Abstract:Spatter and microcracks are inherent defects commonly associated with holes produced with laser drilling. In order to prevent spatter deposition and formation of microcacks this work reports a novel laser drilling method based on the gelcasting technology. The work presents a new laser drilling method, through which the irregular spatter at the exit of the hole and microcracks produced by the traditional laser drilling method can be effectively prevented by direct laser drilling of gelcast green body and compact micro holes with much more regular shapes without microcracks can be successfully obtained.

Abstract:This work reports a novel anti-spatter and anti-crack ceramic laser drilling method based on the gelcasting technique. A Nd:YAG solid state laser was used to drill micro-holes directly on a gelcast green alumina body. The results reveal that the irregular spatter at the periphery of the hole inherent to traditional laser drilling methods can be effectively prevented by direct drilling of the gelcast green body. Much more regular hole shapes without microcracks were also successfully obtained.

Abstract:Underwater laser drilling of alumina ceramics is an effective means to improve the quality of holes in the material. In the process of underwater laser drilling, not only water plays a great role in improving the quality of the hole, but also bubbles (generated by ceramic melting explosions in water) play an important effect in reducing the recast layer of the hole wall. In this paper, the influence mechanism of water and bubbles on the surface quality of the hole of laser drilling in water was studied. Two sets of experiments were performed for the laser drilling of alumina ceramics in air and in water, respectively. The results showed that water and bubbles effectively reduced the thickness of the recast layer and the amount of spatter. Moreover, by comparing the width of cracks on the hole wall of the alumina ceramic drilled by the laser in air and in water, it was found that water significantly reduced the thermal effect of the laser. The collapse and rupture of the bubbles produced shock and vibration, causing the recast layer on the inner wall of the hole to fall off. However, the cooling time of the recast layer was reduced due to the cooling effect of water. If the bubbles cannot be broken in time, it will cause the formation of a blowhole on the hole wall. When the input current of the laser machine was 160 A, both water and bubbles were helpful to improve the quality of laser drilling alumina ceramics. The research in this article supplements the mechanism of underwater laser drilling. And it has important reference value in engineering application.

Abstract:Alumina ceramic substrate is an ideal material for the new generation of microelectronic systems and devices, which is widely used in aerospace, 5G communication, high-power semiconductors, and high-power LED lighting, etc. The high-quality micro-hole processing of the alumina ceramic is the basis for system interconnection and device packaging. The existing laser processing methods, such as the single millisecond laser drilling and nanosecond laser drilling, et al., are difficult to achieve high processing efficiency and quality at the same time. So, hybrid laser processing technologies, such as combined pulse laser (CPL) and liquid-assisted laser drilling, have been widely studied. In this review, we detail the current research status of laser drilling theory of alumina ceramic and its development trend. Also, the current status of the drilling research of long-pulsed laser, short-pulsed laser, and ultrafast laser is discussed, and their advantageous points and respective limitations are compared. In addition, the research hotspot of hybrid laser processing technology is highlighted, specifically from the CPL drilling and liquid-assisted laser drilling. Finally, the future key research directions that need to be conducted in the field of laser drilling of alumina ceramic substrates are discussed to further promote the applicability of the laser drilling technology.

New Laser Machining Technology of Al2O3 Ceramic with Complex Shape

Abstract:A new method was developed for the fabrication of complex-shaped Al2O3 ceramic parts by combining laser machining and gelcasting technique. The unwanted ceramic powders parts were selectively removed by laser machining specified by a computer program, and the gelcast Al2O3 green bodies were machined to a designed shape by a CO2 laser at a wavelength of 10.6μm. The influences of solid loading, laser output power, scanning speed and nitrogen purge on the machining of green Al2O3 ceramic bodies were studied. The experimental parameters were optimized, the green Al2O3 bodies with solid loading of 40vol% or below were easier to be machined, while the green bodies with solid loading of 45vol% or above were hard to be further machined due to the surface sintering. Better machining quality and deeper machining depth could be obtained when the laser power is 30W. The green Al2O3 bodies with complex shape were obtained by the laser machining.
Triple Rings Trepanning Technology for Holes Ablated Using Nanosecond Pulse Laser in Al2O3 Ceramics Substrate

