Abstract:The progress of new colloidal forming processes for high performance ceramics developed in Tsinghua University is reviewed. Several new techniques for preparing highly concentrated ceramic suspensions and high-quality green bodies are briefly described, and new ideas about ceramic colloidal forming are introduced. With these new techniques, high performance ceramic parts with high reliability and complex shapes can be mass prepared, by automation, at low cost and after the removal of defects in ceramic green bodies. This may pave the way for the industrialization of advanced ceramics in the near future.

Abstract:A novel colloidal forming processing of ceramics was investigated. The characteristic of silica sol-gel was applied successfully to colloidal forming of ceramics. The process is based on the casting of the slurry, containing powder and silica sol prepared by hydrolysis of tetraethoxysilane (TEOS) at pH 12.8. Then the mixture forms gelled parts through silica sol-gel. Ceramic green parts with strength of 5MPa can be obtained by this method. The forming process has advantages of low toxicity and high consolidation rate.

Abstract:Colloidal forming is a novel wet-processing way to prepare complex shaped ceramic parts with high reliability at low cost. In this article, the transformation mechanisms from suspension to green body and the development of colloidal forming are reviewed. The transformation from suspension to green body in colloidal forming is mainly dependent on the characteristics of suspension, and solidification is the key link in colloidal forming. Various colloidal forming methods are developed to produce ceramic parts, and these methods include slip casting, tape casting, direct coagulation casting, injection molding, gel-casting and so on. The study of defects during colloidal forming should be focused on the defects formation, inheritance and evolution during drying, de-binding and sintering processes. External free controllable technology of colloidal forming is an effective way to achieve ceramic fabrication industrialization, and stress-free colloidal forming is important for the future development of ceramic fabrication. Abstract:In order to solve the difficult problem of heterogeneity of different components in the procedure of ceramic preparation, novel processing (heterogeneous nucleation-and-growth processing) was used to prepare a homogeneous distribution of powders. Composite coated particles with core-shell structures were prepared by the heterogeneous nucleation-and-growth processing. The effects of silica content in composite coating particles versus concentration of tetraethylorthosilicate, pH value, reaction time and reaction temperature were studied. The amorphous silica shell on the cores was confirmed by X-ray diffraction, transmission electron microscopy and zeta potential measurement.

Abstract:Colloidal injection moulding of ceramics (CIMC) is a new ceramic forming technique that combines the advantages of gelcasting and injection moulding. It can inject nonplastic slurry into the mould and solidification course of ceramics slurry can be controlled by both temperature and pressure. Quick mixing technique ensures that ceramic slurry will not be solidified before casting. The equipment of CIMC was designed and developed. High performance ceramic components with complex shape have been manufactured by this equipment.

Abstract:Two simple methods have been developed to fabricate layered microcomposites, with alternative Al 2 O 3 layers as thin as 20 μm in Ce-TZP matrix. One is sieving different dry powder into a die alternatively and pressed into greenbody, the other is realized by rapid particle sedimentation occurred in aqueous suspending systems of Al 2 O 3 and ZrO 2 powder. These methods avoid the thermolamination step associated with tape casting and adoption of organic assistant. Finally the possibility of processing thin layers by xerox has been explored.

Abstract:The reliability and the cost of the products, which are closely related to the preparation process, are the two major factors in the industrial production of high performance ceramics. The preparing process of ceramic powders, the forming and sintering process are thus becoming increasing important in the recent decades in the ceramic research field. As a precondition of materials design and realization of the high performance ceramic products of desired shapes, the ceramic forming process usually plays a crucial role in determining the reliability and the cost of the products. The traditional methods of producing the ceramic products have been widely used in the field of fine ceramics, but they do not meet the requirements of high performance ceramics. Therefore, enormous research efforts have been directed to devise new methods for the ceramic forming process. In this chapter, some new methods and techniques based on gel-casting are introduced, such as solid freeform fabrication (SFF) of alumina ceramic parts; freeform fabrication of aqueous alumina-acrylamide gel-casting suspensions; ceramics with special porous structures fabricated by freeze-gel-casting; solidifying concentrated Si3N4 suspensions for gel-casting by ultrasonic effects; laser machining technique of Al2O3 green ceramic, etc.. The forming mechanism is analyzed and the characteristics of the green and sintered bodies of ceramic parts using the new forming methods or new techniques are introduced.

