Abstract:Residual stress is the main cause of flatness defects in sheet metal and the basic method to improve the shape quality of the sheet is to reduce and eliminate the residual stress by multi-roll levelling. The curvature coupling between repeated sheet bendings in multi-roll levelling greatly affects the accuracy of the analysis of the residual stress evolution, which is rarely considered in current research. Aiming to address this problem, a method for eliminating residual stress by multi-roll levelling based on curvature coupling is discussed in this article. An evaluation criterion and an analysis model are proposed to investigate the evolution of the residual stress in multi-roll levelling considering the curvature coupling between bendings. The effects of the intermesh of the work rolls and the plastic deformation of the sheet on the residual stress are also discussed. The results show that multi-roll levelling will cause rolling residual stress while reducing the initial residual stress of the sheet and the larger plastic deformation caused by the intermesh of the work rolls at the entry is beneficial for the complete elimination of the initial residual stress, but the rolling residual stress will increase at the same time. Therefore, the total residual stress of the sheet after levelling depends on the appropriate levelling parameters.

Abstract:In the new fiber carding machine,the roller is a key component which determines the success or failure of the equipment.By analyzing the roller′s supporting form,structure characteristic,motion law,the sinusoidal in the axial stress and torsional loads are simplified to constant axial compression and torsional loads,and the mechanical model of the roller is obtained.The deflection and internal stress formulas are derived and studied using non-moment theory of cylindrical shells,and the minimum thickness under constraint of deflection,stability and strength is obtained,and the conclusion of the reinforcement is not necessary is indicated.The practices indicate that the analysis is correct and efficient,and it has reference significance for similar component design.

Abstract:The elongation closed-loop control mode is essential for the temper rolling of the ultra-thin tin plate. During an unsteady process, the interstand tension is used for the stabilization of the elongation. But due to the drastic changes of the rolling force and rolling speed, the elongation fluctuation is beyond the tension control, which leads to the flatness degradation. In order to stabilize the elongation and the flatness, the adaptive compensation control for rolling force during the unsteady process is discussed in this work. This gain compensation for rolling force is based on the theoretical results from the rolling force model and validated from experimental results. Industrial experiments and application show the fluctuation of the elongation reduces by 90.11% during the unsteady process. Meanwhile, the change range of interstand tension reduces from 14% to less than 5%, length of the flatness degradation period decreases from over 180 m to shorter than 60 m.

Abstract:<p>The flatness control system consists of two subsystems. One is the feedback control subsystem which is used to implement the closed-loop flatness control. Another is usually referred to as feedforward control subsystem in the field of strip flatness control. To realize the cooperative control of roll bending between two subsystems, a feedforward-feedback coordination control strategy based on double-layer optimization is proposed to obtain the optimal adjustments of actuators. Firstly, a global optimization model of actuator adjustment is established by the overall modeling, and an improved interior penalty function method is developed and utilized to solve this model subsequently. On this basis, an optimal allocation model is proposed to achieve a global optimal allocation of actuator adjustments between feedforward control and feedback control. Numerical experiments and applications show that this new control strategy and the corresponding models are effective in the flatness control process of cold rolling mill.</p>

Abstract:The paper proposes two techniques for processing microstructure grooves and examines the factors affecting groove formation rate. A novel roller shaft hot stamping equipment has been developed to efficiently produce straight groove film at a high forming rate. Furthermore, precise preparation of curved grooves is achieved through fine milling technology. To determine the optimal process parameter combination for maximum groove forming rate, an orthogonal experimental design approach is utilized for preparing both submicron-level grooves. The characteristics of the developed turbulent boundary layer via groove control are measured by means of the Hot Wire Anemometer (HWA) on the built flat-plate wind tunnel experimental platform. The experimental data show that the average velocity profile undergoes a progressive increase when subjected to groove control, leading to a decrease in friction drag. Also, it results in a decrease in the magnitude of turbulent fluctuations. The curved groove exhibits a localized decrease in drag by as much as 10.3%, while the straight groove achieves a drag reduction rate of up to 8%. As the dimensionless amplitude of the curved groove surpasses 60, the drag reduction effect diminishes and exhibits less efficacy in comparison to the straight groove.

