Abstract:In this paper, the ultrasonic vibration-assisted grinding is studied, and a new method is provided to solve the problem of matching the machine tool system and the ultrasonic system. By establishing the matching model, this problem is theoretically solved optimally. Moreover, the abrasive grain motion equations, the removal rate model, and grinding force predictionmodel are presented. Then the grinding force and the processing quality in system matching are researched by numerical simulation. When ultrasonic system parameters exceed the critical value, the surface scallop height of workpiece becomes lower with single-grain track and intergranular track overlapping. The grinding force decreases as the spindle speed, vibration amplitude, and vibration frequency increase. And the grinding force increases as the grinding depth and feed rate increase. Thus, the surface morphology of the workpiece and the change trends of the grinding force can be predicted through the system matching model. As a result, the best ultrasonic equipment can be decided accordingly to cooperate with the machine tool for grinding.

Abstract:In this paper, a fuzzy self adaptive EDM control system is presented. By using fuzzy theory and applying fuzzy control method, detailed analysis on the gap voltage, one of the most important EDM process parameters, is made Fuzzy rule library is obtained and fuzzy controller is constructed on the analysis. Self adaptive control of the EDM process is realized by the self adaptive regulation of the input quantizational factor and output proportional factor of the fuzzy control system. Experiment results show that this system has good self adaptability and high reliability which will result in the higher productivity.

Abstract:Phase difference between voltage and current is called impedance phase characteristic which reflects stator's resonance characteristic of ultrasonic motor(USM).Closed loop control of USM is realized in using phase-locked loop through gathering phase difference signal between voltage and current.Using this method there's no need to set isolated pole.By experiments it is proved that the infection of temperature change to USM can be compensated by tracking phase difference,which makes motor run on initial setting point.When setting value is changed,the circuit can follow up phase diversification,making motor run steadily.

Abstract:Ultrasonic motor is difierent from traditi- onal electromagnetic motor and it is driven bv friction force.It is characterized by rapidly dynamic perfor- mance and high resolution.Based on its character,this paper introduces a precise position control metho- d.Firstly,the paper points out the essentials of high resolution and stepping characteristic of ultrasonic motor in theory and experiment.Next,based on this characteristic of the motor,the paper discusses high precise position control strategy named stepping- position control method and the factors that influence position precision are analyzed.By the stepping- position control method,high precise position control (0.010°) have been realized by the experimental hybrid transducer type ultrasonic motor,which demonstrates its potential for driving high precise mechanical system,such as MEMS.

Abstract:As running,the resonant frequency of ultrasonic motor will drift,which then leads to the decrease of speed and the decline of efficiency.For realizing the function of frequency tracking in driving power,the fundamental of frequency tracking based on keeping voltage-current phase difference unchanged was expounded,and the frequency tracking system for ultrasoinc motor was realized with phase-locked loop(PLL) CD4046.In conclusion,experimental results prove that the method is feasible.

Abstract:The resonant frequency of the ultrasonic motor drifts during motor operating as the temperature rising.The frequency drifting has a great effect on the output performance of the motor,such as speed,efficiency.So the function of frequency tracking is needed in the driving circuit.The relation between input voltage and frequency was analyzed using the equivalent circuit,then the effect of the temperature and load on dynamic impedance,resonant frequency,driving voltage and the speed were analyzed by experiment respectively.A new frequency tracking control strategy with driving voltage was advanced based on the control of input voltage.At last,a 60mm diameter traveling-wave ultrasonic motor was tested in this research,The speed fluctuation was tested below 5.1%,6.3%,6.4%,the efficiency of the motor increases about 0.88%,5.3% and 3.1% under no-load,light-load and heavy-loads respectively.

Abstract:Ultrasonic cutting is a superior machining process for brittle materials, owing to its capability to reduce the cutting force and improve the surface quality. To avoid the destructive instability of ultrasonic vibration induced by the cutting force, the excitation frequency of the ultrasonic system must reliably track its resonance frequency. However, it remains challenging for the conventional frequency tracking methods via one parameter to simultaneously achieve both high response rate and high tracking accuracy. This study proposes that more than one parameter could be coupled to get advantages from each parameter. A frequency tracking method via the synergetic control of circuit phase and current of the ultrasonic system was proposed as an example. This method utilizes the phase to responsively determine the tracking direction and uses the characteristic current as the endpoint frequency to ensure accuracy. Theoretical analyses and numerical simulations were conducted to demonstrate that the proposed method can accurately track the frequency of maximum vibration amplitude with a higher response rate than conventional methods. Moreover, ultrasonic cutting tests were performed on Nomex composites to evaluate the machining performance of the ultrasonic system with the proposed method. The experimental results verify that the proposed frequency tracking method enables the ultrasonic system to reach a stable state with a shorter response time, which is beneficial for the reduction of cutting-induced defects.