Abstract:Colloidal injection moulding of ceramics (CIMC) is a new ceramic forming technique, which combines the advantages of gel-casting and injection moulding. It can inject aplastic slurry into the mould. The equipment of CIMC was designed and produced. The results show that all kinds of fectors which effect solidification of slurry is studied and then we can control solidification course. Internal stress of green body is also studied and large-size ceramic component can be got by adding moderator. So high performance ceramics with complex shape is manufactured by CIMC technique with high reliability, high automation and low cost.

Abstract:The colloidal forming is an important process to prepare complex-shaped parts of ceramics, especially for industrialization of structure ceramics. It has been paid widely attention to by ceramic scientists, industries and governments in the past three decades. In 90's, because the homogeneous green bodies were prepared using colloidal ways, many new colloidal forming processes were developed continuously such as gelcasting, DCC, TIF, colloidal vibration casting, colloidal injection moulding, HAS, and so on.. However, crackings of sintered bodies from colloidal ways have also often been occurred, especially for large size and solid parts of ceramics. In this paper, some important views about shrinkages from colloidal forming were discussed. The internal stresses in green bodies to prepare using colloidal forming resulted from the shrinkage of suspension during from liquid to solid. The shrinkage led to different cracks during sintering and/or debindering. Finally, it is put forward that the shrinkage from liquid to solid in colloidal froming have to be regarded in the future.

Abstract:A process of fast uniform mixing & controllable colloidal forming of ceramics was invented to thoroughly avoid the crucial effect of temperature on colloidal forming of ceramics. The ceramic suspension was divided into two components A and B. The monomer was added into A, and the initiator was added into B. Under this condition, there were no reactions in separate A or B because of segregation of the monomer and the initiator. Both of the suspensions could keep good fluidity until they were mixed quickly and uniformly. The mixture would fast solidify under a determined pressure. The highly automatic equipment also had been developed for this process.

Abstract:The colloidal forming process based on gel-casting was applied for preparing microbeads of ceramics, improving the breakdown strength of rutile capacitor, developing the thin-wall rutile tube for ozone generator, and producing the refractory nozzle of zirconia (ZrO2) and lead zirconate titanate (PZT). The microbeads of ceramics were used as grinding media, gel-pen-ball and healthcare product with far infrared function for human body. Owing to the low-cost associated with the production of the gel-beads as well as because of its superior properties, they have been widely used and marketed.When compared with the extrusion forming, the breakdown strength of rutile capacitor prepared by gel-casting was improved greatly. The rutile ceramics with high dielectric constant and high breakdown strength have been used in thin-wall tube of ozone generator.ZrO2 refractory nozzle prepared by gel-casting has a high melting point above 2680 degrees C and a good thermal shock resistance to withstand the temperature rising from the room temperature to 2200 degrees C in several seconds. Hence, it is considered as a suitable material for making the nozzle for precision casting of Cu-Cr molten alloy.When compared with die pressing, gel-casting can provide a more homogenous microstructure as well as better piezoelectric property of the PZT samples. By using the same sintering procedure, gelcast samples were observed to exhibit slightly stronger piezoelectric effects than the die pressed ones. This may be attributed to both density difference and pore size.

