Abstract:We propose a new method for the development of multi-beam systems for the spatial alignment and stability of beams based on the error separation technique. This method avoids alignment errors caused by coupling effect of piezoelectric devices, inaccurate correction calculations, and detection mode of the angular deviation. According to the results by external detectors, the error value of spatial alignment and the root mean square [RMS) of deviations under control during 1 h can be equivalent to approximately 0.87 and 1.06 nm at the sample plane under an oil immersion lens [focal length f = 2 mm). The RMS of deviations is less than one-third of those currently reported for multi-beam systems; therefore, higher alignment and stability accuracy can be achieved with our proposed method.

Abstract:The laser alignment technique is widely used in the measurement of straightness due to its unique capabilities of non-contact detection, fast response and high accuracy. By coupling the laser beam into a single-mode fiber, traditional alignment method can be greatly improved, since the emitting beam from the fiber basically won’t be affected by the variation of the incident intensity distribution. However, such method still suffers from errors caused by the vibration of the emitting fiber end and air turbulence. In this paper, the traditional alignment reference, which is the centroid of the intensity distribution, is replaced by center of the dark spot in a diffraction pattern, by adding a spiral phase plate (SPP) into the optical path. The center of the dark spot is proved to be stationary when the laser beam drifts. The far-field diffraction model of SPP is theoretically analyzed in detail. In the calibration experiments, the detected position data of the scanned CCD is highly linear with a correlation coefficient of 0.99999. The system is guaranteed with outstanding stability by a series of experiments, in which the standard deviation of the x and y coordinates are respectively only 7.0% and 33.7% in short-term tests and 20.3% and 25.3% in long-term tests. With simple configuration, the proposed system demonstrates satisfying performance in laser alignment.
Novel Automatic Angular Tracking Method for Fiber-Optic Alignment in Butterfly Laser Module Packaging

Abstract:Butterfly packaging technology with a fiber pigtail is widely used in packaging optical modules. Fiber-optic alignment method is used to assure the receiving fiber rapidly capture the maximum optical power from the laser diode. Typically, there are six degrees of freedom that should be aligned synchronously: three linear axes (X, Y, Z) and three angular axes (pitch, yaw and roll). Currently, most fiber alignment algorithms are only suitable for linear axes, and for angular alignment, manual coupling is still widely used in product line. In recent years, engineers have tried to apply some automatic algorithms such as Hill-climbing algorithm to realize angular alignment, but since the pivot point is not always the end point of the fiber tip, an angular movement will cause an extra offset in linear axis. Consequently, the whole alignment process will cost much more time. In this paper, a novel automatic angular tracking method based on machine vision is presented. Two charge-coupled device (CCD) cameras are posited to capture the image of the fiber tip from two different directions. Particularly, digital image processing is used to calculate every extra offset in linear direction and correct the fiber tip back to its original position while angular alignment is beginning. Experiment results show that when using other algorithms to correct the extra linear offset, the total alignment time was more than 200 seconds while the automatic tracking method can reduce the total time less than 160 seconds. It is obviously that this automatic tracking method is rapidly improved the efficiency in butterfly packaging.

Abstract:In this paper, the synthetical analyses on the derivation of alignment in the application of the polarization optical technique are presented upon the main error sources of this technique. Consequently, a novel alignment system is developed to improve the alignment technique, which is composed of a combination of two parallel polarizers, bidirectional-double path, two detectors, and electrical signa processor. Using this system, we have realized accurate alignments between PM fibers and their in-line devices.

Abstract:A surface defect evaluation system can combine microscopic scattering dark-field imaging with sub-aperture scanning and stitching. Thousands of sub-apertures are involved; mechanical errors will cause stitching dislocation, leading to defect cracks. In this Letter, we propose standard line coordinate error adjustment dealing with consistency error between coordinates of the scanning and imaging system, and defocus depth estimation leveling method dealing with high-cleanliness fine optics defocuing caused by the surface which is not perpendicular to microscope’s optical axis. Experiments show defect cracks are effectively solved and the defocus of 420 mm × 420 mm components can be controlled within depth of field 20 μm.

