Abstract:The application of commercially pure titanium (CP–Ti) has long been limited by its insufficient strength and plastic instability. However, strength enhancement typically comes at the expense of ductility since the two important mechanical properties are often mutually exclusive. In the present work, multi-element Fe–Cr–Ni–Mo in the form of 316L steel was added into CP-Ti by additive manufacturing (AM), so as to realize the simultaneous enhancement of strength and uniform ductility. The localized homogenization of CP-Ti and 316L alloy melts during laser melting deposition produced the microstructure comprised of basket-weave ɑ laths, discontinuous ɑGB, and retained β phases, which endowed Ti-1.35Fe-0.36Cr-0.24Ni-0.05Mo alloy with related higher ultimate tensile strength (635 MPa) and larger uniform ductility (12%). This approach could provide guidance for designing high-performance metal materials starting with elements powder through additive manufacturing.
Cost-affordable Ti-6Al-4V for Additive Manufacturing: Powder Modification, Compositional Modulation and Laser In-Situ Alloying

Abstract:Ti-6Al-4V is the single most important Ti alloy, accounting for use in almost 60% of all the applications of Ti materials. Additive manufacturing (AM) offers design freedom with regard to Ti-6Al-4V for creation of highquality, customized products. However, the large-scale development of this technology is constrained by the high raw material costs. In this study, a method based on ball milling powder modification was proposed to convert low cost, non-spherical hydrogenated-dehydrogenated Ti (HDH-Ti) powder into spherical, printable Ti powder. Following mechanical mixing, the ball-milled HDH-Ti powder was further blended with elemental powders of aluminum and vanadium to develop low-cost HDH Ti-6Al-4V. Simultaneously, the issue pertaining to high oxygen associated with HDH Ti-6Al-4V was addressed via introduction of yttrium. A cost-affordable, high-performance AM Ti-6Al-4V alloy was finally developed via laser-based powder bed fusion of metals (PBF-LB/M) after printing parameter optimization and heat treatment. The AM-prepared Ti-6Al-4V demonstrated a relative density of 99.3%, an ultimate tensile strength of similar to 1083 MPa, and an elongation of 9%, comparable to those obtained using costly pre-alloyed powders. Further, numerical simulation and detailed microstructural characterization were performed to reveal the underlying mechanism. Powder modification, compositional modulation, and laser in-situ alloying were the three essential techniques used as part of this approach for optimizing the mechanical properties of the Ti-6Al-4V alloy. Overall, this method demonstrates excellent potential in terms of mitigating the high cost. Moreover, it may further promote research on AM of a variety of Ti alloys besides Ti-6Al-4V.

Abstract:High density and crack-free TiC particle-reinforced Ni matrix composite (TPRNMC) samples were fabricated using selective laser melting (SLM). The TiC exhibited an atomic directly bonded interface directly bonded with the Ni matrix and distributed along the cell boundaries, resulting in a higher yield strength (YS, 1270 MPa) compared than that of the matrix alloy (831 MPa).

Abstract:Pure metals tend to have a superior malleability compared to alloys. However, the applicability of pure metals is limited by their low strengths and hardness properties. In this study, strong and ductile pure Ti was synthesized via an approach involving powder modification and additive manufacturing (AM) under a reactive atmosphere. Specifically, pure Ti was processed by laser powder bed fusion in an environment containing a mixture of argon and nitrogen gases. In-situ high-energy synchrotron X-ray diffraction analysis reveals that in-situ nitrogen strengthening of the pure Ti occurs during the reactive AM of Ti. Furthermore, the presence of a nitrogen solid solution leads to the formation of high-strength pure Ti (yield strength of ∼979 MPa and ultimate tensile strength of ∼1058 MPa, respectively). This material exhibits excellent uniform elongation (11%) due to strong work hardening caused by the interaction of interstitial elements and submicrostructure. The proposed reactive AM approach paves the way for in-situ strengthening of pure metals and alloys.

Abstract:In this study, commercially pure titanium (CP-Ti) parts were successfully fabricated by selective laser melting (SLM) using cost-effective hydride-dehydride (HDH) Ti powders for the first time modified by jet milling. Jet milling effectively improves the particle-shape sphericity, suppresses the impurity pick-up, and produces localized plastic deformation. The flowability of the jet-milled powders is tremendously improved to 29.7 s/50 g that satisfies the SLM processing well, while the oxygen content only increases by 0.02 wt.% (the raw oxygen level: 0.15 wt.%). The oxide layer in the powder surface is determined with the thickness of ∼8 nm and TiO being the predominant phase before and after jet milling. The SLM-made (SLMed) CP-Ti achieves dominant martensitic α' phase with the fracture tensile strength up to 731.5 ± 5.7 MPa and elongation of 20.5 ± 1.1 %, comparable with those using expensive atomized powders. Contrary to the conventional metallurgical mechanism for Ti which suffers the cost-performance dilemma, this work presents SLMed CP-Ti with excellent synergy of strength and ductility while using the cost-affordable HDH Ti powders.

