Abstract:In this paper the main gear of an early failed BM50 grounding machine was examined by means of metallography, scanning electron microscopy and hardness test. The results showed that the gear is made of steel 4340, and failed by fatigue failure. The inclusion is main reason to cause the fracture of the main gear.

Abstract:Abstract The failure cause of the worm drive in the NMRV reducer of the grounding knife-switch mechanism of State Grid was analyzed in this paper. The macroscopic analysis, chemical composition inspection, microscopic metallographic observation, hardness test, SEM analysis were carried out to evaluate the worm gear failure mechanism. The stress distributions of the tooth flank using dynamic contact finite element simulation were obtained based on ANSYS Workbench software. The results showed that an initial crack at the root position of softer worm gear was caused by excessively high impact at the initial stage of meshing in the worm drive, whose value was 308MPa higher than the allowable contact stress of 220MPa. The main reason for the hardness of the worm gear decreasing was that the amount of (α+δ) eutectoids fell and distributed unevenly.

Abstract:The premature cracking failure of a driven gear occurred in a high-speed railway gearbox of a certain line after running 600,000 km. The comprehensive analysis methods, such as physical and chemical inspection, morphology observation and inspection of the meshing surface, magnetic particle inspection, Barkhausen noise analysis (BNA) inspection, etc., were used to analyze the abnormal failure of the gear. The results showed that the failure mechanism of the gear was rolling contact fatigue (RCF), which was mainly caused by the reduced hardness and contact fatigue strength of the meshing surface from grinding burn due to improper grinding process. Both sides of the microcracks bore the internal extrusion pressure under the oil wedge effect, leading to the fatigue growth of the cracks and subsequent peeling failure. Based on the analysis results, the root causes were finally found and the pertinent prevention measures for the similar gears in service were proposed.

Abstract:The macrograph,microstructure and microhardness of failure plumbing arm of automobile steering gear were analyzed.The results show that microstructure and hardness of the failure arm ZG35 steel are not satisfied with the requirement.The disorderly gears that occur in processing gears lead to non-stationary fit between bevel gears and internal bevel gears.Above factors contribute to plastic deformation,early abrasion,and fracture of the internal bevel gears.

Abstract:The fracture reasons of the GCr15 steel cycloid gear were analyzed by means of chemical analysis,metallography examination,grade identification of non-metal inclusions and carbides.The results showed that the macroscopic fracture was belong to brittle fracture;The flake crack caused by dot non-deformation inclusion and network carbide in the steel were the main reasons for brittle fracture of the cycloid gear,and it was verified in the production.

Abstract:Purpose This paper aims to analyze fatigue failures of a typical marine gearbox under harsh ocean conditions, and these failures are reasonably attributed to the bearing fretting fatigue damages. Design/methodology/approach Two typical FAG cylindrical roller bearings mounted on this marine gearbox are particularly used for analysis, as they are most vulnerable to these failures. A series of simulations have also been conducted to verify the analysis results and failure reasons by reproducing the fretting fatigue damages for the same shaft-bearing system under the same manufacturing error conditions. Findings The analysis results indicate that manufacturing errors are the most possible reasons for the bearing failures, and these errors have more effects on the FAG cylindrical roller bearing as compared to other bearings mounted on the same shaft system. The simulations results are in good agreement with the theoretical analysis results and test results and hence validate that manufacturing errors are the dominant reasons for bearing fretting fatigue damages in this typical marine gearbox. Originality/value Fatigue failures of a typical marine gearbox. Manufacturing errors are the most possible reasons for the bearing failures. A series of simulations have been conducted to verify the analysis results and failure reasons. The simulations results are in good agreement with the theoretical analysis results and test results.

Abstract:In order to identify the causes of a fracture incident that occurred on the outer ring of a cylindrical roller bearing within an air blower motor, diverse characterization analyses were conducted in this study. Metallurgical structures and chemical compositions of the bearing's matrix materials were inspected by metallographic microscope and photoelectric direct reading spectrometer. Scanning electron microscope and energy dispersive spectroscope were applied to detect the microscopic morphologies and micro-area compositions on the fracture surfaces and contact surfaces. The compositions and thermal properties of the lubrication medium, the grease, were also examined. Analysis results revealed that interaction between dry friction and impact both led by the degraded grease due to decomposition and oxidation at elevated temperatures, which resulted in serious wear of the outer ring and the cage, was the main cause that originated and propagated the fatigue cracks on the corners of the outer ring, and eventually resulted in the fracture. Finally, countermeasures and suggestions have been proposed.

