Abstract:Proper characterization of rough surfaces is indispensable for accurate estimation of thermal contact resistance (TCR). This work is to establish a proper algorithm of characterizing surface topographies mechanically processed by lathe turning and end-face milling, which is to provide accurate and convenient methods of modeling surfaces for predicting the TCR. The correlations of surface roughness with wavelength and element height in these two types of mechanically machined surfaces are established. Based on the Fourier transforms, the models of the surface topographies of both lathe turning surfaces and end-face milling surfaces are proposed. The presented surface models are applied to both the macroscopic and the multiscale approaches of simulating the TCR to verify the accuracy of the presented surface models. A higher accuracy is verified by the comparisons between the experimental data of the TCR and the numerical results obtained from the presented surface models. The contact conditions of using lathe turning surfaces and end-face milling surfaces are simulated. The results indicate that short wavelength is able to increase real contact area, which is benefit for reducing the TCR at interface. Meanwhile, large flatness angle of lathe turning surfaces will severely decrease the real contact area and lead to increase in the TCR.
Surface Characterization of Thermally Oxidized Titanium Alloys

Abstract:The oxide films were prepared by thermal oxidation on the surfaces of Ti6Al7Nb(TAN) and Ti6Al4V(TAV) alloys and characterized by optical microscopy,Vickers hardness test,X-ray diffractometry(XRD) and X-ray photoelectron spectroscopy(XPS).The results indicate that the film on the surface of TAN is thinner than that on TAV and has stronger adhesion with substrate.The hardness of films on both alloys increase with elevating temperature or extending time at high temperature.However,due to the multilayered porous structure,the hardness decreases when temperature rises up to 1000℃ for TAN or 900℃ for TAV.The surface analysis of films oxidized for 1h under different temperatures shows that the oxidation behaviour of Nb is more sensitive to temperature than that of V.Both Nb and V play an important role in the oxidation process of TAN and TAV alloys,respectively.

Abstract:Thermal contact has always been a hot issue in many engineering fields and thermal contact resistance (TCR) is one of the important indicators weighing the heat transfer efficiency among the interfaces. In this paper, the contact heat transfer of conforming rough surfaces is theoretically re-estimated considering both the heat transfer from contact and non-contact regions. The fluctuational electrodynamics (an ab initio calculation) is adopted to calculate the thermal radiation. The contribution of contact regions is estimated by the CMY TCR model and further studied by modelling specific surfaces with corresponding surface roughness power spectrum (PSD). Several tests are presented where aluminum and amorphous alumina are mainly used in the simulations. Studies showed that there exists a significant synergy between the thermal conduction and near-field thermal radiation at the interface in a certain range of effective roughness. When the effective roughness is near to the scales of submicron, the near-field radiation effect should not be neglected even at room temperature.

Abstract:This study explores the relationship between the emissivity of aluminum alloy surfaces and surface roughness. Two methods are discussed which yield good overall predictions of the emissivity of rough surfaces. One method consists of using a mathematical multispectral radiation thermometry (MRT) model for the emissivity and determining both the surface temperature and the empirical constants in the emissivity model from radiance measurements. This method requires new emissivity constants to be determined for each surface topography. This study also presents an alternative method for determining the emissivity of rough surfaces. This method relies on determining the emissivity characteristics of a single reference surface and inferring the emissivity of any other rough surface of the same material by relating a surface roughness function (determined by surface topography instrumentation) of the rough surface to that of the reference surface. Using data for AL 7075 with various degrees of surface roughness, this method is shown to yield better accuracy than the first method.

