Abstract:An experiment and simulation was conducted to investigate the influence of wrinkling behavior on formability and thickness distribution in tube hydroforming. The wrinkles can be classified into three categories, i.e. useful wrinkles, dead wrinkles, and bursting wrinkles. The dead wrinkles and the bursting wrinkles are defects in tube hydroforming. The formability improvement and the sound part with a larger expansion ratio can be obtained by the useful wrinkles with an advantage of no additional preform process. The thickness of the part is not uniform along the axial direction in the forming area. The top zone of wrinkle waves has the minimum thickness, whereas the maximum thickness appears in the bottom zone of wrinkle wave. The useful wrinkle should meet both the stress condition and the geometrical condition during calibrating. If the stress condition cannot be met, then bursting wrinkles occur. If the geometrical condition is not satisfaction, then dead wrinkles appear.

Wrinkling occuring as the axial force reaches a critical value is considered as one of defects in the past. Theoretical analyses, numerical simulation and experiment were conducted to control and use wrinkles in tube hydroforming. It has been shown that not all wrinkles are defects and tube can successfully be formed after wrinkling in some cases. The key issue is to obtain useful wrinkles instead of dead wrinkles. Abstract:An experiment was conducted on hydroforming a double-diameter aluminum alloy tubular part. The influence of loading paths, i.e. the relation between internal pressure and axial feeding, on the forming results was emphasized with fixed total axial feeding length. The loading paths were analyzed together with the corresponding diagram of stress and strain. Two kinds of bursting phenomenon occurred in the experiment. Sound part can be formed whether there are wrinkles or not. It is indicated by the experiment results that the loading path has great effect on the distribution of material during axial feeding. The thickness distribution is more even for the part formed with wrinkles than that without wrinkles.

Abstract:Hydroforming of a Y-shaped tube by using tube blanks with a ratio of diameter to thickness of 183 is presented. Through experiments, typical defects including wrinkles in feeding zone, thinning and cracking at the protrusion top, were discovered. Because of the super thin thickness of the tube blank and the asymmetrical shape of the Y-shaped tube, it is very difficult to avoid the defects by controlling the loading path of pressure and axial feeding. Under a reasonable process design, the Y-shaped tube is produced successfully. FEM simulations were carried out for analyzing the deformation during hydroforming of the Y-shaped tube. Thinning ratio distribution, stress and strain states from different loading paths were presented. Then the approach for improving process and product quality are proposed.

Abstract:The process of rotary bending in-plane is affected by material property and process parameters.Wrinkling is prone to occur during the forming process,which makes forming quality difficult to control.In this paper,the experimental design was carried out to study the influence of forming parameters on wrinkling.The finite element model was established,and the forming process was numerically simulated.The influence rule of each factor on wrinkling was discussed,and the parameters design scheme was given to get smaller wrinkle height.The result is helpful to the selection of process parameters during the process of flat tube in-plane rotary bending.

Abstract:Control and use of wrinkles is a challenge in tube hydroforming because wrinkle was always considered as one of the defects of tubes from the traditional view. In this paper, a dedicated experimental setup was designed and manufactured, using which the investigation of wrinkling behavior coupled with internal and external pressure can be realized. The effect of internal or external pressure on 5A02 aluminum alloy tubes and 0Cr18Ni9 stainless steel tubes were all investigated using this setup. It was found that the number and shape of wrinkles are strongly dependent on the internal or external pressure. More important is that the geometrical configuration of wrinkles can be perfectly characterized using the Gauss function rather than the sine function adopted in the published literature. In addition, the fitted Gauss functions for every wrinkle were integrated in order to compare their area with the corresponding area of die cavity, so as to obtain the appropriate process parameters for the useful wrinkle, which can be formed in advance and then flatted in the calibration stage.
Study on Wrinkling Behavior in Hydroforming of Large Diameter Thin-Walled Tube Through Local Constraints