Abstract:The drilling pattern significantly impacts the quality of the holes and the efficiency of laser holes processing. This study utilized triple rings laser trepanning technology to process holes in Al2O3 ceramics substrates, which were 0.25 mm thick, using a fiber nanosecond laser. The effects of the number of laser scans, laser scanning speed, the amount of defocusing, and the laser power on the geometrical features of the holes such as the hole diameter, hole roundness, and taper angle were studied. The results show that in the case of unsaturated holes, both the entrance and exit diameters expanded as the number of laser scans increased, and the taper angle reduced. In contrast, the diameter and taper angle of saturated holes remained relatively stable as the number of laser scans increased. The diameter of the holes gradually decreased as the laser scanning speed rose. The taper angle of the holes gradually increased as the laser scanning speed rose. At a scanning speed of 50 mm/s, the hole taper angle decreased to 5.51°. With a defocusing amount of 0 mm, the laser energy density on the workpiece surface was maximized, resulting in the largest exit diameter and the smallest taper angle for the hole. It is deemed appropriate to process Al2O3 ceramics substrate at a power of 30 W. Furthermore, the average roundnesses at the entrance to the holes obtained by the laser triple rings trepanning technology processed in this paper were all above 0.95, and the average roundness at the exit from the holes was above 0.93. The roundness at the entrance to the holes was better than at the exit from the holes. The results of this study will find potential application in the field of ceramic manufacturing.

Abstract:Millisecond laser and picosecond laser were used to drill in Ni-based single crystal alloy with thermal barrier coatings for processing film cooling holes. The morphology of the thermal barrier coating and the metal substrate processed by long pulse laser and ultrashort pulse laser has been studied. Results show that when the energy density generated by millisecond laser of lambda=1064 nm is 2866 J/cm(2), the process from the top coatings requires long time for melting and heat accumulation will be conducted to the alloy, and thus the heat affected zone appears in the form of molten pool. However, millisecond laser drilling from the metal surface avoids obvious heat affection, because there is enough time to accumulate heat to melt the ceramic coating but not affect the alloy. When the energy density of millisecond laser has been increased to 6369 J/cm(2), the accumulation of heat in the coating is very rapid, the ceramic material is molten rapidly, so heat transmitted to the metal substrate is avoided, while there is ceramic chip is attached to the hole wall when the molten ceramic pass through the hole. The picosecond laser requires only energy density of 32 J/cm(2) for ceramic coating processing. The process of picosecond laser trepanning drilling is that the material on the circumference of the hole is ablated until the hole is opened up, and the rest material of the hole falls out from the hole. The microcracks in the coating are generated by plasma impact force caused by picosecond laser processing. The preparation methods of TBCs cause the different directions of microcracks. The TBCs prepared by plasma spraying is a layered structure and the microcracks grow up along the direction parallel to the deposited layers. However, the EB-PVD coatings is columnar crystal structure, therefore microcracks appear in the gap of columnar crystals.

Abstract:Laser drilling of blind holes in materials often results in tapering and pointed bottom due to inappropriate beam intensity distribution, beam geometry, beam focal position and material flow erosions. In this work the effect of polarization states on taper angle at different focal plane position was analysed. A new approach of using a spatial filter shaped Gaussian laser beam from a Ti:Sapphire femtosecond laser was introduced to control the taper in the laser drilling of blind holes in Al2O3 ceramic sheets. Low taper angles and flat bottom blind holes were demonstrated drilled with the femtosecond laser and the holes were free from microcracks, recast layer, debris and without obvious heat affected zone (HAZ).

