Powder Optimization for Enhanced Printing and Sintering of Porous Tungsten in Binder Jet Printing

Abstract:Porous tungsten exhibits exceptional thermal and mechanical properties, making it ideal for advanced industrial applications in aerospace and defense. However, traditional manufacturing processes face significant limitations in controlling pore structures and fabricating complex geometries. Binder jet printing (BJP), an emerging indirect additive manufacturing technique, offers a promising alternative by providing enhanced control over porosity and greater design flexibility. Yet low packing density and poor sinterability of tungsten (W) pose challenges during both the printing and subsequent sintering process. Herein, net-shaped, uniformly porous BJP W parts were fabricated using powders modified through jet milling (JM). The effects of JM treatment and the parameter of rotational frequency on powder characteristics, printability and sintering properties of the porous structure were investigated. The results indicate that the JM process not only enhances the uniformity and dispersity of powders but also improves packing density, leading to a homogeneous pore structure in the final sintered parts. The optimum JM processing frequency of 70 Hz achieved an apparent density of 4.52 g/cm3 and a green density of 6.42 g/cm3, representing 40 % and 64 % improvements over the untreated powder. Benefiting from the improved powder quality and enhanced printability, the sintered parts exhibited high open porosity, a narrow pore size distribution, and a unimodal pore size characteristic, indicating uniform sintering shrinkage and a homogenized porous structure. This work provides an effective approach for net-shape manufacturing of hard-to-process materials, such as W, with a uniform pore structure and excellent performance.
