Abstract:As a cutting-edge heat-to-electricity technology, thermogalvanic cells (thermocells) have great prospects in low-grade heat recovery due to its high Seebeck coefficient (Se), high scalability and low cost. Most of previous studies about aqueous thermocells have been focused on the overall performance by experimentally exploring advanced electrode and electrolyte materials, while very few simulation studies were reported before, leading to the unclear mechanisms of heat and ion transport inside the thermocell. In view of these challenges, this study aims to reveal the heat and ion transport characteristics of aqueous thermocells under various critical operating parameters, providing theoretical guidelines for further design and optimization of aqueous thermocells with fixed electrode and electrolyte materials. Firstly, a multi-physical model considering the diffusion, migration and convection was established and validated. Then, the effects of hot electrode temperature, electrode spacing and electrode orientation were evaluated on the thermocell performance from the aspects of distributions of multi-physical fields, overpotentials and overall performance. Finally, a prototype aqueous thermocell was proposed based on the understandings of restrictions associated with these operating parameters. Results indicated that each operating parameter can attribute to the variation of natural convection from the intensity and forms, and then affected the ion transport flux and overpotentials, and thus determined the power density of thermocells. These findings prompted the design and optimization of new aqueous thermocells, and the proposed prototype thermocell delivered the maximum power density of 0.43 W/m2, which was 115 % higher than that of the basic rectangular thermocell.
Thermo-mechanical Studies of Thimble Geometry and Stub Materials for Voltage Drop Across the Anode-Rod Connection in Aluminum Electrolysis Cell

Abstract:This study gets across the underlying problem of voltage drop within the anode of an aluminum reduction cell and presents a thermo-electro-mechanical (TEM) model of this phenomenon. The literature review shows that the carbon–cast iron interface is responsible for a considerable amount of the total voltage drop within the anode. Relations for the electric contact resistance at this interface as a function of pressure and temperature are deduced from onsite measured data from the plant. In the first approach, the main physical properties of the thimble material were investigated. A TEM finite element modeling was developed for the geometrical effect approach of the stub hole and the thimble designs. Results show that the structure of the cast iron to carbon connector decreases the air gap. At the same time, the contact pressure occurs on the stub-hole bottom, and the contact area on the stub-hole wall increases proportionally. Consequently, the current density diminishes with an improved current distribution.Graphical Abstract

Abstract:In order to optimize the aluminum accumulation sump designs,the characteristics of thermo-stress distribution in the drained style aluminum reduction cells were studied.The electric-thermo-mechanical coupled simulations of two types of drained aluminum reduction cells,i.e.scenario Ⅰ is with central sump and two accessorial sumps at the ends of the cell;scenario Ⅱ is with only a central sump at the cell bottom,were conducted on the commercial finite element method software package ANSYS.The results show that,for scenario Ⅰ,a relatively large thermal stress intensity exists in the carbon cathode,especially for the carbon blocks at the two ends of the cell.For scenario Ⅱ,the aforementioned thermal stress intensity is relieved remarkably,and the deformation is relatively small.

Abstract:This study presents a novel 0-D phase change model with ledge solidification implementation that explicitly tracks a two-dimensional interface and temperature profile on the solid. The model has been validated through 1-D and 2-D test cases, demonstrating its accuracy in predicting the phase change front and behavior in complex geometries. The model's efficiency and limitations have been compared to a 2-D model, highlighting the advantages of the new model in relevant industrial applications, particularly in the aluminum electrolysis cell. The new model's ability to be coupled with other models, such as those for multiphase fluid flow and electromagnetics, provides a more comprehensive understanding of the aluminum electrolysis process, enabling the development of advanced control strategies. The model's potential for investigating the effects of different process parameters on ledge formation and energy efficiency makes it a valuable tool for optimizing industrial processes, reducing energy consumption, and mitigating environmental impact. These results provide a solid foundation for future research in numerical modeling of phase change and heat transfer and highlight the potential of advanced computer models to improve industrial processes and reduce energy consumption.Graphical Abstract

Abstract:This paper presents a database for the temperature-dependent thermal conductivity of compounds potentially present in the side ledge formed in aluminium electrolysis cells, between the molten electrolyte used to dissolve the alumina and the side wall. The database is given in the form of an analytical model with sets of parameters for each compound. To determine the model parameters, we considered a robust optimisation approach based on reliable models derived from fundamental physics. Where data are missing, first-principles calculations are utilized to estimate the parameters directly. For all compounds for which data are available, the model’s predictions are found to be in very good agreement with reported experimental data.

