Abstract:Many buried cracks were founded out in the circle weld seam on the cylinder of a prehydrogenating reactor with non destructive inspection. In order to find out the crack causes, the chemical compounds and mechanical performance of the base layer (SA387Gr11C12) and the compound layer ( SA240TP321) materials were inspected, the heat treatment and weld process parameters of the reactor were analyzed, the sensitive indexes of the weld cracks of the reactor cylinder material were calculated, it was concluded that the major factors of the weld cracks of the cylinder were because of the lack of the high temperature temper insulation time, the high sensitive index of the weld cracks of the reactor cylinder, the low preheating temperature before welding and the weld complicacy of the intermediate layer of the compound steel sheets. Some heat treatment and weld process parameters were proposed for the reference of the same type apparatuses.

Abstract:Abstract After running 41808 hours, the superheater tube of a medium temperature separated circulating fluidized bed boiler in a plant cracked. The tube is swollen and thick-lip-shape fracture is covered with oxides. By utilizing energy dispersive spectrometer(EDS), transmission electron microscopy(TEM), optical microscopy(OM), scanning electron microscopy(SEM), ANSYS, and other methods to detect the tube, it is found that the element content of the tube conforms to the standard. In terms of the shape of the fracture morphology, it is transcrystalline rupture, along with dimple and pores in the grain boundary. The carbides gather and grow at the grain boundaries, and the morphology of tempered sorbite is not obvious. By thermal field and stress analysis, the tube stressed runs in super-temperature environment. The tensile strength of the failed tube is not up to the standard. In all, the failure reason of superheater tube is high temperature creep cracking which is caused by the tube is not up to the T91 steel standard and long-term overheating resulted from the oxide layer.

Abstract:In this paper, the cracking and leakage cause of the water wall tube was studied by means of macro morphology analysis, chemical composition analysis, microstructure detection, mechanical properties test and energy dispersive X-ray spectroscopy (EDS) analysis. The results indicated that the cracking of water wall reducer is mainly related to high temperature fatigue and sulfur corrosion. During operation, under the combined action of thermal expansion and contraction caused by frequent boiler load changes and axial alternating stress caused by pipe wall vibration, thermal fatigue cracks are gradually formed on the outer wall of the steel pipe toward the fire side. Under the combined action of the alternating stress and S corrosion, the cracks are gradually spread from outer to inner wall, and finally penetrate the tube wall, causing leakage. Finally, the corresponding preventive measures of water wall leakage are put forward to improve the safety and economy of power plant boiler.

Abstract:The elbow behind micro-spray desuperheater of boiler no.2 in one power plant has cracked many times,seriously affecting operation of the unit.Through inspection of the pipes,analysis of coal quality,and cold-state test of the reheater,it is believed that the crack of elbow is a typical thermal fatigue crack,resulting from deviation of actual coal sort from the designed coal sort,and temperature deviation of flue gas at outlet of the furnace,thus,leading to overtemperature of the heating surface,and frequently putting desuperheating water into service.Based on these,measures and recommendations,such as retrofitting the secondary air into reverse tangential firing,enhancing the feed-water and steam quality,improving quality of furnace-incoming coal and atomizing effectiveness of the nozzles,etc.,have been put forward.

Abstract:The shell and tube heat exchanger has been widely used in the chemical industry. However, because of complex operating conditions, the heat exchanger tubes sometimes are leaked. This paper conducted in-depth failure analysis on abnormal leakage of several tubes of a shell and tube heat exchanger, which had been used for nine years in a methyl methacrylate production facility. In order to find out the root cause of the failure, chemical analysis, metallographic structure inspection and morphology observation of the leakage tubes were carried out. The composition and properties of the tube scales were analyzed by X-ray fluorescence spectroscopic analysis (XRF), X-ray diffraction analysis (XRD), thermogravimetric analysis (TGA), and energy spectrum analysis (EDS). The micro-zone features of the leaked tubes were observed with three-dimensional stereo microscope (3D-SM) and scanning electron microscope (SEM). According to the testing results and the actual operating conditions of the heat exchanger, the root cause of abnormal leakage of the tubes was finally determined. The key finding was that the terephthalic acid gas was suddenly desublimated into solid particles while its temperature was about 300 degrees C. Thus, the gas containing terephthalic acid particles caused erosion wear, abrasive wear and local corrosion onto the inlet side of the heat exchanger, leading to abnormal leakage of the tubes. Finally, some suggestions were put forward for the heat exchanger, which were also conducive to the safe operation and failure prevention of similar equipment.

