Data‐driven Modelling Methods in Sintering Process: Current Research Status and Perspectives

Abstract:The sintering process, as a primary modus of the blast furnace ironmaking industry, has enormous economic value and environmental protection significance for the iron and steel enterprises. Recently, with the emergence of artificial intelligence and big data, data-driven modelling methods in the sintering process have increasingly received the researchers' attention. But now, there is still no systematic review of the data-driven modelling approaches in the sintering process. Therefore, in this article, we conduct a comprehensive overview and prospects on the data-driven models for the purpose of intelligent sintering. First, the mechanism and characteristics of the sintering process are introduced and analyzed elaborately. Second, the detailed research status of the sintering process is illustrated from four aspects: key parameters prediction, control, optimization, and others. Finally, several challenges and promising modelling methods such as deep learning in the sintering process are outlined and discussed for future research.
Progress in Solidification Modeling of Cast Iron in China

Abstract:The latest progress on the numerical simulation of mold-filling and solidification process of shaped iron casting in China was reviewed. In order to obtain an accurate profile of the velocity distribution and to track the free surface in the mold-filling process of castings, the SOLA-VOF algorithm was improved, in particular with respect to efficient free surface treatment and turbulence. Parallel computational techniques were implemented to accelerate the fluid flow calculation time. Based on a series of experimental studies, a new dynamic contraction expansion accumulation method (DECAM) was developed to predict the shrinkage cavity of S,G, iron castings. For stress simulation, a combined FDM/FEM method was implemented to analyze the residual stress and deformation of castings. Models for the simulation of microstructure and prediction of mechanical properties of S,G, iron were established. The verifications and practical applications of the simulation software show that the models and techniques are efficient and appropriate for the numerical simulation of shaped castings.

Abstract:The microstructures and properties of foundry alloys designated by the generic term "cast irons" are highly diverse, even if we limit ourselves to so-called silicon cast irons, which are essentially quasi-eutectic Fe-C-Si alloys. This diversity is compounded by the fact that these microstructures appear partly during solidification and partly during solid-state transformations. Throughout the scientific career of Mats Hillert, his attention has been drawn to the wide range of phenomena involved in the formation of cast iron microstructures during solidification, as the present review of his contributions in this field shows. In addition, much of his work on the solid-state transformations of steels has found—or should find—an echo in the description of the matrix microstructure of graphitic cast irons, which is the subject of the final part of this article.

Abstract:The selection of MgFeSi alloy and inoculants used for ductile iron treatment has confounded members of the foundry industry for many years. Frequently foundries have used certain types of alloys "because they have always done it that way" or "because someone else was doing it." The current study involves ductile iron produced with three grades of MgFeSi with varying levels and types of rare earths along with four different inoculants. The iron was cast into test samples of various thickness from 2×2×8 inches to 10×10×8 inches. Mechanical properties and microstructures were evaluated at multiple locations in each of the 36 samples for a total of 156 points of data. In this paper, we will summarize the findings for differing section sizes.

Abstract:The microstructure and properties of high chromium cast iron were demonstrated.The recent research achievements of high chromium cast iron coating produced by arc surfacing,plasma cladding and laser cladding were reviewed.The causes of cracks formation in the process of preparation or in service were analyzed.The measures to decrease or prevent cracking were suggested.At last,the future prospects of high chromium cast iron coatings were involved.

Abstract:The computer simulation of shaped castings is now in progress and introduced to foundry industry. The simulation of. solidification and cooling processes in a casting is a useful tool in the process of designing a casting optimally with respect to several phenomena like microstructure development and mechanical properties. Today the heat transfer calculations can be done in a FEM or FDM environment including solidification and solid state relations in shaped castings. The macroscopic heat transfer have been coupled to kinetic growth laws to describe the transformation rate. The macro and micro models of solidification and solid state transformation have been used to calculate the fraction and coarseness in nodular cast iron. The coarseness of the solidified structure is an input to the austenite transformation to ferrite and pearlite. The amount of structure has been related to mechanical properties. the mechanical properties of nodular cast iron depend on the cooling rate and other metallurgical factors. It is of great interest to calculate the variation of mechanical properties in a casting. Iso hardness graphs have been plotted for experimental castings. Good agreement has been achieved between experiments and calculations.

