Abstract:A closed-cell aluminum foam was processed by direct foaming with gas blowing into aluminum melt. Microstructure of the aluminum foam and its mechanical behavior were studied. The effects of melt temperature and volume fraction of Al2O3 particles on the stabilization of the aluminum foam were investigated. It is found that the critical volume fraction of Al2O3 particles is necessary for forming stable foams. At 700 ℃ and 720 ℃, the critical addition of Al2O3 particles is 4% and 6% respectively. The stability of the foam decreases with increasing the temperature of the melt. The pore size of the aluminum foam increases with increasing Al2O3 particle volume fraction and gas flow rate. It is difficult to form foams when the volume fraction of Al2O3 particles exceeds 20%.

Abstract:This paper employs an innovative investigation approach to study pore evolution in Al-Si-Mg-Cu alloy within aluminum foam sandwiches (AFS) by integrating data from heating–expansion ratio curves, in situ observation of synchronous radiation, and microscopic analysis of the matrix's microstructure at different stages. Additionally, the cavity design and plate type control for large-scale AFS production are explored. Findings categorize the precursor heating into three stages: rapid heating, solid–liquid transition, and stable foaming. During solid–liquid transition, the expansion rate experiences a sudden drop, associated with pore nucleation and edge cracking of precursors. Pores nucleate as elongated crack-like structures along the rolling direction, guided by the Mg-enriched regions. In stable foaming, these pores evolve, become spherical, and the matrix rapidly expands. Using square tubes for sealing on the preform cavity sides creates a dense edge zone during rolling, halting crack propagation into the powder core. Adopting edge sealing during foaming mitigates boundary effects, thereby improving AFS panel flatness.

Abstract:Sintered cellular ceramics with varying degrees of reticulation were prepared using coarse and fine alumina powders and a 70/30 mixture thereof. The ceramic foams had fine cell size (about 150 mum diameter) in each case. The method of preparation involved the free expansion of suspensions of these powders at 20 vol.% in a polyurethane foaming system. In order to modify the microstructure, the expansion was opposed using a die, and this reduced the void fraction and window size. In addition, directional rising was achieved by expanding the foam in a long cylindrical Vessel and this modified the cell shape of the final foam. These foams have potential use in a range of applications including catalysis, but the main aim of the present work was to prepare preforms for metal matrix composites. Abstract:A study was carried out to understand the dependence of the structures of foamed aluminum (FA) on the process variables and to seek an effective measure to overcome the difficulties in preparation of FA by melt foaming process. The following variables were examined: thickening-stirring time, addition of thickening agent, foaming temperature, addition of foaming agent, and the solidification behavior of the alloy. It was found that the slurry viscosity and foaming temperature have very strong effects on the density of FA. Selecting a suitable thickening agent for a required density is very important. Excessive high foaming temperature would result in unnecessarily large pores and non-uniform distribution. It may become easier to obtain a uniform pore distribution if selecting an alloy that has a wider solidification range.

Abstract:Aluminum foams are new kind of structural-functional composite materials which comprised of aluminum matrix and gas pores. In this paper, aluminum foams with homogeneous pore structure made by 6063 aluminum alloy were fabricated by melt foaming method. As comparison, the aluminum foams were also fabricated by pure aluminum. Studies on process parameter, microstructure and mechanical properties have been carried out. Process optimization for aluminum foams made by 6063 alloys has been studied according to the orthogonal experimental design method. The cell wall of aluminum foam is comprised of Al matrix, Ca-thickening phase and Ti-containing phase. The difference between foams made by 6063 aluminum alloy and pure aluminum is that there is element Mg and element Si dissolved in the matrix in the 6063 aluminum foam, which are positive to the foam strength accordingly. For different base materials, the compressive strength of foams made by 6063 aluminum alloy is greater than that made by pure aluminum.

Abstract:Abstract This article introduces an improvement to the fabrication of aluminum foams with small pore size by melt foaming method. Before added to the melt, the foaming agent (titanium hydride) was pretreated in two steps. It firstly went through the traditional pre-oxidation treatment, which delayed the decomposition of titanium hydride and made sure the dispersion stage was controllable. Then such pre-oxidized titanium hydride powder was mixed with copper powder in a planetary ball mill. This treatment can not only increase the number of foaming agent particles and make them easier to disperse in the melt, which helps to increase the number of pores, but also reduce the amount of hydrogen released in the foaming stage. Therefore, the pore size could be decreased. Using such a ball-milled foaming agent in melt foaming method, aluminum foams with small pore size (average size of 1.6 mm) were successfully fabricated.