Abstract:This study fills a gap in how various nanoparticle fillers affect the thermal contact resistance (TCR) of the thermal material interface between different materials. Thermal interface materials (TIMs) provide a vital method for the reduction of thermal contact resistance and can greatly improve thermal conductivity between surfaces in contact. This study investigates the working characteristics of ammonium dihydrogen phosphate (ADP) crystals and aluminium alloy (5A06) in an inertial confinement fusion (ICF) device, where TIMs with a thermally conductive silicone grease QM850 as the base was prepared and doped with five different types of nanoparticles. The effects of nanoparticle type, volume ratio, and surface roughness of the aluminium alloy on TCR were determined through experimental analysis. The results demonstrate that, when the volume ratio of nanoparticles in TIMs is held constant, TCR decreases as the thermal conductivity of nanoparticles increases. TCR reaches its lowest value at a volume ratio of 30% but increases significantly due to agglomeration effects when the ratio exceeds this point. The aluminium alloy's surface roughness also impacts TCR, but the addition of nanocomposites with varying volume content as TIMs can effectively mitigate this effect. This study provides valuable theoretical support for reductions in TCR between metal and crystal materials, which can significantly affect the thermal structural design of crystal modules.

Abstract:Surface roughening (SR) has been found to occur in solid solution 2219 aluminum alloy under tensile deformation, which will deteriorate its surface quality. To make a precise study of the surface roughening (SR) behavior and mechanism, the surface morphology of annealed and solid solution 2219 aluminum alloy was compared and crystal plasticity finite element (CPFE) simulation was carried out in this study. Thereinto, representative volume element (RVE) models of polycrystals were established according to the initial grain morphology measured by electron backscatter diffraction (EBSD). The results show that the surface roughening degree of the solid solution specimen is worse than that of annealed specimen after uniaxial tension deformation. In comparison with the annealed specimen, the grains show a larger size after solid solution treatment, thus resulting in the coarse surface to a certain extent. Moreover, texture type and density also have a significant influence on surface roughness. The rotation of grains with an S and Copper orientation intensifies the surface roughening during tensile deformation. The deformation difficulty of Goss texture in the normal direction (ND) and tangential direction (TD) varies, thus contributing to the different surface morphology. The research results will provide guidance for the improvement of the surface quality of high-strength aluminum alloy aerospace components.

Abstract:Aluminum protective coatings have poor performance due to the significant difference in coefficient of thermal expansion (CTE) between the substrate and the coating. In this study, porous anodic aluminum layer, which have high bonding, well matching and grew in situ on the substrate of aluminum alloy (4032) using anodic oxidation, and then thermal barrier coatings were produced on the surface by laser surface modification and atmospheric plasma spraying (APS). The aim of this way is to improve the interface thermal shock resistance (TSR) of the coatings. The results showed that the coatings with anodic aluminum layer (highest group average of 444 cycles) have a much higher number of thermal shock cycles than metallic bond coatings. Furthermore, the failure analysis suggested that the bonding stability of the coatings is influenced by the surface state, surface mosaic structure, as well as such as CTE and surface roughness. Eventually, a double-layer mismatch stress model was developed to characterize the residual stresses caused by deformation mismatch in the coatings. After performing calculations,from a force perspective τa≈10τb , and from a work perspective Wfa≈3.34Wfb .

Abstract:This study aims to investigate the effects of the surface roughness of an aluminium substrate on the adhesive joint strength of aluminium–aluminium specimens prepared using epoxy and methyl methacrylate adhesives for shear strength tests. Aluminium surfaces were mechanically abraded using silicon carbide (SiC) papers with different grit sizes in two different modes. The evaluated bonding performance characteristics included the maximum bonding strength and residual strength of the adhesive joints after their exposure to various environmental conditions. The results demonstrated that excellent adhesion characteristics were obtained at the optimum SiC grit size (grit-80) regardless of the adhesive type. In addition, the topographical and morphological properties of the aluminium surfaces were studied before and after mechanical abrasion via surface profilometry and scanning electron microscopy, respectively. A possible mechanism was proposed to explain the observed shear strength changes and respective modes of fracture after sample exposure to air, de-ionised water, and aqueous salt solutions.