Abstract:In this study, a LASERTEC 80 PowerDrill manufacturing system was used to fabricate a series of holes on a high temperature alloy workpiece with percussion drilling strategy. The morphological and elemental evaluations of the holes were performed using a scanning electron microscope associated with an energy dispersive X-ray analysis, focusing on the formation of melting and spattering contents, recast layer, and micro-cracks. Additionally, a quantitative method based on Matlab programming was developed to characterize conicity and circularity of the holes, with the calculation of the apparent radius, the RMS deviation, and the maximum deviation. The results showed that more melting and spattering contents accumulated around the holes at the entrance end than the exit end. The formation of recast layer (thickness: 15 mu m) and micro-cracks was detected along the side wall of the holes, with a significant increase in the contents of O, Nb, and Cr compared with the bulk material. The conicity and circularity of the holes were optimized at a laser power of 100-110 W and a beam expanding ratio of 4. In conclusion, the present study proposed an effective qualitative/quantitative characterization method, which could be used for the evaluation of hole quality in laser drilling.

Abstract:Ni-based superalloy with ceramic thermal barrier coatings (TBCs) is a composite material, which can be used in special environments with high temperature and high pressure such as aeroengine blade. In order to improve the cooling effect of the aeroengine, it is necessary to perform multi-size and large-area holes processing on the surface of blades. As a non-contact processing method with fast processing speed, good processing quality and almost no deformation, laser processing has been one of the important processing methods for film cooling hole processing of aeroengine blades. Percussion drilling is presented using picosecond ultrashort pulse laser in order to explore processing of deep holes in Ni-based superalloy, ceramic TBCs, and ceramic TBCs/substrate multilayer material. The effects of pulses, threshold and wavelength on hole diameter have been discussed, and the experiment on the deep hole ablation with 1064 nm wavelength has been performed. By analyzing the hole size and morphological characteristics of multiple processing parameters, the variation of hole cylindricity is obtained. A high-quality hole, without spatters around the periphery of hole entrance and without recast layer on the side-wall surface, in Ni-based superalloy coated with ceramic TBCs has been drilled. This research has potential applications to blade film cooling holes.

Development of a Quantitative Method for the Characterization of Hole Quality During Laser Trepan Drilling of High-Temperature Alloy

Abstract:Short-pulsed lasers are of significant industrial relevance in laser drilling, with an acceptable compromise between accuracy and efficiency. However, an intensive research with regard to qualitative and quantitative characterization of the hole quality has rarely been reported. In the present study, a series of through holes were fabricated on a high-temperature alloy workpiece with a thickness of 3 mm using a LASERTEC 80 PowerDrill manufacturing system, which incorporated a Nd:YAG millisecond laser into a five-axis positioning platform. The quality of the holes manufactured under different laser powers (80–140 W) and beam expanding ratios (1–6) was characterized by a scanning electron microscope associated with an energy-dispersive X-ray analysis, focusing mainly on the formation of micro-crack and recast layer. Additionally, the conicity and circularity of the holes were quantitatively evaluated by the apparent radius, root-mean-square deviation, and maximum deviation, which were calculated based on the extraction of hole edge through programming with MATLAB. The results showed that an amount of melting and spattering contents were presented at the entrance end and the exit end of the holes, and micro-cracks and recast layer (average thickness 15–30 µm) were detected along the side wall of the holes. The elemental composition of the melting and spattering contents and the recast layer was similar, with an obvious increase in the contents of O, Nb, and Cr and a great reduction in the contents of Fe and Ni in comparison with the bulk material. Furthermore, the conicity and circularity evaluation of the holes indicated that a laser power of 100 W and a beam expanding ratio of 4 or 5 represented the typical optimal drilling parameters in this specific experimental situation. It is anticipated that the quantitative method developed in the present study can be applied for the evaluation of hole quality in laser drilling and other drilling conditions.
Aluminium Nitride Surface Characterization by Grinding with Laser-Ultrasonic Coupling

