Abstract:This work involves additively manufactured Ti-6Al-4V alloys, which are widely used in automobile, biomedical, and aircraft components for a comparison of the microstructure–properties relationship between electron beam melted (EBM) and selective laser melted (SLM) alloys after hot isostatic pressing treatment. We carried out microstructural, mechanical, and electrochemical measurements on both alloys. They showed comparable α and β phase contents with slightly higher lattice parameters in the EBM sample compared to the SLM. The EBM sample showed higher yield strength and uniform elongation due to the activation of multistage defects-driven strengthening and strain hardening mechanisms. Cracking during the tensile test nucleated mainly at the α phase near high-mechanical mismatch α/β interfaces. This mechanism was consistent with the reported generation of hetero-deformation-induced strengthening and strain hardening. Both alloys showed similar electrochemical behavior, but the SLM sample was more susceptible to corrosion than the EBM alloy.

Hybrid Fabrication of Cold Metal Transfer Additive Manufacturing and Laser Metal Deposition for Ti6Al4V: The Microstructure and Dynamic/Static Mechanical Properties

Abstract:The titanium alloy components utilized in the aviation field are typically large in size and possess complex structures. By utilizing multiple additive manufacturing processes, the precision and efficiency requirements of production can be met. We investigated the hybrid additive manufacturing of Ti-6Al-4V using a combination of cold metal transfer additive manufacturing (CMTAM) and laser metal deposition (LMD), as well as the feasibility of using the CMT-LMD hybrid additive manufacturing process for fabricating Ti-6Al-4V components. Microstructural examinations, tensile testing coupled with digital image correlation and dynamic compressive experiments (by the split Hopkinson pressure bar (SHPB) system) were employed to assess the parts. The results indicate that the interface of the LMD and CMTAM zone formed a compact metallurgical bonding. In the CMTAM and LMD zone, the prior-β grains exhibit epitaxial growth, forming columnar prior-β grains. Due to laser remelting, the CMT-LMD hybrid additive zone experiences grain refinement, resulting in equiaxed prior-β grains at the interface with an average grain size smaller than that of the CMTAM and LMD regions. The microstructures reveal significant differences in grain orientation and morphology among the zones, with distinct textures forming in each zone. In the CMT-LMD hybrid zone, due to interfacial strengthening, strain concentration occurs in the arc additive zone during tensile testing, leading to fracture on the CMTAM zone. Under high-strain-rate dynamic impact conditions, the LMD region exhibits ductile fracture, while the CMTAM zone demonstrates brittle fracture. The hybrid zone combines ductile and brittle fracture modes, and the CMT-LMD hybrid material exhibits superior dynamic impact performance compared to the single deposition zone.

Effect of the Addition of Cu and Al on the Microstructure, Phase Composition and Properties of a Ti-6Al-4V Alloy Obtained by Selective Laser Melting

Abstract:The present study considers the samples of an Ti-6Al-4V alloy obtained by selective laser melting with the addition of a 10% Cu-Al powder mixture. The microstructure, elemental composition and phase composition, as well as the physico-chemical properties, have been investigated by the methods of electron microscopy, X-ray phase analysis, and bending testing. The obtained samples have a relative density of 98.5 ± 0.1%. The addition of the Cu-Al powder mixture facilitates supercooling during crystallization and solidification, which allows decreasing the size and changing the shape of the initial β-Ti grains. The constant cooling rate of the alloy typical for the SLM technology has been shown to be able to prevent martensitic transformation. The formation of a structure that consists of β-Ti grains, a dispersed eutectoid mixture of α-Ti and Ti2Cu grains, and a solid solution of Al in Cu has been revealed. In the case of doping by the 10% Cu-Al mixture, the physico-mechanical properties are improved. The hardness of the samples amounts to 390 HRC, with the bending strength being 1550 ± 20 MPa and deformation of 3.5 ± 0.2%. The developed alloy can be recommended for applications in the production of parts of jet and car engines, implants for medicine, and corrosion-resistant parts for the chemical industry.

