Abstract:The present paper discusses the potential and challenges of processing metallic materials using additive manufacturing. Particular focus is given to laser powder bed fusion (PBF-LB/M) and the use of traditional alloy powders such as Al alloys and Ni-based superalloys, as well as novel materials such as metal-matrix composites. The research includes the improvement of the processability of these alloys using PBF-LB/M and optimizing material properties such as strength, creep resistance, and thermal conductivity of printed parts for various applications. Another important aspect presented within this manuscript is the digital representation of advanced manufacturing systems to improve manufacturability and enable advanced quality control. Herein, the development of a digital twin through in-situ process monitoring for the direct energy deposition process of laser metal deposition is presented. In the last part, the future of materials development for additive manufacturing is discussed, focusing on applying material computational techniques. All demonstrated examples result from the successful cooperation between the Chair of Materials Engineering of Additive Manufacturing, TUM, and its industrial and research partners.

Abstract:Special and precious metals are key ingredients for high tech applications like information technology, electronics, or car-catalysts, and emerging clean technologies such as photovoltaics, fuel cells or electric car batteries. With a relatively recent use in mass applications, 80% or more of the cumulative mine production for e.g. the Platinum Group Metals (PGM), gallium, or indium took place just in the last 30 years. A future sufficient access to these 'technology metals' is essential. Their primary production is often coupled to base metals and concentrated in few mining regions of the world, causing a complex demand-supply balance and high price volatility. Hence it is necessary to secure their resource efficient use along the lifecycle and to establish effective recycling systems to "close the loop", preserving limited resources. Appropriate management at the product's end-of-life however is challenging. Most consumer products are characterized by an "open cycle" with non transparent global flows and multiple owners along the lifecycle, a complex material composition, and demanding collection and recycling chains. The contribution addresses these issues from a holistic perspective and elaborates the system interdependencies and potential ways of improvement. On the example of precious metals it will be shown that in many cases effective recycling technologies exist but that the majority of consumer products do not enter in such recycling chains so far.*

Abstract:Metallic materials play a vital role in the economic life of modern societies; hence, research contributions are sought on fresh developments that enhance our understanding of the fundamental aspects of the relationships between processing, properties, and microstructures. Disciplines in the metallurgical field ranging from processing, mechanical behavior, phase transitions, microstructural evolution, and nanostructures, as well as unique metallic properties, inspire general and scholarly interest among the scientific community. Three of the most important elements are included in unit operations in non-ferrous extractive metallurgy: (1) hydrometallurgy (leaching under atmospheric and high-pressure conditions, mixing of a solution with a gas and mechanical parts, neutralization of a solution, precipitation and cementation of metals from a solution aiming at purification, and compound productions during crystallization), (2) pyrometallurgy (roasting, smelting, and refining), and (3) electrometallurgy (aqueous electrolysis and molten salt electrolysis). Advances in our understanding of unit operations in non-ferrous extractive metallurgy are required to develop new research strategies for the treatment of primary and secondary materials and their application in industry.

Abstract:Metal additive manufacturing (AM) is an innovative manufacturing method with numerous metallurgical benefits, including fine and hierarchical microstructures and enhanced mechanical properties, thanks to the utilization of a local heat source and the rapid solidification nature of the process. High levels of productivity, together with the ability to produce complex geometries and large components, have added to the versatile applicability of metal AM with applications already implemented in various sectors such as medicine, transportation, and aerospace. To further enhance the potential benefits of AM in the context of small- to medium-scale bulk production, metallurgical complexities should be determined and investigated. Hence, this review paper focuses on three significant metallurgical aspects of metal AM processes: in situ alloying, functionally graded materials, and surface treatments for AM parts. The current text is expected to offer insights for future research works on metal AM to expand its potential applications in various advanced manufacturing sectors.