Abstract:Abstract The cracking reason of steam drainage pipe in a thermal power plant has been analyzed by means of alloy composition test, microstructure analysis and mechanical calculation. The results show that under the site layout and operation conditions, there were more water accumulated in the pipeline, the temperature of the pipeline decreased, and the movement of the drainage pipe was blocked by the floor, causing the stress of the drainage pipe socket exceeds the allowable value. The type IV creep crack was produced in the fine-grained zone of the heat affected zone of the pipe socket and the leakage failure occurred. The analysis clarifies the cause of cracking of steam drainage pipe and provides reference for avoiding similar cracks in 9Cr-1Mo materials.

Abstract:Abstract Several coal-fired thermal power boilers with the same sub-critical parameters in Mengxi area of Inner Mongolia have successively suffered from cracking and leakage failure events of reheater connecting pipes, most of which occur at chamfered back tool grooves on the inner wall grooves of pipe welding joints. In order to find out the cause of cracking, typical failure samples were intercepted for macro-morphology, microscopy, SEM, chemical composition, mechanical properties, wall thickness measurement analysis and design and operation data investigation of several boiler equipment. The results show that comprehensive factors such as deviation of burning coal type from design of boiler, automatic dispatching of AGC load in power grid, low nitrogen combustion modification and so on cause changes in boiler combustion conditions and operation, which results in excessive high input level of reheater cooling water, resulting in long-term alternating thermal stress and non-periodic vibration of straight pipe and elbow arranged after fine-tuning of refrigerant flow direction in reheater. Finally, thermal fatigue cracks are induced to initiate and propagate through the stress concentration area of the chamfered knife groove of the inner wall of pipe welded joints.

Abstract:In an oil field, numerous tube bundles in the reboiler at the bottom of a regeneration tower cracked and leaked after only 2.8 years of service. Analysis was conducted on the material properties, failure characteristics, and corrosion products of the cracked 316L stainless steel tube bundles, and the causes of the cracking of the tube bundles of the heat exchanger were clarified. The results indicated that the failure of the tube bundles was caused by typical stress corrosion cracking (SCC), and the cracking originated from the pitting corrosion that occurred on the exterior surface of the tube bundles. The chemical composition, metallography, and mechanical properties of the failed tube bundles met standard requirements. The synergistic effect of chloride ions and oxygen in the solution was the main cause of the SCC of the heat exchanger tube bundles.

Abstract:Abstract A tube burst accident of the condenser is found in a power plant during operation. The causes of tube bursts are analyzed using macroscopic observation, chemical composition analysis, metallographic examination, scanning electron microscopy, and energy spectrum. The results show that the perforation of the condenser tube originates from the inner wall, and there are scour pits. There are corrosion products in the pits, and the content of the Zn element decreases significantly compared with the matrix. The corrosion should be dezincification corrosion accompanied by erosion corrosion. After the long-term operation of the condenser pipe, dezincification corrosion is still unavoidable. Pipes in different parts have been corroded and perforated, but the degree of corrosion is different. Therefore, it is suggested to replace and upgrade the condenser tube as a whole at the appropriate time.

Abstract:Primary heat exchanger cracks in gas wall-mounted boilers are a serious safety hazard. Therefore, the research objective of this study is to identify the root causes of cracking in the heat exchanger of gas wall-hung boilers and develop an effective and universally applicable failure analysis process. In this study, root cause analysis (RCA) was used to investigate the causes of these cracks. Scanning electron microscopes (SEM), metallographic microscopes (OM), and other equipment were used to investigate the cracking phenomenon. The Fault tree analysis (FTA) and Grey relational analysis (GRA) were used to assist in semi-quantitative analysis. Crevice corrosion was the primary cause of the cracks. Structural defects in the heat exchanger were the main cause of the formation of corrosive crevices. Additionally, defects generated from brazing heat treatment can exacerbate the corrosion and cracking tendency of the heat exchanger tubes. Some suggestions for improvement in multiple aspects such as product design, selection of raw materials, and heat treatment were proposed. These suggestions can help to prevent primary heat exchanger cracks and improve the safety of gas wall-mounted boilers.

Abstract:Absorbers of central air-conditioning units used by clients in factory A and factory B are made of pure copper tubes.After running for more than one year or even before formal usage,many cracks were found on the surfaces of these exchanger tubes.The reason for cracking was investigated by using optical microscope,scanning microscope and Energy-Dispersive X-ray spectroscopy(EDX).Results revealed that the cracks on the tubes was caused by stress corrosion cracking,which was the result of joint action of residual stress and lithium bromide solution containing oxygen.Under the condition of existence of oxygen,bromine ion can induce pitting and promote stress corrosion cracking.Validating tests reproduced the appearance of cracks.