Abstract:A TC4/TiAl bimetallic structure (BS) was successfully fabricated by laser additive manufacturing (LAM) to investigate the microstructure evolution of the transition zone. The results presented that the microstructures of the transition zone consisted of α (α-Ti), α2 (Ti3Al) and γ (TiAl). The evolution rule of the microstructures was (more α + less α2) → (more α2 + less γ) → (more γ + less α2) from the TC4 alloy side to the TiAl alloy side in the transition zone. The mechanical properties of the LAMed BS specimens revealed that the tensile strength reached that of the as-deposited TiAl alloy. The fracture was located at the TiAl alloy side near the transition zone and the fracture surfaces showed a quasi-cleavage fracture morphology.

Abstract:Selective laser melting (SLM) is a powerful additive manufacturing (AM) technology, of which the most prominent advantage is the ability to produce components with a complex geometry. The service performances of the SLM-processed components depend on the microstructure and surface quality. In this work, the microstructures, mechanical properties, and fracture behaviors of SLM-processed Ti-6Al-4V alloy under machined and as-built surfaces after annealing treatments and hot isostatic pressing (HIP) were investigated. The microstructures were analyzed by optical microscope (OM), scanning electron microscope (SEM) and transmission electron microscopy (TEM). The mechanical properties were measured by tensile testing at room temperature. The results indicate that the as-deposited microstructures are characterized by columnar grains and fine brittle martensite and the asdeposited properties present high strength, low ductility and obvious anisotropy. After annealing at 800–900°C for 2–4 h and HIP at 920°C/100MPa for 2 h, the brittle martensite could be transformed into ductile lamellar (α+β) microstructure and the static tensile properties of SLM-processed Ti-6Al-4V alloys in the machined condition could be comparable to that of wrought materials. Even after HIP treatment, the as-built surfaces could decrease the ductility and reduction of area of SLM-processed Ti-6Al-4V alloys to 9.2% and 20%, respectively. The crack initiation could occur at the columnar grain boundaries or at the as-built surfaces. The lamellar (α+β) microstructures and columnar grains could hinder or distort the crack propagation path during tensile tests.

Abstract:Electron beam selective melting (EBM) and selective laser melting (SLM) are regarded as significant manufacturing processes for near-net-shaped Ti6Al4V components. Generally, in the conventional EBM process, preheating is necessitated to avoid “smoke” caused by the charging of electrons. In the conventional SLM process, laser as an energy source without the risk of “smoke” can be employed to melt metal powder at low temperatures. However, because of the low absorption rate of laser, the powder bed temperature cannot reach a high level. It is difficult to obtain as-built TiAl4V with favorable comprehensive properties via conventional EBM or SLM. Hence, two types of electron beam and laser hybrid preheating (EB-LHP) combined with selective melting strategies are proposed. Using laser to preheat powder allows EBM to be performed at a low powder bed temperature (EBM-LT), whereas using an electron beam to preheat powder allows SLM to be performed at a high powder bed temperature (SLM-HT). Ti6Al4V samples are fabricated using two different manufacturing strategies (i.e., EBM-LT and SLM-HT) and two conventional processes, i.e., EBM at a high powder bed temperature (EBM-HT) and SLM at a low powder bed temperature (SLM-LT). The temperature-dependent surface quality, microstructure, density, and mechanical properties of the as-built Ti6Al4V samples are characterized and compared. Results show that EBM-LT Ti6Al4V exhibits a higher ultimate tensile strength (981±43 MPa) and a lower elongation (12.2%±2.3%) than EBM-HT Ti6Al4V owing to the presence of α′ martensite. The SLM-HT Ti6Al4V possesses the highest ultimate tensile strength (1,059±62 MPa) and an elongation (14.8%±4.0%) comparable to that of the EBM-HT Ti6Al4V (16.6%±1.2%).