Abstract:Aluminum electrolysis cells (AECs) require effective thermal regulation to operate flexibly alongside renewable energy sources. Prior to implementing thermal regulation strategies, it is essential to predict the dynamic variations in the thermal field and ledge characteristics of a full-scale cell. This study introduces a transient electro-thermal-flow coupling model for a full-scale AEC, aimed at investigating the interactions between ledge distribution and various operational fields, including thermal, electric, and flow fields. The model facilitates the calculation and assessment of the dynamic properties of the ledge and thermal balance under ±15% flexible current variations. Results indicate that during a current increase, ledge melting predominantly occurs in the electrolyte layer, while ledge solidification is primarily observed in the metal layer during a current reduction. Regions with a thicker ledge and faster velocity tend to melt more during current increases and are less likely to return to their original shape and thickness during current reductions, complicating the rapid restoration of thermal equilibrium. To achieve uniform ledge distribution and real-time adaptation to flexible current variations, it is recommended to install distributed cooling devices on the sides of the AEC to enable differential ledge regulation at various locations.

Abstract:A computational fluid dynamics (CFD) model was developed based on the start-up, operation, and temperature fluctuations of the industrial aluminum electrolysis cell to forecast the shape, thickness, and transient behavior of the whole-cell side ledge. Results indicate a strong correlation between the shape and thickness of the side ledge and melt flow. Driven by electromagnetic force (EMF) and bubble disruption, the side ledge attached to the electrolyte is rough and uneven, whilst the toe adjacent to the metal is flatter. The modeling reliability is validated against autopsy and test data in an industrial cell. During the anode effect (AE), the electrolyte temperature and superheat increase significantly and return to normal after 30 min. The side ledge demonstrates a rapid response to the overheating, with a melting speed of 0.02 m 3 K −1 within 30 seconds AE, and the side ledge volume is reduced by 16.9 pct to the minimum value after AE. The side ledge can self-regulate against thermal fluctuation, but it needs a long time to recover. The modeling results also show that during the AE, adjusting the thermal balance by enhancing the external convective heat transfer is insufficient in a short time and that other strategies should be implemented.

Abstract:A CFD software is used to implement the numerical simulation, where two kinds of 400 kA grade aluminum cell gas collection system are studied. Based on the theory of computational fluid dynamics and energy balance, a multi-physical field model of aluminum electrolytic exhaust gas is established, the structure and the operation condition of the electrolytic cell is studied in this paper. The main conclusions are as follows: For model A, opening the tapping end side hooding panels produces larger impact on flowing exhaust gas than opening the duct end side hooding panels and keeping airtight condition, which makes the average flow rate in the two ducts decline and cause greater effect on the exhaust gas flow rate. For model B under three conditions, opening the hooding panels produces little effect, and is more conducive to maintaining gas stability of electrolytic cell.

Abstract:The heat released from an aluminum-air battery has a great effect on its performance and operating life during the discharge process. A theoretical model was proposed to evaluate the resulting thermal effect, and the generated heat was divided into the following sources: anodic aluminum oxidation reaction, cathodic oxygen reduction reaction, heat production against the battery internal resistance, and hydrogen-evolution reaction. Quantitative analysis was conducted on each part, showing that all heat production sources increased with discharge current density. It should be noted that the heat caused by hydrogen evolution accounted for the most, up to 90%. Furthermore, the regulation strategy for inhibiting hydrogen evolution was developed by addition of hybrid additives to the electrolyte, and the hydrogen-evolution rate was greatly reduced by more than 50% as was the generated heat. This research has important guidance for the thermal effect analysis of aluminum–air batteries, together with control of the thermal management process by inhibiting hydrogen evolution, thus promoting their practical application.