Abstract:The effect of aluminum, copper and manganese on the structure, mechanical and tribotechnical properties of cast irons is studied. Cast irons of three types (aluminum-alloyed, aluminum- and copper-alloyed, and aluminum-, copper- and manganese-alloyed ones) are obtained by casting into sand-liquid-glass molds. The structure of the iron containing aluminum and copper acquires nanosize particles of phase ε-Cu promoting increase in the hardness and strength of the material. Alloying with aluminum, copper and manganese yields a structure where pearlite is accompanied by microvolumes of martensite and retained austenite. Particles of ε-Cu are detectable both within the colonies of lamellar pearlite and inside martensite crystals. The presence of martensite in the structure of the cast iron raises its wear resistance.

Abstract:The characteristic point temperature and composition of fe-Cu and Fe-C-Cu phase diagrams are introduced. The effect of Cu on the eutectic structure of cast iron, anti-ferritization and strengthening of cast iron matrix are described. It is pointed out that during eutectic transition, copper promotes graphitization, eliminates free cementite, and promotes the solidification of cast iron in a stable system. It is also pointed out that in cast iron, due to the presence of silicon and carbon, copper has a significant solution strengthening effect on cast iron. It is considered that copper can increase tensile strength and hardness of cast iron.
Investigation on experiment and simulation of the grinding process of cast iron

Abstract:Grinding is used to reduce form error and improve the surface quality of workpiece in metal cutting. To investigate the grinding process of cast iron, a series of grinding tests and simulation of cast iron were carried out. At the same time, the finite element method was used to establish a finite element model to simulate the grinding process of cast iron. In the model, the dynamic effects, thermo-mechanical coupling, Johnson–Cook constitutive model, material damage model, and contact model were taken into account. Then, the grinding process of cast iron was simulated using the established finite element model in the ABAQUS software. Material remove, residual stress, grinding force, and cutting temperature were achieved through the simulation. In addition, the effect of the main grinding parameters (depth of grinding and spindle speed) on residual stress, grinding force, and surface quality in the grinding of cast iron was investigated.

Abstract:Ouerping site, an important excavation archaeological site unearthed in 2017 in Jinzhong city, Shanxi province, China, dates back to the Warring States period. Metallographic, scanning electron microscopy coupled with energy-dispersive spectroscopy and energy dispersion-type X-ray fluorescence spectrometer analysis of the site’s iron artefacts revealed that they were made of two types of materials: hypereutectic white iron and cast iron annealed products. Among them, the cast iron is hypereutectic white iron, and the annealed products include decarburized cast iron, cast iron decarburized steel (wrought iron) and ductile cast iron. For the first time, ductile cast iron products were discovered in Shanxi. According to the age of each layer of the site, the craftsman has mastered the cast iron annealed and decarbonization technology since the middle of the Warring States period, and applied it to tools and weapons. Combined with the iron artefacts storage of the site and the construction of building foundations, the iron solid-decarburised production has reached a certain scale, played an important role in social and economic development. The site is rich in solid-decarburised products and has strong time continuity, and the study of them not only reveals the technical connotation of iron production in this area, but also provides important materials for studying the development of cast iron Processing technology and social development in Shanxi and even in ancient China.

