Abstract:The combination of light metals (aluminum, magnesium and titanium) and innovative casting processes provides cost-effective technologies to produce lightweight components and systems for many industrial applications. This article provides a comprehensive and yet critical review of light alloy development for cast components used in lightweight and high-performance structural and propulsion applications. It also summarized some latest process innovations in gravity casting, high pressure die casting, and low pressure casting, to overcome some fundamental issues related to defect formation in casting processes. Emerging casting processes developed in the last twenty years, such as semisolid processing, squeeze casting, ablation casting, bimetallic overcasting, and diffusion solidification processing, are discussed for further development. Recent advances in casting simulation and the concept of Integrated Computational Materials Engineering (ICME) are summarized for casting applications. Finally, future perspectives in light alloy development (including green alloys, high entropy alloys and metal matric composites), process innovations (such as high integrity casting, multi-material manufacturing and additive manufacturing), and ICME development are presented to stimulate further research and sustainable development in this important field of metals processing technology.

Abstract:Additive manufacturing (AM) is a novel manufacturing technology that can create highly customized products with more complex geometries than traditional techniques. Despite its significant advantages, including the freedom of design, mass customization, and ability to produce complex structures, AM consumes a large amount of energy and incurs high costs. In addition, AM suffers from long production cycles and low production efficiency in the large-scale manufacturing of metal structures. This study offers a review of the existing literature focused on metal AM technology. To avoid the shortcomings of AM and highlight its benefits, which are widely used for manufacturing in combination with casting. The current combination application of AM and casting is reviewed to provide solutions to the problem of manufacturing large metal components from the perspective of the use of different AM technology and quality control in casting. However, such integration is insufficient for producing large castings with complex shapes, structures, or multiple features. Therefore, a novel method for integrating AM into casting to enable the manufacture of large scale metal parts with complex shapes is introduced as a topic for possible future research. This method divides complex castings with multiple features into an AM processing part and the casting substrate. The complex features were processed by AM on the fabricated casting substrate. This study provides a review of the application of AM into casting and presents a novel idea for the integration application of AM and other processes. This promising method has significant value for future study.

Abstract:Over the past years, the demand for the wire arc additive manufacturing (WAAM) is potentially increased, and it has become a promising alternative to subtractive manufacturing. Research reported that the wire arc additively manufactured (WAAMed) material's mechanical properties are comparable to wrought or cast material. In comparison with other fusion sources, WAAM offers a significant cost saving and a higher deposition rate. However, there are significant challenges associated with WAAM such as undesirable microstructures and mechanical properties, high residual stresses, and distortion. Thus, more research is still needed to handle the above challenges by optimizing the process parameters and post-deposition heat treatment. In line with the above, this paper attempts to fill the gap by presenting a comprehensive review of WAAM literature including stagewise development of WAAM, metals and alloys used, effects of process parameters, methodologies used by various researchers to improve the quality of WAAM component. Besides, this work proposes the areas that could be used as avenues for future research.

Abstract:This paper provides a comprehensive review of metal additive manufacturing, a rapidly evolving field with innovative technologies and processes. The purpose of this review paper is to provide a complete picture of the current research on metal AM and its capabilities. An overview of metal AM and the current processing methods are provided, along with a brief introduction to the complex physics behind the melt pool formation. Common metal AM characteristic defects are discussed as well as the current metals and alloys that are commercially available. Furthermore, process optimization techniques and computational modelling methods are reviewed. Lastly, various post-processing methods to improve surface roughness, mechanical properties and dimensional precision are discussed. Although the library for printable alloys is increasing, there is still a need for alloy development outside of the commercial setting. Furthermore, there is currently not a complete numerical model of the AM process which is mainly due to the computational costs. Although metal AM is still in its infancy, the frequency and significance of new developments are driving AM to mainstream adoption.

Abstract:Nowadays, the use of metal processing additive technologies is a rapidly growing field in the manufacturing industry. These technologies, such as metal 3D printing (also known as additive manufacturing) and laser cladding, allow for the production of complex geometries and intricate designs that would be impossible with traditional manufacturing methods. They also offer the ability to create parts with customized properties, such as improved strength, wear resistance, and corrosion resistance. In other words, these technologies have the potential to revolutionize the way we design and produce products, reducing costs and increasing efficiency to improve product quality and functionality. One of the significant advantages of these metal processing additive technologies is a reduction in waste and environmental impact. However, there are also some challenges associated with these technologies. One of the main challenges is the cost of equipment and materials, which can be prohibitively expensive for small businesses and individuals. Additionally, the quality of parts produced with these technologies can be affected by factors such as printing speed, temperature, and post-processing methods. This review article aims to contribute to a deep understanding of the processing, properties, and applications of ferrous and non-ferrous alloys in the context of SLM to assist readers in obtaining high-quality AM components. Simultaneously, it emphasizes the importance of further research, optimization, and cost-effective approaches to promote the broader adoption of SLM technology in the industry.

