Abstract:The physical mechanism of self-organization of a multilayer nanolaminated coating based upon non-equilibrium (TiAlCrSiY)N/(TiAlCr)N nitride on a cutting tool during high-speed (600 m/min.) dry cutting of N13 steel is established. Using a set of modern surface analysis methods coating degradation and tribo-oxidation are studied within the running-in and steady stages of wear. It is shown that during cutting, amorphous-nanocrystalline films of oxides similar to Cr 2 O 3 , TiO 2 , Al 2 O 3 (sapphire) and Al 2 O 3 · 2 (SiO 2 ) (mullite) are formed within a wear crater. Using computer calculations by a finite element method, heat transfer is considered in the cutting zone during formation of protective tribo-oxides. It is found that among all tribo-oxides, mullite has the best thermal barrier properties. Oxidation is the main adaptation mechanism of a cutting tool under extreme mechanical and thermal shock during high-speed cutting. The topography of chip contact surface is studied at various cutting stages, which makes it possible to establish a change in plastic deformation mechanisms of treated metal and friction cutting modes. Quantum chemical calculations of the electron structure of mullite show the highest degree of its electron polarization and explain the radical drop in friction coefficient during film formation upon a wear surface. In this case, mullite acts as a solid lubricant.

Abstract:Wear of cutting tools has a major impact on production cost, quality, and efficiency of the machining processes. Tool wear depends on many parameters including cutting parameters and conditions, tool geometry and materials (coating and base materials), and the workpiece material. This study examines and compares the performance of three state-of-the-art milling tools for high-speed end milling while cutting the same material, stainless steel. The tools have the same base material (tungsten carbide — WC-Co), with different geometrical parameters and coatings (TiAlN and AlCrN). Systematic microscopic analysis and finite element (FE) simulations are used to study mechanisms of damage at the cutting edge. Microscopic analyses show that the flank wear is the most critical damage mechanism at the cutting edge. Having the highest material removal rate, the MT-1 tool experiences cutting edge wear faster among the studied tools with a maximum wear size of 420 μm. This tool ran with a radial depth of cut (ae) equal to 0.96 mm and feed per tooth (fz) of 0.15 mm/tooth, which are maximum values among all the tools. The maximum tool stresses from the FE simulations are obtained equal to 1267, 920, and 1145 MPa for MT-1 (ae of 0.96 mm and fz of 0.15), MT-2 (ae of 0.48 mm and fz of 0.12), and MT-3 (ae of 0.6 mm and fz of 0.15) tools, respectively. This indicates that the radial depth of cut and feed per tooth are the key parameters dictating stresses and degree of wear at the cutting edge.

Effect of the Adaptive Response on the Wear Behavior of PVD and CVD Coated Cutting Tools during Machining with Built Up Edge Formation

Abstract:The relationship between the wear process and the adaptive response of the coated cutting tool to external stimuli is demonstrated in this review paper. The goal of the featured case studies is to achieve control over the behavior of the tool/workpiece tribo-system, using an example of severe tribological conditions present under machining with intensive built-up edge (BUE) formation. The built-ups developed during the machining process are dynamic structures with a dual role. On one hand they exhibit protective functions but, on the other hand, the process of built-up edge formation is similar to an avalanche. Periodical growth and breakage of BUE eventually leads to tooltip failure and catastrophe of the entire tribo-system. The process of BUE formation is governed by the stick-slip phenomenon occurring at the chip/tool interface which is associated with the self-organized critical process (SOC). This process could be potentially brought under control through the engineered adaptive response of the tribo-system, with the goal of reducing the scale and frequency of the occurring avalanches (built-ups). A number of multiscale frictional processes could be used to achieve this task. Such processes are associated with the strongly non-equilibrium process of self-organization during friction (nano-scale tribo-films formation) as well as physical-chemical and mechanical processes that develop on a microscopic scale inside the coating layer and the carbide substrate. Various strategies for achieving control over wear behavior are presented in this paper using specific machining case studies of several hard-to-cut materials such as stainless steels, titanium alloy (TiAl6V4), compacted graphitic iron (CGI), each of which typically undergoes strong built-up edge formation. Various categories of hard coatings deposited by different physical vapor deposition (PVD) and chemical vapor deposition (CVD) methods are applied on cutting tools and the results of their tribological and wear performance studies are presented. Future research trends are outlined as well.

