, Mn doped low-temperature sintered Mg-Cu-Zn ferrites were studied from sintering behavior, structure and phase formation, magnetic properties and microstructure. It is found that within a limited Mn substitution, the improvement of magnetic properties for Mg-Cu-Zn ferrites. was realized by tuning the magnetostriction and inner stress, not by modifying the microstructure.

Abstract:In this research, light-weight magnesium stabilized zirconia (MgSZ) refractories were prepared by a casting process using polystyrene spheres (PS) and sawdust as pore former materials and polyvinyl alcohol solution as binder. The effects of the addition and size of the polystyrene spheres on the properties of light-weight refractories were studied. With the total addition of 12 mass-% content of PS, with a size ratio of (1–1.5 mm):(0.2–0.5 mm) = 3:7, the bulk density and compressive strength of the light-weight porous MgSZ refractory samples were 0.79 g/cm3 and 2.6 MPa, which are suitable for the requirements of industrial applications.

Abstract:Lotus-type porous Mg–1 wt.% Mn–xZn (x = 0 wt.%, 1 wt.% and 2 wt.%) alloys were fabricated by metal–gas eutectic unidirectional solidification (the Gasar method). Effects of Zn addition and the fabrication process on the porosity, pore diameter and microstructure of the porous Mg alloys were investigated. Zn addition from 0 wt.% to 1 wt.% and 2 wt.% to the Mg–1 wt.% Mn alloy decreased the porosity from 41.2% to 36.9% and 35.8%, respectively, with the same preparation processing. In the lotus-type porous Mg–1 wt.%Mn–1 wt.%Zn alloy, the porosities and average pore diameters changed with hydrogen pressures from 0.1 to 0.6 MPa. Conical areas that were rich in elemental Zn existed below the directional pores, and precipitates were also found in conical areas. Homogeneous directional pores existed in the lower portion of the ingot, and coarser directional pores and finer non-directional pores formed in the upper part. A theoretical model of the change in porosity with hydrogen pressure agreed well with the calculated porosities in the steady bubble growing area. The compressive strength of Mg-1 wt.Mn-Zn alloys can be increased by around 20 MPa through rising Zinc content from 1 wt.% to 2 wt.%, which basically linearly decline with the increasing of porosity. This work provides the basis for Gasar Mg–Zn–Mn alloy synthesis in biological applications and shows that the Gasar process is a promising method to fabricate Mg–Zn–Mn alloys with directional pores and a controllable pore structure.

Abstract:Mg alloys with advantages of biocompatibility and biodegradability are considered as a new type of medical material with great potential. Compared with casting and additive manufacturing, Semi-solid powder forming (SPF) is a promising new technique to prepare medical Mg alloys due to the characteristics of fine microstructures, a short process cycle and good comprehensive properties. In this study, the micromechanism of Mg–6Zn mixed powder materials under a semi-solid isothermal and deformation station was analyzed and discussed based on the results of SEM, EDS, XRD, synchrotron radiation X-ray computed tomography (SRXCT) and kinetic analysis. The results show all the Zn powders melt and Mg powder dissolves into the liquid Zn to form a Zn–Mg liquid wrapping around the Mg powders the semi-solid isothermal state. The powder particle boundary blurred and transgranular liquation cracking (TLC) occurs under the loading force, making the powders being broken into fragments which spheroidize and coarsen afterward. Simultaneously, the dynamic model of Mg–6Zn mixed powders was deduced and established, which agrees well with the experimental results and can predict the actual liquid fraction during SPF. The pores reconstructed by SRXCT has a low connectivity, near-spherical morphology and flat surface, combined with encapsulated microstructure with finer grains and fewer secondary phases, which are beneficial to slow down the degradation rate. Finally, the micromechanism of SPF was concluded as atomic diffusion, liquid flowing and filling, transgranular liquation cracking (TLC) of particles as well as coarsening and spheroidizing of its fragments, which provides theoretical guidance for optimizing the forming process.
