Abstract:Over 30 years heat pipe technology has found many applications in various industries and is proven to be a highly efficient heat transfer technology. There is therefore an emerging problem to ensure the safe operation and long term service life of heat pipes. In the present paper a high temperature life test is conducted on the heat pipes of low-alloy ferritic steels and a stainless steel with alkali metals as working fluids. The corrosion mechanisms of the alkali metals at elevated temperature are studied and measures are suggested for improving the design and manufacturing technology of high temperature heat pipes.

They have different geometric parameters, such as plate height, plate spacing, and plate angle. Heat transfer coefficients and friction factors have been obtained in clean tests. Composite fouling experiments have also been performed. The tests are primarily focused on the effects of average velocity. Scanning electron microscope (SEM) was used to investigate the microscopic structures of composite fouling and analyze the fouling characteristics in composite fouling tests. The plate heat exchanger with the largest de and height to pitch ratio shows the best anti-fouling performance.

Abstract:The leakage failure of the austenitic stainless steel tubes in the hydrogenation unit of a petrochemical company was analyzed. The causes of the failure were investigated by visual examination, chemical compositions analysis of the tube, microscopic examination, metallographic examination and scale layer analysis. The results showed that the directly reason of the failure is pitting corrosion and stress corrosion cracking. We concluded that the improper heat treatment of the austenitic stainless tubes and existence of the corrosive substances including wet hydrogen sulfide and hydrogen chloride in the working medium, result in the occurrence of the corrosion, and the complex flowing conditions accelerate the corrosion process. Proposals were put forward in this paper.

Abstract:Failure of a 304 stainless steel (304 SS) tube used as a steam heater in a liquid sulfur recovery unit was investigated by using various characterizing techniques. The investigation revealed the outer wall of the heat exchanger underwent severe pitting corrosion, and the formation of cracks was initiated from the outer wall pits. The cracks were branched and propagated mainly in a transgranular mode. Pitting, intergranular corrosion and corrosion thinning due to the external medium led to the failure of the heat exchanger by SCC. EDX and XRD analyses showed that the corrosive medium mainly contains sulfur compounds and some chloride ions. The findings in this study suggest that the failure of the 304 SS tube occurred due to pitting, intergranular corrosion and SCC caused by sulfuric acid and chloride ions.

Abstract:By using about twenty macroscopic and microscopic analysis techniques and testing methods,failure analysis on a number of leakage cases of heat transfer titanium tubes,which occurred in some heat exchangers of nuclear power facility with type of CANDU-6 from abroad,was systematically carded out.Through observation and analysis on fractographs of the failure tubes,a new kind of failure mechanism by hydrogen-blistering existed in the tubes under circumstance of seawater was firstly found at home and abroad;other five kinds of failure mechanisms as well as their corresponding morphology distinctions were also revealed.It was definitely identified that the inappropriate ways adopted in design,manufacture and installation of the tubes,resulting in their premature failure, were primary causes and chocking of the tubes resulted from some foreign materials like oyster shell,sediment,and rubber-lined belt,etc.was the other important cause.A series of specific countermeasures,which have been demonstrated successfully after implementation,were thus put forward.Moreover,the achievements obtained can also provide instructive significance for ensuring effective protection and safety operation of heat exchangers running under circumstance of seawater in some industries such as nuclear power,electric power,petrochemical,chemical, metallurgy and so on.

Abstract:Several failure resulted from corrosion perforation occurred in tubes in heat exchanger have found in inspection in one petrochemical cooperation.The eddy current examination for tube bundle in heat exchanger was carried out.By using direct spectrum meter and 3-D microscope,the material of failed tube and concave surface were observed and examined.The composition of process water was also examined by using ion chromatogram meter and mass spectrum meter.Then,the broken edge and the hollow in tubes were analyzed from the observation of micro-surface and the analysis of the composition micro zone.It was shown that the cause of failure was resulted from calcium corrosion with local calcium congestion at concave zone and under scale.And the formation of alternate calcium and acid corrosion and the acid corrosion under scale may be other causes of the failure.

Abstract:Experimental and theoretical investigations of precipitation fouling performance have been performed inside four corrugated plate heat exchangers (PHE). They have different geometry parameters, such as plate height, plate spacing, and plate angle. Heat transfer coefficient and friction factor have been obtained in the clean tests with the range of Reynolds number of 600-6000. Three precipitation fouling experiments focused on temperature influences and geometric designs have been performed. PBE with the largest hydraulic diameter and height to pitch ratio shows the best anti-fouling performance. Scanning electron microscope is used to investigate the microscopic structures of precipitation fouling. A type of Teflon coated plate has been used for testing the anti-fouling characteristic of PHEs. The coated plates show well anti-fouling performance comparing with the common SS-304 plates. A semi-empirical fouling model using Prandtl analogy has been established. The model predictions agree well with experimental data.