Abstract:Critical friction at the tool-chip interface has a significant impact on Severe friction between the cutting tool wear and machined surface integrity. One effective method of alleviating friction is the administration of a lubricant on the surface between the tool and chip. The effectiveness of this process can be enhanced by creating some textures on the surface of the cutting tools. This paper investigates the effects of WS2 soft coating and micro-textures on improving the cutting performance of uncoated tools. To accomplish this task, first, laser surface technology was implemented to produce various microtextured shapes on the rake face of the cutting tools. Then, a thin layer of a WS2 low friction coating was applied onto the unmodified and developed tools via physical vapor deposition. The microstructure and mechanical properties of the consequent textured WS2 coated surfaces were evaluated. Ball-on-desk tests and machining tests under dry conditions were performed on the investigated surfaces. Results show a maximum reduction of cutting forces by 24%, cutting temperatures of 50%, friction coefficient by 13%, tool wear by 50%, and machined surface roughness by 66% compared with that of the untextured WS2 coated tool.

Abstract:Tool-chip friction increases cutting temperature, aggravates tool wear, and shortens the service life of cutting tools. A micro-groove design of the rake face can improve the wear performance of the tool. In this study, we used the finite element simulation “Deform” to obtain the temperature field distribution of the tool rake face. The size of the micro-groove was determined by selecting a suitable temperature field combined with the characteristics of tool–chip flow in the cutting process, and the tool was prepared using powder metallurgy. The three-direction cutting forces and tool tip temperature were obtained by a cutting test. Compared with the original turning tool, the cutting force and cutting temperature of the micro-groove tool were reduced by more than 20%, the friction coefficient was reduced by more than 14%, the sliding energy was reduced and the shear energy was greatly decreased. According to the analysis of tool wear by SEM (scanning electron microscope) and EDS (energy dispersive X-ray spectroscopy), the crater wear, adhesive wear and oxidation wear of the micro-groove tool were lower than those of the original turning tool. In particular, the change in the crater wear area on the rake face of the original tool and the micro-groove tool was consistent with the cutting temperature and the wear width of the flank face. On the whole, the crater wear area and the change rate of the crater wear area of the micro-groove tool were smaller. Due to the proper microgroove structure of the rake face, the tool-chip contact area decreased, and the second rake angle of the tool became larger. Hence, the tool-chip friction, cutting forces, cutting energy consumption were reduced, tool wear was improved, and the service life of the micro-groove tool was five times longer than that of the original tool.

Abstract:Purpose. Research of cutting force components during machining of high-hard cast iron by special prefabricated cutters with brazed niborite and ciborite inserts. Determination of the influence of geometric characteristics of the cutting tool, cutting modes and hardness of the material being machined on the cutting forces. The methods. The research methods were based on the fundamentals of cutting theory and cutting tools, material science properties of the tool and processed material. A research bench with special equipment was used. Findings. The nature of the change in the components of cutting forces with depth t, feed rate S and cutting speed v was experimentally investigated. The studies have shown an excess of the resulting force in the horizontal plane Pv over the circumferential one Pz, which is the main feature of turning high-hard metals. It has been established that the main limiting factors in the wear of tool cutting inserts are the permissible levels of forces. The hardness of HB has the greatest effect on the radial force Py. Under identical turning conditions for materials with a hardness of 220 to 610 HB, the forces Pz, Py and Px increase by 1,7; 3,3 and 2,3 times, respectively. In addition to the natural increase, the ratio of cutting forces also changes. Reducing the front angle of the blade causes a deterioration in chip formation conditions and leads to an increase in all components of the cutting forces. An increase in the radius at the top of the cutter r causes an increase in the width and decrease in the thickness of the layer to be cut, as well as a decrease in the main angle in the plan φr on the radial part of the blade. The originality. A complex dependence in the structural-stage form was obtained, which gives a clear picture of the influence of each parameter of the turning process on its performance. This dependence is a mathematical model for calculating the optimal operating and geometric parameters of the turning process of high-hard cast irons. The influence of the frontal angle γ, wear value h, and hardness of HB cast iron on the power characteristics during machining of high-hard cast irons has been studied. Practical implementation. It has been shown that it is economically advantageous to maximize the wear of cutting inserts made of relatively expensive composites. In this case, it is necessary to use a technological system of machine-workpiece-tool of high rigidity.
Increasing Wear Resistance of Ploughshare by Electrofriction Treatment