Abstract:This paper presents the methodology for the design and control of a high-stiffness fast tool servo (FTS) system for practical application in diamond machining of freeform surfaces. The electromechanical model of the FTS system is established by combining the piezoelectric actuator and the flexure hinge mechanism for the formulation of the control methodology. In order to accommodate the system nonlinearity, cutting force disturbances as well as to realize fast and accurate tracking of designated tool path required for diamond machining of freeform surfaces, a novel adaptive terminal sliding mode (NATS) control strategy capable of online self-tuning of the system gain and reach time related parameters are developed. Stability analysis of the proposed NATS controller is performed. The convergence behavior of tracking error in the presence of model parameter variations and cutting force disturbance is analyzed. Experimental verification was conducted to validate the effectiveness and robustness of the NATS control. By comparing with other related control methods, it shows significantly improved performance. The percentage of tracking error was only 0.1% for the varying trajectories on machining water-drop surface. Taking advantage of the excellent tracking performances of the FTS prototype on a diamond turning machine, various freeform surfaces were successfully produced with high quality.
Adjusting Traveling Wave Type Ultrasonic Motor Stator Modal Frequencies Into Coincidence

Abstract:It is pointed out that the difference of the two modal frequencies affects the speed stability and the efficiency of the ultrasonic motor by analyzing operation mechanism of traveling wave type ultrasonic motor. The two modal frequencies are always different because of material property variation and machining errors. In order to solve the problem, the dynamic equation of the stator is solved with the structural perturbation theory, then a method is found by resolving the equation, thus adjusting the two modal frequencies into the same one. A test is made with a TRUM-60 made in Research Center of Ultrasonic Motors at Nanjing University of Aeronautics and Astronautics, in which the stator is cut at the appropriate position according to the ANSYS software, and the difference of the two modal frequencies of the stator is changed as 0.04 kHz from 0.42 kHz by the PCV-Z-040-F polytec scanning vibrometer. The result shows that the method is effective for adjusting two modal frequencies of ultrasonic motor stator into coincidence.

Abstract:The necessity of having the functions of the frequency tracking automatically and the vibration amplitude control in the power ultrasonic vibration system is summarized in the paper. The approaches of the frequency tracking automatically by using a self-optimizing fuzzy control and the vibration amplitude control based on a self-modifying PID fuzzy controller in the power ultrasonic instrument are presented. The principles and structures of two fuzzy controllers are analyzed, and the design procedure is introduced in details. The experiments show that the robustness and the control accuracy of the system are improved by using these fuzzy control techniques. A novel means of the vibration control in the power ultrasonic system is offered.

Abstract:Great efforts have been made to improve the accuracy of NC machine tools, within which thermal error compensation is one of the most efficient ways. A new thermal error compensation instrument which is based on thermal modal analysis for NC machine tools is introduced in this paper. OMRON'sCJ2M-CPU11 is used as microcontroller, and SAILING TECHNOLOGY's STA-A08 temperature measuring modules as temperature transmitter. Through hardware and software design, high precision and stability can be achieved. By measuring several key points' temperature and making use of a thermal error compensation theory, real-time thermal error compensation can be output to the machine tool, thus thermal error can be reduced.

Abstract:An effective contact force control strategy is of great significance for accurate and stable ultrasonic thickness on-machine measurement. However, it is difficult to adjust the contact force dynamically due to the uncertainty of the geometric characteristics of the measured workpiece. In this paper, a contact force control method based on the combination of adaptive impedance controller and sliding mode variable structure position controller is proposed. First, the control process with the force tracking impedance control and a normal contact force calculation model is established. Then, a force-position conversion model and a sliding mode variable structure controller are proposed. Further, a simulation with a typical S-shaped measured surface is given to show that the algorithm for controlling contact force can achieve good real-time tracking performance and has stronger robustness than traditional methods. Finally, an arc-shaped aluminum alloy thin-wall part thickness is sampled along the scan trajectory to verify the effectiveness of the algorithm. The experimental results show that the proposed algorithm for controlling contact force can quickly adjust the measuring device to the target position and maintain the stability of the normal contact force to ensure the accuracy of ultrasonic thickness on-machine measurement.

Abstract:In order to make full use of the characteristics of fast response and high resolution of linear ultrasonic motor,and realize the micro-step control of motor,the influence of excitation signal on characteristics of micro-step output was discussed.Firstly,the transient characteristics of the motor were analyzed to study the process of single step response.Secondly,to obtain high precision control of excitation signals applied on motor,the working principle of dual-PWM topology structure ultrasonic motor driver was analyzed,and turn-off control of the driver was considered by experiments.Finally,the influence of the cycles of excitation signals,the peak to peak value of excitation signals,and the interval of excitation signals on characteristics of micro-step output was studied,respectively.Experimental results show that it's available to achieve precision control of excitation signals when the driver signals turned off at zero phase and a quick discharge circuit is built.It is good for micro-step control of motor due to the linear characteristics of micro-step output when the interval of excitation signals greater than 10ms,and the excitation voltage as control parameter.It's possible to reduce the average speed of the motor for low speed control when the interval of excitation signals less than 3ms.