Abstract:There have been many challenges in aluminum die casting to establish casting processes to produce high-integrity components from aluminum alloys. Advances in new casting technology mainly have been in pressure die casting; in particular, to obtain mold filling at low speed. This can be achieved by using innovative filling processes with aluminum alloys in the liquid or semisolid state. Different techniques such as high-pressure die casting (HPDC), Cosworth process, low-pressure systems, squeeze casting, indirect squeeze casting, metal compression forming (MCF), and semisolid metal (SSM) processing have been developed. Semisolid forming includes thixoforming and rheoforming. During the semisolid casting process, preheating by induction is needed to obtain the same temperature and the same liquid fraction through the billet in a short time. Thixocasting in the semisolid state helps to avoid turbulence during mold filling.

Abstract:The application of additive manufacturing technology is one of the main approaches to achieving the rapid casting. Additive manufacturing technology can directly prepare casting molds (cores) with no need of patterns, and quickly cast complex castings. The combination of additive manufacturing and traditional casting technology can break the constraint of traditional casting technology, improve casting flexibility, and ameliorate the working environment. Besides, additive manufacturing promotes the realization of "free casting", greatly simplifying the processing procedures and shortening the manufacturing cycle. This paper summarizes the basic principle of additive manufacturing technology and its development situation domestically and overseas, mainly focusing on the development status of several main additive manufacturing technologies applicable to the foundry field, including three-dimensional printing, selective laser sintering, stereolithography, layered extrusion forming, etc. Finally, the future development trend of additive manufacturing technology in the foundry field is prospected.

Abstract:Improved life and performance of aerospace, marine, and corrosion-resistant systems can in many cases be achieved by increased use of titanium alloys. However, titanium alloys have shown only a modest increase in use in recent years mainly due to the combination of basic material expense and the high cost of component fabrication. One approach used to circumvent this problem is net-shape technologies which minimize costly material wastage. Titanium alloy casting technology is an attractive net-shape approach which lately has been receiving increased attention. The various aspects of the two main casting methods, the rammed graphite and the investment casting techniques, are discussed, including size, shape-making, and resulting properties, and ways to improve them. The comparison of mechanical properties of castings to ingot metallurgy (cast and wrought) parts indicates that not only is casting technology cost competitive, but many properties such as fracture toughness and fatigue crack growth rate are equivalent to those exhibited by ingot metallurgy (IM) material. This results from both the as-cast microstructure and the ability to completely close internal porosity in titanium alloys by hot isostatic pressing (HIP). It is suggested that the casting factor, which is currently applied to titanium castings, is inappropriate, and serious thought should be given to eliminating this factor. Current R&D work in titanium alloy casting technology is highlighted, and some thoughts for future developments are presented.

Abstract:Purpose Casting is one of the well-known manufacturing processes to make durable parts of goods and machinery. However, the quality of the casting parts depends on the proper choice of process variables related to properties of the materials used in making a mold and the product itself; hence, variables related to product/process designs are taken into consideration. Understanding casting techniques considering significant process variables is critical to achieving better quality castings and helps to improve the productivity of the casting processes. This study aims to understand the computational models developed for achieving better quality castings using various casting techniques. Design/methodology/approach A systematic literature review is conducted in the field of casting considering the period 2000–2020. The keyword co-occurrence network and word cloud from the bibliometric analysis and text mining of the articles reveal that optimization and simulation models are extensively developed for various casting techniques, including sand casting, investment casting, die casting and squeeze casting, to improve quality aspects of the casting's product. This study further investigates the optimization and simulation models and has identified various process variables involved in each casting technique that are significantly affecting the outcomes of the processes in terms of defects, mechanical properties, yield, dimensional accuracy and emissions. Findings This study has drawn out the need for developing smart casting environments with data-driven modeling that will enable dynamic fine-tuning of the casting processes and help in achieving desired outcomes in today's competitive markets. This study highlights the possible technology interventions across the metal casting processes, which can further enhance the quality of the metal casting products and productivity of the casting processes, which show the future scope of this field. Research limitations/implications This paper investigates the body of literature on the contributions of various researchers in producing high-quality casting parts and performs bibliometric analysis on the articles. However, research articles from high-quality journals are considered for the literature analysis in identifying the critical parameters influencing quality of metal castings. Originality/value The systematic literature review reveals the analytical models developed using simulation and optimization techniques and the important quality characteristics of the casting products. Further, the study also explores critical influencing parameters involved in every casting process that significantly affects the quality characteristics of the metal castings.