Abstract:Surface layers of agricultural machinery working bodies are subjected to intensive abrasive wear during operation, which leads to rapid wear of equipment and reduction of its service life. To increase the wear resistance of the working surfaces of tools, the method of induction cladding using 'Sormait-1' materials is widely used. However, after coating, additional heat treatment is required, which improves physical and mechanical properties of the material and increases its durability. When using electrofriction technology (EFT) hardening, the surface of the parts is subjected to melting under the influence of electric arcs, which affects the surface characteristics of the coatings. In this work, two types of surface treatment of L53 steel were investigated: induction cladding using 'Sormait-1' material, as well as a combination of induction cladding and subsequent electrofriction treatment. The coatings were characterized and compared with the substrate in terms of the following parameters: microstructure, phase composition, hardness distribution, and friction-wear characteristics. After induction cladding of the Sormait-1 material, a dendritic structure was formed; however, subsequent electrofriction treatment resulted in a reduction of this dendritic structure, which contributed to an increase in the hardness of the material. The average hardness of the coatings after electrofriction treatment was 786 HV0.1, which is more than three times the hardness of the substrate. Furthermore, the influence of structural characteristics and hardness on abrasive wear resistance was examined in accordance with ASTM G65 international standards. Field tests were conducted on plough shares before and after electrofriction hardening to evaluate their performance. Each ploughshare was scanned with a structured 3D scanner before and after use in the field. From the scan data, the cutting-edge profile was calculated and three key parameters were determined: linear wear, volumetric wear, and mass reduction. According to the results of field tests, it was found that the service life of the blades hardened by electrofriction technology was 12%–14% higher compared to serial blades processed by induction cladding with the use of 'Sormait-1' material. Operational tests of hardened plough shares confirmed the results of laboratory tests and proved the advantages of electrofriction technology for increasing the wear resistance of soil tillage machine working bodies.

Abstract:Advances in Mechanical Engineering, Volume 16, Issue 9, September 2024. This work presents a study of wear on the clearance face of turning tools. This study will contribute to the development of improved machining precision and efficiency while extending tool life and also ensuring the surface quality produced, despite wear and edge deposition phenomena. A tool flank wear model is developed as a function of the cutting conditions, including the cutting speed, depth of cut, feed rate, and machining time. Factors influencing tool clearance face wear are determined through experimental testing. We also investigate the edge phenomenon reported on the tool cutting face by plotting a curve of the edge variation versus the machining time. Tool wear and built-up edge phenomena both affect the quality of the surface finish produced. Additionally, the edge phenomenon degrades the geometric quality of the tool and generates wear on the tool clearance face. Therefore, models are developed to aid in selection of appropriate cutting conditions that ensure the expected surface finish is realized while also providing control over tool wear. Overall, this method combines experimental and theoretical approaches to study and control turning tool wear with the aim of improving both machining quality and efficiency.