Abstract:In the selective laser melting (SLM) process, the transient nature of the molten pool and rapid cooling rate facilitates partial homogenization of components, resulting in attaining a finer scale concentration modulation and spatial heterostructure . However, the SLM-processed Ti6Al4V alloys have long suffered from the problem of both large detrimental columnar grains and poor work-hardening capacity. In this study, a high entropy alloy of FeCoNiCrMo particles was incorporated into the Ti6Al4V alloy and fabricated by the SLM technique. The resulting alloys exhibited a fine-scale modulated β + α' spatial heterostructure, delivering a notable tensile strength of 1366.4 MPa and a uniform elongation of approximately 8.7% with an excellent work-hardening capacity exceeding 300 MPa. This outstanding performance can be attributed to the progressive transformation-induced plasticity (TRIP) effect and hetero-deformation induced (HDI) strengthening within the ultra-refined α' martensite and metastable β phase regions. This work provided a compelling model of additive manufacture of heterogeneous structures while offering new insights and directions for the development of metallic materials with high strength-ductility characteristics.

Abstract:Abstract Additive manufacturing (AM) is defined as a technology performed for tooling applications. It is used for manufacturing tools that have complex shapes and figures. In this study, an extensively applied Ti-6Al-4V alloy was made using the selective laser melting method. Post-production heat treatments were applied to decrease thermal stresses and to enhance the mechanical properties and the microstructure. The study investigates the fatigue mechanical properties, microstructure, hardness, and porosity of the AM Ti-6Al-4V after stress relieving (SR) and after SR followed by hot isostatic pressing (HIP). The samples’ upper and lower parts were independently examined to determine the effects of thermal conditions and the heat treatment of the microstructure. The microstructures were examined through optical microscopy, scanning electron microscopy and x-ray diffraction methods. The mechanical properties were investigated through microhardness testing, alongside assessment by fatigue testing at room temperature. The findings demonstrated that the microstructure after SR at 704 °C for 2 h is 100% fine martensitic α '-Ti, with a microhardness value of 408 HV. Air and furnace cooled samples have a more homogenous structure and are characterised by mixture ( α + β ) with microhardness values of 382 and 356 HV, respectively. After HIP at 920 °C and 100 MPa for 2 h was applied, the martensite was converted into a lamellar ( α + β ) microstructure, whereby the α phase is presented as fine needles situated among the β ridges in the microstructure, with the existence of the prior β grain boundary.

These characteristics make the use of this material particularly attractive for additively manufacturing components with complex geometry in sectors such as aeronautics and biomedical. Selective Laser Melting (SLM), by which a component is fabricated by selectively melting of stacked layers of powder using a laser beam, is the one of most promising additive manufacturing technologies for Ti6Al4V alloy. Although this technique offers numerous advantages, it has some critical issues related to the high thermal gradients, associated with the process, promoting the formation of a metastable martensitic microstructure resulting in high tensile strength but poor ductility of the produced parts. The formation of microstructural defects such as balling and porosity can occur together with the presence of residual stresses that may significantly affect the mechanical characteristics of the component. Specific process parameters and geometries can determine heat accumulation phenomena that result in a progressive decrease in thermal gradients between layers. These heat accumulation phenomena are influenced by the number of layers deposited, but also by the building orientation that, for a given geometry, determines a variation of the deposited surface for each layer.

Abstract:<p>The high solidification rate of selective laser melting (SLM) induced a non-equilibrium microstructure in as-fabricated Ti-alloys. In this investigation, a metastable β Ti-5Al-5Mo-5V-3Cr-1Zr alloy was successfully fabricated by SLM on a preheated substrate at 700°C. The effects of preheating temperature on microstructure and mechanical properties of as-fabricated specimens were systematically studied. The phase identification and electron microscopic results demonstrated that the 700°C preheating temperature enabled the transformation of metastable β structure into an α+β structure with massive amounts of nano-sized α precipitates. Consequently, the SLM-fabricated specimen after preheating process possessed higher ultimate tensile strength and hardness at 1440 MPa and 8.24 GPa, respectively. This work showed an alternative for SLM to tackle non-equilibrium microstructure and to increase the strength of metastable Ti-alloys by introducing high temperature preheating.</p><p>This article is protected by copyright. Abstract:Hybrid manufacturing (HM) uses additive manufacturing (AM) techniques to prepare complex or fine structures on traditional processing parts, which can fully utilize the advantages of AM to form complex parts, and the high efficiency and low cost of conventional processing methods in manufacturing regular components. A bimetal material was produced by selective laser melting (SLM) of AlSi10Mg on the deformed Al6061 alloy substrate in this study. Firstly, the interface characteristics of the two alloys were studied. The results show that a metallurgical interface with a thickness of 100–200 μm was formed as the result of the Marangoni convection during SLM preparation. In detail, the circular flow in the melt pool at the interface led to the dilution of alloying elements and the change of microstructure. Moreover, a suitable first-layer thickness can effectively suppress the hot cracks at the interfacial region. Based on the optimized results, the hybrid manufactured samples with different SLM processed volume ratios (SLM-part) to the substrate were prepared to study the mechanical properties and the deformation behavior of hybrid parts. The results show that the volume ratio of the SLM-part to the substrate had an influence on the strength and the elasto-plastic behavior by affecting the distribution of plastic deformation.