Abstract:The paper presents a review of the literature and authors' research on the current achievements in the field of extrusion of aluminium alloys, magnesium alloys, powders and aluminium-based composites in particular. The microstructure transformations taking place during homogenisation of billets from the medium- and high-strength heat-treatable aluminium alloys are still an object of interest of researchers. The recently published papers are related to dissolution of soluble phases formed during solidification and elimination of microsegregation, precipitation of the dispersoids, insoluble phases' transformation as well as particles re-precipitation during cooling. The novelties in the extrusion of magnesium alloys and aluminium-based composites are shortly reported. Specifics of the extrusion dies design and their working conditions, which limit the products quality and working life of the tools, are extensively reported. The computer-aided designing (CAD) and finite-element method (FEM) and 3D optical scanning were used in analysis aimed at dimensional deviations of the dies and the extruded products. The surface engineering techniques such as welding techniques, diffusion layers and protective coatings such as produced by physical vapour deposition (PVD), plasma-enhanced physical vapour deposition (PAPVD), chemical vapour deposition (CVD) and plasma-enhanced chemical vapour deposition (PECVD) are described. Various original methods of extrusion including the severe plastic deformation processes (SPD), such as cyclic extrusion compression (CEC), equal-channel angular pressing (ECAP) and hydrostatic extrusion (HE) are discussed. The above techniques as well as the new KOBO extrusion process with oscillating die movement generate significant refining of the microstructure of metals and alloys and enable consolidation of the powdered materials. The application of the rapid solidification process connected with the hot extrusion permits production of beneficial microstructure and above-standard mechanical properties of the extruded products. Finally, the opportunities and directions of development of the extrusion process of metals and alloys are indicated.

Abstract:Nowadays, the use of metal processing additive technologies is a rapidly growing field in the manufacturing industry. These technologies, such as metal 3D printing (also known as additive manufacturing) and laser cladding, allow for the production of complex geometries and intricate designs that would be impossible with traditional manufacturing methods. They also offer the ability to create parts with customized properties, such as improved strength, wear resistance, and corrosion resistance. In other words, these technologies have the potential to revolutionize the way we design and produce products, reducing costs and increasing efficiency to improve product quality and functionality. One of the significant advantages of these metal processing additive technologies is a reduction in waste and environmental impact. However, there are also some challenges associated with these technologies. One of the main challenges is the cost of equipment and materials, which can be prohibitively expensive for small businesses and individuals. Additionally, the quality of parts produced with these technologies can be affected by factors such as printing speed, temperature, and post-processing methods. This review article aims to contribute to a deep understanding of the processing, properties, and applications of ferrous and non-ferrous alloys in the context of SLM to assist readers in obtaining high-quality AM components. Simultaneously, it emphasizes the importance of further research, optimization, and cost-effective approaches to promote the broader adoption of SLM technology in the industry.

Abstract:Understanding the effects of manufacturing methods upon materials has driven constant innovation for over 300 years. While our ability to fabricate metallurgical wonders extends into the annals of history our ability to understand the scientific principles where process meets material has been pivotal to improving our capabilities. In this letter we briefly consider this history, comment upon the current state-of-the-art and, most importantly, propose new technologies for future industrial application which have been devised and exploited by the authors. It is hoped that this letter will allow other researchers to engage in this topic and facilitate the emergence of new processcompatible technologies which do not require destructive evaluation. This is particularly timely given the ability to manipulate microstructures with increasing dexterity. This is perhaps best illustrated in additive manufacturing [1] but is also a key consideration when process planning for machining [2], grinding [3] and forming [4].

Abstract:Additive manufacturing enables the printing of metallic parts, such as customized implants for patients, durable single-crystal parts for use in harsh environments, and the printing of parts with site-specific chemical compositions and properties from 3D designs. However, the selection of alloys, printing processes and process variables results in an exceptional diversity of microstructures, properties and defects that affect the serviceability of the printed parts. Control of these attributes using the rich knowledge base of metallurgy remains a challenge because of the complexity of the printing process. Transforming 3D designs created in the virtual world into high-quality products in the physical world needs a new methodology not commonly used in traditional manufacturing. Rapidly developing powerful digital tools such as mechanistic models and machine learning, when combined with the knowledge base of metallurgy, have the potential to shape the future of metal printing. Starting from product design to process planning and process monitoring and control, these tools can help improve microstructure and properties, mitigate defects, automate part inspection and accelerate part qualification. Here, we examine advances in metal printing focusing on metallurgy, as well as the use of mechanistic models and machine learning and the role they play in the expansion of the additive manufacturing of metals.

