Abstract:Laser powder bed fusion can fabricate porous structures through lattices, but the preparation of micropores (<50 μm) with a specific pore distribution remains a challenge. Microporous 316L was fabricated by controlling the melting and solidification behavior of the particles using laser energy. The laser energy density was not a determining factor for the porosity and micropore formation, except for the single-factor condition. The high-speed scanning mode required a higher laser power to disorder the pore distribution, whereas low-speed scanning with a low laser impact on the stacking particles formed organized pores. The hatch distance significantly affected the pore distribution and pore size. The pore distribution in the XY plane was organized and homogenous, with channeled pores mainly interconnected along the laser scanning tracks, whereas in the Z direction, it showed a relatively disordered distribution, mainly linked along the layered direction. The microporous 316L displayed a mean pore size and median pore size of 10–50 μm with a high-percentage size distribution in 1–10 μm, a controllable porosity of 17.06%–45.33% and a good yield strength of 79.44–318.42 MPa, superior to the lattice porous 316L with 250.00 MPa at similar porosity.

Abstract:Nickel (Ni) and nickel-based materials with specific pore configurations, particularly interconnected micropores as channels, have significant potential in new energy technologies. Laser 3D printing is a simple, rapid, and effective method for one-step formation; however, challenges remain in the fabrication of micropores (< 50 μm). This study successfully designed a particle-to-particle stacking microporous nickel structure using laser energy to regulate the melting and fusion behaviors of nickel particles. While laser power had a minimal effect on the pore size, it significantly impacted the porosity. The formation of interconnected pores depended on a large hatch distance and high laser scanning speed, while the latter also contributed to the creation of uniform micropores characterized by narrow sintered bands. The particle-stacking microporous nickel exhibited a homogeneous pore distribution, with pore sizes ranging from approximately 10 to 50 μm in both mean pore size and median pore size (D50), along with a high percentage size distribution in 1 – 10 μm. Furthermore, it displayed controllable porosities between 18.44% and 52.94%, along with remarkable resistance to deformation and superior compressive performance, featuring a high yield strength exceeding 50 MPa compared to the conventionally-processed porous nickels.

Abstract:Interconnected micropores play a critical role as fuel gas flow channels in solid oxide fuel cell (SOFC), which is quite difficult to prepare using conventional methods. In this work, an interconnected microporous structure of Ni-based anode was newly fabricated by laser powder bed fusion (LPBF), controlling the melting behavior of particles and stacking them up to form a high-porosity space net structure with point contacts. The results show that the YSZ sprayed powder initially behaves as nanoparticles, forming an unmanageable sub-microporous structure. After densification, however, it melts as microparticles and forms micropores distributing with a wider manageable range. In addition, densified YSZ powder forms interconnected pores with isolated island-shaped sintered particles finely distributed along the laser scanning direction at XY orientation. Due to a narrow molten pool and large sintering shrinkage generated, an overlapped area forms only at Z orientation. These overlaps can be improved by adding Ni element, behaving as a particle binder in the matrix, but this is easy to form Ni segregations and deteriorate the element homogeneity. In contrast, adding NiO can promote a finer composition distribution.
Effective Control of Microstructure Evolution in AZ91D Magnesium Alloy by SiC Nanoparticles in Laser Powder-Bed Fusion

Abstract:Laser Powder-Bed Fusion (LPBF) of Mg-Al alloys is a promising way to additively manufacture Mg-Al alloy components. However, the grains of the LPBF-processed AZ91D Mg-Al alloys could be coarse. The grains might undergo columnar growth, which is less resistant to hot tearing than equiaxed growth. Refining the microstructure by manipulating the processing parameters requires extensive experimental work. In this study, we used SiCnp-decorated AZ91D powder to additively manufacture AZ91D-SiCnp composites. The nanoparticles react with the melt, ensuring a high density of nucleation sites. The nanoparticles at the solid–liquid interface significantly blocked the diffusion of Al solute atoms, leading to solute enrichment at the interface. The remaining melt undercooled to a greater extent comparing with the nanoparticle-free melt, thus more potential nucleus were activated. As a result, columnar-to-equiaxed transition of the grains' growth has been achieved and the grains' size has reduced significantly by assembling SiCnp onto the feedstock AZ91D powder. In conclusion, AZ91D-SiCnp composites with desirable microstructure and mechanical properties have been successfully manufactured by LPBF.