Abstract:This paper is focused on the investigation of fatigue failure mechanism for TC17 with surface roughness, which is the quantitative expression of surface micro-scratch. First, the designed fatigue tests for TC17 with different surface conditions are carried out to investigate the mechanism of fatigue failure behavior for TC17 with surface roughness. A modified formula is developed to evaluate the fatigue limit of TC17. Then, with the comprehensive application of S–N curve models and test results, the new finding of model parameters is adopted, leading to a fatigue life model of TC17 with surface roughness. Study of fatigue evaluation model of TC17 with surface roughness is significant in theoretical and engineering fatigue study.<b>GRAPHICAL </b>

Abstract:Surface condition is one of the dominant factors affecting fatigue life. Considering the complexity of surface condition, a relatively efficient and economic approach based on surface reconstruction and interpolation method was proposed. The effect of surface roughness on the fatigue life of 6061-T6 aluminum alloy is studied to analyze the fatigue life by surface roughness parameters. Surface topography was simplified into a series of elliptic micro notches, and empirical formula for stress concentration factor is established based on simulation work. Then the extraction method of surface curve is proposed to effectively represent the real surface roughness through 3D model reconstruction. Experiment of surface roughness verified the correctness of the model. The relationship between surface roughness and fatigue life is established and the calculated value of the fatigue life is compared with the test results. The maximum error is 15.65%, indicating that the formula established is reasonable and effective.

Abstract:Mechanical interfaces are ubiquitous in devices like the micro-electromechanical system. The surface morphology plays a crucial role in thermal transport across interfaces. However, the mechanism that impacts thermal contact conductance (TCC) remains poorly understood. Molecular dynamics simulations are employed to investigate thermal transport across randomly rough mechanically contacted Si/Si interfaces. Given the random characteristics of rough surfaces, at least 20 contact structures are constructed for each root-mean-square (RMS) roughness. Furthermore, the simulation for each structure is conducted 5 times with distinct random seeds. Correlations between TCC and related factors, such as RMS, contact area ratio, the number of interacting atoms, and atomic pairs, are analyzed. Statistical results indicate a maximum variation of about 21 times in TCC, with a fixed RMS of 5 Å. This contrasts with the commonly held belief that TCC is typically determined by RMS. Interestingly, TCC exhibits a strong linear correlation with the number of interacting atomic pairs per unit area across interfaces regardless of RMS. The phonon density of states (PDOS) at interfaces is further investigated. This work elucidates the underlying mechanism that dictates TCC across mechanical interfaces with sub-nm roughness and provides insight into potential ways to optimize these interfaces for thermal purposes.

Abstract:Titanium alloy materials are used in a variety of engineering applications in the aerospace, aircraft, electronics, and shipbuilding industries, and due to the continuous improvement of the contemporary age, surface integrity needs to be improved for engineering applications. Belt grinding parameters and levels directly affect the surface integrity of titanium alloys (TC4), which further affects the fatigue life of the titanium alloys during service. In order to investigate the surface integrity of titanium alloys at different roughness levels, the surfaces were repeatedly ground with the same type and different models of abrasive belts. The results showed that at roughness Ra levels of 0.4 μm to 0.2 μm, the compressive residual stresses decreased with increasing linear velocity and there were problems with large surface morphological defects. At the roughness Ra of 0.2 μm or less, grinding improves the surface morphology, the compressive residual stress increases with increasing feed rate, and the surface hardness decreases with increasing linear velocity. In addition, the research facilitates the engineering of grinding parameters and levels that affect surface integrity under different roughness conditions, providing a theoretical basis and practical reference.

Abstract:Titanium alloys are important engineering materials used in various industry areas, such as aviation, aerospace and medical devices. The surface roughness is a significant parameter for assessing the machining quality of titanium alloys. In this study, in order to compare the effects of dry and wet milling conditions on the surface roughness of titanium alloys, we established a test system to obtain the surface roughness, three-dimensional milling vibration and three-dimensional milling force signals. The gray correlation theory was applied to investigate the correlation between surface roughness and milling vibration or milling force under dry and wet milling conditions. Using the least squares method, the prediction models of surface roughness corresponding to dry and wet milling conditions were developed according to the features of vibration or force signals. Furthermore, the combined prediction models of surface roughness that integrate multiple signal features and milling parameters were established. The comparison results revealed that there was a stronger correlation between roughness and milling force, milling vibration in wet milling. Wet milling exhibited significantly lower roughness compared to dry milling under the same machining parameters, with up to a 59% reduction. The correlation coefficient of the wet milling model is as high as 0.95.

