Abstract:Many buried cracks were founded out in the circle weld seam on the cylinder of a prehydrogenating reactor with non destructive inspection. In order to find out the crack causes, the chemical compounds and mechanical performance of the base layer (SA387Gr11C12) and the compound layer ( SA240TP321) materials were inspected, the heat treatment and weld process parameters of the reactor were analyzed, the sensitive indexes of the weld cracks of the reactor cylinder material were calculated, it was concluded that the major factors of the weld cracks of the cylinder were because of the lack of the high temperature temper insulation time, the high sensitive index of the weld cracks of the reactor cylinder, the low preheating temperature before welding and the weld complicacy of the intermediate layer of the compound steel sheets. Some heat treatment and weld process parameters were proposed for the reference of the same type apparatuses.

Abstract:Several failure resulted from corrosion perforation occurred in tubes in heat exchanger have found in inspection in one petrochemical cooperation.The eddy current examination for tube bundle in heat exchanger was carried out.By using direct spectrum meter and 3-D microscope,the material of failed tube and concave surface were observed and examined.The composition of process water was also examined by using ion chromatogram meter and mass spectrum meter.Then,the broken edge and the hollow in tubes were analyzed from the observation of micro-surface and the analysis of the composition micro zone.It was shown that the cause of failure was resulted from calcium corrosion with local calcium congestion at concave zone and under scale.And the formation of alternate calcium and acid corrosion and the acid corrosion under scale may be other causes of the failure.

Abstract:In an oil field, numerous tube bundles in the reboiler at the bottom of a regeneration tower cracked and leaked after only 2.8 years of service. Analysis was conducted on the material properties, failure characteristics, and corrosion products of the cracked 316L stainless steel tube bundles, and the causes of the cracking of the tube bundles of the heat exchanger were clarified. The results indicated that the failure of the tube bundles was caused by typical stress corrosion cracking (SCC), and the cracking originated from the pitting corrosion that occurred on the exterior surface of the tube bundles. The chemical composition, metallography, and mechanical properties of the failed tube bundles met standard requirements. The synergistic effect of chloride ions and oxygen in the solution was the main cause of the SCC of the heat exchanger tube bundles.

Abstract:Reformer furnace hot outlet manifold is a critical component in aromatic plants. Unfortunately, a hot outlet manifold used in Nanjing YPC Refining & Chemical Co., Ltd. failed after it has been in service for only 2years. In the present paper, a failure analysis of the failed hot outlet manifold was performed by careful visual observation, mechanical properties tests, chemical content examination, microstructural analysis and microchemical analysis of fine precipitates. Finite element method (FEM) considering creep effect was also employed to define the evolution of critical region. Experimental results showed that the failure was a combination of overheating and high stress concentration. Exposing it to excessive temperatures at high stress significantly accelerated the creep rate, thus, leading to the premature failure. FEM analysis showed that hoop stress generated by the work inner pressure was the main reason leading to the crack initiated and propagated along axial direction of the manifold. Moreover, sequence of the failure region achieved by the simulation correlated well with the experimental analysis. To prevent the failure, better control of operating temperature was strongly recommended.

Abstract:A HMn58-2 copper cooler cracked after being stored in the ware house for four years.The cracking failure cooler was investigated by optical microscope,mechanical testing machine and brinell hardness tester.The results show that coarse grain of heat-affected zone,produced by improper welding procedure or improper welding operation and formation of Widmanslalen microstructure by precipitated ofα-Cu phase from grain boundary ofβphase decreased the ductility,plasticity and strength of material of the cooler.In addition,the stress exited in copper plate was large because it was not anneal in time after cold coiling.So cracks initialed at the welding bead and extended continuously during the storing process and eventually led to cracking of the copper cooler.