Abstract:Porous Ti-6Al-4V alloys have been widely applied in industry, serving as structural or functional materials. However, the conventional method of producing porous Ti-6Al-4V by metal injection molding (MIM) with a space holder has several drawbacks, such as long debinding time, sintering furnace contamination, uncontrolled porosity and pore size, poor mechanical properties and process instability. This study presents a novel method of fabricating porous Ti-6Al-4V by MIM without space holder that can overcome these challenges. The porosity, average pore size, tensile strength, and compressive strength were studied by scanning electron microscope characterization, optical micrograph analysis, and mechanical testing. Flexible changes in porosity (17 %-74 %), pore size (14 mu m-84 mu m), and tensile strength (15 MPa-457 MPa) could be achieved by adjusting the powder size and sintering temperature. A higher porosity can be achieved as compared to the previous studies. The relationships among particle size, sintering temperature, porosity, and tensile strength are investigated by multiple regression models, which facilitate the tailored design of porous Ti-6Al-4V alloys for industrial applications and enhance the combination of experimental and theoretical methods in the design of porous alloys using MIM.

Abstract:Micro-laser beam powder-bed-fusion (µL-PBF) technique offers the capability to fabricate metallic components with enhanced surface quality and geometrical accuracy through refinement of processing parameters. Here, we elucidate the interrelated nature governing the scale-down of processing parameters and the evolution of solidification microstructures in a µL-PBF fabricated 316L stainless steel. We reveal the formation of two distinct cellular structures displaying different chemical segregations and dislocation arrangements within molten pools. Our findings underline the importance of chemical heterogeneity in modulating the evolution of dislocation structures, a phenomenon attributed to the intrinsic thermal gradients and unique thermal histories associated with the µL-PBF technique.
Rapid Fabrication of Wavelength-Scale Micropores on Metal by Femtosecond MHz Burst Bessel Beam Ablation

Abstract:The preparation of the wavelength-scale micropores on metallic surfaces is limited by the high opacity of metal. At present, most micropores reported in the literature are more than 20 mu m in diameter, which is not only large in size, but renders them inefficient for processing so that it is difficult to meet the needs of some special fields, such as aerospace, biotechnology, and so on. In this paper, the rapid laser fabrications of the wavelength-scale micropores on various metallic surfaces are achieved through femtosecond MHz burst Bessel beam ablation. Taking advantage of the long-depth focal field of the Bessel beam, high-density micropores with a diameter of 1.3 mu m and a depth of 10.5 mu m are prepared on metal by MHz burst accumulation; in addition, the rapid fabrication of 2000 micropores can be achieved in 1 s. The guidelines and experimental results illustrate that the formations of the wavelength-scale porous structures are the result of the co-action of the laser-induced periodic surface structure (LIPSS) effect and Bessel beam interference. Porous metal can be used to store lubricant and form a lubricating layer on the metallic surface, thus endowing the metal resistance to various liquids' adhesion. The microporous formation process on metal provides a new physical insight for the rapid preparation of wavelength-scale metallic micropores, and promotes the application of porous metal in the fields of catalysis, gas adsorption, structural templates, and bio-transportation fields.

Abstract:Laser powder bed fusion (LPBF) is an additive manufacturing technology with the capability of printing complex metal parts directly from digital models. Between two available emission modes employed in LPBF printing systems, pulsed wave (PW) emission provides more control over the heat input compared to continuous wave (CW) emission, which is highly beneficial for printing parts with intricate features. However, parts printed with pulsed wave LPBF (PW-LPBF) commonly contain pores, which degrade their mechanical properties. In this study, we reveal pore formation mechanisms during PW-LPBF in real time by using an in-situ high-speed synchrotron x-ray imaging technique. We found that vapor depression collapse proceeds when the laser irradiation stops within one pulse, resulting in occasional pore formation during PW-LPBF. We also revealed that the melt ejection and rapid melt pool solidification during pulsed-wave laser melting resulted in cavity formation and subsequent formation of a pore pattern in the melted track. The pore formation dynamics revealed here may provide guidance on developing pore elimination approaches.

Abstract:Lattice structures fabricated using laser powder bed fusion (LPBF) are pivotal for lightweight design. However, their small dimensions and intricate geometry intensify the likelihood of defect formation, such as lack of fusion (LOF), near-spherical pores, and microstructural coarsening. In this study, it was observed that the central region of lattice struts was especially susceptible to large-sized LOF in conjunction with the concave top surfaces due to frequent laser jumps. Furthermore, overheating during turnaround was identified as a contributor to excessive pores and surface bulging. Intriguingly, a unique layered melt mode emerged, characterized by coarse columnar grains exceeding 30 μm in size. A novel approach is proposed to reduce defects, refine grains, and enhance hardness during LPBF process, utilizing low laser power and a continuous scanning strategy. Using this manipulation strategy on typical lattice structures, porosity levels decreased by over 40 %. Ultimately, this research offers invaluable insights into refining printing conditions for lattice structures.