Abstract:Additive manufacturing from metal powders using selective laser melting technology is gaining increasing interest in various industries. The purpose of this study was to determine the effect of changes in process parameter values on the relative density, microstructure and mechanical properties of Ti-6Al-4V and Ti-6Al-7Nb alloy samples. The experiment was conducted in response to a noticeable gap in the research on the manufacturability of the Ti-6Al-7Nb alloy in SLM technology. This topic is significant given the growing interest in this alloy for biomedical applications. The results of this study indicate that by properly selecting the volumetric energy density (VED), the relative density of the material produced and the surface roughness of the components can be effectively influenced. Microstructural analyses revealed similar patterns in both alloys manufactured under similar conditions, characterized by columnar β phase grains with needle-like α' phases. Increasing the VED increased the tensile strength of the fabricated Ti-6Al-4V alloy components, while the opposite effect was observed for components fabricated from Ti-6Al-7Nb alloy. At the same time, Ti-6Al-7Nb alloy parts featured higher elongation values, which is desirable from the perspective of biomedical applications.

Abstract:Processing and microstructure are fundamental in shaping material behavior and failure characteristics. Additively manufactured materials, due to the rapid heating and solidification process, exhibit unique microstructures compared to their as-cast counterparts, resulting in distinct material properties. In this work, the response of the titanium alloy Ti6Al4V has been investigated for different processing conditions through quasi-static testing. AM Ti6Al4V was fabricated by employing Selective Laser Sintering (SLS) and Selective Laser Melting (SLM) techniques. Both materials present a similar microstructure consisting of an acicular martensitic α′-phase. Commercial Ti6Al4V-grade 5 (supplied as bars) was also examined after heat treatment to achieve a microstructure akin to the AM material. The heat treatment involved rapid heating above the β-phase region and water quenching to obtain a full martensite microstructure. A similar constitutive behavior and tensile–compressive asymmetry in strength were noted for the investigated materials. However, AM alloys exhibited a significantly higher deformation at failure, reaching nearly 40%, compared to only 6.1% for the wrought martensitic material, which can be attributed to the dissimilar distribution of both α′ laths and prior-β grain boundaries in the investigated materials. The results indicate that AM can be implemented for the fabrication of martensitic microstructures with mechanical properties superior to those obtained with conventional water-quenching.

Abstract:Plasma arc additive manufacturing (PAAM) was applied to fabricate TC4 and Ti48Al (gamma titanium aluminide) bimetals in this work. The impact of deposition sequence on the microstructure and mechanical properties of two groups of bimetals (TC4-Ti48Al, first deposited TC4, then Ti48Al; Ti48Al-TC4, first deposited Ti48Al, then TC4) was investigated. The results show that the ultimate tensile strengths of two groups of bimetals exhibit significant differences, with 158.4 MPa for TC4-Ti48Al and 232.3 MPa for Ti48Al-TC4, the reason for this disparity is the difference in microstructure at the transition zone, which is attributed to heat input and Marangoni convection. The phase transformation evolution of TC4-Ti48Al transition zone is (major α 2 + minor α)→ (major α 2 + minor γ) → (major γ + minor α 2 ), and (major α 2 + minor α) → (major α + minor α 2 ) for Ti48Al-TC4. The formation mechanism of transition zones and relationship between the microstructure characteristics and mechanical properties of two groups of bimetals were further discussed. Overall, the property of Ti48Al-TC4 was superior, and this work provides a promising new method for the preparation of TC4 and Ti48Al bimetals.