Abstract:With the development of oil and gas resources, the service condition of tube steel becomes more and more severe in oilfields, leading to a large number of corrosion failure cases in actual production. The systematic analysis of the failed parts can help to find failure reasons and propose protection methods. In this paper, the failure analysis of a high-strength tube fractured in a real oilfield was carried out by inspecting the basic properties and corrosion characteristics of the steel. SEM, EDS and XRD were used to analyze the chemical compositions of the products on the surface and around the crack tip. Results indicated that the failure of the tubing steel was due to the stress corrosion cracking under the effects of Cl - , sulfide and stress. Intergranular and pitting corrosion characteristics were also discovered on the failed tube. Microcracks started on the inner wall and propagated to the outer wall. Cl - largely aggregated at both sides of the crack tip, providing a driving force for crack propagation.

Abstract:The leakage failure of the austenitic stainless steel tubes in the hydrogenation unit of a petrochemical company was analyzed. The causes of the failure were investigated by visual examination, chemical compositions analysis of the tube, microscopic examination, metallographic examination and scale layer analysis. The results showed that the directly reason of the failure is pitting corrosion and stress corrosion cracking. We concluded that the improper heat treatment of the austenitic stainless tubes and existence of the corrosive substances including wet hydrogen sulfide and hydrogen chloride in the working medium, result in the occurrence of the corrosion, and the complex flowing conditions accelerate the corrosion process. Proposals were put forward in this paper.

Abstract:This study investigates the failure behavior and the failure mechanisms of copper tubes used in the air conditioning heat exchanger. Results showed that one or more electrochemical corrosions destroyed the integrity of the copper tube and brought about the failure of the air conditioning heat exchanger in advance. The failure behavior and the failure mechanisms of the copper tube used in the air conditioning heat exchanger were analyzed using macrostructure and microstructure examination and the chemical composition analysis of the corrosion products. Results showed that the corrosion of the exterior surface of the copper tube should be responsible for the failure of the air conditioning heat exchanger. The chemical compositions of the corrosion products mainly included Cu, O, C, P, S, Cl, and so forth. The corrosion mechanisms were electrochemical corrosion under the circumstances of a humid environment, oxygen, and some corrosive medium. The corrosive media were organic carboxylic acids, Cl−, H2S, and SO2, which came from air pollutants, the combustion of fuels, the automobile exhaust, and the industrial waste gas. One or more electrochemical corrosion destroyed the integrity of the copper tube and led to the failure of the air conditioning heat exchanger in advance.

Abstract:This work aimed to analyze a failure that occurred on the TP347H reheater tube in a supercritical circulating fluidized bed boiler from a thermal power plant. Optical microscopy (OM), scanning electron microscope (SEM), energy dispersive spectrometer (EDS), electron probe micro-analysis (EPMA), digital microhardness tester (DMT), X-ray fluorescence spectroscopy equipment (XRF), and carbon sulfur analyzer (CSA) were used to characterize the failed tubes. The results show that the cracks originated in the heat-affected zone and simultaneously propagated in the circumferential and radial directions. There is a multilayered structure in the crack under the effect of the thermal cycle and preferential oxidation. The failure mechanism was identified as stress corrosion cracking. The cracks were produced under the combined effects of the tensile stress and the high-temperature flue gas environment. Related improvement measures have been implemented to prevent further failures.

Abstract:The spring tube installed in the stainless steel pressure gauge on the outlet line of HP heat exchanger in the hydrogenation plant of a refinery cracked.The macro observation,SEM and EDX examinations,energy spectrometry analysis,metallographic analysis,hydrogen content analysis and hardness test of failed samples show that the cracking of spring tube in the pressure gauge is mainly caused by high service temperature.In addition,as the Ni and Mo contents are out of specifications and austenitic stainless steel has higher content of super-saturated hydrogen,these hydrogen molecules can not be released and are concentrated in the stress-concentrated area in the top of oblate tube.The result shows that the cracking mechanism is sulfide stress corrosion cracking.Therefore,the hydrogen damage(i.e.SSCC) occurs in the wet hydrogen sulfide environment.The cracking can be controlled by selection of right material for pressure gauge,hydrogen examination of spring tube,control of water in service media and proper reduction of operating temperature,etc.