Abstract:The development of modern industrial aluminum reduction cell towards the direction of higher line current and more anodes. The distribution of anode current and the stability of the fluid in reduction cell are directly affected by the busbar configuration. In this paper, a simulation model of the multi-loop equivalent circuit of aluminum electrolysis cell was established by using MATLAB/Simulink, and the distribution characteristics of anode current under three different current risers were analyzed. The results show that with the increase of the number of terminals, the cell voltage decreases and anode current distribution is more uniform. The anode current is positively correlated with the distance from the terminal and the current of the nearest column busbar.

Abstract:This paper investigated the cooling processes of high temperature slags using SHTT (single hot thermocouple technique) and CFD (computational fluid dynamics) method for the purpose of recovering the waste heat. A series of slags with the CaO/SiO2 ratio of 1.1 and different Al2O3 contents were designed. The Continuous Cooling Transformation diagrams were established, aiming to bridge the gap between slag properties and practical operations. The variation of slag properties during cooling processes, including crystallization ability and glass forming ability, was investigated by SHTT and the results indicated that the variation of Al2O3 content greatly changed the slag properties, which had a great effect on heat recovery of slags. Slags with Al2O3 content 15 wt% had the smallest critical cooling rate, which was suitable for heat extraction. A 3-D model was developed to simulate the natural heat transfer between a slag droplet and the ambient air in this study using CFD package Fluent software. The results indicated that the temperature differences could be more than 100 degrees C between core and surface of slag droplets with 3 mm in diameter. These large temperature differences could cause crystallization inside the slag droplets, which should be considered in the processes of heat recovery. (C) 2014 Elsevier Ltd. All rights reserved.

Abstract:Oxide and dross formation during aluminum melt processing results in a considerable amount of loss of metallic aluminum. The total melt loss generated during melt processing can be greatly reduced by efficient use of flux, particularly for melting aluminum scrap or secondary alloys. Effective use of cover fluxes can significantly reduce dross generation by creating a barrier between the metallic aluminum and the atmosphere. The amount of metallic aluminum trapped within the dross layer can also be reduced by up to 50% using drossing fluxes. However, reducing the industrial average melt loss has remained difficult. To evaluate flux ingredients used in the casting industry, computational thermodynamic software ThermoCalc was used to calculate the driving force for reactions between twenty-one flux ingredients and eighteen common alloying and impurity elements in foundry alloys. The thermodynamic calculations, combined with other properties, were used to provide a desirable list of cover and drossing ingredients, which are being experimentally validated.

Abstract:Electrochemical thermal modeling of cylindrical cells presents unique challenges compared to other cell formats due to the effect of internal temperature gradients, which typically requires time-consuming simulations due to the number of mesh elements solved numerically. Adding to the difficulty, the emergence of silicon anodes induces voltage hysteresis that affects the cell behavior. In this paper, a reduced-order electrochemical-thermal model is developed for a 21700 cell, which is highlighted by three microcells considering the effects of internal temperature gradients, and an anodic stress model capturing the hysteresis effects caused by the silicon content. The electrochemical, thermal, and mechanical behaviors are investigated. During operations, a temperature gradient arises in the radial direction, resulting in a decrease in local resistance and an increase in reaction rate at the high-temperature core location. The presence of silicon causes a voltage hysteresis that is dominant in the low SOC range, which affects not only the irreversible but also the entropic heat generation. The proposed method achieves an 85% calculation time reduction compared with the existing literature method and a 95% reduction compared with the full order method, while maintaining the accuracy of the terminal voltage and heat generation rate predictions that are validated by experiments.

Thermal Modelling of Battery Cells for Optimal Tab and Surface Cooling Control

Abstract:Optimal cooling that minimises thermal gradients and the average temperature is essential for enhanced battery safety and health. This work presents a new modelling approach for battery cells of different shapes by integrating Chebyshev spectral-Galerkin method and model component decomposition. As a result, a library of reduced-order computationally efficient battery thermal models is obtained, characterised by different numbers of states. These models are validated against a high-fidelity finite element model and are compared with a thermal equivalent circuit (TEC) model under real-world vehicle driving and battery cooling scenarios. Illustrative results demonstrate that the proposed model with four states can faithfully capture the two-dimensional thermal dynamics, while the model with only one state significantly outperforms the widely-used two-state TEC model in both accuracy and computational efficiency, reducing computation time by 28.7\%. Furthermore, our developed models allow for independent control of tab and surface cooling channels, enabling effective thermal performance optimisation. Additionally, the proposed model's versatility and effectiveness are demonstrated through various applications, including the evaluation of different cooling scenarios, closed-loop temperature control, and cell design optimisation.