Abstract:Additive manufacturing, with features of micro-area metallurgy and rapid solidification, has become an effective way to construct complex components with high efficiency and production flexibility. Hereby, this study presents a micro/nano multiphase synergistically reinforced Ti-55Al-7.5Nb/Ti2AlN-Ti5Si3 metal–matrix composite (TiAl MMC) synthesized via direct laser deposition. The as-prepared TiAl MMCs exhibit homogeneously equiaxed grains and no cracks, compared with the coarse columnar microstructure and macro/micro cracks of Ti-55Al-7.5Nb alloy. The grain size of the TiAl MMCs increases in the form of a parabola with increase of the laser power, and also increases from the bottom to the top along the building direction with fixed laser power. Precipitates of Ti2AlN and Ti5Si3 can alleviate the texture index, and thus facilitate an in situ production of isotropic MMCs. Meanwhile, TiAl MMCs feature excellent compressive and high-temperature (900 °C) tensile strength, resulting from the precipitates of rod-like Ti2AlN dispersed inside the grains, and the micro/nano-Ti5Si3 reticularly distributed at the grain boundaries (GBs). The micro/nano multiphase reinforcement could help guide the additive manufacturing of preparing reticular-boundary-reinforced cracks-free TiAl MMCs, which feature controllable microstructures and enhanced mechanical properties.

Abstract:Recently aluminum matrix composites (AMCs) manufactured by selective laser melting (SLM) have attracted extensive attention in the lightweight application fields. In this work, pre-alloyed 6.5 wt.% TiB2/AlSi10Mg composite powder was initially densified via SLM. The result indicated that the material had a wide processing window, and the fully dense bulked samples were successfully fabricated when the laser volumetric energy density is 50∼70 J/mm3. We concluded that the morphology, size, and distribution of TiB2 particles in the as-deposited condition were generally consistent with those of the powder. The fine equiaxed microstructures without apparent anisotropy were remarkably realized. Therefore, a superior combination of excellent tensile strength and elongation was evident in the horizontal (∼536.9 MPa and ∼16.5%) and vertical (∼517.3 MPa and ∼15.4%) directions due to the systematic processing optimization, accompany with the strong work hardening capability. Its tensile properties are higher than that of the reported SLM-ed matrix alloy and other particle-reinforced Al-Si composites. Besides, the fracture behaviors were complicated, and the crack propagation paths were affected not only by the defect and eutectic Al-Si of the molten pool boundary (MPB) but also by the homogeneously distributed TiB2 particles. This study is expected to establish an important guiding significance for the practical engineering application of SLM-ed in-suit TiB2/AlSi10Mg composite.

Abstract:Titanium composite strengthened by Ti3Al precipitations is considered to be one of the excellent materials that is widely used in engineering. In this work, we prepared a kind of Ti-Ti3Al metallic composite by in-situ synthesis technology during the SLM (selective laser melting) process, and analyzed its microstructure, wear resistance, microhardness, and compression properties. The results showed that the Ti-Ti3Al composite, prepared by in-situ synthesis technology based on SLM, had more homogeneous Ti3Al-enhanced phase dispersion strengthening structure. The grain size of the workpiece was about 1 μm, and that of the Ti3Al particle was about 200 nm. Granular Ti3Al was precipitated after the aluminum-containing workpiece formed, with a relatively uniform distribution. Regarding the mechanical properties, the hardness (539 HV) and the wear resistance were significantly improved when compared with the Cp-Ti workpiece. The compressive strength of the workpiece increased from 886.32 MPa to 1568 MPa, and the tensile strength of the workpiece increased from 531 MPa to 567 MPa after adding aluminum. In the future, the combination of in-situ synthesis technology and SLM technology can be used to flexibly adjust the properties of Ti-based materials.

Abstract:The use of selective laser melting (SLM) to produce titanium matrix composites (TMCs) with high strength while retaining sufficient tensile ductility suitable for structural applications is emerging as an attractive opportunity in the field of advanced manufacturing. However, the presence of coarse ceramic reinforcements as well as difficulties in optimizing the SLM process is a barrier to the application of TMCs. In this study, we demonstrated the production of TMCs reinforced with in situ high aspect ratio TiB nanowhiskers by selective laser melting using nanosized BN powder additions. Pure Ti with 2.5 vol.% nanosized BN powder showed promise for producing high performance TMCs with retained ductility. BN acted to produce TiB nanowhiskers with diameter < 50 nm. Further, by controlling post process furnace annealing TiB retained a low diameter but exhibited a high aspect ratio, up to 400. In addition to TiB refinement, nanosized BN addition promoted grain refinement during SLM, both acting as a solute to induce nucleation events and, as TiB is formed, providing nucleation sites leading to an ultrafine grain structure in as printed samples and after annealing. The produced TMCs exhibit high tensile yield strength, up to 1392 MPa, while retaining tensile ductility up to 10%. This study has shown how nanoscale design in powder bed fusion additive manufacturing techniques can be used to produce high performance TMCs through a combination of refined grain structure and high aspect ratio TiB leading to TMCs with significant improvement in strength, isotropic properties and retained tensile ductility.