Abstract:The effect of the microstructure of cell-wall matrix on mechanical properties of aluminum foams becomes dominant supposing that the pore structure is well controlled. However, the as-cast microstructure of aluminum foams, including the morphology of primary α-Al grains, the constitution and distribution of secondary phases induced by thickening and foaming agents, are not well characterized at present. In this paper, we revealed the morphology of primary α-Al grains by anodization treatment, and phase constitution and distribution by SEM equipped with an EDS in cell-wall matrix of aluminum foams by melt foaming route. Results show that the as-cast microstructure is composed of dendritic α-Al grains, inter-grain CaAl4 phase, a small amount of Al20CaTi2 and bifilm. α-Al grains are of equiaxed type and their morphology is irregular due to the restriction effect of cell-walls. α-Al grains in cell-walls are much smaller than those in the pore-free layer. The cooling curve of aluminum foams indicates that primary α-Al formed first, followed by CaAl4 during solidification. CaAl4 will not be present in the melt and thus not be responsible for thickening.

Abstract:Aluminum foam that is lightweight with high specific strength, high energy absorption and other characteristics can be used in aerospace, transportation, machinery manufacturing and other fields. The PCM method is usually used to prepare closed-cell aluminum foams. The microsized aluminum foams made by this process can solve the non-uniform pore structures caused by liquid drainage during the foaming process of large aluminum foams. The surface morphology and internal pore structure of microsized aluminum foams are affected by the quality of the precursor used for foaming. In this paper, foamable precursors were obtained via either hot rolling or hot extrusion and subsequently foamed. By analyzing the micromorphology and foaming process of the precursor, the influence of the technological method on the macroscopic pore structure of the final aluminum foam was studied. The results show that the aluminum powder particles in the precursor prepared with the hot rolling method had metallurgical bonding, and the outer surface was dense, with almost no porosity and holes in the interior. The microsized aluminum foam obtained after foaming was smooth in appearance, and the internal pore structure was round and uniform. The reason is that during the foaming process of microsize aluminum foam, the foaming agent was evenly distributed in the precursor of the hot rolling process because of its compact structure. During the foaming process, the decomposed gas of the foaming agent will not escape, and the evenly distributed foaming agent tends to nucleate in situ. In the process of rapid foaming, the pressure in the bubble is enough to resist the liquid drainage phenomenon caused by gravity, and the growth direction of the gas core is isotropic, which promotes the foam structure to be more rounded and uniform.

Abstract:The closed-pore aluminum foam was manufactured by direct foaming with blowing gas into the molten aluminum,and the effects of the processing parameters on the pore structure and the stability of aluminum foam were investigated.The aluminum foam with mean pore size and more than 90% porosity can be manufactured by means of Al-Si alloy as raw materials and Al2O3 particles as adhesion agent with foaming temperature at 750～780 ℃ and particle volume fraction of 10%～15% as well as gas flux at 0.5～1.5 L/min.The production verifies that the gas injection foaming is a promising method to produce aluminum foam with high porosity simply and efficiently.

Abstract:Aluminum foams made by 6063 aluminum alloy have been prepared by melt foaming method. The uniformity of foam pores is much concerned for that homogeneous pores attribute to excellent properties. It is mainly up to the stirring intensity when adding the blowing agent into the melt, and the cooling rate of the liquid foams. In this paper, 6063 aluminum foams have been fabricated by different stirring times of TiH2 at different cooling conditions. Microstructure, cell size uniformity and compressive property of the foams have been studied. The melt which mechanically stirred for 6 minutes before foaming and the foam cooled in the air show homogenous pore structure and good mechanical property. The use of 6063 aluminum alloy offers a new raw material to prepare foams with a uniform cell size distribution as well as good mechanical property.

