Abstract:Many buried cracks were founded out in the circle weld seam on the cylinder of a prehydrogenating reactor with non destructive inspection. In order to find out the crack causes, the chemical compounds and mechanical performance of the base layer (SA387Gr11C12) and the compound layer ( SA240TP321) materials were inspected, the heat treatment and weld process parameters of the reactor were analyzed, the sensitive indexes of the weld cracks of the reactor cylinder material were calculated, it was concluded that the major factors of the weld cracks of the cylinder were because of the lack of the high temperature temper insulation time, the high sensitive index of the weld cracks of the reactor cylinder, the low preheating temperature before welding and the weld complicacy of the intermediate layer of the compound steel sheets. Some heat treatment and weld process parameters were proposed for the reference of the same type apparatuses.

Abstract:After research on a 2000t/h subcritical forced-circulation balanced ventilation were applied boiler and the structure and operation of its auxiliary system builds up this heat transfer model of a superheater’s pipe wall and analyze the effect of primary factors on the overtemperature of the pipe wall. Fault tree structure was used to uncover the multiplayer logic between the overtemperature of the superheater’s pipe wall and the faults.

Abstract:The quality and safety of welding parts of small diameter tube of reheater in thermo-electric factory are vital.If the quality and safety are ignored,frequently halting boiler and making huge economic lost might be after beginning work.Three reasons of leakage of welding parts of reheater were introduced,including incorrect design,bad materials performances and severe conditions.Incorrect design was most important reason.The welding parts of small diameter tube of reheater in a thermo-electric factory were calculated by finite element methods.The finite element analysis model was put forward in this paper.The affection of tilting angle and thickness of welding parts to stress intensity factors were researched in this paper.The figures of stress intensity factors obtained in this paper were referenced by engineer.

Engineering Failure Analysis

Abstract:This work aimed to analyze a failure that occurred on the TP347H reheater tube in a supercritical circulating fluidized bed boiler from a thermal power plant. Optical microscopy (OM), scanning electron microscope (SEM), energy dispersive spectrometer (EDS), electron probe micro-analysis (EPMA), digital microhardness tester (DMT), X-ray fluorescence spectroscopy equipment (XRF), and carbon sulfur analyzer (CSA) were used to characterize the failed tubes. The results show that the cracks originated in the heat-affected zone and simultaneously propagated in the circumferential and radial directions. There is a multilayered structure in the crack under the effect of the thermal cycle and preferential oxidation. The failure mechanism was identified as stress corrosion cracking. The cracks were produced under the combined effects of the tensile stress and the high-temperature flue gas environment. Related improvement measures have been implemented to prevent further failures.

Abstract:Crack was found on welded joint of a T91 steel steam sampling tube in power plant ultra-supercritical unit boiler after using about 4 200 h.The cracking causes were analyzed through macroscopic inspection,microstructure analysis,tensile test,fracture analysis and micro-hardness testing.The results show that the martensitic structure of the heat affected zone near base metal was obviously decomposed into sorbite,and the coarse Laves phase and M23 C6 phase distributed on the grain boundaries continuously.These changes in microstructure not only resulted in the decrease of strength and hardness of the area,but also brought about grain boundary weakening.Under the combined action of high temperature and multiaxial stress,the welded joint eventually generated type IV crack failure.

Abstract:The stress analysis, microstructure change and deformation law of the elbow of the radiation superheater of a 500MW power boiler were studied and the reason of its failure was discussed. The results indicate that the surface cracking on the elbow is ascribed to thermal fatigue damage induced by mechanical constraint to thermal strain in processes of the thermal cycles. The transverse bending stress at the “neutral axis” of the elbow is higher than neighboring pipe under applied bend moment.This higher stress causes creep deformation and ovalling of the bend pipe section, and the process of creep and recrystallization promotes thermal fatigue damage. A safety evaluation of the elbow shows that the design conforms to leak-before-break criterion and a large margin of safety is allowable.

Abstract:In order to find out failure causes of water wall tube burst of a steam heating furnace in a chemical plant,microstructure of inner and outer tube,corrosion products and metallographic structure were analyzed by SEM and other testing instruments.The results showed that oxidation fatigue crack was the primary cause,which was caused by long-term high temperature oxidation environment and alternating load induced by frequent start and stop working conditions,besides,the secondary causes were thick oxide layer on inner and outer tube walland pearlite spheroidization in metallographic structure.

Abstract:Based on the chemical composition analysis, metallographic examination, hardness and high temperature tension test of the broken boiler pipe, and checked the strength of the pipe according to technical specifications of boiler, the fundamental reason was founded. The pipe was broken due to the material deterioration and longtime overheating of the pipe. Emergent prevention method were put forward in order to use the pipes continuously.

Abstract:In the power plant boiler industry, dissimilar steel welding is widely used in the connection of thermal power generation units. As an important component of the unit, research on the organizational properties of dissimilar steel welded joints has significant guidance for the life design of the joint. For the long-term service state of TP304H/T22 dissimilar steel welded joints, the microstructure's morphological evolution, the microhardness, and the tensile properties of tube samples were analyzed using tests and numerical simulations. The results show that the microstructure of each part of the welded joint was free of damaged features, such as a creep cavity and intergranular cracks. The microhardness of the weld was higher than that of the base metal. In the tensile test, the welded joints broke at the weld metal at room temperature and at the side of the TP304H base metal at a temperature of 550 °C. The tensile fracture morphology demonstrated a change from a ductile fracture to a hybrid fracture when the temperature rose. The fusion zone and base metal on the TP304H side were the stress concentration areas of the welded joint, which easily sprouted cracks. This study holds significant reference value in assessing the safety and reliability of dissimilar steel welded joints in superheater units.

