Abstract:The paper presents a topology optimization approach that designs an optimal structure, called a self-supporting structure, which is ready to be fabricated via additive manufacturing without the usage of additional support structures. Such supports in general have to be created during the fabricating process so that the primary object can be manufactured layer by layer without collapse, which is very time-consuming and waste of material. The proposed approach resolves this problem by formulating the self-supporting requirements as a novel explicit quadratic continuous constraint in the topology optimization problem, or specifically, requiring the number of unsupported elements (in terms of the sum of squares of their densities) to be zero. Benefiting form such novel formulations, computing sensitivity of the self-supporting constraint with respect to the design density is straightforward, which otherwise would require lots of research efforts in general topology optimization studies. The derived sensitivity for each element is only linearly dependent on its sole density, which, different from previous layer-based sensitivities, consequently allows for a parallel implementation and possible higher convergence rate. In addition, a discrete convolution operator is also designed to detect the unsupported elements as involved in each step of optimization iteration, and improves the detection process 100 times as compared with simply enumerating these elements. The approach works for cases of general overhang angle, or general domain, and produces an optimized structures, and their associated optimal compliance, very close to that of the reference structure obtained without considering the self-supporting constraint, as demonstrated by extensive 2D and 3D benchmark examples.

Abstract:This work grew out of rapid developments of topology optimization approaches and emerging industry trends of “3D printing” techniques, the latter bridging to a large extent the gap between innovative design and advanced manufacturing. In the present work, we first make an application-oriented review of topology optimization approaches in an attempt to illustrate their efficacy in the design of high-performance structures. Subsequently, a broad panorama of additive manufacturing is provided with a particular interest in its application in the automotive and the aerospace sectors. Taking an aerospace bracket as an example, we further go through an entire procedure from topology optimization design to additive manufacturing, then to performance verification. In the interest of cultivating a long-term partnership upon this combination, we finally examine, in face of present and near future, limitations of additive manufacturing in the loss of geometric accuracy and performance deterioration , and provide a roadmap for future work.

Abstract:Although additive manufacturing (AM) continues to gain widespread adoption, the overhang problem remains a critical issue affecting printing quality. The design of self-supporting structures via topology optimisation approaches has been extensively studied. However, current optimisation research predominantly focuses on 3-axis AM machines, overlooking the more recently developed multi-axis machines. Moreover, the performance sacrifice due to overhang constraints in 3-axis AM can be significant, especially in structures with small volume fractions. To address this, we propose a two-step approach considering overhang constraints for multi-axis AM. This approach begins with a structure optimised using traditional topology optimisation. In the first step, a new optimisation problem determines printing surfaces for the given structure. If the proportion of unprintable elements isn't satisfactory, a second re-optimisation step is carried out to further reduce the unprintable proportion. Several examples demonstrate the effectiveness of the proposed approach. Notably, the significant performance sacrifice associated with the 3-axis AM approach becomes negligible when applying our multi-axis AM-based method.

Abstract:This work aims at developing a topology optimization method for the design of self-supporting structures that can be directly realized by additive manufacturing (AM). In the proposed method, polygon-featured holes are introduced as basic design primitives whose movements, deformations and intersections allow to control the structural topology. In addition, overhang constraints are introduced directly into the geometry description, so that the inclined angles along the overhang boundaries are not less than the critical overhang angle (COA). Meanwhile, unprintable V-shaped areas caused by polygon intersections are gradually eliminated through polygon modifications and re-optimization. Numerical examples are tested to demonstrate the effectiveness of the proposed method.

Abstract:Manufacturing-oriented topology optimization has been extensively studied the past two decades, in particular for the conventional manufacturing methods, for example, machining and injection molding or casting. Both design and manufacturing engineers have benefited from these efforts because of the close-to-optimal and friendly-to-manufacture design solutions. Recently, additive manufacturing (AM) has received significant attention from both academia and industry. AM is characterized by producing geometrically complex components layer-by-layer, and greatly reduces the geometric complexity restrictions imposed on topology optimization by conventional manufacturing. In other words, AM can make near-full use of the freeform structural evolution of topology optimization. Even so, new rules and restrictions emerge due to the diverse and intricate AM processes, which should be carefully addressed when developing the AM-specific topology optimization algorithms. Therefore, the motivation of this perspective paper is to summarize the state-of-art topology optimization methods for a variety of AM topics. At the same time, this paper also expresses the authors’ perspectives on the challenges and opportunities in these topics. The hope is to inspire both researchers and engineers to meet these challenges with innovative solutions.

