Abstract:The research on the key technologies of micro electro discharge machining (micro EDM) was presented. A micro EDM equipment characterized with an inchworm type of micro feed mechanism was developed, in which a wire electro discharge grinding unit, a rotating unit of electrode, RC circuitry for micro electro discharge generation, and the system detecting and controlling the machining process were also included. Then, the experimental research on micro EDM techniques were carried out. The techniques to machine micro elctrode, micro holes with high aspect ratio, micro structures with 3 dimensions on stainless steel and silicon materials were discussed. Micro electrode diameter as small as 25μm and micro holes with minimum size of less than 50μm were obtained. And the maximum aspect ratios of micro electrodes and micro holes exceed 20 and 10 respectively.

Abstract:Micro-electrical discharge machining (micro-EDM) has an issue of uneven tool electrode wear that seriously affects the micro-hole accuracy. However, the mechanism of uneven tool electrode wear remains unclear. In this study, the uneven tool electrode wear mechanism has been studied both theoretically and experimentally. It was first discovered that the ultrafine debris particles produced by the EDM spark play a critical role in uneven tool electrode wear. A theoretical model was established to reveal the movement and the distribution of the debris by employing Einstein's tea leaf paradox i.e., classic secondary flow theory and the electrophoretic theory. According to this model, when the polarity is positive, the ultrafine debris aggregates gradually and adheres onto the bottom of the micro-hole, thereby a debris layer of a parabolic profile is formed progressively. This dynamic debris layer shields the material to be removed by the EDM spark. As a result, the tip of the tool electrode is unevenly worn into a conical concavity shape. Conversely, under negative polarity, the tip of the tool electrode is unevenly worn into a conical shape. A set of experiments was performed to verify the model and the results agreed well with the predicted phenomena. Subsequently, a novel approach is proposed to eliminate the uneven tool electrode wear by reversing pulse polarity in a repetitive manner. Using this method, uneven tool electrode wear can be avoided and high accuracy micro-holes without the features of a cone and/or conical concavity can be obtained.

Abstract:Electric discharge machining (EDM) is a material removal process that is especially useful for difficult-to-cut materials with complex shapes and is widely used in aerospace, automotive, surgical tools among other fields. EDM is one of the most efficient manufacturing processes and is used to achieve highly accurate production. It is a non-contact thermal energy process used to machine electrically conductive components irrespective of the material’s mechanical properties. Studies related to the EDM have shown that the process performance can be considerably improved by properly selecting the process material and operating parameters. This paper reviews research studies on the application of EDM to different grades of stainless steel materials and describes experimental and theoretical studies of EDM that have attempted to improve the process performance, by considering material removal rate, surface quality and tool wear rate, amongst others. In addition, this paper examines evaluation models and techniques used to determine the EDM process conditions. This review also presents a discussion on developments in EDM and outlines the likely trend for future research.

Study of Alternating Current Flow in Micro-Edm Through Real-Time Pulse Counting

Abstract:Following the general guidance on the influence of the machining polarity in micro-EDM, usually a straight polarity is applied (with the tool electrode being connected to the negative pole of the generator output), since the bombarding of the “light” electrons on the workpiece is assumed to be the primary material removal mechanism. Therefore, a flipping of the polarity in the micro-EDM machining process shall result in a high volumetric relative wear, which has been experimentally verified. The initial objective of this research is to reduce the tool wear by inserting a diode in the discharge circuit to block the reverse current flow. However, in the experiments an even higher volumetric relative wear has been observed with the inclusion of a diode. To investigate in depth the influence of the alternating current flow on the tool-material interaction, a pulse counting method based on the detection of the current peak has been proposed to count the number of effective pulses. This counting of the effective sparks enables the subsequent analysis of the mean material removal per discharge and tool wear per discharge. The analysis of the measurements obtained in both sparking cases, with a diode and without a diode, indicates that the reverse current is contributing positively to the material removal on the workpiece and the volumetric relative wear. Therefore, it is not economically proper to block the reverse the current flow in micro-EDM milling. At lower open voltage, the simple empirical linear model without reverse current flow can still serve as a reference for the in-situ tool wear prediction and the subsequent tool wear compensation. However, a correction to the model has to be made at a setting of higher open voltage.

Abstract:Based on the basic thermal conductivity theory and the fact of micro electro discharge machining (micro- EDM), a finite element analysis model of micro-EDM is proposed. Through finite element analysis software ANSYS, the temperature field distribution of the single pulse discharge is simulated under the different heat source condition. It can be seen from the results that the shape of discharge crater is similar to that of molten zone of the temperature distribution. The surface roughness and material removed rate of single pulse discharge are calculated and analyzed by the numeric simulation results. Copyright © 2007 by ASME.