Abstract:The wide-width titanium strip cold rolling, as an efficient titanium material processing technology, has been widely concerned. During the cold rolling process, high-order flatness defects occur frequently, seriously restricting the improvement of titanium product quality. To analyze the mechanical deformation behavior of titanium strips during cold rolling, and explore the influence of entrance and exit profile index on the generation of high-order flatness defects. An integrated coupling rolling model of the roll system and the strip has been established based on the FEM method, and the accuracy of the model has been verified using on-site measured data. The research results show that when the taper or coning amount of the first intermediate roll increases, if the entrance profile index remains unchanged, the exit profile index will significantly decrease, and the high-order deflection deformation of the work roll axis will occur, ultimately leading to high-order flatness defects. When using the first intermediate taper roll to control the exit profile index, if the exit profile index remains unchanged, the entrance profile index increases by 10 μm, and the coning amount will increase by 8.3mm. Therefore, a plan based on the optimization of the entrance profile index has been proposed, which takes into account both the profile and the high-order flatness, to achieve a smaller coning amount to meet the exit profile index and decrease the risk of high-order flatness. The industrial test results show that after the implementation of the plan, the occurrence rate of high-order flatness decreased by an average of 34.42%.

Abstract:Data-rich environments in modern rolling processes provide a great opportunity for more effective process control and more total quality improvement. Flatness is a key geometrical feature of strip products in a cold rolling process. In order to achieve good flatness, it is necessary to reveal the factors that often influence the flatness quality, to develop a general flatness pattern prediction model that can handle the varying operating condition during the rolling of products with different specifications and to realize an effective flatness feedback control strategy. This paper develops a practical data mining-based flatness pattern prediction method for cold rolling process with varying operating condition. Firstly, the high-dimensional process measurements are projected onto a low-dimensional space (i.e., the latent variable space) using locality preserving projection method; at the same time, the Legendre orthogonal polynomials are used to extract the basic flatness patterns by projecting the high-dimensional flatness measurements into several flatness characteristic coefficients. Secondly, a mixture probabilistic linear regression model is adopted to describe the relationships between the latent variables and the flatness characteristic coefficients. Case study is conducted on a real steel rolling process. Results show that the developed method has not only the satisfactory prediction performance, but good potentials to improve process understanding and strip flatness quality.

Abstract:<p class="a-plus-plus">With the rapid development of rail vehicles, 301L strip has become the main material of the rail vehicles, and its flatness quality has got much attention. Meanwhile, 20-roll mill becomes the most important cold rolling equipment for 301L strip forming, because of its high precision and wide application. To study the flatness control theory of cold rolling 301L strip in 20-roll mill, a finite element model is established based on elastoplastic theory. The stress–strain field is used to characterize the strip flatness under different rolling parameters. After analysis, the results show that the front and back tension have the most obvious effects on strip flatness. The friction coefficient and rolling speed are beneficial to the control of the strip flatness when they increase within a certain range.</p>

Abstract:Focusing on the problem of strip shape quality control in the finishing process of hot rolling, a shape model based on metal flow and stress release with the application of varying contact rolling parameters is introduced. Combined with digital twin technology, the digital twin framework of the shape model is proposed, which realizes the deep integration between physical time–space and virtual time–space. With the utilization of the historical data, the parameters are optimized iteratively to complete the digital twin of the shape model. According to the schedule, the raw material information is taken as the input to obtain the simulation of the strip shape, which shows a variety of export shape conditions. The prediction absolute error of the crown and flatness are less than 5 μm and 5 I-unit, respectively. The results prove that the proposed shape simulation model with strong prediction performance can be effectively applied to hot rolling production. In addition, the proposed model provides operators with a reference for the parameter settings for actual production and promotes the intelligent application of a shape control strategy.