Abstract:Heat exchangers, as essential devices for facilitating heat transfer, have found a variety applications in various industries. However, the occurrence of corrosion-related failures in real-world scenarios remains a prevalent problem that can lead to catastrophic incidents. This paper investigates the problem of corrosion perforation on the outlet flange of a heat exchanger in a sour steam stripper from a petrochemical company. Failure analysis was performed using physical testing and chemical analysis, metallographic examination, microscopic observation, and energy spectrum analysis. Intergranular corrosion experiments and flow calculations were performed to verify the analysis. The results indicate that the main cause of the flange corrosion perforation was the formation of a highly concentrated NH4HS aqueous solution during the cooling process of the NH3, H2S, and water vapor in the fluid passing through the heat exchanger, and the velocity was too high, which triggered alkali-sour water washout corrosion. To prevent the recurrence of similar corrosion perforations, recommendations for material and process optimization are proposed to effectively reduce the safety production risks in refinery units and provide valuable information for the safe long-term operation of a sour steam stripper.

Abstract:This study investigates the failure behavior and the failure mechanisms of copper tubes used in the air conditioning heat exchanger. Results showed that one or more electrochemical corrosions destroyed the integrity of the copper tube and brought about the failure of the air conditioning heat exchanger in advance. The failure behavior and the failure mechanisms of the copper tube used in the air conditioning heat exchanger were analyzed using macrostructure and microstructure examination and the chemical composition analysis of the corrosion products. Results showed that the corrosion of the exterior surface of the copper tube should be responsible for the failure of the air conditioning heat exchanger. The chemical compositions of the corrosion products mainly included Cu, O, C, P, S, Cl, and so forth. The corrosion mechanisms were electrochemical corrosion under the circumstances of a humid environment, oxygen, and some corrosive medium. The corrosive media were organic carboxylic acids, Cl−, H2S, and SO2, which came from air pollutants, the combustion of fuels, the automobile exhaust, and the industrial waste gas. One or more electrochemical corrosion destroyed the integrity of the copper tube and led to the failure of the air conditioning heat exchanger in advance.

Abstract:Unscheduled shutdown often occurs in diesel hydrogenation unit due to the corrosion leakage of heat exchanger. After a series of analyses of technological and flow processes, failure causes of the U-tube heat exchanger were investigated. The inside and outside mediums of heat exchanger tubes were hot high-pressure separation (HHPS) gas and cold low-pressure separation oil, respectively. A detailed examination shows that the corrosion occurs in shell side and was caused by under-deposit corrosion of NH4Cl. Through the numerical simulation, it is found that the leakage location is at the place where water tends to accumulate. Thus, in order to prevent the corrosion of heat exchanger, the water content carried in the cold low-pressure separation oil should be reduced.

Abstract:Double-pipe heat exchangers are widely used in the high-pressure and high-temperature applications for their simple and tight tube-in-tube configuration, but therefore normal and stable operation of such pressure-bearing equipment turns to be of greater significance because potential safety risks and economic losses will be aroused if failures occur on them. To deal with this issue, abundant researches have been conducted so far, however most of them focused on the flow and fluid characteristics by numerical simulation and experimental verification, while little attention was paid to the actual cases from the engineering practice. In this paper, such an actual failure case study concerning leakage on the jacket pipe of one double-pipe heat exchanger in a high-pressure polyethylene facility is addressed. In order to find out the causes of this failure, investigation including materials inspection, chemical phase analysis, microscopic morphologies observation, micro-area chemical compositions detection and finite element analysis etc. was carried out. The results indicated that the leakage was firstly induced by the uniform corrosion and the under-deposit corrosion successively, and then stimulated by the effect of erosion from the complicated fluid characteristics around the tee structure. Finally, the related mechanisms of this synergistic effect between corrosion and erosion were discussed, and the pertinent countermeasures from both design and maintenance point of view were proposed, including descaling of the fouled inner pipe, improvement of the circulation cooling water quality, and upgrading of the pipe materials etc. Achievement of this paper will supplement the failure cases database of double-pipe heat exchangers, based on which design optimization and failure prevention will be possible.