Abstract:The rolling beating of blower motors was failed for the abrupt increase of its temperature during operation. It's shown from disassembled appearance of the beating that there were some pits and peels on the inner-ring surface of A bearing,and there was a fracture on the outer-ring surface of B bearing;the lubricating grease was also failed for its degradation and hardening.The failure bearing and grease were analyzed by chemical composition analysis, hardness test,infrared spectrum,Raman spectrum,X-ray diffraction,thermogravimetry,scanning electron microscope and metallurgical analysis,respectively.The results showed that the grease hardening resulted in the direct contact friction between the metal friction pairs,which accelerated seriously surface wear of the bearing roller bed.The failure of A bearing was resulted from electrical erosion.The outer-ring of B bearing was wore off easily because of its lower hardness,so fractured under action of alternating stress during the bearing rolling.

Abstract:The purpose of this study analysis is to explore the reasons for the outer ring cracking of GCr15 rolling bearing. The failure mechanism was studied through observation of its microstructure and fracture morphology. The analysis results reveal that the main failure reason for the bearing was that the surface secondary quenching layers and network carbides caused the formation of cracks. In order to prevent failure, reasonable grinding process parameters, forging process parameters and normalizing heat treatment before spherodizing annealing were suggested.

Abstract:Premature failure of conjunction gear in vehicle was reported frequently. The fractured of tooth of the conjunction gear in a vehicle was detected. Marco and micro analysis, chemical composition and mechanical test were employed to determine the causes of the failure of the conjunction gear. The analysis results showed that the lower hardening depth layer was formed in the tooth of conjunction gear due to the inappropriate heat treatment. And the micro cracks were formed on the surface of tooth of the conjunction gear on the action of the impact load. In addition, the upper bainit of material was formed based on the unqualified heat treatment, which reduced the impact toughness of material and accelerated the growth of cracks. The element segregation caused the brittleness of material was increased and the resisting propagation ability of micro crack was reduced. Finally, the tooth of the conjunction gear was fractured. The improvement scheme was proposed to prevent the similar failure based on the results of the study.

Abstract:Gearbox of a conveyor belt at a sinter plant failed prematurely during service. It led to an interruption in the supply of raw materials for sinter making and therefore affected the productivity. Detailed analysis of the failure of the gearbox was carried out. Observation reveals material chip off from teeth portion with multiple beach marks and striations confirming fatigue mode of failure. However, no gross metallurgical abnormality was observed as the material was supplied in quenched and tempered condition with a suitable case depth in teeth without any discernible nonmetallic inclusions. This directed the investigation toward maintenance-related issues, and it came out that the viscosity of the lubricant in use was significantly lower. Also, investigation of earlier ferrography suggested that the lubricant contained dark metal oxides and wear debris which may lead to inefficient lubrication. Therefore, it was concluded that gear failed in fatigue mode due to lubrication related issues.

Abstract:This paper analyzed the reason of the fatigue failure of the carburized 20MnCr5 gear and proposed optimized carburizing process. The number of load cycles of the failure carburized gear was 2.4 million times. The carburized layer was 0.52 mm and dissatisfied the requirements. The number of load cycles of the carburized gear with optimized carburizing process was 8.4 million times. The depth of the carburized layer was 0.75 mm. The shallow depth of carburized layer, low hardness and less retained austenite in the microstructure caused by insufficient carburization were main reasons of the low fatigue life of the failure carburized gear.

Abstract:Rail grinders belonging to special vehicles have fewer accidents than general railroad vehicles and parts, and the causes are diverse. Therefore, there is a lack of basic data for inspection methods and preventative measures necessary for accident prevention, and the collection and analysis of accident cases are also necessary. In this paper, a failure analysis of the recently derailed rail grinding car's rotating shaft was conducted. Various analyses, including fractography, chemical analysis, metallography and hardness measurement, were performed on the failed shaft. In the fracture surface of the shaft, ratchet marks and fatigue striations indicative of fatigue failure were observed. Consequently, it was confirmed that the failure of the shaft was attributed to fatigue, with the primary cause being identified as the cracks found on the fillet area surface. Chemical analysis of the observed inclusions in the sample revealed manganese (Mn) at 6.16 wt% and sulfur (S) at 1.35 wt%. These are attributed to non-metallic MnS inclusions, which are presumed to have adversely affected the fatigue strength of the material. Additionally, hardness deficiency due to heat treatment defects on the shaft surface was identified. The surface hardness measured approximately HV400, suggesting that it is desirable to achieve a surface hardness of HV600 or HRC55 or higher during high-frequency heat treatment. Lastly, the finish state of the fillet area surface was not smooth. Given that the fillet area is a region where stress concentration occurs, the presence of such machining traces raises the possibility of progressing into fatigue cracks. Finite element analysis revealed that the von-Mises stress was less than the yield strength of the material, and a safety factor based on the yield strength was calculated to be 3.5. The results confirmed that fatigue cracks in the fillet area were caused by the hardness deficiency due to the poor heat treatment, the rough surface finish, and the presence of non-metallic inclusions.