Abstract:Precision bearings are key components of mechanical equipment, and their quality almost restricts the overall development level of key technologies in the equipment manufacturing industry. As the critical element of precision bearings, the surface quality of rollers significantly affects their operational performance, reliability, and fatigue life. The development of surface finishing technology for rollers is a practical solution to improve their surface quality. However, there is a lack of systematic exposition of the research status and development direction of this technology. This study provides a comprehensive review and summary of the existing surface finishing technology for cylindrical rollers. First, the article introduces the impact of surface integrity on bearing performance. Second, it provides a comprehensive classification and summary of the current surface finishing technologies for cylindrical rollers, which include centerless grinding, superfinishing, electrochemical mechanical finishing, magnetic fluid grinding, double-side lapping, double-disc straight groove grinding, shear thickening polishing, and mass finishing. Third, the surface roughness and roundness error ranges achieved by different finishing technologies are quantitatively compared, and their processing characteristics are comprehensive compared. Finally, the article forecasts the future development trend of surface finishing technology for cylindrical rollers.

Abstract:Cold rolling with the axes of the two conical rollers in different planes is at present the most advanced process in the world for the forming of spiral flights. As compared with other processes, it has such advantages as the saving of material, possessing high efficiency, and being capable of forming products of various sizes and shapes. However, due to the sparse theoretical study of the mechanisms of rolling in the past few years, no theory for the choice and adjustment of the technical parameters H, S1, S2 (H is the nip height; S1 is the working pressure of the rollers; and S2 is the relative displacement of the two rollers) for forming different products has so far been proposed. Not only the British Lenham Company that possesses the patent for the manufacturing of the rolling mill, but also its users in USA, Germany and other countries, have for years made the choice and adjustment of the technical parameters on the basis of experimental knowledge. For the purpose of choosing the technical parameters quickly and scientifically, the authors of this paper, applying the theory of engineering plasticity to the rolling process, have studied the process theoretically and deduced several equations that express the relationships between the technical parameters H, S1, S2 of the rolling process and the size factors T, D (T is the spiral pitch; D is the outer diameter) of the products. Experiments have shown that the authors' theoretical deductions are in good accordance with rolling practice and can be used as the basis for rapid and accurate choice and adjustment of the technical parameters of the rolling process.

Abstract:An ultra-precision machine tool for machining of the roller has been designed and assembled, and due to the obvious impact which dynamic characteristic of machine tool has on the quality of microstructures on the roller surface, the dynamic characteristic of the existing machine tool is analyzed in this paper, so is the influence of circumstance that a large scale and slender roller is fixed in the machine on dynamic characteristic of the machine tool. At first, finite element model of the machine tool is built and simplified, and based on that, the paper carries on with the finite element mode analysis and gets the natural frequency and shaking type of four steps of the machine tool. According to the above model analysis results, the weak stiffness systems of machine tool can be further improved and the reasonable bandwidth of control system of the machine tool can be designed. In the end, considering the shock which is caused by Z axis as a result of fast positioning frequently to feeding system and cutting tool, transient analysis is conducted by means of ANSYS analysis in this paper. Based on the results of transient analysis, the vibration regularity of key components of machine tool and its impact on cutting process are explored respectively.

Abstract:The 3D curved part rolling method based on the rigid arc-shaped rollers is a novel sheet metal rolling process to rapidly manufacture 3D surface parts for various parameters. The flow of material inside the sheet metal is complicated during the cold rolling forming process of the 3D curved parts, whose quality of products is sensitive to process parameters. The work analyzed the friction force for the sheet metal inside the roll gap during rolling as well as the reason for the instability of the forming process. The instability of the forming process significantly affected the forming accuracy of curved parts. Therefore, the method of using an auxiliary plate was proposed to improve the stability of the rolling process. The finite element numerical simulation models were established for two rolling processes, with and without the auxiliary plate, and the forming errors of the two processes were computed. The numerical simulation results showed that the rolling process with the auxiliary plate can obtain a more stable rolling process, and the forming error of formed curved parts was smaller. The reliability of the numerical simulation results was verified through experiments.

Abstract:Rolling technology with rigid arc rollers presents an innovative approach for the rapid manufacturing of three-dimensional surface components. The unique design generates a variable gap between the rollers, applying lateral bending and uneven compression to sheet metal, thus producing components with complex curvatures. Employing finite element simulation and experimental studies, this research investigates the effects of rotational speed variations on the bending deformation and dimensional accuracy of three-dimensional surface parts. The research findings indicate that as the ratio of rotational speeds between the convex and concave rolls increases from 0.75 to 2, the longitudinal curvature of the saddle-shaped parts gradually increases and then stabilizes, while the transverse curvature decreases. In contrast, for spherical parts, the longitudinal curvature shows an initial decrease followed by stabilization, with minimal changes observed in the transverse curvature. The degree to which the roller rotational speed ratio impacts curvature intensifies with increasing sheet metal compression. These findings suggest that the roll rotational speed ratio can be used as a new process parameter to enhance the curvature range and surface precision of formed parts.