Abstract:Biomaterial powders are in high development due to expansion of additive manufacturing (AM) processes. Selective laser melting (SLM) is a particular AM technology, which completely melts a powder bed layer by laser beam. Investigations of appropriated physical properties of feedstock (powder alloy) were the aim of this study. Cobalt-chromium-molybdenum (Co-Cr-Mo) alloy was used to overview of gas-atomized powder properties in different granulometric ranges (D1 12 - 19 μm, D2 20 - 46 μm and D3 76 - 106 μm), as their: physical, chemical properties and thermal analysis. SLM manufactured standard tensile specimens of usually granulometric range powder size provided mechanical, chemical and thermal properties of biocompatible Co-Cr-Mo alloy. The physical properties showed that powders in the range of 20 to 50 μm provide a better flow ability and packed density, which are relevant characteristics to SLM processing. Manufacturing by SLM process provided suitable mechanical properties in the health area, as well as, maintained the biocompatible properties of the Co-Cr-Mo alloy.
Laser additive manufacturing of bimetallic structure from TC4 to IN718 via Ta/Cu multi-interlayer

Abstract:Abstract Titanium alloys and nickel-based alloys have their own unique properties, and the bimetallic structure composed of the two alloys can be widely used in the aerospace field. However, the bimetallic structure which is fabricated by directly joining titanium alloys and nickel-based alloys via traditional methods is more sensitive to cracks due to the formation of intermetallic compounds. In this work based on laser additive manufacturing (LAM) technology, the TC4/IN718 bimetallic structure without metallurgical defects (such as cracks) was successfully fabricated via a Ta/Cu multi-interlayer. The test results indicated that the Ta/Cu multi-interlayer could effectively avoid the generation of Ti–Ni and Ti–Cu intermetallic compounds between TC4 and IN718. A good metallurgical combination was formed in each interface from TC4 to IN718 without metallurgical defects. The phase evolution from the TC4 region to the IN718 region was as follows: α -Ti → α -Ti + β -Ta → β -Ta → β -Ta + γ -Cu → γ -Cu → γ -Cu + γ -Ni + laves → γ -Ni + laves. The ultimate tensile strength of the bimetallic structure at room temperature was 369.32 MPa.

Abstract:In this work, Laser powder bed fusion (L-PBF) Additive Manufacturing with a high-temperature platform preheating was used to fabricate Ti2AlNb-based alloy samples. The Ti-22Al-22Nb-0.1Mo-0.3Hf-0.3Ta-1.5Zr-0.8Si-0.9Fe (at. %) powder obtained by mechanical alloying followed by plasma spheroidization as well as the Ti-24Al-25Nb-1Zr-1.4V-0.6Mo-0.3Si (at. %) gas atomized (GA) powder were used as the feedstock material. Crack-free samples were fabricated using platform preheating temperatures of 600 °C and above, while lower preheating temperatures resulted in crack formation for both types of powders. The highest relative density of 99.3 % ± 0.1 % was achieved using the mechanically alloyed plasma spheroidized (MAPS) powder, while the relative densities above 99.9 % ± 0.1 % were obtained using the gas atomized powder. Platform preheating temperature significantly affected the microstructure and phase composition of the alloys as revealed by X-Ray diffraction, scanning electron microscopy, electron backscatter diffraction analysis. The phase transition temperatures were determined by differential scanning calorimetry. A fine cellular B2/β microstructure was detected in case of relatively low preheating temperatures while using preheating temperatures of 600 °C and above resulted in in situ heat treatment with the formation of intermetallic Ti2AlNb-phase. An increased preheating temperature improved the chemical homogeneity of the samples fabricated from the MAPS powder. The resulted microstructure varied from fully B2/β to B + O in the case of the MAPS powder and from B2/β, B2 + O to fully-O in the case of the GA powder. The highest microhardness values were obtained using 700 °C preheating temperature, which corresponded to the highest O-phase volume fraction. The highest tensile strength was obtained for the samples fabricated at 980 °C preheating temperature.