Abstract:The laser powder bed fusion (LPBF) technique is used to manufacture complex and customised components by exploiting the unique advantages of two types of metal materials to meet specific performance requirements. A comprehensive overview of LPBF-processed dissimilar metal materials, a combination of different single metals or alloys, is developed. The microstructure in the fusion zone and the corresponding mechanical properties of LPBF-processed dissimilar metal materials are summarised. The influence of processing factors on the mechanism of defect formation, wetting properties and element diffusion behaviour at the interface between different materials and their typical cases are scientifically investigated in detail. Particular attention is paid to energy input, Marangoni convection and interfacial bonding behaviour. The underlying science of the metallurgical structure and properties of the LPBF-processed dissimilar metal materials is revealed. The build quality and efficiency could be further improved by designing machine structures and predicting the process–property relationship. This review provides a significant guide for expanding the industrial application of LPBF-processed dissimilar metal materials.

Abstract:The control of nanoparticle agglomeration during the fabrication of oxide dispersion strengthened steels is a key factor in maximizing their mechanical and high temperature reinforcement properties. However, the characterization of the nanoparticle evolution during processing represents a challenge due to the lack of experimental methodologies that allow in situ evaluation during laser powder bed fusion (LPBF) of nanoparticle-additivated steel powders. To address this problem, a simulation scheme is proposed to trace the drift and the interactions of the nanoparticles in the melt pool by joint heat-melt-microstructure–coupled phase-field simulation with nanoparticle kinematics. Van der Waals attraction and electrostatic repulsion with screened-Coulomb potential are explicitly employed to model the interactions with assumptions made based on reported experimental evidence. Numerical simulations have been conducted for LPBF of oxide nanoparticle-additivated PM2000 powder considering various factors, including the nanoparticle composition and size distribution. The obtained results provide a statistical and graphical demonstration of the temporal and spatial variations of the traced nanoparticles, showing ∼55% of the nanoparticles within the generated grains, and a smaller fraction of ∼30% in the pores, ∼13% on the surface, and ∼2% on the grain boundaries. To prove the methodology and compare it with experimental observations, the simulations are performed for LPBF of a 0.005 wt % yttrium oxide nanoparticle-additivated PM2000 powder and the final degree of nanoparticle agglomeration and distribution are analyzed with respect to a series of geometric and material parameters.

Abstract:The influence of high intensity mixing of graphene platelets with stainless steel particles in the scope of additive manufacturing is investigated. Therefore, 0.75 vol% graphene platelets were coated onto conventional stainless steel powder as a model material, resulting in very homogenously distributed graphene layers. The specific energy input during mixing was found to be the main factor for increasing the flowability and decreasing the reflectivity of the powder. Furthermore, the resulting surface roughness of the coated powders could be correlated with a theoretical consideration of van der Waals forces. In this way, the mixing process can be controlled regarding its specific energy input to achieve tailored powders for the application in PBF-LB/M. Cubic parts were produced with different laser parameters and analysed. As a result, the admixing of graphene at lower specific energies resulted in a wider process window and parts with a relative density of 99.99% were achieved.

Abstract:Laser powder bed fusion additive manufacturing is an emerging 3D printing technique for the fabrication of advanced metal components. Widespread adoption of it and similar additive technologies is hampered by poor understanding of laser-metal interactions under such extreme thermal regimes. Here, we elucidate the mechanism of pore formation and liquid-solid interface dynamics during typical laser powder bed fusion conditions using in situ X-ray imaging and multi-physics simulations. Pores are revealed to form during changes in laser scan velocity due to the rapid formation then collapse of deep keyhole depressions in the surface which traps inert shielding gas in the solidifying metal. We develop a universal mitigation strategy which eliminates this pore formation process and improves the geometric quality of melt tracks. Our results provide insight into the physics of laser-metal interaction and demonstrate the potential for science-based approaches to improve confidence in components produced by laser powder bed fusion.