Abstract:Vectorial optical fields have garnered significant attention due to their potential applications in areas such as optical nano-fabrication, optical micromachining, quantum information processing, optical imaging, and so on. Traditional compact vectorial optical generators with amplitude modulation perform poorly in terms of diffraction effect reduction. To tackle this problem, the refractive 4f system in amplitude modulation is longitudinally aligned using an optimization approach presented in this research. The phase images used for longitudinal alignment are loaded into the liquid crystal spatial light modulator (SLM), and the distance between the lens and the mirror in the reflective 4f system is adjusted for longitudinal alignment by compensating for the neglected phase in the integrated module for the compact vectorial optical-field generator. The spot images collected by the CCD are processed using the improved eight-direction Sobel operator and Roberts function, and the longitudinal alignment in the reflective 4f system is determined by the sharpness of the image. The sharpness of the edges of the lines and the overall image are both enhanced after optimization compared to before optimization. The results demonstrate that the proposed method can effectively reduce the longitudinal alignment error of the reflective 4f system in the amplitude modulation of the compact vectorial optical-field generator, lessen the diffraction effect, and improve the performance of the system.

Abstract:Hundreds of optic units are used in large high-power laser facility. The misalignment problem of those optic units has a very negative impact on performance of carrying high-power laser. In this paper, using the example of reflecting mirror, we have carried out a fundamental analysis on the misalignment of optical unit in assembly, transfer and deployment. It is found out that there is an obviously existing conflict to meet the both requirements of stable fixturing and precise alignment, if considering the mirror's stiffness. Some improvement suggestions are given finally, and further work is undertaking to develop an optimized assembly design of optical unit. © 2013 IEEE.

Abstract:In the high power laser facility of China, 48 laser beams, passed and propagated by beampaths made up of thousands large optical units, should focus into the target centre better than 50μm (RMS) within a few picoseconds, which poses technical challenges never seen before to technical institutions and industries. The assembly problem of large ICF optics, including to control and minimize the system's alignment error, is characterized by three crucial constraint factors, stringent positioning specifications, complex structure including thousands of components, and ambient input excitations, so, any feasible solution must be a result balancing those constraints. A significant priority in optical system assembly and mounting optimization is to develop the methodology integrated optical performance, structural response and assembly tolerances into a unified framework to find a balance among conflicting constraints. So the fundamental principles of the framework we have developed, based on a strategy of multi-loops assembly alignments and approximations to final stringent specifications, are discussed here. Error budget of large optics are allocated from the total positioning budget of beamline consisted of those large optics. And the large optics are pre-aligned and packaged very precisely into the modular opto-mechanical assemblies called line replaceable units (LRUs), with strict specifications. Once all LRUs are assembled on the support structure and formed an activated beamline, the beamline will meet its assembly performance, as the required 50μm (RMS) positioning accuracy. The philosophy is demonstrated by an example of transport mirror LRU assembly design. A great advantage of proposed opto-mechanical modeling and analysis is to provide a promising choice for new assembly challenges in leading edge fields, some ultra-precise or fragile balance between the specifications and working conditions.

Abstract:For the advantages of high single-pulse energy and non-contact processing, laser is used to process easily deformable, high-hardness, and high-brittle materials. For some rough, easily deformed, and no-datum workpieces, it is difficult to locate the laser focus on the machining datum, resulting in processing deviation. This paper aims to solve the problem of automatic positioning of the laser focus on complex workpieces without positioning datum in three-dimensional laser processing. A calibration method of 3D scanner and five-axis laser machine tool is proposed, which combines the laser-processed circular hole, calibration ball and the virtual geometric features formed by the high-precision movement of the machine tool as the calibration objects. Based on the calibration results and the principle of homogeneous coordinate transformation, the kinematic model of five-axis laser machine tool is established dynamically. Then, according to the geometric information of the key points obtained by visual measurement, the automatic positioning of the laser focus on non-datum complex components is realized. Finally, the method proposed in this paper is verified by using planar ceramic components and non-datum complex ceramic components as positioning objects respectively. The results show that the method provided in this paper can effectively realize the automatic positioning of laser focus for non-datum complex components. And the positioning error is less than 45µm. The method proposed in this paper has been applied in the actual ceramic core trimming.