Abstract:In commissioning process of the platen superheater of supercritical W-shape flame boiler in a power plant,the tube cracking accident occurred repeatedly.The original tube sample,the cracked tube sample and substances similar to oxide skin were inspected by several methods,which include the macroscopic inspection,the chemical composition analysis,the tensile test,the metallographic analysis,the scanning electron microscope and the energy spectrum analysis.Combining with inspection result obtained by endoscope after the boiler shutdown,it was found that the main reason of pipe cracking is that a mass of original or subsequent oxide skin fell off and blocked the throttle orifices and pipe of the header in inlet of the platen superheater,which causes that the medium flow in the pipe reduced,the cooling effect of steam for the pipe became lower;and the local parts of pipe was over temperature,and its high-temperature creep strength decreased.

Abstract:Abstract Several coal-fired thermal power boilers with the same sub-critical parameters in Mengxi area of Inner Mongolia have successively suffered from cracking and leakage failure events of reheater connecting pipes, most of which occur at chamfered back tool grooves on the inner wall grooves of pipe welding joints. In order to find out the cause of cracking, typical failure samples were intercepted for macro-morphology, microscopy, SEM, chemical composition, mechanical properties, wall thickness measurement analysis and design and operation data investigation of several boiler equipment. The results show that comprehensive factors such as deviation of burning coal type from design of boiler, automatic dispatching of AGC load in power grid, low nitrogen combustion modification and so on cause changes in boiler combustion conditions and operation, which results in excessive high input level of reheater cooling water, resulting in long-term alternating thermal stress and non-periodic vibration of straight pipe and elbow arranged after fine-tuning of refrigerant flow direction in reheater. Finally, thermal fatigue cracks are induced to initiate and propagate through the stress concentration area of the chamfered knife groove of the inner wall of pipe welded joints.

Abstract:To investigate an accident of leakage occurred in the tee in one steam pipeline connected with heating furnace, the tee was inspected and analyzed. It was shown from the result that the leakage in tee was caused by the crack existed in weld toe at outside thickness, and failure of tee cracking was attributed to hot fatigue. The main cause of the failure was leakage of rain in view of damaged protection iron sheet at outer pipe which induced hot stress in the pipeline. Then relevant measure has been used so as to protect the occurrence of the same accident.

Abstract:This paper introduced the characters and operation status of the spray desuperheaters of 1 025 t/h boiler.By analyzing the causes why the desuperheaters have crack failures,the paper pointed the main factor is temperature stress.Among those causes,unreasonable material selection,less timely repair and wrong operation can be avoided.It also proposed some countermeasures for preventing boiler off line due to desuperheaters' failures.

Abstract:Through macroscopic inspection,tensile test,and metallographic microstructure analysis,the causes leading to leakage on weld joints of dissimilar steels,i.e.12Cr1MoV steel and TP304H austenitic steel,have been analysed.The results show that the fussion zone at 12Cr1MoV steel side is the weak zone for enbrittlement and rupture of the weld joints,the carbon-enriched layer and the wedge-shaped defects on the fussion line lead to crack in the weld joints,resulting in leakage.In addition,the linear expansion coefficient of two said steels in the weld joints has very large difference,the obvious thermal stress appeared in the vicinity of interface in the weld joints has promoting effect for cracking.

Abstract:In order to ensure the safety and reliability before actual operation in the nuclear power plant, the reliability test, i. e. bench test was parallelly carried out on two spiral-wound heat exchangers. During the test, both of the two heat exchangers suddenly failed. In our previous paper, the root causes analysis and mechanisms discussion were carried out on one of the spiral-wound heat exchangers, and concluded that the stress corrosion cracking induced by the interaction between inappropriate fabrication and aggressive environment upon the susceptible material was the root cause; while in the current paper, the abnormal leakage near the junction between the heat transfer tubes and the tubesheet of the other spiral-wound heat exchanger was investigated. The obtained results indicated that the interactive effect of crevice corrosion and stress corrosion cracking was the root cause of the failure, which was resulted from multiple factors including design, fabrication, surface treatment and operation. Then the failure mechanism was discussed in detail and the relevant countermeasures were put forward to prevent the similar failure cases occurring again. The achievement of this paper was expected to provide useful experience and suggestion for safe management of spiral-wound heat exchangers in the future.

Abstract:The reasons of tube-bursting of the reheaterⅡ of 1100 t/h boiler have been analyzed by means of chemical elements analysis, mechanical performance test, metallographic analysis and electric fracture analysis . The results show that the tube-bursting is caused by short-time overheating and long-time overheating which is coexistent with the running of boiler. Finally, we put forward proposals and preventive measures.

Abstract:With a large number of properties such as good mechanical properties and excellent corrosion resistance, 2205 duplex stainless steel (DSS) has been extensively used in many industries for the last decades. However, improper welding procedures will induce embrittlement of the weld joint, seriously decreasing the safety reliability of the weld joint. In this study, lots of unexpected fractures occurred on 2205 DSS which was used as the material for making circulating water pump (CWP) in an ultra-supercritical thermal power plant of China for the first time. By means of diverse characterization methods, comprehensive investigation was carried out on the failed CWP. Analysis results reveal that many lack of penetrations (LOPs) in the weld joint and unbalance ferrite/austenite ratio induced by improper welding procedures should be responsible for the fracture of the CWP. And effective countermeasures and suggestions were also proposed. So the analysis results have instructive significance for the fracture prevention of the CWP, even for ensuring safety operation of other equipment under similar seawater environment.