Abstract:Large diameter thin-walled tubes are prone to wrinkle due to a low stability of anti-wrinkles, non-uniform material flow, and contact sequence to the die cavity during hydroforming process. Although wrinkling defects can be controlled by reducing the diameter of the initial tube to some extent, the severe thinning will occur. A method of using local constraints was proposed to eliminate wrinkling defects that occurred on thin-walled hydroformed tubes. The effect of axial constraint, hoop constraint, and axial-and-hoop constraint on wrinkling behavior of large diameter thin-walled tubes has been investigated by using numerical simulation and experiment methods. In addition, the trajectory of principal stress of the wrinkling zones with different local constraints has been discussed. The results show that axial compressive stress of the two wrinkling zones can be reduced by 6.8 and 23.0% by using axial constraint, respectively. Hoop constraint reduces axial compressive stress by 11.7% at the two wrinkling zones. And the axial compressive stress remarkably decreased by 22.3 and 31.8% using axial-and-hoop constraint. The results reveal that the application of local constraints can effectively restrict the occurrence of wrinkle by decreasing axial compressive stress during hydroforming of large diameter thin-walled tubes. Finally, a desired part without defects has been manufactured successfully by axial-and-hoop constraint.

Abstract:With the increasing usages of high strength and lightweight materials, how to accurately predict and fully understand the wrinkling instability of thin-walled parts forming under various loading conditions, viz. stress states and normal constraints, is still a challenge for free-defect design and manufacturing. In this study, taking tension-compression stress state w/wo normal constraints (Yoshida test and deep drawing of sheets) and compression stress state w/wo normal constraints (axial compression and rotary draw bending of tubes) as the comparative cases, two kinds of geometric imperfections (GI), viz., random thickness imperfection (RTI) and geometric deflection imperfection (GDI) are introuduced and implemented into dynamic explicit finite element (FE) models to realize more sensitive prediction of the wrinkling instability. And then, a systematic comparative study on the critical wrinkling behavior and final wrinkling morphology under varous loading conditions has been studied. It is found that the wrinkling is more prone to occur under tension-compression stress state, and the wrinkling of the processes without normal constraint are severer than those with normal constraints. Furthermore, the effects of material parameters on the wrinkling are inconsistent in different processes, the reason proved to be the different loading conditions. When the degree of normal constraint increases, the influence of material properties becomes negligible. Combining the geometric and material parameters, the key issues affecting the wrinkling of thin-walled parts from the perspective of loading condition have been expounded, laying the foundation and theoretical guidance for the study of wrinkling behavior under different mechanical states.

Abstract:Hydroforming processes of a Y-shaped stainless steel tube with d/t (ratio of diameter to thickness) of 183 is presented. FEM simulations were carried out for analyzing the stress states and thickness distribution in the workpieces during hydroforming of the Y-shaped tube. A two-step process with preform procedure is presented to improve the stress states in the protrusion and to avoid the severe thinning at the top of the protrusion. Through the two-step hydroforming, the wrinkling and cracking defects were all avoided and sound components were produced.