Abstract:Aluminium nitride (AlN) materials are widely used in heat-dissipation substrates and electronic device packages. However, the application of aluminium nitride ceramics is hindered by the obvious anisotropy and high brittleness of its crystals, leading to poor material surface integrity and high grinding force. With the rapid development of microelectronics, the requirements for the material's dimensional accuracy, machining efficiency, and surface accuracy are increasing. Therefore, a new machining process is proposed, combining laser and ultrasonic vibration with grinding. The laser-ultrasonic-assisted grinding (LUAG) of aluminium nitride is simulated by molecular dynamics (MD). Meanwhile, the effects of different processing techniques on grinding force, stress distribution, matrix damage mechanism, and subsurface damage depth are systematically investigated and verified by experiments. The results show that laser-ultrasonic-assisted grinding produces 50% lower grinding forces compared to traditional grinding (TG). The microhardness of AlN can reach more than 1200 HV, and the coefficient of friction and wear is reduced by 42.6%. The dislocation lines of the AlN substrate under this process are short but interlaced, making the material prone to phase transformation. Moreover, the subsurface damage depth is low, realising the substrate's material hardening and wear resistance. These studies not only enhance the comprehension of material build-up and stress damage under the synergistic impact of laser, ultrasonic, and abrasive processing but also indicate that the proposed method can facilitate and realise high-performance machining of aluminium nitride substrate surfaces.
Study on reducing burrs of super alloy through structures in water jet guided laser ablation

Abstract:With the increase of thrust-weight ratio of aero-engine, the working temperature of core parts is becoming higher and higher. In order to improve the service life of core parts, many high-precision micro holes are machined on those core parts. To realize the fabrication of micro hole with less burrs on super alloy substrates, a novel water jet guided laser processing method is proposed in this paper. A material removal principle based on plasma detonation assistant machining is proposed and proved to be valid through experiments. Then a laser-induced plasma assisted ablation method using sacrificial layer in the machining of through holes and grooves on super alloy is approved. This method can get higher machining efficiency and avoid longtime trimming in subsequent experiments. The size of burrs in through hole decreases 57.89%, while the area of burrs decreases 42.32% after using 304 stainless steel as sacrificial layer in the machining of through hole. Grooves with fewer burrs are also achieved on super alloy with this method. That method can also be used to fabricate a variety of functional structures.

Abstract:To avoid the defects of conventional methods to manufacture gas film holes for gas turbine blades, femtosecond laser is applied to trepanning supper-alloy with thermal barrier coating, and holes without crack extension, attached debris, and recast layer are obtained. Combined with the material removal mechanism of femtosecond laser drilling, it can be obtained through analysis that the taper of holes is larger under trepanning with same angular speed. In addition, the process of material removal is considered as adiabatic cooling, that is, thers is nearly no heat exchange between processing material and the surrounding material. Therefore, the process of substrate material melting and re-solidifying to form a recast layer does not happen. However, black attachments are found around the hole entrance, and as the cutting times increase, they gradually cover the entire part of the entrance edge. Nanoparticles with elements nickel, zirconium and oxygen are collected during processing, which proves that the removed material leaves the substrate quickly in nanoparticles through the phase explosion mechanism. This explains why no attached debris is found on the pore wall. Compared with low-speed single layer cutting, high-speed multilayer cutting is much more efficient.

Abstract:Picosecond laser trepan drilling of the directional solidification Ni3Al-based superalloy is investigated. The processing quality of the holes and laser-induced defect zone are examined by means of scanning electron microscopy and energy dispersive spectrometer. The experimental results demonstrate that there is absence of conventional defects are detected in form of spatter and microcracks surrounding the holes, while some debris and thin recast layer composed of oxides appear in the wall of holes. According to the relationship between the temperature distribution of processing area and energy distribution of laser beam, the thickness value of the recast layer is calculated, which is basically in accordance with the measured thickness of recast layer.

Abstract:High-quality micro-hole processing of superalloy has always been challenging work in the aerospace and automobile industries. A novel high-temperature chemical assisted laser processing technology was investigated to provide an one-step in-situ method for eliminating defect layer and optimizing hole shape, thereby solving the two challenges of surface roughness and taper in micro-hole processing. An environmental-friendly chemical liquid was adopted. Chemical etching occurred at the interface of the material-modified layer in the local high-temperature environment to minimize surface roughness, and the chemical liquid played a role of a confinement layer, limiting the expansion of the high-temperature gas and plasma leading to the laser plasma ablation pressure applied to the substrate material. The influences of defocus and laser pulse interval on hole formation and geometry characteristics, taper angle, and surface roughness were investigated. The experiment results revealed that when the laser pulse interval was less than or equal to 0.1 ms, the blind hole shape was close to being cylindrical, when the laser pulse interval was 1 ms, the blind hole was a conical shape with a deeper depth. The interaction mechanism in high-temperature chemical assisted laser drilling was analyzed, including laser plasma ablation pressure, and liquid jet following cavitation bubble collapse in the liquid confined region. This study has a potential application in the field of super-alloy drilling.