Abstract:Traditionally, the research on thermal contact resistance based on real rough surfaces is often limited to the uniform load. This study investigated the effects of the material, surface roughness, pressure load, and temperature on the thermal contact resistance and contact interface temperature distribution non-uniformity under a concentrated load. First, rough surfaces with different surface roughness degrees were generated by using a random generation method, and microscopic contact numerical models of three different materials were established. Then, the real contact area of different pressure loads under uniform and concentrated loads were calculated. Finally, heat transfer analysis was performed at different temperatures based on the microcontact state, the thermal contact resistance and the contact interface temperature distribution non-uniformity were calculated. Compared with the uniform load, the thermal contact resistance and the non-uniformity of the temperature distribution were improved under the concentrated load, and the effect was more obvious under the conditions of a large pressure load and small surface roughness degree. In addition, it was found that the uniformity of the temperature distribution on the contact surface was proportional to the real contact area and temperature instead of the thermal contact resistance except when the real contact area was very small.

Abstract:Surface roughness affects material life, especially fatigue and wear. This study examines surface mechanical attrition treatment (SMAT) on AA7075‐T6 aluminum alloy, using low‐speed vibration, varied shot amounts, and sizes. SMAT produces smoother surfaces, lowers friction, and improves wear performance, enhancing tribological properties and engineering use. Surface roughness significantly impacts the service life of materials, particularly in relation to fatigue and wear behavior. This study investigates the effects of surface mechanical attrition treatment (SMAT) on the wear performance and surface topography of AA7075‐T6 aluminum alloy. Experimental investigations are conducted using a specially designed vibration table to apply SMAT at low speeds, varying shot amount, and shot diameter. Surface roughness is measured using a 3D optical profilometer, and wear performance is evaluated through friction coefficient, wear rate, and microstructural analysis via scanning electron microscope. The results highlight several key findings. First, SMAT demonstrates the capability to yield smoother surfaces compared to equivalent processes, enhancing performance and applicability in engineering contexts. Second, SMATed samples exhibit increased surface roughness compared to untreated samples, underscoring the influence of SMAT on surface topography and its potential implications for wear resistance and frictional behavior. The comparative analysis shows that SMAT treatment increases surface roughness from 0.14 μm to a maximum of 0.24 μm. Finally, a notable reduction in friction coefficient, up to 22%, is observed in SMATed AA7075‐T6 samples, indicating the effectiveness of SMAT in improving tribological properties and enhancing component longevity subjected to frictional forces.

Abstract:Thermal contact resistance(TCR)is a hot topic in electronics cooling,cryogenic superconducting thin films,etc.In this paper,the fundamental research method,metrology macro-and nanotechnology,and diminishing method for TCR are reviewed.In order to investigate the heat transfer mechanism of TCR,the scattering and radiation of phonon and electron should be considered besides the quantitative analysis in macro.For the experimental measurement,the accuracy is to be further improved.For reducing the contact resistance,in addition to the commonly used methods,producing new materials with high thermal conductivity(such as carbon nano-tubes)on the contact surface is a useful way.Based on the reported studies,the future researches are discussed.

Abstract:Due to shortage of energy supply and worsening environment,friction reduction is an urgent subject of tribology,a long-term attempt has been done to reduce or control friction by design and machining of surface topography.However,there is a difficulty in understanding mechanism of topography effects on friction behaviors.Friction performances of machined surface are studied in Universal Material Tester(UMT).All tests are conducted between a ball and a disk.At first,the magnitude of friction is compared in smooth contacts lubricated by the oils of different viscosity.And then the influences of roughness amplitude and surface texture on friction behaviors are investigated.The experimental results show,the higher viscosity lubricant would give rise to the lower friction in mixed lubrication regime.Roughness amplitude imposes a strong influence on friction in mixed lubrication regime,and the effect gets stronger with increasing speed,but less effect in boundary lubrication.Compared with longitudinal texture,transverse texture is lower and yield small fluctuations in friction,especially at the low speed.