Abstract:Control of wrinkle for its utilization in tube hydroforming process is a challengeable subject up to now, because wrinkle was always considered as one of the tube's defects from the traditional view. In order to investigate the flattening behavior of wrinkles in the calibration stage, the wrinkled 5A02 aluminum alloy tubes, obtained under different internal pressures with same amount of axial feeding, were used as the preformed samples for the hydroforming under higher internal pressure of 15 p (s) (p (s) represents the initial yield pressure of tube). The effect of internal pressure during wrinkling process, as well as the axial feeding, on the flattening behavior of wrinkles was investigated and discussed. It has been found that the wrinkles can be flattened completely when the wrinkling internal pressure is 1.8 p (s) . Furthermore, when the axial feeding ratio is reduced from 80 to 75 %, the wrinkling internal pressure range for fractured wrinkles in calibration stage will be enlarged backward to 1.2 p (s) , but the pressure range for useful wrinkles can be improved forward to 1.6 p (s) . In addition, the fitted Gauss function for every wrinkle was integrated in order to compare its area with the corresponding area of die cavity, so as to reveal the flattening behavior of the wrinkles. It is shown that the wrinkles are easier to be flattened completely without any dead wrinkles when the surface areas of left and right wrinkles are smaller than their die cavity, and the surface area of middle wrinkle is bigger than its die cavity.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part C: Journal of Mechanical Engineering Science, Ahead of Print. The main purpose of this paper is to reveal the wrinkling behavior of thin-walled tubes under axial compression in a non-uniform temperature field formed by induction heating on a local position. The distribution of non-uniform temperature fields induced by induction heating and the wrinkling behavior of tubes under axial compression were studied by combining experiments and simulations. Moreover, the thickness and hardness distribution of the wrinkled tube were analyzed. The results show that the maximum temperature difference along axial direction of 5052 aluminum alloy and AZ31B magnesium alloy tubes can reach 129.1°C and 134.7°C in experiments, respectively. In the non-uniform temperature field with a maximum temperature of 250°C, axisymmetric wrinkles can be formed under axial compression on the tubes. With the increase of axial compression, the wrinkle width gradually decreases and its height gradually increases. The contour shape of wrinkles can be fitted accurately with GaussAmp function. There is an obvious thickening phenomenon on the wrinkles and the thickest point is located on the wrinkle top, where the thickness gradually increases with increasing the axial compression. In addition, the microhardness at the wrinkles is lower than that of the original tubes. It decreases with the increase in axial compression. The maximum reduction of microhardness of 5052 aluminum alloy and AZ31B magnesium alloy tubes at the wrinkles are 41.6% and 17%, respectively. This study not only can provide tube blank with useful wrinkles for hydroforming, but also can provide experimental data for establishing buckling theory of inhomogeneous tube shells.

Abstract:Tube hydroforming is a process of manufacturing lightweight components, especially automotive parts. The typical failure modes such as folding back, wrinkling, buckling and fracture often occur due to the unreasonable selection of internal pressure and axial feeding. Most previous papers draw the conclusion that wrinkling is a failure mode. However, according to research carried out by the authors of this paper, not all wrinkles are defects. Accumulation of materials in main deformation areas through wrinkles is an alternative method for obtaining a perfect part. The key point is to obtain “useful” wrinkles instead of “dead” wrinkles. An investigation has been conducted on how to control the shape of the wrinkle waves and its effect on thickness distribution after hydroforming by using finite element simulation. To explore the effect of bending and unbending, a 2D simulation software, LS-DYNA2D, was used. It was found that the results from FEM can be used effectively of modelling of the main process parameters.

Abstract:Thickness distribution is an important appraise index for the quality of hydroformed parts. The target functions of thickness distribution uniformity were presented. In the paper, a finite-element model was developed to simulate the hollow step-shaft hydroforming process. The influence of material property parameters, including the strength coefficient, K, the strain-hardening exponent, n and the thickness anisotropy parameter, R, on the uniformity of tube thickness distribution was studied through numerical simulation. An experiment of tube hydroforming validated the simulation results.

Abstract:To explore the technological conditions of whole forming for stiffened tube, the defect mode of whole forming for stiffened tube was researched and the mechanical conditions for whole forming were analyzed. Experiment results showed that whole forming might be realized for stiffened tube with certain height-diameter ratio; however buckling and wrinkling might happen when the height-diameter ratio exceeded the critical value. Wrinkling mainly happened on the location where ra-dius of curvature was increased and buckling happened on the location where radius of curvature was decreased. Compressive stress state that was caused by increased radius of curvature was the main mechanical reason for wrinkling defect. Bending mo-ment that was caused by unevenly distributed tensile stress was the main reason for buckling defect. In conclusion, internal pressure is useful to decrease the stress and bending moment and prevent wrinkling and buckling. At last an integral stiffened tube component can be formed with ovality at 1.5 and 2.