Abstract:As one of largest optical units used in high-power laser inertial confinement fusion facility, the large-aperture transport mirror's misalignment error can have a very negative impact on the targeting performance of laser beams. In this article, we have carried out a fundamental analysis on the mounting and misalignment errors of transport mirror. An integrated simulated assembly station is proposed to align the mirror precisely, and the design of transport mirror unit is optimized to satisfy the stringent specifications. Finally, methods that integrated theoretical modeling, numerical simulation, and field experiments are used to evaluate the mirror's alignment, and the results indicate a more robust and precise alignment performance of new design.

Abstract:Nesting in laser cutting application is required to place as many parts as possible on a given metal sheet. One key of the nesting algorithm is to detect the overlaps between parts. The No-Fit Polygon, also known as the Minkowski difference method, is considered to be the general solution of the overlap detection problem. However, calculating the Minkowski difference of the two arbitrary polygons is never an easy task. So far, several approaches have been proposed, but only two are practical: the brutal-force and the convolution. The latter is considered to be more promising with the concept of reduced convolution, in which, however, the accurate boundary extraction with degenerate edges or points still remains a problem. In this paper, a new accurate boundary extraction algorithm is proposed for laser cutting nesting. The potential segments of Minkowski difference is calculated with the reduced convolution method. Then boundary quadrangles and triangles are constructed based on the potential segments. Together with input polygons, the quadrangles and the triangles are joined with the Boolean union operation. In this way, the error-prone boundary extraction problem is well solved. Furthermore, through polygon offset and Boolean operation, proposed method can also find the degenerate edges and points. The proposed algorithm takes the advantage of the reduced convolution method; therefore, it is fast; meanwhile, it is more stable. The efficiency and robustness of proposed algorithm is verified by several comparative examples. Also, the feasibility is verified by actual laser nesting experiments with exist method.

Abstract:Efficiently coupling Gaussian beams into single-mode fibers (SMF) plays an important role in scientific experiments. However, the optical misalignment will decrease the coupling efficiency dramatically. In this paper, we proposed and investigated a SMF auto-coupling system consisting of two wedges driven by stepper motors. We simulated and analysed the dual-wedge system's ability of correcting optical misalignment and experimentally demonstrated the feasibility of this proposal. The results show that when the optical path is misaligned within a certain range, by automatically rotating the two wedges, the system can restore the efficiency to near the manually optimal coupling efficiency. The system inherits the stability of the stepper motors and will be beneficial for space applications and other unmanned scientific experiments.

Abstract:The quality of the ultra-short laser pulse need to be controlled in applications. In this paper, the effects on ultra-short laser pulse beam quality caused by surface errors and assembly errors in real optical systems is analyzed in a microscope objective system. Zernike polynomials are used to describe the surface errors and error limit is set for the tilt and decenter in assembly. When coming to calculations, we firstly take samples from the incident laser pulse and decompose it into different frequency components; then we use ray-tracing combing with diffraction integral from the exit pupil to the focal plane for calculation. According to the result of the calculation and analysis, we can reasonably control the surface errors and assembly errors in the microscope object system.

Abstract:Alignment system, with large stroke, high accuracy, and deviation automatic correction properties, is really attractive for performing the task of wafer-level flip-chip packaging. The motivation for this work is enabling a common packaging system to run in a manner of deviation automatic correction. To this end, in this article, three parallel kinematic flexure limbs with lever displacement amplifier are designed to construct a 3-RRR (R is revolute) XY$theta$ deviation corrector. After a series of kinematics theoretic analyses and dimension optimizations, the mechanism is evaluated. Given the dynamic coupling linear and angular motion of the corrector are hard to be acquired simultaneously by common commercial displacement sensors, a "coarse-precise" composite visual inspection algorithm is designed to capture the precise motion in XY$theta$ directions at the same time. Then, a series of validation experiments are successfully carried out, including visual inspection test, kinematics characterization, open-loop and closed-loop tracking tests, and flip-chip deviation correction test. The results indicate that the resolution and the absolute positioning accuracy of the developed alignment system are achieved up to 40 nm/10 $mu$rad and 0.3 $mu$m/30 $mu$rad, respectively, and the positioning period under maximum range is kept within two control cycles (0.7 s). Finally, in association with the deviation corrector, the accuracy of the alignment system is-improved up to 0.3 $mu$m/0.03 mrad, which proved that the proposed strategy provides an effective solution for the one-step accurate alignment operation of advanced chip packaging.