Abstract:Micro electro machining technologies including micro-EDM and micro-ECM are developed to drill micro holes and shape 3D micro structures for industrial purposes.An automatic feed mechanism is designed for micro EDM equipment to compensate electrode wear and guide micro electrode.A servo scanning EDM method is proposed for shaping 3D micro structures,in which electrode wear is compensated on real time by servo control of discharge gap.Then a micro ECM process is also tried to drill array micro holes.Micro holes with minimum diameter of 100 μm can be drilled efficiently in the EDM process.3D micro structures within area of 1 mm2 square can be shaped conveniently by use of the servo scanning EDM process.The micro ECM process proposed will be further studied and used into the machining of array micro holes and 3D micro structures.

Abstract:Hard to cut metals are widely machined with the help of Wire EDM process which overcomes major challenges in the conventional machining processes. For generation of micro-features and complex three dimensional structures Wire EDM is considered above other unconventional machining process like abrasive jet, laser, plasma and electron beam machining. Wire EDM provides better dimensional accuracy, machining rate and surface finish, with flexibility to alter process parameters. Importance and utilization of micro or nano parts in aerospace, medical, missiles & ballistics and automobile requires machining process like μ-WEDM to obtain desired features and intricate geometries. This study approaches and enlightens the work areas where micro level features have been generated using Wire EDM by different researchers, using diverse experimentation, modeling and optimization approaches for Wire-EDM. Finally, conclusion and future scope at the completion of the chapter binds up the present study.
Feasibility Study of Deep Micro Slit Making by Micro EDM with Flat Electrode

Abstract:A new micro EDM technique was developed by combining the scanning and self manufacturing of flat electrode with micro slip machining. Compared to the methods of reverse-EDM with block electrode and WEDG, the self-manufacturing method of flat electrode is adopted to avoid the requirement for precision positioning between the electrodes. To manufacture micro slit on metal part, micro-EDM using flat electrode is suggested, which may have less electrode wear and higher efficiency than using rod electrode. With this method a raw rod electrode with negative polarity is used to scan a metal plate to form a through slit. Then the rod electrode is moved perpendicularly to the slit, off set from the center of the slit with certain distance. Micro flat electrode is obtained after the raw rod electrode is fed into the plate in the axial direction of the rod. Micro slits are achieved by scan machining with the micro flat electrode finally. At last deep micro-slits with aspect ratio of 18:1 and of parallel and equal width have been successfully achieved.
An Investigation into Accumulative Difference Mechanism in Time and Space for Material Removal in Micro-EDM Milling

Abstract:In micro-electrical discharge machining (micro-EDM) milling, the cross-section of the microgroove machine is frequently not an ideal rectangle. For instance, there are arc shapes on the bottom and corners, and the sidewall is not steep. The theoretical explanation for this phenomenon is still lacking. In addition to the tip discharge effect, the essential reason is that there is an accumulative difference in time and space during the shape change process of a tool electrode and the microstructure formation on a workpiece. The process parameters are critical influencing factors that determine this accumulative difference. Therefore, the accumulative difference mechanism in time and space is investigated in this paper, and then a theoretical model is developed to simulate the micro-EDM milling process with a straight-line single path. The simulation results for a cylindrical electrode at the two rotational speeds of 0 (nonrotating) and 300 rpm are compared, while the results for a cylindrical electrode and a square electrode at a rotation speed of 0 are also compared to verify that different process parameters generate accumulative differences in the time and space of material removal. Finally, micro-EDM milling experiments are carried out to verify the simulation model. The maximum mean relative deviation between the microgroove profiles of simulation results and those of experiments is 11.09%, and the profile shapes of simulations and experiments have a good consistency. A comparative experiment between a cylindrical electrode and a hollow electrode is also performed, which further verifies the mechanism revealed in the study. Furthermore, the cross-section profile of a microgroove can be effectively controlled by adjusting the process parameters when utilising these accumulative differences through fabricating a microgroove with a V-shaped cross-section by a square electrode and a microgroove with a semi-circular cross-section by a cylindrical electrode. This research provides theoretical guidance for solving the problems of the machining accuracy of detail features in micro-EDM milling, for instance, to machine a microgroove with an ideal rectangular cross-section.

Abstract:Micro machining by wire electrical discharge machining (WEDM) has become prosperous owing to its ability to machine conductive, exotic and high strength and temperature resistive (HSTR) materials with the scope of generating intricate shapes and profiles. In order to achieve the very high accuracy micro machining, one of the key factors is the preparation before actual machining. According to the authors' experiences and studies in micro machining by WEDM, for the first time, this paper introduces the preparation process for WEDM in micro machining. From the gauge setup, wire alignment adjustment, working coordinate setup to calibration method for rotational axis, the preparation process has been studied and introduced in detail, which forms the solid basis for high accuracy micro machining by WEDM. Experimental results show the accurate geometrical features can be fabricated based on the proposed preparation process.