Abstract:In commissioning process of the platen superheater of supercritical W-shape flame boiler in a power plant,the tube cracking accident occurred repeatedly.The original tube sample,the cracked tube sample and substances similar to oxide skin were inspected by several methods,which include the macroscopic inspection,the chemical composition analysis,the tensile test,the metallographic analysis,the scanning electron microscope and the energy spectrum analysis.Combining with inspection result obtained by endoscope after the boiler shutdown,it was found that the main reason of pipe cracking is that a mass of original or subsequent oxide skin fell off and blocked the throttle orifices and pipe of the header in inlet of the platen superheater,which causes that the medium flow in the pipe reduced,the cooling effect of steam for the pipe became lower;and the local parts of pipe was over temperature,and its high-temperature creep strength decreased.

Abstract:Reformer furnace hot outlet manifold is a critical component in aromatic plants. Unfortunately, a hot outlet manifold used in Nanjing YPC Refining & Chemical Co., Ltd. failed after it has been in service for only 2years. In the present paper, a failure analysis of the failed hot outlet manifold was performed by careful visual observation, mechanical properties tests, chemical content examination, microstructural analysis and microchemical analysis of fine precipitates. Finite element method (FEM) considering creep effect was also employed to define the evolution of critical region. Experimental results showed that the failure was a combination of overheating and high stress concentration. Exposing it to excessive temperatures at high stress significantly accelerated the creep rate, thus, leading to the premature failure. FEM analysis showed that hoop stress generated by the work inner pressure was the main reason leading to the crack initiated and propagated along axial direction of the manifold. Moreover, sequence of the failure region achieved by the simulation correlated well with the experimental analysis. To prevent the failure, better control of operating temperature was strongly recommended.

Abstract:Abstract AISI type 316L stainless steel was used as a heat exchanger tube material in an inter-cooler column. After less than a year of operation, severe corrosion failures occurred and a transverse opening leakage was observed on one of the heat exchanger tubes. The failed tube was carefully analyzed using various metallurgical laboratory equipments. The root cause of the tube leakage was believed due to the presence of horizontal micro and macro pores as a hydrogen gas entrapment during casting of the parent ingot. The overlapped and gaping pores formed notch on the shell side of the tube surface, and it increasingly evident when the use of a high-energy water-jet and metal brush as cleaning procedure results in an establishment of pitting type local-action corrosion cells penetrated the tube wall. As a result, corrosive fluid in the tube side dissolved into the cooling water, accelerating the corrosion process.

Abstract:Overheating, corrosive degradation, hydrogen embrittlement, creep, erosion, and corrosion are the cause of most failure problems in fire tubes. Herein, we have evaluated the macrostructural, microstructural, and mechanical properties at welded U-bend of the fractured fire tube to analyze the failure of the SA 387 grade 22 steel heater treater fire tube that has been under continuous use for 18 years at an oil refinery. We have found that the embrittlement factor at U-bend proved to be the most significant factor in its failure. The embrittlement X factor for weld metal is 45, which is three times more than the recommended value (≤15). It is apprehended that the fractured metal part could be susceptible to temper embrittlement. There is a significant higher hardness value of weld metal as compared to base metal, which is due to metallic phase transition at high temperature. The Charpy impact energy absorbed by the fractured metal is 13 J, which is lower than impact energy absorbed by the base metal 300 J. The macroscopic examination reveals that the crack initiated on the emulsion side and propagated radially in welded U-bend before extending further into the base metal in the axial direction. The scanning electron microscopy demonstrated intergranular crack propagation, discontinuous cracking along grain boundaries, and blunted cracks at grain interiors. The fractography is performed on the fracture surface of the impact test specimens, and it indicated heavily cavitated intergranular facets along the grain boundaries and deep secondary cracks on the fracture surface. Energy disperse spectroscopy identified the carbides formation at the U-bend cracking parts, which counter confirm the microstructural phase transition. These findings suggested that the severe cracking observed in the fire tube at the U-bend is likely due to temper embrittlement (TE) induced by exposure of the fire tube material to elevated temperatures.

Abstract:In order to find out failure causes of water wall tube burst of a steam heating furnace in a chemical plant,microstructure of inner and outer tube,corrosion products and metallographic structure were analyzed by SEM and other testing instruments.The results showed that oxidation fatigue crack was the primary cause,which was caused by long-term high temperature oxidation environment and alternating load induced by frequent start and stop working conditions,besides,the secondary causes were thick oxide layer on inner and outer tube walland pearlite spheroidization in metallographic structure.

Abstract:A crack of the manhole were found in the D-2310 main reactor of an Ethidene Diamine unit in a chemical company during quality acceptance of installation. The methods of macroscopic examination, chemical composition analysis, hardness test, metallographic examination and fracture analysis were used to analyze the cause of the crack. The results showed that too high welding temperature, non-uniform welding line energy and unstable electrode quality were the main reasons for the welding heat crack. The repair measures of this crack were suggested at last, which can be used as a reference to prevent the welding heat crack in manufacturing processes.