Abstract:Additive manufacturing(AM) holds enormous application potential in the aerospace industry for fabricating (TiB + TiC)/Ti composite materials (TMC). However, TMCs produced using AM still face challenges related to low ductility. This study reports on the microstructure and mechanical properties of TMCs prepared using B 4 C nanoparticles through via coincident wire powder laser-directed energy deposition (CWPLDED). The TMC matrix grain size is significantly refined, attributed to the favorable nucleation of the dispersed TiB and TiC during α-Ti solid-state transformation. The maximum ultimate tensile strength of the TMC is 1294.9 ± 7.6 MPa, with an elongation of 4.4 ± 0.26 %, and the dispersed reinforcing phases enhance the strength and ductility of the TMC. This work offers a novel approach for utilizing CWPLDED to fabricate (TiB + TiC)/Ti64 composites with exceptional comprehensive performance.

Abstract:Achieving the homogenous microstructural features and the high strength-ductility is significant considerations for the additively manufactured titanium alloys, but it was still limited to its huge columnar β grains (>1 mm). Designing equiaxed grain is still a critical method to overcome these challenges. This work successfully in-situ developed 5 vol% TiB reinforced titanium matrix composites (TMCs) with tailorable columnar to equiaxed grain transition (CET) and network structures through controlling laser energy densities ( E v ) of the laser-directed energy deposition (L-DED) process. The deposited TMCs (230.8 J/mm 3 ) showed the highest relative density of 97.683%. The sufficient E v (∼250.0 J/mm 3 ) induced the significant CET and the large hierarchical networks (41 μm). The 5 vol%TiB dramatically reduced the β grain by 153 μm, obtaining a refined grain size of 29.8–42.5 μm. TiB/α-Ti interfaces exhibited the favorable bonding and presented the uniform strain distribution without noticeable strain gradient. This work obtained the highest ultimate tensile strength of 1138 MPa (176.4 J/mm 3 ) and remained an acceptable ductility. The good strength-ductility synergy was achieved at the E v of 230.8 J/mm 3 due to the high densification and the CET. The grain refinement was mainly responsible for the excellent strength of TMCs. The CET coupled with hierarchical coarsening networks were advantageous for improving ductility at high level of E v (≥230.8 J/mm 3 ). This study confirmed that changing solidification condition could further induce the significant CET of the additively manufactured TiB/Ti6Al4V composites.

Abstract:TiB 2 -B 4 C had various outstanding properties and great potentials in versatile high-end application fields, and thus the preparation of its monolithic counterpart with arbitrary topology was eagerly demanded. However, due to their intrinsically strong covalent-bonding and poor laser absorption performances, it was still highly-challenging to prepare TiB 2 -based composite by additive manufacturing method. Herein, by using direct laser powder-bed fusion additive manufacturing (selective laser sintering) and the unique strategy of in-situ synthesizing/sintering, complex-shaped TiB 2 -B 4 C composite was successfully additively manufactured for the first time. More importantly, benefiting from their ultrafine eutectic microstructures and high relative densities, the resultant TiB 2 -B 4 C composite exhibited outstanding Vickers hardness and fracture toughness of respectively up to 35.6 GPa and 8.6 MPa·m 1/2 , which were remarkably higher even than that of the highly-dense counterparts prepared by subtractive methodologies. This work is anticipated to offer a reliable route for near-net-forming high-temperature ceramic-matrix composite with arbitrarily-complex topology and superior mechanical-performances.