Abstract:Beside density and alloy composition, the structure of solid metallic foams determines their mechanical performance. We study the effect of ambient pressure on the foaming behaviour of AlSi6Cu4 precursors. We apply in-situ X-ray radioscopy while foaming in a furnace chamber pressurized up to 40 bar. The content of the blowing agent (TiH2) is varied for each of the pressures chosen. Foam density and morphology are analysed quantitatively using time-resolved X-ray radioscopy sequences and post-solidification X-ray tomography data. The optimal content of blowing agent as well as the pore sizes and distributions is found to depend strongly on the ambient pressure. At high pressures very small, round and uniformly distributed pores are formed and crack formation is avoided during the gas nucleation stage, which helps to prevent structural defects. Adjusting the ambient pressure allows for a better control of foam structure and density, which is relevant for commercial production and application.This article is protected by copyright. Abstract:Abstract In the present investigation, the closed-cell Al foam was fabricated by friction stir processing (FSP) combined with heat treatment. The influences of process parameters on microstructures of closed-cell Al foam precursor were investigated by optical metallographic microscope and scanning electronic microscope (OM/SEM). Fluent CFD software was developed to simulate the temperature field and flow field in friction stir processing. The cupping test values were compared for base metal and different weld passes. The results show that the welding speeds have little effect on the mixing of powder in the stir zone because of the relatively small welding heat input. However, the pore size and pore morphology are highly sensitive to change in the rotating speeds. When the welding speed is 50mm/min and the rotating speed is 2000rpm, the powder ring is continuous and uniform due to sufficient plastic deformation and flow. When the foaming time is 110s, the expansion rate of the whole foam increases rapidly, and the diameter of the pore is uniform. Numerical simulation shows that the welding heat mainly comes from the shoulder of the stirring head and the welding temperature peak appears near the stirring pin. The maximum flow velocity appears at the outer edge of the shaft shoulder in which the aluminum matrix is softened preferentially. When the rotating speed increases to 2000r/min, the velocity of the outermost edge of the shaft shoulder increases by 59.96%, and the maximum temperature at the stirring pin reaches 491°C which is consistent with the experimental results. The formability of the joint interface is improved. The cupping test values increase with the increase of deformation temperature. Especially the cupping test value of foamed preform is close to that of base metal at 450°C.

Abstract:In order to obtain high-quality aluminum foam components, a new preparation method for a 7075 closed-cell aluminum foam based on friction stir processing (FSP) was proposed. The influence of process parameters on microstructures of closed-cell Al foam precursor was investigated by optical metallographic microscope and scanning electronic microscope (OM/SEM). The temperature field and flow field of the Al foam precursor during FSP were simulated by Fluent CFD software. The formability of the Al foam precursor was analyzed by the cupping test. It is found that the rotating speed has great influence on the uniformity and density of the precursor prepared by FSP, but the welding speed has little influence. Numerical simulation shows that the maximum flow velocity of material in the tool shoulder increases by 1.5 times when the rotating speed increases from 800 to 2000 r/min, and the peak temperature at the stirring pin reaches 491 °C, which is consistent with the experimental results. The powder ring is continuous and uniform due to sufficient plastic deformation and flow at travel speed of 50 mm/min and the rotating speed of 2000 r/min. The formability of the precursor increases with the increase of deformation temperature. Especially the cupping test value of precursor is close to that of base metal at 450 °C. In the foaming process, the foam pores first appear at the bottom and then expand upwards with the extension of the foaming time. The expansion rate of the whole foam increases rapidly, and the pores with highly spherical are homogeneously distributed when the foaming time is 110 s at 680 °C.

Abstract:Closed-cell Al foam is widely utilized in high-temperature environments due to its high strength-to-weight ratio and considerable energy absorption capability. However, the mechanical properties depended on temperature and mesostructure. In this paper, the compressive responses of Al foams at temperatures ranging from 25 °C to 600 °C are investigated by experimental tests and two types of high-fidelity finite element simulations, including the X-ray computed tomography (CT) reconstructed model and Voronoi model. A deep learning approach is employed to remove tiny pores of CT slices, simplifying geometry features and improving the computational efficiency of the CT reconstructed model. A novel improved Voronoi model with high accuracy is proposed, considering the nonuniform distribution of cell wall thickness in actual closed-cell Al foam. A temperature-depend macro constitutive model of Al foam is established and validated through the experimental and numerical results. This work reveals the influence mechanism of temperature and mesostructure on the mechanical responses of Al foam, and exhibits significant potential for the application of Al foams in high temperature environment.

Abstract:Using gas injection foaming process,the influences of pure Al and hypoeutectic Al-Si alloy base mate-rials on the average cell size,relative density,average cell wall thickness and other cell structure parameters of aluminum foams were studied.Compared with the aluminum foams produced from pure Al,the cell structures of the aluminum foams produced from hypoeutectic Al-Si alloy were much better,and the average cell size,rel-ative density and average cell wall thickness of aluminum foams produced from hypoeutectic Al-Si alloy was smaller,lower and thinner.While these cell structure parameters were similar between the aluminum foams produced from different hypoeutectic Al-Si alloys.In terms of alloy phase diagram,surface tension,melt viscos-ity and the average rupture thickness of liquid films,the related reasons causing the above results are analyzed. This study showed that the kind of base material was an important factor in aluminum foam production,since it would significantly affect the quality of aluminum foams.
Preparation Technology of Aluminum Foam Sandwich Panels by Powder Metallurgy and Optimization of Cellular Structure

