Abstract:In situ loading experiments of closed-cell aluminium foam with densities of 0.217 g/cm 3 , 0.347 g/cm 3 , 0.414 g/cm 3 and 0.588 g/cm 3 prepared from industrial pure aluminium 1060 and titanium hydroxide TiH 2 foaming agent were carried out by micro-CT. The pore structure parameters such as porosity, pore size distribution and sphericity of aluminium foams with different densities were analyzed, and the effects of pore structure parameters on mechanical properties and energy absorption were investigated to reveal the differences in mechanical characterization of aluminium foams with different densities. The results show that: the collapse of aluminium foam pores in the in-situ loading experiments starts from the high porosity region; aluminium foam with high density has low porosity, small pores and good sphericity; the stress-strain curve of aluminium foam with high density is located above and the elastic modulus is large; the energy absorption capacity is related to the density of aluminium foam, and the energy absorption capacity is large with high density, but the energy absorption efficiency is mainly related to whether the structure is uniform or not.

Dynamic and Static Compression Tests and FEA Analyses of Aluminum Foam Specimen with Variable Density in the Loading Direction

Abstract:Closed-cell aluminum foams with variable densities in the loading direction are widely used. A finite-element mode(FEM)is used to model the foam deformation and energy absorption characteristics with dynamic and quasi-static compression tests. The results show that large aluminum foam specimens with variable densities have density-dependent layered deformation characteristics, which differ from uniform-density aluminum foams. Predictions of an FEM model with a layered variable density and layered element sizes are compared with those of a conventional FEA model with uniform density and element size. The computation results show that the layered gradual deformation characteristics can be simulated by the layered models with quasi-static and dynamic compression simulation results agreeing well with experimental data. The uniform model cannot accurately predict the layered gradual deformation characteristics. The element size of the layered models influences the simulated layered gradual deformation characteristics with simulation results using the layered model with element sizes equal to the foam cell diameter agreeing best with the experimental data. These results will improve engineering designs using aluminum foam materials.

Abstract:The influence of cell wall material and cell number on mechanical properties of closed-cell aluminum foams has been investigated by constructing Kelvin models for a range of relative density. An improved constitutive model accounting for compression and tension hardening discrepancies is proposed. Good agreement is observed between the experimental stress versus strain responses and the prediction of the model. The compressive bearing capacity, Young's modulus, onset strain of densification, plateau stress, and specific energy absorption increase with the increase in cell number within a specific range while keeping the relative density and cell irregularity constant. It is found that the cell number of closed-cell aluminum foams would also be taken as an index for standardizing product specifications except relative density. The mechanical properties of closed-cell aluminum foams could be enhanced by increasing the cell number rather than by increasing the relative density. Thus, the weight of the structure or component containing the closed-cell aluminum foam can be further reduced.

Abstract:Face-centered cubic unit cell model is employed to investigate the macroscopic elasto-palstic behaviors of closed-cell foams with spherical pores.The dependence of the elastic constants and yield strength of the foams on the relative density are calculated and are found to agree with the experimental results.The stress-strain curves under proportional triaxial loadings are also simulated.They are then used to determine the material parameters in a phenomenological elastoplastic model.The so-determined phenomenological model is found to be able to predict the numerically calculated characteristic stress-strain curves,with good agreement achieved.

Abstract:The closed-cell aluminum foam (CCAF) with Al matrix and Al-6Si matrix was prepared by the method of molten body transitional foaming process, the dynamic energy absorption property was discussed from the energy absorption capability, energy absorption efficiency and energy absorption picture. The results show that for both Al matrix and Al-6Si matrix CCAF, the energy absorption capability increases with the increase of strain. And the energy absorption capability firstly increases, then decreases with the increase of relative density. The energy absorption efficiency first slowly increase, then tends to gentle, finally slowly decrease. With the increase of stress, the energy absorption capability for unit volume first rises quickly, then the trend becomes slow after it reaches a certain value and appear a obvious shoulder. The biggest allowable stress (σp) is provided by CCAF, and with the decrease of relative density, the biggest allowable stress (σp) also decreases. The energy absorption capability of the former of Al matrix is bigger than that of Al-6Si matrix with the same relative density, but the energy absorption efficiency of Al-6Si matrix CCAF is bigger than that of Al matrix CCAF, and the biggest energy absorption efficiency is steady and lasting.

Abstract:Quasi-static uniaxial compressive experiments were conducted on aluminum foams with a wide range of relative densities (0.134-0.472). The compressive properties and energy absorption capacity were systematically characterized and compared in a more suitable way. The compressive stress instead of compressive strain achieved during energy absorption process was taken into consideration. The results show that aluminum foam is not a kind of energy absorption materials with a stationary plateau region at the plastic deformation stage. There exists a strain hardening phenomenon which makes the stress–strain curve incline at this stage. For every aluminum foam with certain relative density, there exists an optimal stress. Under its optimal stress condition, the foam can absorb the maximum energy compared to foams with whatever different relative densities. The optimal stress and corresponding maximum energy absorption capacity increase with the increase in the foam’s relative density.