Abstract:This paper presents the archaeometallurgical study of iron objects unearthed from the Niejiagou bone workshop dated between late Warring States period to the end of Qin dynasty. Through metallographic study and slag inclusion analysis, all analysed samples were confirmed to be made from cast iron as raw material, with the exception of NJG-34, which production technique cannot be positively confirmed. To convert cast iron into soft iron or steel, both annealing for decarburisation and fining techniques were applied, with the preference of annealing technique for the majority of the iron tool. The extremely fine-grained soft iron/steel microstructure, which was rarely observed in past research, represents a highly developed annealing technique with possible independent normalising operation adopted to reduce the grain size. Such a decarburisation method creates materials with exceptionally high quality, while the cost is also much higher compared to the finning process. Additionally, two iron objects with unique slag inclusions in terms of their morphology and compositional data were found, which possibly represent a new decarburisation method unknown to current research yet. Overall, this site displayed a unique technological choice on cast iron decarburisation methods, which can be argued to be the result of unlimited production cost considering this site was state controlled and served the Qin royalty.

Study on Thermal Simulation of Solidification in Heavy Section Ductile Iron

Abstract:Using an artificial intelligent instrument and a computer feedback control method, a new thermal simulation system is studied. Based on numerical simulation of casting solidification, a sample in the new system successfully simulated the solidification of heavy section ductile iron. The results show that the new thermal simulation system is accurate and reliable. Not only cooling curve but also graphite in the center of the thermal sample and the heavy section ductile iron is identical. Realization of accurate thermal simulation of solidification in heavy section ductile iron will be helpful for studying formation mechanism and controlling graphite degeneration in heavy section ductile iron.

Abstract:The effects of metallurgical and processing parameters on the formation of solidification shrinkage in ductile iron have been studied, considering the parameters of carbon equivalent, inoculation, casting modulus and pouring temperature within specific ranges of these variables. Based on the orthogonal experiments, the metallurgical and processing parameters of the minimum casting shrinkage and the maximum casting shrinkage were obtained, and the effects of metallurgical and processing parameters on the formation of shrinkage cavities and porosities in ductile iron castings were discussed. A regression equation relating these variables to the formation of shrinkage was derived based upon the orthogonal experiments conducted.

Abstract:Cast iron is widely used in engineering production and in the surface alloying of workpieces, which is exploited to improve the properties of the material. Research on cast iron is still valid and needed for the manufacturing processes throughout the product life cycle. In this study, the gray, cast iron GJL 200 laser processing is described based on surface alloying with WC and SiC particulates. SEM analysis and XRD analysis, as well as microhardness testing and tribological behavior studies, were employed. It was revealed that laser alloying with carbide particulates affects structural, mechanical, and operational properties compared to cast iron in its initial state. Most importantly, the right choice of laser processing conditions can increase the wear resistance of the cast iron base. The wear resistance after WC alloying was 4–24 times higher compared to the initial material, while after SiC alloying, it was 2–18 times lower than that of the initial material.

Comparative Erosion–corrosion and Electrochemical Studies of Ni Austenitic Cast Iron in Acidic Slurry Medium

Abstract:Laboratory experiments were conducted on the erosion-corrosion resistance of four groups of austenitic cast iron with different nickel contents under different acidic slurry conditions. The experiments involved measuring weight loss, examining corrosion morphology as well as X-ray diffraction analysis and electrochemical techniques. While the results showed little erosion-corrosion in a base sand particles environment, erosion-corrosion increased progressively with additions of HCl solution. With the presence of H+, intergranular corrosion and pitting attacks were centred at the boundaries of graphite flakes and alloy carbides. The electrochemical tests showed that the enrichment of nickel and copper in low Ni austenite cast iron can increase the corrosion potential to some extent. As a result, the low Ni cast iron in which Ni content is 8.36 wt-%, and Mn content is 6.57 wt-% exhibited better corrosion resistance than other low Ni cast irons and demonstrated comparable performance with high Ni austenite cast iron.

However,materials processing industry of China has a big gap in comparison with that of the developed countries. The view of the tendency of materials processing technology is consistent all over the world, i.e., one is to develop net shape process while the other is to use modeling and simulation technique to substitute the traditional trial and error method. According to the requirements from basic industries,such as,automobile, aeronautics and astronautics industries, a proposal of the study on physical metallurgy and modeling/simulation of next generation net shape casting technology is presented in order to meet the target of high quality, short manufacturing time and low cost.