Abstract:The metallurgical bonding of panel and core layer of aluminum foam sandwich can be realized by the powder metallurgy method, and the advantages in the preparation of near net shape aluminum foam part are prominent. The preparation process of aluminum foam sandwich by powder metallurgy method was improved, and the cellular structure was optimized in this paper. AlMg4Si8 aluminum alloy powder was selected as a core layer component, and the edge welding seal preprocessing of the steel panel was carried out. The results show that the foamable precursor with higher densification degree and metallurgy combination of panel and core layer can be obtained by hot-rolling of the coating panel filled with the core layer, when the apparent density of the core layer powder is 1.12 g/cm(3), at a rolling pressure of 1500 kN, a rolling speed of 0.06 m/s and a rolling reduction rate of 55%. In addition, the H-2 decomposed at the initial stage of foaming was wrapped by the liquid Sn when the blowing agent TiH2 was pretreated by coating of the low melting point Sn, so that the diffusion of H2 between the voids in the solid matrix was avoided and the generation of cracks was reduced. Finally, aluminum foam sandwich with uniform cellular structure and 72.7% porosity can be obtained by foaming of foamable precursor at 720 degrees C for 300 s.
Effect of Shape of Pore Forming Agent on Structure and Properties of Aluminum Foams

Abstract:The aluminum foams was prepared by powder sintering method. Internal pores were made of spherical urea particles or bar-shaped urea particles, and the influence of this factor was studied. The internal structure and composition of the aluminum foams were measured by SEM and XRD, then the effects of the shape of pore forming agent on the porosity, compressive property and energy absorption efficiency were researched. Finally, the micro-residual stress in the aluminum foams was calculated. The results show: the porosity of the aluminum foams is slightly lower than the volume fraction of urea particles after the sintering process; the maximum micro-residual stress of aluminum foams with spherical urea particles is 47.22 MPa and the maximum micro-residual stress of aluminum foams with bar-shaped urea particles is 57.38 MPa; the aluminum foams with spherical urea particles is more stable than the others, the compressive strength of the aluminum foams with spherical urea particles is also stronger; when entering the platform area, the energy absorption efficiency of aluminum foams with spherical urea particles is obviously higher, and its maximum efficiency of energy absorption is 71.9%.

Abstract:This paper describes a new method for optimizing the cellular structure of AlMg4Si8 alloy foams manufactured via powder metallurgy. The cellular structure was improved by pretreating TiH2 with a layer of Sn powder, which was then remixed with an AlMg4Si8 alloy used as the raw material for the preparation of the precursor. TiH2 was completely encapsulated in the molten Sn at an early stage of foaming when the matrix alloy was still solid, so that liberated H-2 was fully captured when TiH2 began to decompose. The interpore flow of H-2 along the cracks in the solid matrix was avoided, improving the utilization ratio of TiH2 as a blowing agent. After determining that 4.0 wt% Sn cladding was capable of almost completely encapsulating 0.5 wt% TiH2, the final cellular structure was optimized and regular circular pores were obtained. Abstract:A new integrated forming and foaming method based on friction stir welding (FSW) was proposed for foam sandwich panels. The microstructure characteristics of the precursors and foams with different welding parameters were analyzed using optical microscopy and scanning electron microscope (SEM/EDS). The temperature field and flow field of foam precursor joint in FSW were simulated by Fluent CFD software. The microstructural characteristics of foam precursor after hot forming were analyzed using electron backscattered diffraction (EBSD) and transmission electron microscopy (TEM). The effect of foam precursor deformation on foam evolution was also investigated. The results show that the formability of foam precursor is the same as that of rolled plate. Aluminum foam sandwich panel with homogenous pore structure is prepared at 680 °C for 225 s. After hot forming, the equiaxed recrystallized grain is obtained, and the dislocation and the second phase provide reinforcement. In addition, Rgoss{110}〈110〉 texture component strength increases. When the tensile strain is 0.15, smaller and more uniform pores are produced. Numerical simulations show that the peak temperature gradually decreases with the increase of the distance of the stirring head center. In addition, the temperature on the advancing side (AS) is higher than that on the retreating side (RS). When the tool travel speed is 50 mm/min and rotational speed is 2000 r/min, the maximum material flow velocity at the joint section is 184.2 mm/s and the highest concentration of powder tracing particles is 0.0123 kg/m3. It is proved that the integrated forming and foaming method can solve the problem in manufacturing of complex curved AFS components.