Abstract:Traditional high-pressure die casting has several shortcomings in manufacturing defect-free castings with better casting yield. Selection of process parameters, improper process design, and poor thermal management of dies are the major factors contributing to the higher scrap rate and low casting quality, leading to increased energy consumption and carbon emissions. The optimal process parameters for casting operations and the required process design can be determined using simulation tools and experimental design techniques. The insertion of conformal cooling inserts fabricated via additive manufacturing can enhance the thermal management of dies, which will result in improved and uniform cooling of dies, better casting quality and die life. Furthermore, there is a significant potential for hybridising the additive and subtractive manufacturing methodologies to absorb the benefits of each manufacturing technique during the fabrication of die inserts of the conformal cooling channels. Hybrid manufacturing can resolve the shortcomings of additive manufacturing-built die inserts by enhancing the service life of the die components and reducing the scrap rate, thereby resulting in optimised energy consumption and cost. The emerging concept of "Smart Foundry" was recently initiated to resolve the challenges associated with the manufacturing industry, which aims to ease the production of high-precision parts. A new methodology termed "Convergent Manufacturing" has become the centre of attention for achieving the targets of Industry 4.0. The ongoing challenges faced by the high-pressure die-casting industries in achieving better energy management and the role of additive manufacturing and information technologies in defying those challenges are reviewed.

Abstract:Additive manufacturing is expected to transform and upgrade the traditional foundry industry to realize the integrated manufacturing and rapid and low-cost development of high-performance components with complex shapes. The additive manufacturing technology commonly applied in casting mold preparation (fusible molds, sand molds/cores and ceramic cores) mainly includes selective laser sintering (SLS) and binder injection three-dimensional printing (3DP). In this work, the research status of SLS/3DP-casting processes on material preparation, equipment development, process optimization, simulation and application cases in aerospace, automotive and other fields were elaborated. Finally, the developing trends of the additive manufacturing technology in the future of foundry field are introduced, including multi-material sand molds (metal core included), ceramic core-shell integration and die-casting dies with conformal cooling runners.

Abstract:In the general environment of lightweight automobiles, the integrated die-casting technology proposed by Tesla has become the general mode to better achieve weight reduction in automobiles. The die-casting mold required by integrated die-casting technology has the characteristics of large scale and complexity. Hence, higher requirements are put forward for the comprehensive performance of the die steel. Despite the stagnation in the progress of conventional strengthening methods, enhancing the performance of die steel has become increasingly challenging. Indeed, it necessitates exploring novel die steel and optimizing heat treatment and reinforcement technologies. This article summarizes and analyzes the development status of die steel and corresponding heat treatment and microstructure manipulation as well as strengthening methods and elaborates on an excellent nano-strengthening technology. Furthermore, this review will aid researchers in establishing a comprehensive understanding of the development status of die steel and the processes utilized for its strengthening. It will also assist them in developing die steel with improved comprehensive performance to meet the high demand for mold steel in the integrated die-casting technology of the new era.

Abstract:The paper presents a review of the literature and authors' research on the current achievements in the field of extrusion of aluminium alloys, magnesium alloys, powders and aluminium-based composites in particular. The microstructure transformations taking place during homogenisation of billets from the medium- and high-strength heat-treatable aluminium alloys are still an object of interest of researchers. The recently published papers are related to dissolution of soluble phases formed during solidification and elimination of microsegregation, precipitation of the dispersoids, insoluble phases' transformation as well as particles re-precipitation during cooling. The novelties in the extrusion of magnesium alloys and aluminium-based composites are shortly reported. Specifics of the extrusion dies design and their working conditions, which limit the products quality and working life of the tools, are extensively reported. The computer-aided designing (CAD) and finite-element method (FEM) and 3D optical scanning were used in analysis aimed at dimensional deviations of the dies and the extruded products. The surface engineering techniques such as welding techniques, diffusion layers and protective coatings such as produced by physical vapour deposition (PVD), plasma-enhanced physical vapour deposition (PAPVD), chemical vapour deposition (CVD) and plasma-enhanced chemical vapour deposition (PECVD) are described. Various original methods of extrusion including the severe plastic deformation processes (SPD), such as cyclic extrusion compression (CEC), equal-channel angular pressing (ECAP) and hydrostatic extrusion (HE) are discussed. The above techniques as well as the new KOBO extrusion process with oscillating die movement generate significant refining of the microstructure of metals and alloys and enable consolidation of the powdered materials. The application of the rapid solidification process connected with the hot extrusion permits production of beneficial microstructure and above-standard mechanical properties of the extruded products. Finally, the opportunities and directions of development of the extrusion process of metals and alloys are indicated.

Abstract:The present paper discusses the potential and challenges of processing metallic materials using additive manufacturing. Particular focus is given to laser powder bed fusion (PBF-LB/M) and the use of traditional alloy powders such as Al alloys and Ni-based superalloys, as well as novel materials such as metal-matrix composites. The research includes the improvement of the processability of these alloys using PBF-LB/M and optimizing material properties such as strength, creep resistance, and thermal conductivity of printed parts for various applications. Another important aspect presented within this manuscript is the digital representation of advanced manufacturing systems to improve manufacturability and enable advanced quality control. Herein, the development of a digital twin through in-situ process monitoring for the direct energy deposition process of laser metal deposition is presented. In the last part, the future of materials development for additive manufacturing is discussed, focusing on applying material computational techniques. All demonstrated examples result from the successful cooperation between the Chair of Materials Engineering of Additive Manufacturing, TUM, and its industrial and research partners.