Abstract:Forming process plays an important role in the homogeneity and reliability of advanced ceramic products. Inspired by the surprising observation of pressure-induced solidification in colloidal forming processes, the authors have developed a new ceramics forming process, colloidal injection moulding, with the potential of forming large ceramic parts of complex shapes such as engine turbines and biomedical implants. This process combines the advantages of the conventional injection moulding and gel-casting processes of ceramics. Not only the efficiency but also the homogeneity of the green body is greatly improved owing to the pressure-induced solidification. It is also found that the inner stress generated by non-uniform solidification due to temperature gradient is responsible for the origination of microstructural defects in green body during colloidal-forming processes. A new strategy is taken to reduce the inner stress by adjusting the stiffness of the green body using a moderator additive. Ceramic products with complex shape such as engine turbines have successfully been fabricated with reduced defects.

Abstract:Inorganic/inorganic composites are found in multiple applications crucial for the energy transition, from nuclear reactor to energy storage devices. Their microstructures dictate a number of properties, such as mass transport or fracture resistance. There has been a multitude of process developed to control the microstructure of inorganic/inorganic composites, from powder mixing and the use of short or long fibre, to tape casting for laminates up to recently 3D printing. Here, we combined emulsions and slip casting into a simpler, broadly available, inexpensive processing platform that allow for in situ control of a composite's microstructure that also enables complex shaping. Emulsions are used to form droplets of controllable size of one inorganic phase into another, while slip casting enable 3D shaping of the final part. Our study shows that slip casting emulsions trigger a two-steps solvent removal that opens the possibility for conformal coating of porosity. By making magnetically responsive droplets, we form inorganic fibre inside an inorganic matrix during slip casting, demonstrating a simple fabrication for long-fibre reinforced composites. We exemplify the potential of this processing platform by making strong and lightweight alumina scaffolds reinforced by a confirmed zirconia coating and alumina with metallic iron fibres that displays work of fracture an order of magnitude higher than alumina.

Abstract:Co‐sintering ceramic and thermoplastic polymer composites in a single step with very high volume fractions of ceramics seems unlikely, given the vast differences in the typical sintering temperatures of ceramics versus polymers. These processing limitations are overcome with the introduction of a new sintering approach, namely “cold sintering process” (CSP). CSP utilizes a transient low temperature solvent, such as water or water with dissolved solutes in stoichiometric ratios consistent with the ceramic composition, to control the dissolution and precipitation of ceramics and effect densification between room temperature and ≈200 °C. Under these conditions, thermoplastic polymers and ceramic materials can be jointly formed into dense composites. Three diphasic composite examples are demonstrated to show the overall diversity of composite material design between organic and inorganic oxides, including the microwave dielectric Li 2 MoO 4 –(C 2 F 4 ) n , electrolyte Li 1.5 Al 0.5 Ge 1.5 (PO 4 ) 3 –(CH 2 CF 2 ) x [CF 2 CF(CF 3 )] y , and semiconductor V 2 O 5 –poly(3,4‐ethylenedioxythiophene) polystyrene sulfonate composites. Cold sintering is more general and shall have a major impact on the processing of composite materials for many different applications, mechanical, thermal, and electronic, to mention a few possibilities. CSP concepts open up new composite material design and device integration schemes, impacting a wide variety of applications.

Abstract:Gelcasting is a well-established colloidal processing method with a short forming time, high yields, high green capacity and low-cost machining, and has been used to prepare high-quality and complex-shaped dense/porous ceramic parts. In this article, we reviewed recent developments in gelcasting technology for ceramic preparation. For environmental pollution reduction during ceramic preparation by gelcasting, the development of low-toxic and nontoxic gelcasting systems is discussed. The occurrence and control of inner stress and surface-exfoliation in ceramic green bodies prepared by gelcasting are analyzed, and then some methods to control and eliminate the inner stress and surface-exfoliation in ceramic gelcast green bodies, especially for colloidal injection molding of ceramics (CIMC) are proposed. Finally, the applications of gelcasting for the fabrication of porous ceramics and complex-shaped ceramics (e.g., microbeads, rutile capacitor, thin-wall rutile tube, refractory nozzle) are summarized.