Abstract:Abstract After running 41808 hours, the superheater tube of a medium temperature separated circulating fluidized bed boiler in a plant cracked. The tube is swollen and thick-lip-shape fracture is covered with oxides. By utilizing energy dispersive spectrometer(EDS), transmission electron microscopy(TEM), optical microscopy(OM), scanning electron microscopy(SEM), ANSYS, and other methods to detect the tube, it is found that the element content of the tube conforms to the standard. In terms of the shape of the fracture morphology, it is transcrystalline rupture, along with dimple and pores in the grain boundary. The carbides gather and grow at the grain boundaries, and the morphology of tempered sorbite is not obvious. By thermal field and stress analysis, the tube stressed runs in super-temperature environment. The tensile strength of the failed tube is not up to the standard. In all, the failure reason of superheater tube is high temperature creep cracking which is caused by the tube is not up to the T91 steel standard and long-term overheating resulted from the oxide layer.

Abstract:Overheating, corrosive degradation, hydrogen embrittlement, creep, erosion, and corrosion are the cause of most failure problems in fire tubes. Herein, we have evaluated the macrostructural, microstructural, and mechanical properties at welded U-bend of the fractured fire tube to analyze the failure of the SA 387 grade 22 steel heater treater fire tube that has been under continuous use for 18 years at an oil refinery. We have found that the embrittlement factor at U-bend proved to be the most significant factor in its failure. The embrittlement X factor for weld metal is 45, which is three times more than the recommended value (≤15). It is apprehended that the fractured metal part could be susceptible to temper embrittlement. There is a significant higher hardness value of weld metal as compared to base metal, which is due to metallic phase transition at high temperature. The Charpy impact energy absorbed by the fractured metal is 13 J, which is lower than impact energy absorbed by the base metal 300 J. The macroscopic examination reveals that the crack initiated on the emulsion side and propagated radially in welded U-bend before extending further into the base metal in the axial direction. The scanning electron microscopy demonstrated intergranular crack propagation, discontinuous cracking along grain boundaries, and blunted cracks at grain interiors. The fractography is performed on the fracture surface of the impact test specimens, and it indicated heavily cavitated intergranular facets along the grain boundaries and deep secondary cracks on the fracture surface. Energy disperse spectroscopy identified the carbides formation at the U-bend cracking parts, which counter confirm the microstructural phase transition. These findings suggested that the severe cracking observed in the fire tube at the U-bend is likely due to temper embrittlement (TE) induced by exposure of the fire tube material to elevated temperatures.

Abstract:High-temperature components in the supercritical power plant experienced alternating thermal stresses under deep peak regulation, accelerating the cracking and spalling of the oxide film formed on the steam-side of super-heaters and re-heaters. This study employed the corrosion testing and finite element simulations to investigate the failure behavior of oxide films on super-heaters made by heat-resistant steelsT91 and austenitic HR3C during deep peak conditions. The experimental results indicate that the oxide film on T91was a double layer film containing Fe 3 O 4 and Fe-Cr oxides, which was much thicker than that on HR3C. The spalling of the outer oxide film on T91 was more severe than that of HR3C. The analysis of thermal stress-strain under various loads and oxide film thicknesses revealed the significant shear stress between Fe 3 O 4 and Fe-Cr within the oxide film on T91 steel. The significant shear stress caused the bigger strain within the oxide film on T91 steel, causing the spalling of the oxide film. Compared to the strain within the oxide film on T91 steel, the stress-strain within Cr 2 O 3 oxide film on HR3C steel was notably lower than that on T91 steel. The failure behaviors of the oxide film on T91 and HR3C were quantitatively explained through experimental result and stress-strain simulation with the oxide film. The failure models of the oxide film on investigated steels were put forward.