Residual stress control of hot-rolled strips during run-out table cooling

Abstract:The strips with good flatness after finish rolling will have flatness defects such as edge wave after run-out table cooling. These defects are caused by the residual stress due to inhomogeneous thermal and microstructural behaviors during the cooling stage. The traditional residual stress control methods rely too much on experience, resulting in poor control effect and poor universality. Therefore, this study proposed two residual stress control methods based on model calculation: water flow central crown and center wave compensation control. The former is mainly based on controlling the uniformity of strip transverse temperature and microstructure. The latter is mainly controlled by mutual compensation of internal stresses. In this paper, the mathematical models of water flow central crown cooling and critical center wave compensation stress were established, respectively. Meanwhile, a post-buckling model of hot-rolled strip was established to calculate the aim flatness value at exit of finishing mill under critical compensation stress. Furthermore, a fully coupled finite element model based on temperature, phase transitions, and stress was developed and it was verified using experimental data. Finally, the above two residual stress control methods were realized in the finite element model. The results showed that the two methods can reduce the residual stress and improve the flatness, and the application of center wave compensation control is more effective.

Abstract:Journal of Applied Physics, Volume 131, Issue 22, June 2022. The shape of laminated products is a crucial parameter in high-speed and high-volume finishing lines where they must fulfill tight tolerances. Latent defects are detected by flatness rolls (or shapemeter rolls) inserted in the manufacturing line for online flatness control. A prototype of flatness roll has been developed with high spatial resolution (5 mm) and measurement capability over a thickness range of 0.1–1 mm to evaluate flatness and residual stresses of flat metal strip products manufactured by continuous cold rolling (ultra-thin sheets for packaging and automotive markets). The flatness roll prototype relies on pressure-induced strain sensing on segmented blades using Fiber Bragg Grating technology. Synchronous measurement of the flatness profile across strip width rejects disturbances of strip tension during rolling. We provide a proof-of-concept on pilot lines in both static and dynamic conditions (e.g., roll in rotation and in contact with a strip under tension) and the sensing mechanism shows a capability above 3. This combination of performances remains unique up to now. Interblade crosstalk appears to be an important issue. We propose a crosstalk model that agrees with experimental coupling coefficients. A crosstalk matrix inversion yields the distribution in contact pressure from strain data measured on the reverse side. Additional work will be required to use the flatness roll in industrial conditions.

Abstract:To solve the flatness problem in the production of hot wide strip temper mill with small-diameter work rolls, a finite element model of roll-strip coupling is established and the model accuracy is verified by comparison with the measured data. By calculating the contact pressure between rolls and the loaded roll gap profile, the effects of process parameters on the flatness adjusting are analysed. When adopting the positive bending force or increasing bending force to improve the edge wave, the strip is prone to the secondary defect of quarter buckle, especially for wide strips. To reduce the high-order deflection of the slender work roll and reduce the generation of quarter buckle, the temper mill should not use smaller rolling force. By optimising the back-up roll contour and the rolling force, the flatness adjusting performance of Handan Steel's hot temper mill was improved, and the flatness defective rate was reduced.

Abstract:A new kind of laser-textured convex on the tested roller surface is given and its duplication property has also been studied. The laser-texturing technology is widely used for skin pass roller preparation in practice, which surface is similar to volcanic crater. The topography introduced in this paper is substantially different. The caves on sheet stamped by globe or ellipsoid convex can perform the fluid lubrication condition during punching as can be proved theoretically. So it can ameliorate the qualities of forming or surface roughness of cold rolling sheet. This work is important for mirror steel sheets used for automobile. The author analyzed the mechanism of laser-textured micro-convex, and prepared the topography by experiment. Then, the metallurgical microstructure and mechanical performance of convex is tested. We obtained that the convex features has well abrasive and micro-hardness, and it could meet the need of surface modifying of cold metal sheets.
