Abstract:A thermo-metallurgical-mechanical coupling model is developed to predict temperature, solid-state phase and residual stress fields for the multi-track multi-layer selective laser melting process of Ti6Al4V. The model considers the solid-state phase transformation (SSPT) and powder-liquid-solid transition which includes melting, vaporization, solidification, shrinkage and cooling phenomena. The thermal analysis is based on the transient heat conduction problem with a volumetric heat source describing the laser absorption and scattering in the powder bed. The volume fraction evolution of metallurgical phases is determined by temperature history and used to obtain the volumetric change strain due to the SSPT. An elasto-plastic constitutive law considering the strains that are induced by thermal gradients and the SSPT is proposed to evaluate stress fields. Modelling results reveal that the consideration of the SSPT leads to the decrease of tensile residual stresses and increase of compressive residual stresses, and the residual stress component in the scanning direction is larger than the other two stress components.

Abstract:Beam-based additive manufacturing (AM) is an innovative technique in which parts are built layerwise, starting from the material in powder form. As a developing manufacturing technique, achievement of excellent mechanical properties in the final part is of paramount importance for the mainstream adoption of this technique in industrial manufacturing lines. At the same time, AM offers an unprecedented opportunity to precisely control the manufacturing conditions locally within the part during build, enabling local influence on the formation of the texture and microstructure. In order to achieve the control of microstructure by tailoring the AM machine parameters, a full understanding and modeling of the heat transfer and microstructure evolution processes is needed. Here, we show the implementation of the non-equilibrium equations for phase formation and dissolution in an AM modeling framework. The model is developed for the Ti6Al4V alloy and allows us to show microstructure evolution as given by the AM process. The developed capability is applied to the cases of electron beam melting and selective laser melting AM techniques to explain the significantly different microstructures observed in the two processes.

Abstract:Considering that the densification level and the attendant quality of selective laser melted Ti6Al4V parts depend strongly on the operating temperature of the melting system, which is mainly controlled by the processing parameters. The processing parameters of selective laser melting were thus investigated in this study to fabricate denser Ti6Al4V parts without post-processes. Temperature distribution calculation was firstly carried out based on a three-dimensional model. It was found that there exists a great temperature gradient from the surface of powder bed to the experimental platform, and the maximum depth of molten powder layer is about 45 μm, very close to the total thickness of powder bed (50 μm) under the condition of laser power of 110 W and scan rate of 0.2 m/s. The Ti6Al4V parts with lower porosity and higher density were then well fabricated by experimental method under the condition of laser power of 110 W and scan rate of 0.2 m/s. The experimental results also indicate that the microstructures exhibit more and more pores and the layer structures are more and more obvious with the increase in the scan rate. Moreover, the microhardness measurement yields different values with increasing scan rate, owing to the increase of α phase and porosity.