Abstract:Additive manufacturing (AM), widely known as 3D printing, is a method of manufacturing that forms parts from powder, wire or sheets in a process that proceeds layer by layer. Many techniques (using many different names) have been developed to accomplish this via melting or solid-state joining. In this review, these techniques for producing metal parts are explored, with a focus on the science of metal AM: processing defects, heat transfer, solidification, solid-state precipitation, mechanical properties and post-processing metallurgy. The various metal AM techniques are compared, with analysis of the strengths and limitations of each. Only a few alloys have been developed for commercial production, but recent efforts are presented as a path for the ongoing development of new materials for AM processes.

The report describes the shortening, flexibilization and integration of a number of processes. Moreover hollow structure technologies become more and more interesting for innovative production. Furthermore FEM-simulation and optimization, also reported on in the paper, are increasingly important tools for the development of new or improved processes and plants.In view of the need to minimize production costs, to increase environmental compatibility and to manufacture products to a defined quality standard, long, complex processes should be shortened as far as is possible or necessary. In the field of strip production, mention should be made of the development of thin slab technology and thin strip casting, in which certain manufacturing steps are eliminated completely. For formed parts, possible methods for shortening the process include forming in the solidus-liquidus range (thixoforming). Another possibility is a combination of forming with heat treatment. Shorter process chains often mean more favourable mechanical properties for the products and hence new applications. Against a background in which forming processes are becoming more flexible in order to enlarge the spectrum of products, it is necessary to use flexible forming units with adaptable links to preceding and succeeding steps as well as universal dies and intelligent controls. For example, robot-manipulated open die forging allows reproducible manufacture of complex forgings with relatively small allowances. A variable rolling gap in the rolling process means that sheet metals can be produced with a defined longitudinal thickness profile matching the load case for the subsequent component.The integration of different production processes also paves the way for new approaches. Existing process limits can be extended and the final properties of components optimized by using partial heating methods during or directly after forming and by coupling forming processes with parting or joining techniques. A promising approach in the field of innovative lightweight construction is the systematic use of hollow structures; new processes for generating cavities and production techniques for processing the new hollow structures are being developed.Apart from suitable tests, physical and numerical simulation can be used to optimize existing or develop new methods of manufacture. Physical simulation may be especially successful in solving questions of material flow. A new material flow simulator is presented. Numerical simulation is used especially for quantitative analysis of local process variables; methods have recently been developed for taking the modification of structure during the forming process into account.

Abstract:3D processes are one of the most innovative and perspective technologies for the production of machine parts. Currently, this technology is developing very quickly and is becoming more and more competitive for traditional methods of making prototypes and models, as well as for the production of functional products - semi-finished products or finished machine parts. It is used in many areas of life - from medicine and biomechanics, through such industries as: automotive, aviation, film production, to art, jewellery, furniture production and fashion. The paper presents the characteristics of 3D techniques focused on the production of machine parts from metal materials. Selected Laser Sintering (SLS), DMLS - Direct Metal Laser Sintering, SLM - Selective Laser Melting, Laser Cusing, Laser Engineering Net Shaping (LENS), Fused Deposition Modelling (FDM) and Electron Beam Melting (EBM) have been characterized. Metal materials used in the manufacture of products using additive techniques have been presented. The advantages and disadvantages of the presented technologies were highlighted and attention was paid to economic aspects.

Abstract:One of the most important and complicated problems in modern industry is to obtaining materials with the required chemical composition, structure and mechanical and physical properties. Solving this problem involves great deal of time and expense, and the results obtained might be far from the optimal solution. The areas of the prediction and optimization of the composition and properties of materials obtained in different technological processes are especially promising. Some of the results were obtained from the modeling of the process of the formation of a weld pool, from modeling of weld metal transformations. Important results were obtained from the studies of the physical and chemical parameters of high temperature processes, such as welding or casting, and development of kinetic model of alloy transfer. By determining the chemical composition of the weld metal the kinetic model has been developed. Based on this model, we described the transfer of alloying elements between the slag, which is the residue left on a weld from the flux consists mostly of mixed metal oxides, sulfides and nitrides, and the metal during arc welding. The model takes into consideration the practical weld process parameters such as voltage, current, travel speed, and weld preparation geometry, and it was experimentally tested.