Abstract:In machining, cutting tools suffer from severe surface wear, especially in the cutting of difficult-to-cut materials. A major cause of tool wear is the friction generated at the tool-work and tool-chip interfaces, which produces a great deal of frictional heat and abrasion. In order to extend tool life and improve the quality of machined components, a host of techniques have been applied to modify the rake and flank faces of cutting tools. These techniques aim at providing cutting tools with improved resistance to external loading, better tribological performance and/or better chemical stability. This article presents a review of the fundamentals behind which the friction and wear in machining are reduced by modifying the cutting tool surface with the commonly used techniques, such as surface coating, high energy beam treatment, and surface texturing. The effects of these surface modifications on improving the cutting performance are also analyzed. Future research directions are finally discussed.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part C: Journal of Mechanical Engineering Science, Ahead of Print. The Zirconia toughened alumina (ZTA) is the commonly used cutting tool material as it has superior mechanical properties. However, the poor tribological properties made it not suitable for dry machining. Various researchers added many additives to ZTA base tool to machine different workpiece materials for use in various applications. Still, it experiences many difficulties at various cutting speeds during machining. To overcome this, a novel composite tool was fabricated in the present study by adding the following self-lubricating elements such as, NiCr, Ag, Mo, SrSO4, and CaF2. The cutting performance was investigated by comparing the self-lubricating cutting tools (SLTs) with the base tool regarding cutting force, coefficient of friction, and surface roughness. The results showed that the addition of SrSO4 and Mo at 10 wt.% and CaF2 at 5 wt.% obtained superior mechanical and tribological characteristics. The generation of the following phase, viz., MoO3, Mo4O11, and Ag2MoO4, CaMoO4, and CaSO4, are responsible for the better performance. The additives restrained the transformation of t-ZrO2 to m-ZrO2 resulting in improved hardness and wear characteristics leading to strong protection of the self-lubricating layer formed on the tool flank surface, causes for performance improvement. The wear of the SLTs is primarily dominated by abrasion and adhesion, whereas the base tool is dominated by abrasion, adhesion, chipping, and cracking.

Abstract:It is recommended to use high-speed milling to maintain an effective material removal rate and the required cutting-edge geometry. However, on the other hand, high speed increases wear, so the surface of the cutters is modified by deposition functional coatings. The wear of end mills made of CTS12D and H10F tungsten carbides during the high-speed processing of aluminum A97075 (B95T1) was compared. To increase the durability of the tools, well-proven technologies for deposition diamond-like and polycrystalline diamond coatings in microwave plasma with different film structures, which were determined by the coating growth conditions, were used. The milling cutter corner was mostly worn out, but the nature of the wear had its characteristics. It was revealed that at a forced cutting mode of about 1000 m/min, cutters made of CTS12D alloy with a nanocrystalline diamond coating with a "cauliflower" structure and with a diamond-like film showed 10% higher resistance. The primary wear mechanism was adhesive. Images of worn cutting edges were obtained using a 3D optical digital image processing system.

Abstract:Cryogenic cooling has excellent cooling and poor lubrication, while minimum quantity lubrication (MQL) has vice versa. Therefore, eco-friendly hybrid lubri-coolants are getting attention nowadays to achieve sufficient cooling and lubrication for high-speed machining hard-to-cut materials. In this research, ethanol, Blaser oil, and hybrid ethanol-Blaser oil lubri-coolants with and without dry ice are compared regarding machinability performance measures i.e., tool flank wear. For in-depth analysis, scanning electron microscope (SEM), Electron deposition Spectroscopy (EDS) line, point and ED-mapping was used to analyze workpiece chemical elemental deposition on tool flank edge. Experimental findings have shown that compared to dry conditions, the hybrid ethanol-ester oil-dry ice significantly improved the tool life up to 66%, ester oil for 57%, and ethanol for 43%, respectively. More important, SEM of flank wear has shown adhesion, micro-chipping, and abrasion as dominant wear phenomena, when face milling Ti-6Al-4 V under hybrid lubri-coolants.