Abstract:Electrical Discharge Machining (EDM) is the machining technique of discharging corrosion of the material surface. The effect of the EDM pulse current on the micro structure and properties of the P20 specimen surface were investigated. Three layers were observed on the specimen surface after discharging: ablation layer, molten layer and recrystallized layer. The experimental results show that with the increment of the pulse current, the thickness of the molten layer and recrystallized layer increased. The contents of the oxygen and carbon on the outside of the molten layer were higher than the base metal for the diffusion during the machining. The micro hardness reduced from the out layer to the base metal after the heat treatment, indicating the mechanical properties changing of the machining surface. In the molten layer, micro fracture is caused by the residual thermal stress during the machining.

Abstract:A novel high-speed dry electrical discharge machining (EDM) method was proposed in this study. Using this method, the material can be rapidly melted by extremely high discharge energy and flushed out of the discharge gap by high-pressure and high-speed air flow. The material removal rate (MRR) of dry EDM was significantly improved by the proposed method. The MRR of dry EDM is usually in tens mm3/min, whereas the MRR of the proposed method can be as high as 5162 mm3/min, which improves the MRR by 2nd to 3rd order of magnitude. Investigation was conducted systemically. The influences of work piece polarity, discharge current, pulse duration time, gas pressure, and electrode rotation speed on machining performance were studied. The machining mechanism of this method was thoroughly analyzed. Moreover, the re-solidified layer, surface morphology, elementary composition, and phase of AISI 304 stainless steel for high-speed dry EDM were also investigated. Theoretical and technical foundations were laid for the industry application of dry EDM.

Abstract:Micro-electrical discharge machining (EDM) and micro-electrochemical machining (ECM) combined milling for 3D micro-structure is investigated in this paper. These processes that consist of micro-EDM shaping and micro-ECM finishing are carried out in sequence on the same machine tool with the same electrode but different dielectric medium. The processing conditions are investigated experimentally by the cavity milling. The electrode which was used both in micro-EDM and micro-ECM processes is online fabricated by using an anti-copying block. The EDMed surface roughness of 0.707μm Ra is lowered to 0.143μm Ra by applying micro-ECM finishing. Meanwhile, the size and shape of the workpiece by combined milling is controlled precisely, which is much better than that machined merely by micro-ECM. As the large machining parameter values, the machining efficiency is also improved. In order to verify the combined machining performance, some 3D micro-structures were fabricated. The results show that the machining precision and shape accuracy is much better than that machined merely by micro-ECM milling, which can be exactly controlled. Since the EDMed recast layer and surface defects are removed completely, the surface quality and mechanical property of the workpiece is improved, which is better than that machined merely by micro-EDM. It proves that this combined milling method is possible and useful in the field of 3D metallic micro-structure milling.

Abstract:This paper reviews the current understanding of powder mixed electrical discharge machining (PMEDM), highlighting particularly the mechanisms proposed for PMEDM under the influence of additive of powders in the dielectric fluids. Generally, the mirror surface phenomenon in PMEDM can be explained by the enlarged gap widths which can expand the discharge channel and thereby reduce the electrical power density since lower power density can yield large and shallow craters that evenly distributed on the machined surface. Moreover, the increment of the inter electrodes distance will limit the capacitive effect and enable a small surface roughness even in a large area. Another possible mechanism, multi-discharge model was also presented in this paper. More investigations on the fundamental mechanism in power mixed EDM are highly desirable since it has not been understood clearly. In this paper, the traditional and some recent development technology for PMEDM is also reviewed. Historically, PMEDM was invented to improve the surface quality of the machined components. Nowadays, some new applications of this technology, such as micro machining, rough machining and surface modification were proposed; some novel variations that based on power mixed EDM, such as PMEDM combined with ultrasonic or abrasive, powder mixed near-dry EDM and powder mixed electrical chemical discharge machining (ECDM) were also developed.

Abstract:Introduction:: Micro-Electrical Discharge Machining (μEDM) is a technique for non-contact machining of conductive or semiconductor materials. It is mainly adapted to machining hard materials. Its principle is based on the creation of electrical discharges between the micro tool and the workpiece, which are immersed in a dielectric Method:: It is a complementary process to mechanical or laser micromachining techniques or microelectronics (RIE, DRIE, LIGA). These methods can reach a resolution of 50 nm, but their main drawback is that they are mainly dedicated to silicon. The μEDM process depends on several physical, geometrical, and/or electrical parameters that need to be optimized in order to achieve a resolution lower than 5μm in a reproducible way. The objective of this paper is to study the effect of the applied voltage and the micro-tool diameter on the machining performances (removed volume, lateral gap, machining depth, and crater shape). Result: The optimal parameters were used during drilling holes. An applied voltage of was used as an optimal parameter. . Conclusion:: Concerning the diameter of the micro tool, we propose to use large diameter wires (Φ=250μm; Φ=125μm) during the roughing phase for machining complex structures and small diameter micro tools (Φ=80μm; Φ=40μm; Φ=20μm) during the finishing phase