Abstract:Columnar superhydrophobic microstructures has been widely used in industry; however, post processing of the structured surface with methods such as chemical modification is required. This structure has drawbacks including short lifetime, poor stability, and susceptibility to wear and damage. In this study, a novel stepped pit-like hole microstructure was fabricated by femtosecond laser ablation on the surface of alumina ceramics and excellent superhydrophobicity was achieved. The geometry of the microstructure was designed by the Cassie-Baxter law, and the influences of laser scanning speed, the distribution of microstructure, and the chemical composition of the machined surface on water-repelling were comprehensively investigated. By optimizing laser and structure parameters, the stepped pit-like surface can take full advantage of surface roughness, heterogeneous wettability, and the spatial distribution of the structure to exhibit hydrophobic performance. Furthermore, the endurance of the structure surface was examined experimentally, showing outstanding wear-resistant, anti-pollution, and self-cleaning abilities. The results of this study provide practical knowledge for the fabrication of high-performance multifunctional without further chemical modification.

Abstract:Ultrasound emission monitoring Drilling of micro cooling holes on turbine components is of critical importance for the performance of a jet engine. Water jet guided laser is a convenient processing method to drill such holes. When laser and water jet are used together, the machining region is simultaneously cleaned and cooled increasing the overall quality. It is also possible to obtain high aspect ratio holes due to the thin water jet guiding the laser for deeper holes. There are many factors in the process affecting the machining efficiency. More research and experimenting are required to understand the effects of the variables on the drilling performance. Especially, material removal differs for various geometries. In this study, experiments are conducted with different hole diameter values to explore the process limits and find out the machining efficiency depending on the hole depth. Additionally, a real-time measurement method based on acoustic signals is proposed. The experiments show a correlation between ultrasound emission and material removal depending on the hole geometry in a water jet guided laser machine.

High-quality Rapid Laser Drilling of Transparent Hard Materials

Abstract:In this study, a hybrid method for high-quality rapid drilling of transparent hard materials which combines femtosecond laser (fs-laser) Bessel beam modifying materials and selective wet etching is presented. Using this method, micro-holes with no taper of different sizes (from 10 to 35 μm) and shapes (square, triangle, circular, and pentagram) are fabricated. Bessel beams of different lengths can be generated flexibly by loading different computer-generated holograms (CGHs) into the spatial light modulator (SLM) and the maximum length of light interacting with materials can reach 320 μm, leading to a reduction of the laser scanning time by two orders of magnitude. Moreover, a set of three-dimensional multi-layer submicron through-holes in crystal materials is also realized, with an aspect ratio of more than 1000 for each hole. These results indicate that this method has broad application potential in chip packaging, aviation manufacturing, single particle catalysis, and other fields.
An experimental investigation into the defects of laser-drilled holes in thermal barrier coated Inconel 718 superalloys

Abstract:Delamination and microcracks as well as spatters are known to be inherently associated with laser drilling thermal barrier coated materials. In this study, response surface method (RSM) and single-variable method were employed to correlate the laser parameters including pulse length, peak power, pulse rate, and pulse numbers as well as the interactions among them with such defects in laser percussion drilling. Detailed observation and analysis reveals that narrow pulse length, lower peak power, and low pulse rate can produce smaller cracks area on the side wall, among which the effect of pulse length is more outstanding. As for spatters around hole entrance, the interactions among these factors were identified and a combination of higher peak power, proper pulse length (in this model not exceed 1 ms), higher pulse rate, and small number of pulses are conducive to minimize the spatter volume. Furthermore, the thermal effect near the thermal barrier coating/bond coat (TBC/BC) is especially prominent in laser drilling with wide pulse length and low peak power. The removal mechanism occurred near TBC/BC also determines the delamination crack size. And higher peak power with narrow pulse length should be a good strategy in order to break through the TBC as soon as possible and shelter the TBC or TBC/BC from thermal damage.