Abstract:The accuracy of laser trackers in large-scale dimensional metrology is subject to various influencing factors, with instrument positioning being a primary source of error. To address this, a multi-objective optimization algorithm, grounded in the Pareto improvement principle, is proposed. This algorithm is designed to optimize instrument placement, thereby minimizing measurement errors and enhancing the algorithm's efficacy in error reduction. Thereby, this article proved that positioning the laser tracker consistently on one side of the measurement area and aligning its height with the measuring points can effectively reduce the uncertainty of control point errors by up to 50%.
Online Postwelding Shift Compensation in Butterfly Laser Module Packages Based on Welding Spot Distance

Abstract:Postwelding shift (PWS) is the dominant barrier to having high packaging yields. Previous investigation revealed that the PWS in butterfly laser diode module packaging could be mitigated by properly choosing weld process parameters such as welding sequence, clip design, pulse shape, and so on. We study the effect of the distance between the front (first) and the rear (second) welding spots numerically by the finite element method with a more realistic physics-based laser welding model. A novel PWS online measurement system based on the ultra-high-precision laser displacement meter is established to experimentally validate the effect of welding spot distance. Results from both methods are compared. Finally, we show that the influence of welding spot distance can be used to compensate PWS to some extent, if a proper welding spot distance is employed. A compact and open-source microcontroller-based rapid auto-alignment system

Abstract:Maintaining stable and precise alignment of a laser beam is crucial in many optical setups. In this work, we present a microcontroller-based rapid auto-alignment system that detects and corrects for drifts in a laser beam trajectory using a pair of two-dimensional duo-lateral position sensing detectors (PSDs) and a pair of mirror mounts with piezoelectric actuators. We develop hardware and software for interfacing with the PSDs and for controlling the motion of the piezoelectric mirrors mounts. Our auto-alignment strategy -- implemented as a state machine on the microcontroller by a FreeRTOS kernel -- is based on a simple linearized geometrical optical model. We benchmark our system using the standard case of coupling laser light efficiently into the guided mode of a single-mode fiber optic patch cable. We can recover the maximum fiber coupling efficiency in $\sim10$ seconds, even for a laser beam that was misaligned to the point of zero fiber coupling.

Abstract:The invention discloses a method for establishing a computer-aided alignment model based on an optical component surface shape, and belongs to the field of integrating an optical system. The method comprises the steps of (1) loading a corresponding optical component surface shape in a perfect optical system which is designed by optical software and establishing a corrected optical system; (2) establishing a sensitivity matrix of the corrected optical system, carrying out singular value decomposition on the sensitivity matrix and selecting a reasonable compensator as a variable for optimizing the optical system through the analysis of a result; (3) completing the assembling of the optical system according to optimized system structure parameters, obtaining a wave aberration of an exit pupil surface through system detection, computing a misalignment rate of the optical system by combining the singular value decomposition of the sensitivity matrix of the optical system and completing system alignment. According to the method for establishing the computer-aided alignment model based on the optical component surface shape, disclosed by the invention, a coupling problem of the compensator of the optical system during a computer-aided alignment process is solved, and an iteration convergence rate of the system alignment is quickened.
Assembly Accuracy Study of Large Optical Units in High Power Laser System

Abstract:It is a huge technical &engineering challenge to realize the precise assembly of thousands large optical units in China's inertial confinement fusion system SG-III with 48 high power laser beams. Using the reflecting mirror unit as an example, a comprehensive methodology with an integration of theoretical modeling, numerical simulation and experimental study, is proposed. Theoretical modeling methods of tolerance stack-up and surface deflection are presented. Then using some powerful engineering software, ANSYS and 3DCS, both three dimensional assembly errors during mounting optics and surface deformation under fastening forces are analyzed and predicated. Finally, in a real optics assembly building, experiments are undertaken to verify the proposed methodology, and the results also solidify the methodology's feasibility. This method is promising to apply into more optics assembly studies in the inertial confinement fusion engineering.