Abstract:During aluminium electrolysis, a ledge of frozen electrolytes is generally formed, attached to the sides of the cells. This ledge acts as a protective layer, preventing erosion and chemical attacks of both the electrolyte melt and the liquid aluminium on the side wall materials. The control of the sideledge thickness is thus essential in ensuring a reasonable lifetime for the cells. The key property for modelling and predicting the sideledge thickness as a function of temperature and electrolyte composition is the thermal conductivity. Unfortunately, almost no data is available on the thermal conductivity of the sideledge. The aim of this work is to alleviate this lack of data. For seven different samples of sideledge microstructures, recovered from post-mortem industrial electrolysis cells, the thermal diffusivity, the density, and the phase compositions were measured in the temperature range of 423 K to 873 K. The thermal diffusivity was measured with a laser flash technique and the average phase compositions by X-ray diffraction analysis. The thermal conductivity of the sideledge is deduced from the present experimental thermal diffusivity and density, and the thermodynamically assessed heat capacity. In addition to the present experimental work, a theoretical model for the prediction of the effective thermal transport properties of the sideledge microstructure is also proposed. The proposed model considers an equivalent microstructure and depends on phase fractions, porosity, and temperature. The strength of the model lies in the fact that only a few key physical properties are required for its parametrization and they can be predicted with a good accuracy via first principles calculations. It is shown that the theoretical predictions are in a good agreement with the present experimental measurements.

Abstract:In the Aluminum reduction technology, the current in a cell is first distributed through a series of anodes before reaching the electrolytic bath and the metal pad. This can be conceptualized as a series of resistances in parallel, each with its own parameters and resulting current. In this work, a transient model of the anodic Current distribution is presented. This model tracks the properties of each anode (age, dimensions, presence or absence of slots) and predicts the local current, Anode-cathode distance (ACD) and Current efficiency throughout the anodic cycle. More complex phenomena, such as the deformation of the metal pad and the ledge formation around new anodes, are also taken into account by simplified laws. The model has been extensively validated based on industrial Measurements, and can now be used to gain insight into the behavior of the pot, estimate the local ACD, and guide design and operating decisions.

Abstract:Aluminum castings are widely used by the automotive industry in both as-cast and heat-treated conditions. The purpose of heat treatment is to obtain a better combination of strength and ductility. However, heat treatment needs not only cycle time but also energy cost. The heat treatment with residual heat of aluminum castings, immediately after their solidification, can reduce reheating, cycle time and energy consumption. A three-dimensional model for solidification and solution is presented in this study. This model predicts temperature distribution during the heat treatment procedure and can help with the design of the heat treatment parameters. The model is used for the 319 aluminum castings and the simulation results are compared with experimental data.

Abstract:To ensure optimum working conditions for lithium-ion batteries, a numerical study is carried out for three-dimensional temperature distribution of a battery liquid cooling system in this work. The effect of channel size and inlet boundary conditions are evaluated on the temperature field of the battery modules. Based on the thermal behavior of discharging battery obtained experimental measurements, two temperature control strategies are proposed and studied. The results show that the channel width of the cooling plates has a great influence on the maximum temperature in the battery module. It is also revealed that increasing inlet water flow rate can significantly improve the heat transfer capacity of the battery thermal management system, while the relationship between them is not proportional. Lowering the inlet temperature can reduce the maximum temperature predicted in the battery module significantly. However, this will also lead to additional energy consumed by the cooling system. It is also found that the Scheme 5 among various temperature control strategies can ensure the battery pack working in the best temperature range in different depths of discharge. Compared with the traditional one with a given flow rate, the parasitic energy consumption in Scheme 5 can be reduced by around 80%.