Abstract:The additive manufacturing (AM) 3D printing technique is the most feasible, advanced technology for metal parts that have attracted great attention in the manufacturing industry. AM of titanium alloys by selective laser melting (SLM) is one of the most recent research developments in this field because of its benefits and wide applicability in manufacturing sectors. SLM is an efficient, convenient AM technology that can quickly form complex structures. A well-known titanium alloy named Ti6Al4V, manufactured by SLM, has several practical applications in engineering technology, including cars, space shuttles, and aeronautics. This paper demonstrates the density, sectional morphology, microstructure, and mechanical properties before and after heat treatment of Ti6Al4V alloy sample due to laser power, exposure time, and line spacing. A selective laser melting technology was used to fabricate the Ti6Al4V samples. The results show that the sample defects decreased with the increase in laser power. Moreover, when the laser power was 400 W combined with an exposure time of 30 μs, the sample's tensile strength reached 1203 MPa, almost 300MPa greater than that of ordinary forged Ti6Al4V titanium alloy after annealing. The continuous variation in the line spacing within a certain limit (50-65 μm) could increase the relative density up to 99.59%, which is much better than previously reported results. The tensile fracture of the sample presents a brittle crack.

Abstract:As a powder-bed-based additive manufacturing technology, selective laser melting (SLM) offers high-level flexibility and enables efficient fabrication of complex parts. In connection with complex thermal events occurring during dynamic sequential layer-by-layer deposition, the as-built material is usually hierarchical at different length scales and possesses anisotropy at each level. As a result of a moderate heating temperature of the baseplate and high cooling rates involved in the process, the as-built Ti-6Al-4V alloy has an alpha' martensite microstructure. Microstructure evolution occurring during post-SLM heat treatment is strongly affected by the stability of the initial acicular martensite. The present study was aimed at developing an optimum post-SLM heat treatment scheme at a temperature below the beta transus temperature, based on the understanding of microstructure evolution occurring during subtransus treatment and the resultant mechanical properties of the alloy. It was observed that the growth of the a and b phases during the heat treatment was inhibited by the initial alpha' phase. A higher heating temperature could effectively improve microstructure homogeneity on a micrometer-scale to some extent. Heating temperature affected the strength and fracture strain of the alloy far more than cooling rate. A post-SLM heat treatment at a temperature of 850 degrees C or higher could lead to an improvement of fracture strain to the level of the forged counterpart, accompanied by the losses in yield strength and ultimate compressive strength from the as-built values. Full annealing (i.e., subtransus treatment at a high temperature) was thus recommended to be an appropriate post-SLM heat treatment for Ti-6Al-4V. (C) 2017 Elsevier B.V. All rights reserved.

Abstract:Recently aluminum matrix composites (AMCs) manufactured by selective laser melting (SLM) have attracted extensive attention in the lightweight application fields. In this work, pre-alloyed 6.5 wt.% TiB2/AlSi10Mg composite powder was initially densified via SLM. The result indicated that the material had a wide processing window, and the fully dense bulked samples were successfully fabricated when the laser volumetric energy density is 50∼70 J/mm3. We concluded that the morphology, size, and distribution of TiB2 particles in the as-deposited condition were generally consistent with those of the powder. The fine equiaxed microstructures without apparent anisotropy were remarkably realized. Therefore, a superior combination of excellent tensile strength and elongation was evident in the horizontal (∼536.9 MPa and ∼16.5%) and vertical (∼517.3 MPa and ∼15.4%) directions due to the systematic processing optimization, accompany with the strong work hardening capability. Its tensile properties are higher than that of the reported SLM-ed matrix alloy and other particle-reinforced Al-Si composites. Besides, the fracture behaviors were complicated, and the crack propagation paths were affected not only by the defect and eutectic Al-Si of the molten pool boundary (MPB) but also by the homogeneously distributed TiB2 particles. This study is expected to establish an important guiding significance for the practical engineering application of SLM-ed in-suit TiB2/AlSi10Mg composite.