Abstract:Additive manufacturing (AM) has made significant progress in recent years and has been successfully applied in various fields owing to its ability to manufacture complex geometries. This method efficiently expands the design space, allowing for the creation of products with better performance than ever before. With the emergence of new manufacturing technologies, new design methods are required to efficiently utilize the expanded design space. Therefore, topology optimization methods have attracted the attention of researchers because of their ability to generate new and optimized designs without requiring prior experience. The combination of AM and topology optimization has proven to be a powerful tool for structural innovation in design and manufacturing. However, it is important to note that AM does not eliminate all manufacturing restrictions but instead replaces them with a different set of design considerations that designers must consider for the successful implementation of these technologies. This has motivated research on topology optimization methods that incorporate manufacturable constraints for AM structures. In this paper, we present a survey of the latest studies in this research area, with a particular focus on developments in China. Additionally, we discuss the existing research gaps and future development trends.
A post-topology optimization process for overhang elimination in additive manufacturing: design workflow and experimental investigation

Abstract:Although structural design complexities do not potentially pose challenges to many additive manufacturing technologies, several manufacturing constraints should be considered in the design process. One critical constraint is a structure's unsupported or overhanging features. If these features are not reduced or eliminated, they can cause a decline in part surface quality, inhibit print success, or increase production time and cost due to support printing and removal. To eliminate these features, a new post-topology optimization strategy is proposed. The design problem is first topologically optimized, then boundary identification and overhang detection are carried out. Next, additional support-free struts subject to a specified thickness and angle are introduced to support previously detected infeasible features. This addition can increase the structure's volume; therefore, an optional volume correction stage is introduced to obtain a new but lower volume fraction which will be used in the final topology optimization, boundary identification, and overhang elimination stages. Experimental and numerical load–displacement relationships are established for varying overhang angle thresholds and minimum feature sizes.

Abstract:Abstract The progress of topology optimizations for the last decade has been reviewed based on the five main methods mentioned in Sigmund’s article in 2013: density, level-set, topological derivative, phase field, and evolutionary. The recent progress is mainly focusing on methods originated in density or level set method, with an inclination of combining them with the evolutionary method. The methods developed have a large number of applications, yet certain issues, e. g., guaranteeing the convergence of the results generated through evolutionary methods need further investigation. Besides, those studies specifically targeted for the optimization and designing for additive manufacturing are also discussed, as well as the ideas and guidelines for those designs. It is recognized that in order to cope with additive manufacturing, it is necessary to modify existing structures for the application of lattice structures and the reduction of support structures. Moreover, the introduction of the idea of designing for additive manufacturing (DfAM), as well as efforts to make the end-users understand and familiarize themselves with the dramatic differences in designs, are also desired changes that need more efforts to be applied on.

Abstract:Closed cavity is a common design feature in topology optimization, but quite unfavorable for fabrication, even for highly flexible powder-based additive manufacturing (AM) technology. This is due to the fact that the temporary support material and unmelted powder inside the closed cavity are impossible to remove without damaging the optimized structure, yet would degrade design performance if left in the structure. Thus, this paper presents an AM-driven topological design method to solve the fabrication issues caused by closed cavities, while reducing the effect of manufacturing constraints on design freedom. Specifically, a sequential strategy integrated with self-support topology and connectivity design is developed to tackle the unprintable overhang features and trapped powder problem, rather than directly restricting the generation of closed cavities. Firstly, the closed cavities in the optimized structure are identified by introducing a connected component labeling algorithm, and then the overhang features and connectivity can be evaluated. The self-support topology is achieved by eliminating the overhang elements based on the proposed hybrid modification scheme. On the other hand, the connectivity design is formulated as finding the optimal paths connecting the closed cavities to the structural outside, in which the elements on the paths are deleted as the channels for removing residual powder. To illustrate the effectiveness of the proposed method, multiple 3D numerical examples and manufacturing experiments are conducted. The outcomes consistently demonstrate the advantage of the sequential strategy in achieving printable structures while minimizing any potential performance degradation.Please check and confirm the author names and initials are correct. Abstract:Additive manufacturing (AM) makes it possible to fabricate complicated parts that are otherwise difficult to manufacture by subtractive machining. However, such parts often require temporary support material to prevent the component from collapsing or warping during fabrication. The support material results in increased material consumption, manufacturing time, and clean-up costs. The surface precision and dimensional accuracy of the workpieces from AM are far from the engineering requirement due to layer upon layer manufacturing. Subtractive machining (SM), by contrast, can fabricate parts to satisfy the requirements of surface precision and dimensional accuracy. Nevertheless, the components need to be relatively uncomplicated for subtractive manufacturing. Thus, hybrid additive-subtractive manufacturing (HASM) is gaining increasing attention in order to take advantages of both processes. There is little research on the topological design methodology for this hybrid manufacturing technology. To address this issue, a method based on geometry approach for topology optimization of continuum structure is proposed in this paper. Both additive manufacturing and subtractive machining constraints are simultaneously considered in each topology optimization iteration. The topology optimization is performed by the bi-directional evolutionary structural optimization (BESO) method. The effectiveness of the proposed method is demonstrated by several 3D compliance minimization problems.