Abstract:A shell and tube heat exchanger had failed its four tubes after just over a year in service. One of these tubes was analyzed in this examination. This heat exchanger is used to transfer heat from steam on the shell side to slurry on the tube side. The tube material was made of SA 249 TP 304L, a standard specification for welded austenitic stainless steel tubes. A failure investigation was carried out on the leaked tubes by performing a number of examinations including visual and macroscopic examination, chemical analysis, metallographic examination, hardness testing and scanning electron microscopy equipped with energy-dispersive spectroscopy analysis. Results of the failure analysis showed that the leaked tubes of the heat exchanger had primarily experienced stress-corrosion cracking (SCC) in the longitudinal direction caused by the combined effects of tensile stress and corrosion. Most of the stress-corrosion cracks initiated at multiple sites of the external surface of the tubes where corrosion pits and other surface defects were present. Formation of surface defects was most likely associated with some excessive contact and/or collision between tube and adjacent tubes or with baffles or other support in the heat exchanger. In the early stage, most of the cracks were not branched, but later continued by cracks branching in transgranular manner. Some of the trace elements found on the fracture surface deposit may have been responsible for the formation of corrosion pits and SCC on the tubes, acting either alone or in combination. In addition, at location close to the multiple parallel cracks in the longitudinal direction, the tube also experienced other multiple parallel cracks, but in its circumferential direction. None of these cracks had reached the internal wall of the tube.

Abstract:The corrosion and leakage issues of rapid quench boilers have become increasingly prominent in ethylene plants, significantly disrupting the regular functioning of equipment. In pursuit of a more efficacious corrosion protection strategy, a study was conducted on the heat exchange tubes experiencing corrosion leakage in the quenching boiler of a petrochemical company. By means of macroscopic observation, chemical composition analysis, mechanical property analysis, metallographic analysis, fracture surface morphology observation, and energy spectrum analysis, combined with on-site process parameters, a comprehensive analysis of the failure causes of the corroded leakage sites was conducted. It was concluded that the perforation of the heat exchange tubes was caused by high-temperature oxygen corrosion and oxidation induced by scale accumulation, and reasonable countermeasures were proposed. According to X-ray diffraction analysis (XRD), it was found that the scale mainly consisted of Fe2O3 and Fe3O4, and the scale formation time was relatively long. It is speculated that the accumulation of scale is caused by the rust from the upstream equipment pipelines of the boiler water being carried into the quenching boiler with the fluid flow and accumulating at this location. Regarding the heat exchange tubes, the primary causes of failure are high-temperature oxygen corrosion and oxidation. To verify whether the relevant reactions can occur spontaneously, the critical transition temperature of the reactions is calculated using the free entropy function method. The calculated critical temperature for the occurrence of high-temperature oxygen corrosion and oxidation in the heat exchange tubes under failure conditions is determined to be T ＜ 1058 K ~ 785 °C. Therefore, under the conditions of heat exchange tube failure, high-temperature oxygen corrosion and oxidation can occur spontaneously.

Abstract:The work aims to analyze typical defects of automotive automotive oil cooler, find root cause and make corres-ponding measures to prevent such problems from occurring repeatedly. Scope of faulty vehicles was defined by performing sta-tistical analysis to distribution of the faulty vehicles. Microstructure of faulty position was observed with SEM, corrosion prod-ucts around were analyzed with EDX and found to be mainly aluminum oxide, and chloride ions were also found. Allowing for previous corrosion theories and contrastive analysis, the corrosion was found to be mainly caused by penetration effect of chlo-ride ions. According to statistical analysis of antifreeze and content measurement of chlorides ions in the antifreeze samples, the corrosion elements came from the coolant fluid. Based on analysis of mixing process, field inspection of depot emergency oper-ation and simulation experiment, it could be determined that chloride ions in disinfectant were introduced into the mixing water in water storage tank in quantity due to improper operation by depot staff. As a result, the antifreeze was highly corrosive. The Cl? content in mixing water samples to be mixed with the antifreeze was considerably higher than normal level. Too high Cl?content in mixing water leads to penetration of passive film on the aluminum alloy, and causes a typical pitting failure of alumi-num alloy finally.

Abstract:In order to find out failure causes of water wall tube burst of a steam heating furnace in a chemical plant,microstructure of inner and outer tube,corrosion products and metallographic structure were analyzed by SEM and other testing instruments.The results showed that oxidation fatigue crack was the primary cause,which was caused by long-term high temperature oxidation environment and alternating load induced by frequent start and stop working conditions,besides,the secondary causes were thick oxide layer on inner and outer tube walland pearlite spheroidization in metallographic structure.