Abstract:Aluminum foams with a functionally graded density have exhibited better impact resistance and a better energy absorbing performance than aluminum foams with a uniform density. Nevertheless, the anisotropic compression behavior caused by the graded density has scarcely been studied. In this paper, a density graded aluminum foam (FG) was prepared by a controlled foaming process. The effect of density anisotropy on the mechanical behavior of FGs was investigated under quasi-static compression and a low-velocity impact. Digital image correlation (DIC) and numerical simulation techniques were used to identify deformation mechanisms at both macro and cell levels. Results show that transverse compression on FGs lead to a higher collapse strength but also to a lower energy absorption, due to the significant decrease in densification strain and plateau stress. The deformation behavior of FGs under longitudinal compression was dominated by the progressive extension of the deformation bands. For FGs under transverse compression, the failure mode of specimens was characterized by multiple randomly distributed deformation bands. Moreover, the transverse compression caused more deformation on cells, through tearing and lateral stretching, because of the high lateral strain level in the specimens. It was concluded that the transverse compression of FGs lead to a lower plateau stress and a lower cell usage, thus resulting in a poorer energy absorption efficient; this constitutes a key factor which should be taken into consideration in structural design.

Abstract:Aluminium foam has been popular in engineering, and aluminium foam research has become a research hotspot. The strain–stress relationship of aluminium foam presents three distinct stages. In this paper, the mechanical behaviours of aluminium foam materials under dynamic and quasi-static compression are studied. The effects of density, strain rate and temperature on the dynamic mechanical behavior of aluminum foam were analyzed. Combined with the dynamic and static stress–strain curves of aluminium foam, the specific characteristics and the phenomena in every stage of the compression process were studied by high-speed photography and CT. The experimental results show that aluminium foam undergoes obvious collapse layerby-layer in the process of compression. The stress–strain curves include a considerable stress drop after the elastic stage. Moreover, the structural defects of the material will cause the plastic failure in advance, and the possibility of the existence of structural defects will be affected by the density. Under dynamic compression, with increasing density the strain rate sensitivity of aluminium foam increase, but with the temperature increasing, the strain rate sensitivity was decrease.
Fabrication and Compressive Behavior of Open-Cell Aluminum Foams Via Infiltration Casting Using Spherical CaCl2 Space-Holders

Abstract:The infiltration casting fabrication process based on spherical CaCl2 space-holders and the compressive behavior including the mechanical performance and energy absorption capacity of open-cell aluminum foams were investigated. Open-cell aluminum foams with different porosities in the range of 63.1% to 87.3% can be fabricated by adjusting compression ratios of CaCl2 preforms prepared by precision hot-pressing. The compression tests show that a strain-hardening phenomenon always occurs especially for open-cell aluminum foam with low porosity, resulting in the inclining stress-strain curve in the plateau region. The energy absorption capacity of open-cell aluminum foam decreases with increasing porosity when compared at the same strain. However, when compared at a given stress, each foam can absorb the maximal energy among the five foams in a special stress range. Additionally, open-cell aluminum foam possesses the maximum energy absorption efficiency at its optimum operating stress. At this stress condition, the foam can absorb the highest energy compared with other foams at the same stress point. The optimum operating stress and the corresponding maximal energy absorption decrease with increasing the porosity. The optimum operating stress for energy absorption can also be determined similarly when taking into consideration of the lightweight extent of foams.

Abstract:Three-dimensional Voronoi models are built to analyze the buffering and energy absorption performance of stepwise density-graded aluminum foams during quasi-static and dynamic compression. The validity of the aluminum foam model with selected mesostructure and simulation parameters is verified by the correlation between the experimental and numerical results. Strain-stress responses, deformation propagation, and energy absorption capabilities are compared and analyzed to probe the deformation mechanisms and stress transmission. The results show that there are three deformation modes: quasi-static mode, transitional mode, and dynamic mode, which are formed successively with increasing compression velocity. The method of obtaining the first critical velocity of the deformation mode transformation in two-dimensional stepwise density-graded aluminum foams is extended to the three-dimensional cases. Meanwhile, a new method based on the deformation concentration is developed to determine the second critical velocity. The different stepwise density graded aluminum foams exhibit similar performances under quasi-static mode, but exhibited significant differences under dynamic mode. However, a negative gradient of aluminum foam is advantageous for reducing the stress on the support end and optimizing the energy absorption under dynamic mode.