Abstract:The shell and tube heat exchanger has been widely used in the chemical industry. However, because of complex operating conditions, the heat exchanger tubes sometimes are leaked. This paper conducted in-depth failure analysis on abnormal leakage of several tubes of a shell and tube heat exchanger, which had been used for nine years in a methyl methacrylate production facility. In order to find out the root cause of the failure, chemical analysis, metallographic structure inspection and morphology observation of the leakage tubes were carried out. The composition and properties of the tube scales were analyzed by X-ray fluorescence spectroscopic analysis (XRF), X-ray diffraction analysis (XRD), thermogravimetric analysis (TGA), and energy spectrum analysis (EDS). The micro-zone features of the leaked tubes were observed with three-dimensional stereo microscope (3D-SM) and scanning electron microscope (SEM). According to the testing results and the actual operating conditions of the heat exchanger, the root cause of abnormal leakage of the tubes was finally determined. The key finding was that the terephthalic acid gas was suddenly desublimated into solid particles while its temperature was about 300 degrees C. Thus, the gas containing terephthalic acid particles caused erosion wear, abrasive wear and local corrosion onto the inlet side of the heat exchanger, leading to abnormal leakage of the tubes. Finally, some suggestions were put forward for the heat exchanger, which were also conducive to the safe operation and failure prevention of similar equipment.

Abstract:In order to improve the flow uniformity in a plate-fin heat exchanger (PFHE), a modified header structure with a plain baffle inside is proposed. Flow distribution and pressure drop in the header were studied by numerical methods. The results show that the modified header is highly efficient in improving the flow uniformity with negligible pressure drop increase. A performance effectiveness factor was introduced to predict the effects of the modified structure on the performance of the PFHE. Influences of baffle structure parameters on modified structure performances were further discussed. The modified header structure can effectively improve the performance of a PFHE.
Stress Corrosion Cracking of Heat Exchanger Tubes in District Heating System

Abstract:The purpose of this paper is to present failure analysis, of the heat exchanger tube in a district heating system. SS304 stainless steel is used, as material for the heat exchanger tube. The heat exchanger operates in a soft water environment containing a small amount of chloride ions, and regularly repeats operation and standstill period. This causes concentration of chloride ions on the outer surface of the tube, as well as repeat of thermal expansion, and shrinkage of the tube. As a result of microscopic examination, cracks showed transgranular as well as branched propagation, and many pits were present, at the initiation point of each crack. Energy disperstive spectroscopy analysis showed Fe and O peak, as well as Cl peak, meaning that cracks were affected by Cl ion. Failure of the tube was caused by chloride-induced stress corrosion cracking by thermal stress, high temperature, and localized enrichment of chloride ions.

Abstract:This paper provides a numerical and experimental analysis on precipitation and particulate fouling in corrugated plate heat exchangers with different geometric parameters which are plate height, plate spacing, and plate angle. The Realizable κ–ε model with non-equilibrium wall functions is used in the 3D numerical simulation considering the realistic geometries of the flow channel to obtained Nusselt number and wall shear stress, while Von-Karman analogy is used to obtain mass transfer coefficient. Numerical analysis is verified by experimental study. The predicted influence of fluid velocity in fouling resistance is compatible with experimental data that it can help to optimize the design of plate heat exchangers. This investigation significantly simplifies the fouling analysis of complex flow fields and can be used to assess the fouling potential of corrugated plate heat exchangers.

Abstract:A spiral-wound heat exchanger failed to work during the reliability test of nuclear power plant and abnormal bursting of the heat transfer tubes was found after disassembling inspection. To solve this problem, a series of macroscopic and microscopic analysis methods were conducted, and finite element analysis was also used to analyze the stress distribution of the failed heat transfer tube. The results indicated that the stress corrosion cracking (SCC) caused by the interaction of the tensile stress induced by inappropriate fabrication, the aggressive chloride and hot alkaline environment from the media and the susceptible austenite stainless steel materials degraded by improper surface treatment was the root cause of this failure. The failure mechanisms were discussed and the relevant countermeasures were proposed to prevent the occurrence of the similar failure again. Considering that the failure case of spiral-wound heat exchanger was reported rarely so far, the achievement of this paper would provide useful experience for the safety maintenance management of spiral-wound heat exchanger in the future.

Abstract:An experimental investigation, coupled with theoretical modeling of CaCO 3 fouling in plate-and-frame type heat exchangers (PHEs) have been conducted. Four different plates, made of SS-304, are used in two different surface patterns (chevron and zig-zag) of varying corrugation severity (waviness depth and pitch) and area enhancement. They were further characterized in clean, non-fouled convection by their measured heat transfer coefficients and friction factors in the Reynolds number range of 600–6000. The flow-fouling experiments delineate the effects of temperature and plate-surface geometry on growth rates and stabilization of fouling resistance, along with the anti-fouling behavior of plates coated with a hydrophobic PTFE (Teflon) film. Moreover, the microscopic structure of fouling deposits is mapped in a scanning-electron microscope. Corrugated plates with the largest height-to-pitch ratio and hydraulic diameter are found to have the lowest fouling growth rate and resistance; Teflon-film coating of plate surface is also found to mitigate fouling relative to the performance of bare stainless steel plates. Finally, a semi-empirical fouling model, based on the Prandtl–Taylor analogy, has been devised to describe the experimental data and provide a predictive tool.