Abstract:In order to investigate the wrinkling behavior of thin-walled tubes under complex stress states, a dedicated experimental setup was designed and manufactured. In this experimental setup, the internal pressure, the external pressure and the axial feeding of left and right punches were coupled together through accurate closed-loop servo control. Thin-walled 5A02 aluminum alloy tubes were pushed into the die cavity under different internal pressures or under the combined actions of internal and external pressures with the same amount of axial feeding. Meanwhile, the wrinkle formation, as well as the stress state, was predicted numerically using the FEA Abaqus/Explicit solver. It has been found that the number and shape of wrinkles are strongly dependent on the internal pressure when only internal pressure is applied to the inner surface of the tube. Furthermore, the wrinkle formation is closely related to the inhomogeneous stress distribution induced by local bending and axial displacement. Moreover, the shape of wrinkles can be fitted effectively using the GaussAmp function when the internal pressures of 1.2ps, 1.6ps and 1.8ps (ps represents the initial yield pressure for the tube) are applied. In addition, the effect of external pressure has been discussed under three cases and it is shown that the wrinkling behavior exhibits hardly any dependence on the external pressure for the constant pressure difference. Finally, the formation of middle wrinkle can be prevented by higher external pressure both for the constant internal pressure and the variable internal pressure.
Thickness Improvement in Hydroforming of a Variable Diameter Tubular Component by Using Wrinkles and Preforms

Abstract:A combination method of beneficial wrinkle and preform shape is proposed to solve the problem of non-uniform thickness distribution during hydroforming of a variable diameter tubular component. The effect of loading path for the hydroform part and the preform shape are simulated by LS-DYNA. At the same time, the wall thickness deviation of the maximum and minimum of the hydroformed part is considered as the optimal target and the loading path for the preform shape is optimized to obtain the beneficial wrinkles by response surface methodology. Simultaneously, hydroforming experiments were conducted to verify the simulation results. Study shows that the loading path plays an important role in the forming of the beneficial wrinkles, which influence the cracking and the wrinkling defects. Only the loading path is appropriate can the beneficial wrinkles be formed and the wrinkles are flattened in the subsequent calibrating process. Response surface methodology is an effective way to obtain the optimal loading path, and the desired loading path can be achieved by controlling the relationship of the axial feeding and the internal pressure.

Abstract:The effects of different anisotropic yield criteria(Hill1948,Barlat YLD91 and CMTP) on the deep drawing simulation of a circular blank sheet based on FEM were studied,and the numerical solution of different yield functions was compared with each other.The results show that stress distribution is different by using these three yield criteria,the wrinkle is higher for Barlat's YLD91 and CMTP's than for Hill's(1948).

Abstract:Based on the sidewall wrinkling phenomena in hydroforming of thin-walled Tee-joint, an analytical model for tube wrinkling under double side constraints was proposed to calculate the critical wrinkling stress. The effects of stress ratio, diameter-to-thickness ratio and tube material properties on critical condition of sidewall wrinkling were investigated. It is found that the middle of the main tube side wall is the most dangerous position for wrinkling within hydroforming of thin-walled Tee-joint. At a certain internal pressure, the critical wrinkling stress increases with increasing of ratio of hoop stress to axial stress and material strength coefficients, but decreases with increasing of work-hardening exponent and ratio of diameter to thickness. Through the analytical model combining FEM simulation, the critical wrinkling loading path according to the relation between axial feeding and internal pressure was obtained. Experimental results validates that wrinkle can be avoided if the pressure is above the critical wrinkling loading path, otherwise, wrinkle occurs. It is also verified that the analytical model of critical wrinkling stress is reasonable for the thin-walled Tee-joint hydroforming process.

The property of sheet metal is one of the most important factors that have great influence on the shear stress wrinkling. In order to provide some theoretical basis for choosing proper sheet metal, understanding the effect of property of sheet metal on the shear stress wrinkling will be necessary.