Abstract:In recent years, the intersection of additive manufacturing (AM) technology and the nuanced properties of titanium and its alloys has emerged as a promising frontier in the realm of materials science. This paper elucidates the potential superiority of AM technology over traditional manufacturing methodologies in Ti-alloy production while also addressing the limitations that restrict its widespread application. The author delves deeply into a variety of sophisticated AM processes, including selective laser melting (SLM), directed energy deposition (DED), electron beam melting (EBM), wire arc AM (WAAM) and binder jetting printer (BJP), offering a comprehensive overview and analysis of each. Furthermore, this work presents an exhaustive evaluation of the enhancements in the properties of pure titanium, and Ti-64 facilitated through AM, thereby highlighting the potential of AM technology to expand the applicability spectrum of Ti-alloys significantly. Abstract:(TiB + TiC)/Ti6Al4V composites with controllable three-dimensional network structure were fabricated from mixed spherical Ti6Al4V and boron carbide (B4C) powders by laser directed energy deposition (LDED) based additive manufacturing process (AM). The (TiB + TiC) precipitates significantly refined the microstructure and aggregated at prior beta grain boundaries forming network structure. The increase of the B4C content reduced the network size and the tensile performance of the composites was associated with the network size. (TiB + TiC) pinned on the network allowed specific strengthening effect, benefiting the enhancement in tensile strength of the composites, while the network structure together with alpha lamellae size gradient structure contributed to high uniform tensile ductility. This work demonstrates the significant potential of additive manufacturing process in creating a new class of metal matrix composites with tailored three-dimensional architecture.

Abstract:The titanium alloy components utilized in the aviation field are typically large in size and possess complex structures. By utilizing multiple additive manufacturing processes, the precision and efficiency requirements of production can be met. We investigated the hybrid additive manufacturing of Ti-6Al-4V using a combination of cold metal transfer additive manufacturing (CMTAM) and laser metal deposition (LMD), as well as the feasibility of using the CMT-LMD hybrid additive manufacturing process for fabricating Ti-6Al-4V components. Microstructural examinations, tensile testing coupled with digital image correlation and dynamic compressive experiments (by the split Hopkinson pressure bar (SHPB) system) were employed to assess the parts. The results indicate that the interface of the LMD and CMTAM zone formed a compact metallurgical bonding. In the CMTAM and LMD zone, the prior-β grains exhibit epitaxial growth, forming columnar prior-β grains. Due to laser remelting, the CMT-LMD hybrid additive zone experiences grain refinement, resulting in equiaxed prior-β grains at the interface with an average grain size smaller than that of the CMTAM and LMD regions. The microstructures reveal significant differences in grain orientation and morphology among the zones, with distinct textures forming in each zone. In the CMT-LMD hybrid zone, due to interfacial strengthening, strain concentration occurs in the arc additive zone during tensile testing, leading to fracture on the CMTAM zone. Under high-strain-rate dynamic impact conditions, the LMD region exhibits ductile fracture, while the CMTAM zone demonstrates brittle fracture. The hybrid zone combines ductile and brittle fracture modes, and the CMT-LMD hybrid material exhibits superior dynamic impact performance compared to the single deposition zone.

The yield strength of the as-built specimen reached 728±34 MPa, which was 85% higher than that of the solution heat-treated sample; the elongation reached 37±6% without distinct ductility loss. The initial dislocations, grain texture, finer grains, and ω precipitates were demonstrated to be critical in achieving the proper combination of strength and ductility.

Abstract:Aluminum-magnesium (Al-Mg) alloys containing scandium (Sc) are high-performance lightweight materials. There is still limited research about the additive manufacturing of the materials with the powder-feeding-based laser metal deposition (LMD). This study aims to develop the processing of AA5024 (an Al-Mg alloy containing Sc) with LMD. On this basis, TiC nano-particles are added to the AA5024 powder, in order to seek an approach to reduce the need for Sc for enhancing or adjust the performance of AA5024. Both the pure AA5024 powder and the modified powder are used to build solid parts. Powder analyses are performed to identify the proper powder prepraration window of the ball milling. Mechanical tests, porosity analysis and microstructural analysis are conducted to evaluate the performance of the solid parts. Within the scope of this work, an average tensile strength of 347 MPa and an average yield strength of 296 MPa have been reached in specimens made of AA5024, after the specimens have been aged at 300 °C for 5 h. TiC additives are not able to strengthen and harden AA5024, but the TiC additions have shown a potent effect on homogenizing the microstructure.

Abstract:Additive Manufacturing (AM) of multimaterial components is a promising way of fabricating parts with improved functional properties. It allows for the combination of materials with different properties into a single component. The Ti2AlNb-based intermetallic alloy provides high temperature strength, while the Ti-6Al-4V (Ti64) alloy has good fracture toughness, ductility, and a relatively low cost. A combination of these alloys into a single component can be used to produce advanced multimaterial parts. In this work, Ti2AlNb/Ti-6Al-4V bimetallic structures were fabricated from pre-alloyed powders using the Selective Laser Melting (SLM) process. The effects of high-temperature substrate preheating, post-processing by annealing, and hot isostatic pressing on defect formation, the microstructural evolution of the interface area, and the mechanical properties of the bimetallic samples were investigated. High-temperature substrate preheating during the SLM process was necessary to prevent reheat cracking of the Ti2AlNb part, while annealing and hot isostatic pressing post-processing improved the chemical and microstructural homogeneity of the transition zone and enhanced the tensile properties of the bimetallic structure.