Abstract:Closed-cell aluminum foams have many excellent properties, such as low density, high specific strength, great energy absorption, good sound absorption, electromagnetic shielding, heat and flame insulation, etc. As a new kind of material, closed-cell aluminum foams have been used in lightweight structures, traffic collision protections, sound absorption walls, building decorations, and many other places. In this paper, the recent progress of closed-cell aluminum foams, on fabrication techniques, including the melt foaming method, gas injection foaming method, and powder metallurgy foaming method, and on processing techniques, including powder metallurgy foaming process, two-step foaming process, cast foaming process, gas injection foaming process, mold pressing process, and integral foaming process, are summarized. Properties and applications of closed-cell aluminum foams are discussed based on the mechanical properties and physical properties separately. Special focuses are made on the newly developed cast-forming process for complex 3D parts and the improvement of mechanical properties by the development of small pore size foam fabrication and modification of cell wall microstructures.

Abstract:Currently, to reduce CO 2 emissions and fuel consumption, the automotive industry seeks to replace high-density components with low-density ones. Due to their advantageous properties (high stiffness/strength-to-weight ratio and high energy absorption performances), metallic foams (MFs) are identified as ideal candidates for this purpose. This paper investigates the influence of density (0.3–1.0 g/cm 3 ) and loading speed (1.74 mm/min – static to 174000 mm/min – impact) on the mechanical behavior of MFs. Studied MFs have closed-cells and are manufactured from aluminum alloys (AlMg1Si0.5 + 0.4 wt.% Ti) through the powder metallurgy route. For this purpose, rectangular specimens with lateral notches and surface skin were used. A 3-point bending test was used for the static properties, while the instrumented Charpy hammer was adopted for the impact behavior. Following the experimental tests, a macrostructural analysis of the fracture surfaces of the specimens was performed to highlight the influences of the topology on the MF properties. It was found that both foam density and loading speed significantly influence their mechanical behavior. Significant increases in properties were obtained with the increase in foam density and test speed. Equations have been proposed that can predict with high-accuracy the main mechanical properties of MFs. It was observed that the mechanical properties of MFs are closely related to the topology of the fracture surface, as well as to the shape of the foam cells and the skin of the specimens.

Pore Structure and Compressive Properties of Open-Cell Aluminum Foams Prepared by Infiltration Casting Based on NaCl Space-Holder

Abstract:Nearly spherical NaCl particles prepared by a disc granulator were used to produce open-cell aluminum foams via infiltration casting. The average compressive strength of the salt balls is 3.9 MPa, and they can be completely collapsed within 5 min in the ultrasonic cleaner. By controlling the hot-pressure sintering duration as 0.5.2 h and the hot-pressing temperature at 700 degrees C, the preforms with bulk density of 0.66.0.83 g/cm(3) can be prepared. Prolonging the duration of hot-pressure sintering can increase the pore size of the open-cell aluminum foams from 0.48 mm to 1.16 mm, and also increase the porosity from 64% to 82%. Compression test results show that the macroscopic deformation characteristics of the foams with different pore structures are basically the same, and they all exhibit the deformation characteristic of layer-by-layer collapse. In addition, the densification strain value, elastic modulus, plateau yield stress, and energy absorption capacity of open-cell aluminum foams are al decreased with increasing the porosity. The energy absorption capacity is the largest (15.0 MJ center dot m(-3)) when the porosity is 64%.

Abstract:Aluminum foams with varying densities of 1.21-0.62 g/cm 3 and pore sizes of 0.3-5.8 mm were successfully fabricated by friction stir processing (FSP) by varying the foaming temperature and fixing FSP parameters. Further, the combined effect of density and pore distribution on quasi-static compression deformation was investigated with a fixed strain rate of 0.001 s −1 . Experiments have been done to establish a relationship between the stress–strain curve and the cell deformation mechanism. A separate compressive stress–strain curve is drawn to a minimum density of 0.62 g/cm 3 , while corresponding deformation points on the curve are analyzed by the SEM micrograph and related to identifying the cell failure mechanism. The EDS mapping was also done to illustrate the elemental Ti, O and Al distributions before and after compression. The compression testing identified four types of cell failure, including hinge formation, shearing, bending and crack initiation with tearing. Furthermore, the combined effect of density and pore size on different mechanical properties has been studied. Quasi-static compression studies confirm that with an increase in density and pore size, plateau stress and energy absorption also increased in the studied region. Energy absorption per unit volume was reported highest at a density of 1.21 g/cm 3 .

Abstract:Closed-cell Al foam is widely utilized in high-temperature environments due to its high strength-to-weight ratio and considerable energy absorption capability. However, the mechanical properties depended on temperature and mesostructure. In this paper, the compressive responses of Al foams at temperatures ranging from 25 °C to 600 °C are investigated by experimental tests and two types of high-fidelity finite element simulations, including the X-ray computed tomography (CT) reconstructed model and Voronoi model. A deep learning approach is employed to remove tiny pores of CT slices, simplifying geometry features and improving the computational efficiency of the CT reconstructed model. A novel improved Voronoi model with high accuracy is proposed, considering the nonuniform distribution of cell wall thickness in actual closed-cell Al foam. A temperature-depend macro constitutive model of Al foam is established and validated through the experimental and numerical results. This work reveals the influence mechanism of temperature and mesostructure on the mechanical responses of Al foam, and exhibits significant potential for the application of Al foams in high temperature environment.