Abstract:Electrochemical action and subsequent discharges are utilized in electrochemical discharge machining (ECDM) for the fabrication of components by subtracting the undesired material. However, as the process progresses, localized electrolyte vaporization (machining zone) and its leading effects limit the process performance. Controlled delivery of fresh electrolyte into the machining zone to replenish the vaporized electrolyte improves the ECDM process performance, utilized in the electrolyte injection-ECDM (EI-ECDM) process. Apart from the control strategies, the literature lacks a detailed investigation of the phenomena involved in deteriorating the ECDM’s machining performance. Few researchers enlighten that the deposition of the machined by-products on the tooltip might be a significant reason. Therefore, the present work is carried out to investigate the influence of deposition of the machined by-products on outcomes of the ECDM process at different parametric conditions. Various scientific tools and techniques are used to explore the underlying phenomena of machined by-products deposition. It shows that deposition significantly alters the geometry, surface texture, and properties of tool-electrode, which intern affects the ECDM’s performance. Further, experimental results and subsequent characterization reveal that EI-ECDM can significantly control the deposition and enhance the process performance. Thus, a multi-response optimization was performed to increase the applicability of the EI-ECDM process.

Abstract:As a novel microfabrication method, electrochemical discharge machining has remarkable effects on the forming and processing of brittle and hard materials and non-conductive materials, but little research has been done on the electrochemical discharge mode in the jet state. To fulfil the potential of this technology, innovative research on the discharge characteristics and mechanism of electrochemical discharge machining in the jet mask is proposed. A high-speed camera observation experiment was set up to record the process of the jet flow column discharge formation and penetration. Changes in the electric field of the electrolytic jet channel were analysed by simulation software, and the morphology of the machined micro-pits was observed using a microscope. A mathematical derivation of the dielectric electric field in the gas–liquid two-phase jet column reveals the mechanism of discharge channel formation in the jet state. The experiments show that when the processing voltage is 400 V, a stable continuous spark appears, realizing the unique characteristics of a large-gap long-distance discharge and a flat small circle-shaped discharge mark produced at the bottom of the crater. The actual field strength within the bubble of this model obtained by mathematical derivation is approximately 61.5 kV/cm greater than the critical field strength for air bubble breakdown in the standard state, where bubble breakdown occurs in the discharge.

Abstract:Electrical discharge drilling (EDD), a non-contact manufacturing technology that brings the potential to fabricate microholes at low cost and relatively high efficiency, has aroused extensive attention at home and abroad. However, the surface/subsurface defects and forming accuracy inherited from the EDD process can significantly impede the mechanical properties and weaken the usage performance of as-micro holes parts and components, probably challenging this process's reliability and reproducibility. The advancement of simulated technique and characterization detection currently opens up a more a more intuitive and deeper research of micro holes machined by the EDD process. Given that, the paper systematically states the material removal mechanism, debris escaping path, surface/subsurface defects formation, mitigation strategies and improved measures of micro holes fabricated by the EDD process. Consequently, based on current limitations and challenges, hybrid process and theoretical breakthrough play a significant role in future research on the microhole fabricated by the EDD process.

Abstract:Electric Discharge Machining (EDM) is essential for shaping and cutting tool steel. EDM’s precision in machining difficult materials and tool steel characteristics are well known. EDM efficiency requires reliable performance measurement parameters. The physical shape and mobility of the electrode tool are critical in EDM research. Layer machining is an advanced method that removes material in a sequential manner to produce intricate 3D shapes in tool steel and several other materials. The improvement in layer machining methods with precise toolpath algorithms, adaptive layer thickness management, and real-time monitoring systems is required to maximize precision and efficiency. Response surface methodology, the artificial neural network, and other techniques are necessary to optimize EDM operations and maximize performance. Many researchers experimented with electrode shapes and movement patterns to enhance the removal of material and the quality of surfaces. Investigation of complex electrode structures and innovative tool path strategies has been performed in previous studies. It was very difficult to consider various factors during the EDM operation; hence, the present review summarizes the positive outcomes of previous research. The review emphasizes optimizing pulse duration and discharge current to improve EDM efficiency. The present comprehensive review discusses research on EDM in three main areas: electrode tool geometry and motion, tool steel layer processing, and factors for measuring EDM performance. The objective of the present review is to focus on measuring material removal rates, surface roughness, tool wear, and energy usage. The present review concludes that EDM is crucial to machining tool steel and cutting tool materials. Integrating and hybrid machining technologies can improve performance, and improved optimization techniques are crucial. It also recognizes knowledge gaps and explores new frontiers in this dynamic field.