A Novel Finite Element Method for the Wear Analysis of Cemented Carbide Tool During High Speed Cutting Ti6Al4V Process

Abstract:In the present research, three typical cutting tool wear mechanisms (abrasive wear, adhesive wear, and diffusive wear) were taken into consideration in the FE simulation of cutting tool with a specific user-defined subroutine. Based on the influence of temperature on the cutting tool wear form, a novel wear rate model was built integrating Usui, Takeyama, and Attanasio wear rate equation. The high-speed cutting tests were carried out on Ti6Al4V to determine the proposed wear rate model constant. The cutting forces and rack face wear morphologies obtained from FE simulation match well with those from experimental cutting tests. Finally, the effect of cutting parameters on tool wear was studied by FEM. The simulation results show that the impact of the cutting speed on the cutting tool life is more significant than that of feed rate, and the preferred ranges of cutting speed and feed rate for extending cemented carbide cutting tool in high-speed dry cutting Ti6Al4V are 90–150 m/min and 0.10–0.20 mm/r, respectively.

Abstract:Tool wear has an important influence on machining quality, cost, cutting force and heat. Grooving blisk with disc milling cutter is 3–4 times more efficient than plunge milling and side milling, but the tool wear is serious because of the large milling force and high milling temperature during the machining process. In the study, the damage and wear morphology of the tool was observed by focused ion/double beam system; the wear mechanism was studied by energy spectrum analysis; the tool life curve was drawn by the increase of flank wear. The experimental results show that the main wear and damage morphologies of disc milling cutter are chip sticking to the tool, chip accumulation, edge collapse, peeling, crack, plastic deformation and boundary wear; the main wear mechanism are abrasive wear, adhesive wear, oxidation wear and diffusion wear; the wear rate of the left blade is the fastest, followed by the right blade, and the wear rate of the middle blade is the slowest. These results can provide guidance for iimproving tool life, optimizing tool and mproving machining processes.

Abstract:The main problem when milling hardened steel is its high hardness and uneven hardening of the workpiece, which exposes the cutting tool to cyclic loads during the cutting process. The ultrahigh temperatures created in the primary and secondary shear zones significantly accelerate various types of wear of hard alloy cutting tools, especially adhesive and diffusion wear. The most common and main cause of tool failure is brittle fracture. This paper presents a study of the influence of geometric parameters of the cutting part of the end mill, wear-resistant coating, chemical composition and grain size of a hard alloy on the degree of various types of wear and destruction during milling of hardened steels. The parameters of the tool were studied, such as the wear-resistant coating, the microstructure of the hard alloy, the angle of inclination of the cutting edge, the front and rear corners of the cutting edge. The grain size and chemical composition of the hard alloy were studied and analyzed using an electron microscope and energy dispersive spectrometry. The thickness of the wear-resistant coating was measured by the ball abrasion method using a coating thickness gauge. Abstract:Squaring, a wood transformation process, is an operation which consists of introducing the logs into a squaring machine which then uses sharp tools to cut the wood into pieces with high surface quality. Tool steels used in this process experience significant wear, damaging the wood surface and hence leading to substantial scrape rate. This study investigates the wear resistance of three tool steels specifically designed for wood cutting applications: modified AISI A8, modified steels with 0% and 1% tungsten, and powder metallurgy prepared W360 steel. Furthermore, the influence of a PVD coating on the wear resistance of the three alloys was investigated. ASTM G65 abrasive wear tests were conducted using the dry sand/rubber wheel abrasion test. A methodology using a non-contact 3D measurement system and specialized software was developed, allowing for a thorough quantitative assessment of the wear of these steels. The results revealed that the coated A8mod + 1%W steel exhibits the best resistance among the coated steels. Despite the excellent intrinsic resistance of W360 steel, the coating did not provide a significant improvement for this steel, showing only a 10% reduction in wear. Microstructural analysis revealed that the predominant wear mechanisms were abrasion and impact. The relative performance of each steel was quantified and is reported. Field trials conducted under actual cutting conditions, indicate the superiority of W360 steel in terms of resilience to wear and impacts compared to other tested alloys, while confirming the effectiveness of surface treatments in mitigating material wear. However, A8 steel modified with 1% tungsten exhibits increased wear under coating.