Abstract:In this paper, the thermal contact resistance (TCR) of different kinds of thermal interface materials (TIMs) is experimentally investigated. The effect of contact pressure on the thermal resistance of low melting temperature alloy (LMTA) TIMS on different metal substrates has been analyzed in detail. The TCR of all TIMs decreases with the rise of contact pressures. At higher contact pressures, however, the decreasing trend of TCR becomes less pronounced. The adsorption of LMTA by perforated copper foil substrate (PCFS) and copper mesh substrate (CMS) at very high contact pressures removes the leakage phenomenon. However, its thermal resistance is higher than that of samples with a single layer of copper foil substrate (CFS). The PCFS was then parametrically analyzed to obtain the PCF porous ration and LMTA brush weight with the lowest thermal resistance. The results revealed that the TIM samples with a single copper foil substrate exhibited the lowest TCR, but at high pressures, the LMTA is flooded and pumped out. Three different PCFSs were made with 1 mm diameter surface holes and 1.5 mm, 2 mm and 2.5 mm center distances between adjacent holes. All three PCFSs yield the lower thermal resistance than samples with a single layer of CFS at the optimum brush applied LMTA weight. The lowest thermal resistance was achieved by brushing 1.018 g weight of LMTA on a PCF with 19.63% porous ration. The thermal resistance of this sample is only 0.12736 cm2 center dot K center dot W-1 at 24 MPa.

Abstract:Chemical milling is one of the most widely used processing methods for Al alloys in the aerospace and aircraft industries. The surface roughness significantly impacts the mechanical performance of chemically-milled products. Therefore, it is rational to develop a strategy to control the surface roughness. In this study, the effect of minor Sc and Zr additions on the microstructure and chemical milling surface roughness of a 2024-T6 alloy sheet was investigated. The additions optimized the surface roughness, and values of (0.7377 ± 0.0024) and (0.9053 ± 0.0018) μm in the rolling and transverse directions respectively, were achieved, which were significantly lower than those achieved by the 2024 alloy ((1.0785 ± 0.0026) and (1.2205 ± 0.0021) μm, respectively). The 2024SZ (2024-0.1Sc-0.2Zr Al) alloy exhibited fine and discontinuous grain boundary intermetallic particles (IMPs) in the as-cast state. Thermo-Calc software showed that the 2024 SZ alloy formed L12-Al3(Sc, Zr) phases during solidification, which induced heterogeneous nucleation and refined the grains. The weight fraction of IMPs in the 2024SZ alloy was much considerably smaller than that in the 2024 alloy during solidification. These IMPs affected the density of the IMPs in the T6 state. Finally, the mechanism of Sc and Zr on the chemical milling surface roughness of the 2024-T6 alloy was demonstrated. This study provides a feasible strategy for optimizing the chemically-milled surface roughness of Al alloys.

Abstract:Thickness dependent thermal conductivity measurements were made on aluminum nitride (AlN) thin films grown by two methods on the (0001) surfaces of silicon carbide (SiC) and sapphire substrates with differing surface roughness. We find that the AlN itself makes a small contribution to the overall thermal resistance. Instead, the thermal boundary resistance (TBR) of 5.1 ± 2.8 m2K/GW between the AlN and substrate is equivalent to 240 nm of highly dislocated AlN or 1450 nm of single crystal AlN. An order-of-magnitude larger TBR was measured between AlN films and SiC substrates with increased surface roughness (1.2 nm vs. 0.2 nm RMS). Atomic resolution TEM images reveal near-interface planar defects in the AlN films grown on the rough SiC that we hypothesize are the source of increased TBR.