Abstract:<p>A failure investigation has been conducted on a transmission gear shaft in a bidirectional gear pump. The fracture failure of studied gear shaft occurred in the running process test on the test bench after it ran about 60 hours at the pressure of 21MPa and the speed of 2000r/min. A static strength check revealed the gear shaft was safe under normal working conditions. Detailed examinations on the fractured part of this gear shaft indicated that no no-metallic inclusions and other micro-structure defects existence could attribute to the failure of it. Further check on the fracture surface revealed typical tracks formed by fatigue crack propagation. The obvious machining tracks in the arc resulting in stress concentration and exacerbating the initiation and propagation of cracks in these areas.</p>

Abstract:The chain events which lead to this failure, started with the fact that prior to takeoff, flight and ground crew of a Boeing airplane heard a loud noise that sounded like a strong impact, accompanied by a certain lateral and vertical movement of the aircraft. After a normal takeoff, a "GEAR DISAGREE" message was displayed during main landing gear (MLG) retraction and the left MLG was "DOWN" but not locked by two braces. The crew decided to return and landed safely. The MLG was inspected, and the back side arm was found broken. This MLG failure occurred after 160 landings from the overhaul process. The MLG structural material was a high-strength low-alloy steel 4340 with hardness of 50–55 RC. The failure analysis has been performed under the supervision of chief investigator from the Ministry of transport, included visual inspection, micro-hardness, macro- and micro-etching, fluorescent particle inspection (FPI), fracture modes classification, Barkhausen mapping, hydrogen content and chemical analysis. Based on the findings, it was drawn that abusive grinding during the overhaul process was responsible for this early fracture. The results pointed out on the possible embrittlement oriented mechanism which causes for both the cracking initiation and propagations stages. Stress corrosion cracking and/or, hydrogen embrittlement and fatigue, were considered to be the failure mechanisms. The current paper highlights the failure mechanism based on the findings reported in metallurgical reports. The dominance of intergranular fracture near the fracture surface pointed out that some microstructure changes which have been occurring during the grinding process that in retrospect was found to be very abusive based on the macro-etching and on the FPI inspection.

Abstract:The wear failure reasons of rolling bearing on YKK630-6 motor were analyzed by scanning electron microscope,photoelectric direct reading spectrometry and infrared spectrum.The results show that the key reasons which resulted in the excess wear of rolling bearing are that the failure of grease resulted in direct contact friction between the friction pair of metals.In addition,the bearing inner-ring surface was burned and peeled by electric discharge which accelerated the wear of bearing during the bearing rolling.

Abstract:The failure bearing outer-ring in motors of blower was analyzed by chemical composition analysis, optical microscope and scanning electron microscope, and the lubricating grease was also analyzed by thermogravimetry-differential thermal analysis (TG-DTA). The results show that the outer-ring wear off easily during the bearing rolling because of the lower hardness; and the direct contact friction between the metal friction pair is created seriously by the grease degradation. The roller jumping and impinging against the bearing outer race rib continually are caused by the wear particles on the race surface of the bearing during the roller rolling, which leads outer-ring to fatigue fractures.

Abstract:An experimental investigation is conducted to identify the failure modes of the lubricated PEEK gears under different loading conditions through the enclosed power flow test rig, supplemented with the measurements on wear, vibration and the surface micro-topography. The FZG C type gear pair is selected while the mating driving gear is chosen with the material of C45. Experimental results reveal that the pitting-induced tooth breakage occurs under light and moderate loading conditions, while the tooth root breakage dominates under heavy duty loading conditions. The measurement of the wear and the tooth surface micro-topography help to identify that the micro-pits near the pitch line lead to the final tooth breakage under moderate loading conditions. Meanwhile, the insufficiency of the bending strength under heavy loading conditions is the cause of the tooth root fracture.

Abstract:The fracture reasons of the 40Cr steel gear shaft were studied by means of analyzing chemical component,observing the microstructure and fracture,determining mechanical properties and hydrogen content.The results show that the macroscopic fracture belongs to brittle fracture;the flake crack caused by excessive hydrogen content and the slag caused by more silicon content in the steel are the main reasons for brittle fracture of the gear shaft.

Abstract:Spur gears are the simplest and widely used in power transmission. In recent years it is required to operate machines at varying load and speed. Gear teeth normally fail when load is increased above certain limit. Therefore it is required to explore alternate materials for gear manufacturing. Composite materials provide adequate strength with weight reduction and they have emerged as a better alternative for replacing metallic gears. In this work metallic gears of steel alloy and Aluminium Silicon carbide composite have been manufactured. Composites provide much improved mechanical properties such as better strength to weight ratio, more hardness, and hence less chances of failure. So this work is concerned with replacing metallic gear with composite material so as to improve performance of machine and to have longer working life. Efforts have also been carried out for modeling and finite element analysis of gears using ANSYS 14.0. Composite gears have been manufactured by stir casting, which is economical method. Composite gears offer improved properties over steel alloys and these can be used as better alternative for replacing metallic gears.