Sound Absorption and Transmission Loss Properties of Open-Celled Aluminum Foams with Stepwise Relative Density Gradients

Abstract:We investigate the acoustical properties of uncompressed and compressed open-celled aluminum metal foams fabricated using a directional solidification foaming process. We compressed the fabricated foams using a hydraulic press to different compression ratios and characterized the effect of compression on the cellular microstructure using microtomography and scanning electron microscopy. The static airflow resistances of the samples are measured and related to the observed microstructural changes. We measured the normal incidence acoustical properties using two- and four-microphone impedance tube methods and show that the compression substantially improves their sound absorption and transmission loss performance. We then stack individual disks with different compression ratios to create various stepwise relative density gradient configurations and show that stepwise gradients provide a significant improvement in properties as compared to the uncompressed sample. The effect of increasing and decreasing relative density gradients on the overall absorption and transmission loss behavior is characterized. Finally, we use an experimentally informed and validated transfer matrix method to predict the effect of various layer thicknesses and stacking sequences on the global acoustical properties. Our results show that open-celled metal foams with stepwise relative density gradients can be designed to provide tailored acoustic absorption performance while reducing the overall weight of the noise reduction package.

Abstract:Aluminum foams are new kind of structural-functional composite materials which comprised of aluminum matrix and gas pores. In this paper, aluminum foams with homogeneous pore structure made by 6063 aluminum alloy were fabricated by melt foaming method. As comparison, the aluminum foams were also fabricated by pure aluminum. Studies on process parameter, microstructure and mechanical properties have been carried out. Process optimization for aluminum foams made by 6063 alloys has been studied according to the orthogonal experimental design method. The cell wall of aluminum foam is comprised of Al matrix, Ca-thickening phase and Ti-containing phase. The difference between foams made by 6063 aluminum alloy and pure aluminum is that there is element Mg and element Si dissolved in the matrix in the 6063 aluminum foam, which are positive to the foam strength accordingly. For different base materials, the compressive strength of foams made by 6063 aluminum alloy is greater than that made by pure aluminum.
Preparation and Compressive Performance of an A356 Matrix Syntactic Foam

Abstract:The uniformity of the cell size of aluminum foams prepared by traditional melt foaming and gas injection methods is difficult to control. In order to improve the controllability of cell size and mechanical performance of aluminum foam, an A356 matrix syntactic foam was prepared by the improved stir casting process. Moreover, the compressive property of the syntactic foam was studied and compared with other metal foams. Al2O3 hollow spheres with the diameters of 3-5mm were added in the molten A356 alloy, then the syntactic foam can be obtained after stirring and compaction. The hollow spheres in the syntactic foam are random loose packed. The volume fraction of 3-3.5 mm hollow spheres in the syntactic foam could reach to 56%. The total densities of the syntactic foams are around 1.79 g/cm(3). Through the analysis both in macroscopic and microscopic, the interfacial bonding between aluminum matrix and hollow spheres was proved to be good even after mechanical cutting. The quasi-static compression result showed that the plateau stress of the syntactic foam with 3-3.5mm hollow spheres could reach up to 46 MPa, and the corresponding densification strain energy is 20 MJ/m(3). Moreover, the plateau region is flat, long and relatively high. The syntactic foam with the hollow spheres of 3-4 mm diameter has the highest overall porosity and the best compressive performance. Compared with other traditional aluminum foams, this syntactic foam has advantages in energy absorption performance and the adjustability of cell size.

Abstract:Understanding the correlation between cell deformation and initial cell structure during compression is important for improvement and development of effective applications of aluminum foams. Foams with porosities lower than 75% now get more attention because of more spherical cells and better mechanical performance. Herein, two low porosity aluminum foam samples are deformed by a compressive device allowing simultaneous X‐ray tomography. The foam cell structures in the initial undeformed state and in the state, where the first batch of cells deforms, are characterized and correlated. The absolute value of anisotropy change is selected as the most sensitive parameter to evaluate the cell deformation. A fitting formula between the cell deformation degree and the initial cell parameters is obtained, which can predict the cell deformation degree. It is found that a cell with small anisotropy, large angle between the longest axis of the cell and the loading direction, small sphericity, more neighbors, and large cell size is more prone to deform during compression. With the fitting formula, the weakest region where the first batch of deformed cells occurs can be predicted. The influence of cell morphology parameters in low porosity aluminum foams is significant and verified by experimental results.