Abstract:Rotary ultrasonic machining (RUM) has been regarded as a promising method for processing difficult-to-cut materials due to improved machining efficiency and surface quality. Due to the machining load-induced resonant frequency shift of the RUM system, frequency tracking is a critical function to ensure the RUM system works at a resonance state to output an efficient tool vibration. However, current frequency tracking methods assume that the system's impedance circle is unchanged under load, which is not unsatisfactory, especially for large loads, resulting in a narrow bandwidth of frequency tracking. This study proposes a high-bandwidth resonant frequency tracking method valuing the dynamic resonance impedance characteristics of the giant magnetostrictive RUM system. The resonant frequency of the system is derived from the electrical feedback based on a RUM system's novel electrical model, which assumes a dynamic resonance impedance circle. Control simulation is conducted on the Modelsim software to verify the feasibility of the proposed frequency tracking method preliminarily. Then, an ultrasonic power supply with a new frequency tracking module is built. Loading experiments and machining tests are conducted to evaluate the load response of the RUM system. The results demonstrate that the frequency tracking bandwidth can be improved from 450 Hz to >750 Hz or 200 Hz to >1000 Hz for two different RUM system configurations, verifying the proposed method's efficacy.

Abstract:Longitudinal-torsional (L-T) vibration in rotary ultrasonic machining (RUM) can further reduce the cutting force and improve the machining efficiency compared with the single longitudinal vibration in RUM. In this study, an ultrasonic step horn with spiral slots using the principle of mode conversion was designed to realize L-T vibration. The torsional amplitude to longitudinal amplitude (AT/AL) ratio is proposed to quantify the efficiency of mode conversion. Moreover, a simulation method was used to carry out the frequency coupling design of the ultrasonic horn with spiral slots. The influence of the step position and slot position with a spiral angle of 52° on the resonant frequency and amplitude of the ultrasonic horn were analyzed, respectively. Based on the simulation results, ultrasonic horns with different AT/AL were designed and fabricated. Finally, the results obtained through experiments with milling glass plane revealed that the cutting force was reduced by 48–73%, while the surface quality improved compared with single longitudinal vibration when the torsional vibration is coupled with the longitudinal vibration in RUM. The reasonable AT/AL ratio could effectively reduce the cutting force when the synthetic amplitude was the same. This indicates that the L-T vibration changes the trajectories of the diamond abrasives, which improves the machining performance.

Abstract:For multi-axis motion system widely used in CNC machine tools, contouring following control is an important research topic. For most existing contouring motion control methods, it is usually necessary to estimate the contouring error of multi-axis system and then design contouring controller to suppress it. However, additional contouring error estimator and controller requiring complicated hardware adjustment is not suitable for existing commercial CNC systems with built-in control systems. In this paper, a frequency domain analysis based trajectory modification method is proposed to improve contouring control performance through a way that is easier to implement. In the proposed method, the modified trajectory can be calculated off-line just according to the instantaneous frequencies of the reference trajectories and the closed loop frequency characteristics of each axis. After the modification, the amplitude attenuation of the actual position output can be effectively suppressed, and the output of each axis has the same phase lag, thus improving the contouring control performance. Compared with other existing contouring control methods, the main contribution of this paper is to analyze and control contouring error from the angle of frequency. Various of simulations and comparative experiments are conducted to verify the effectiveness of the proposed contouring control method. The experimental results demonstrate the advantages of the proposed scheme over other methods, i.e. excellent contouring control performance can be achieved without additional contouring error estimation and control. Abstract:The relationship between the rotation speed of an ultrasonic motor (USM) and its driving frequencybehaves nonlinearly with time-variability, and which limits its practical applications. In this paper, we show theresearch on the speed control techniques of a traveling-wave-type ultrasonic motor. At first, the relation betweenthe rotation speed and feedback voltage from a sensor, which is a segment (isolated electrode) of the piezoelectricceramic element bonded on the stator of the USM, is derived. And a speed controller for the USM is designed andmanufactured. Secondly, aiming at losing balance between the CW and CCW rotation speed, a balancing compen-sation algorithm is put forward, and which is implemented with hardware. The experimental results show that af-ter putting the controller and balancing compensation controller into the driver, the speed of the USM possesses oflinearity and time-invariability with a command voltage, and the CW rotation speed of the USM have a better ac-cordance with the CCW.