Abstract:Laser powder bed fusion ( L -PBF) has emerged as a transformative technology for fabricating complex components with high precision. The microstructure of the manufactured parts plays a critical role in determining the mechanical properties. This review provides a comprehensive review of microstructure tailoring strategies employed during L -PBF. Various factors influencing microstructure, i.e., process parameters, baseplate crystallography and temperature, laser beams, and auxiliary fields are discussed. Furthermore, the challenges and future work in microstructure manipulation for L -PBF are highlighted, emphasizing the significance of physic-informed machine learning methods. This review provides insights that will aid researchers in achieving desired microstructures and thus optimal mechanical properties for the LPBF-processed alloys.

Abstract:Laser powder bed fusion (L-PBF) has drawn increasing interest from enterprises because of its great advantages in additive manufacturing of metal, ceramic, and polymer materials. Although people pay more attention to L-PBF, many problems such as poor density need to be solved urgently. In this article, the commonly used materials of L-PBF are systematically reviewed, and the latest development of the application of L-PBF powder materials is analyzed. The background, application, and molding mechanism of a new type of green material for L-PBF are comprehensively introduced, which shows its great application potential. According to the characteristics of different materials, the methods to improve the quality of L-PBF parts are discussed. The existing problems and prospects of L-PBF are summarized.

Abstract:In the present work, an approach of freeze-dry pulsated orifice ejection method (FD-POEM) was utilized to fabricate monodispersed MoSiBTiC-La2O3 composite powders for laser powder bed fusion (L-PBF). The FD-POEM powders were spherically shaped, possessing a narrow size range and uniform element distribution. As revealed by the single-track and single-layer experiments, the porous FD-POEM particles were sufficiently fused under laser irradiation, leading to the generation of continuous laser tracks and low surface roughness layers, which proved a feasible L-PBF processability of MoSiBTiC-La2O3 powders. Careful microstructural observations confirmed that the microstructure of the molten pools was primarily composed of Mo solid solution dendrites reinforced with La2O3 nanoparticles. Consequently, the single MoSiBTiC-La2O3 track had a high Martens hardness of 3955 HM. The result of this work reveals that the combination of FD-POEM and L-PBF has a great potential of developing advanced heat-resistant Mo-based alloys with tailored structures for ultrahigh-temperature applications.

Abstract:This paper presents a hybrid manufacturing process for the preparation of complex cavity structure parts with high surface quality. Firstly, laser precision packaging technology is utilized to accurately connect a thin plate to a substrate with microchannel. Secondly, Direct Metal Laser-Sintering (DMLS) technology is utilized to completely shape the part. The morphology and microstructure of laser encapsulated specimens and DMLS molded parts were investigated. The results show that the thin plate and the substrate can form a good metallurgical bond. The lowest surface roughness of the DMLS molded parts was 1.18 μm. The perpendicularity between the top of the microchannel and the side wall was optimal when the laser power was 240 W. Consequently, the hybrid manufacturing process effectively solves the problems of poor surface quality and powder sticking of closed inner cavities. The method effectively eliminates the defects of adhesive powder in the inner cavity of the DMLS microchannel, improves the finish, and solves the problem that mechanical tools cannot be processed inside the microchannel, which lays the foundation for the research of DMLS high-quality microchannel process.

Abstract:This manuscript reports an approach for additive manufacturing of complex functionally‐graded metallic components via laser powder bed fusion, where the composition and volume fractions of the phases are locally tuned via spatial modulation of the processing parameters. Hybrid structures made of 17‐4PH steel, with local variations of ~20% in strength and ~150% in ductility are demonstrated. The established approach to materials design for additive manufacturing (AM) consists of attempting to reproduce the uniform structures and properties of conventionally processed materials. While this certainly helped facilitate material certification and the rapid introduction of AM technologies in several industries, the opportunity to exploit unique features of specific AM processes to generate spatially varying microstructures–and hence novel materials, remains largely untapped. This work presents a method for manufacturing materials through laser powder bed fusion (LPBF), in which control over the spatial variation in phase composition and mechanical properties is achieved. This technique is demonstrated using 17‐4 precipitation‐hardened stainless steel (17‐4PH), by controlling spatial modulation of energy densities during printing. This results in local control of ferrite/martensite volume fractions, allowing the fabrication of metal/metal architected composites with hard/brittle regions interspersed with soft/tough regions. Local variations of ~20% in tensile strength and ~150% in elongation are achieved, with a spatial resolution of ~100 microns. The approach is general and robust, fully compatible with commercially available LPBF equipment, and applicable to virtually any multi‐phase alloy system. This work shifts the paradigm from attempting to print components with uniform properties to manufacturing alloys with controlled spatial property gradients.
