Abstract:A tailored microwave thermal crack heating model to elaborate the process of curve trajectory cutting and the mechanism of action between microwave and materials is innovatively presented. The model of microwave thermal crack cutting Al 2 O 3 ceramics is established, and the cutting process of microwave thermal crack curve trajectory is simulated. In the research of thermal crack cutting, the distribution of the temperature field and stress field are obtained by simulation calculation. The section quality, crack trajectory offset, and surface crack trajectory consistency of the machining results are characterized. As for the surface prefabricated trajectory, the crack propagation law of surface prefabricated trajectory different from that of section prefabricated crack is revealed by simulation analysis. The mechanism and effect of crack propagation control are simulated and experimentally studied by surface prefabricated trajectory and local cooling methods. The experimental results indicate that the local cooling method can improve the consistency of the upper and lower surface trajectories during crack growth. In summary, it is expected that this study could provide a theoretical reference regarding microwave cutting ceramics based on the thermal crack method and pave the way for microwave manufacturing in various industrial applications.

Abstract:Based on "indentation fracture mechanics" model, this paper offers a model on the crack depth of surface in ceramics grinding. Through carrying out one-way trip grinding and surface crack depth measuring experiments on silicon nitride, a model for silicon nitride grinding surface crack depth is established. In this model, the parameters can be confirmed by the experiment. By the grinding experiment, the parameters of the model can be confirmed, and the controlled grinding surface quality for the ceramic materials can be expected.

Abstract:Dental cutting using handpieces has been the art of dentists in restorative dentistry. This paper reports on the scientific approach of dental cutting of two dental ceramics using a high-speed electric handpiece and coarse diamond burs in simulated clinical conditions. Cutting characteristics (forces, force ratios, specific removal energy, surface roughness, and morphology) of feldspar and leucite glass ceramics were investigated as functions of the specific material removal rate, Qw and the maximum undeformed chip thickness, hmax. The results show that up and down cutting remarkably affected cutting forces, force ratios, and specific cutting energy but did not affect surface roughness and morphology. Down cutting resulted in much lower tangential and normal forces, and specific cutting energy, but higher force ratios. The cutting forces increased with the Qw and hmax while the specific cutting energy decreased with the Qw and hmax. The force ratios and surface roughness showed no correlations with the Qw and hmax. Surface morphology indicates that the machined surfaces contained plastically flowed and brittle fracture regions at any Qw and hmax. Better surface quality was achieved at the lower Qw and the smaller hmax. These results provide fundamental data and a scientific understanding of ceramic cutting using electric dental handpieces in dental practice.

Abstract:The study of single grit grinding with different geometries is important for understanding the micro-cutting behavior and material removal mechanism during grinding. However, the geometry of the grit changes during the wear process. The most fatal wear form responsible for the change in geometry is grit fracture as it causes considerable material loss instantaneously. This paper presents a new method to simulate single grit grinding with the fracture wear effects incorporated. The simulation procedure consists of three phases. The grinding force is calculated in phase 1, the grit fracture wear is simulated in phase 2, and the geometry of the grit after fracture wear is updated in phase 3. The evolution of grit fracture and its impact on cutting performance are studied by recycling the simulation procedure until the grit wears out. The results obtained reveal that the fracture wear is primarily caused by the maximum tensile stress along the rake surface or inside the grit. The resultant grinding force fluctuates during the chip formation process and is controlled by the number of cutting edges and the effective area of the flank surface. It decreases rapidly at the initial wear stage and varies with the dulling and self-sharpening action induced by the fracture wear. The volume of grinding chip decreases with an increase in the number of micro-cutting edges, which may result from a decrease in the ploughing effect.
A novel method by microwave cutting ceramics based on thermal crack and trajectory control

Abstract:Herein, the microwave thermal crack method is innovatively employed in cutting Al 2 O 3 ceramics. Different from the conventional cutting technology, the thermal controlled fracture method is progressive and environmentally friendly, which adopts tensile stress to peel off the brittle material into two parts. The heat source induces tensile stress as thermal stress. Additionally, based on the Fourier heat transfer equation and thermo-elasticity, the physical model of microwave thermal crack cutting Al 2 O 3 ceramics is established and calculated. The thickness of the graphite coating, the width of the graphite coating, and the prefabricated crack in the process of microwave thermal crack cutting Al 2 O 3 were studied. The effect of graphite coating width on crack trajectory was also investigated by simulation combined with the test. From the result, it can be seen that the narrower the width of graphite coating, the weaker the processing ability and the better the trajectory control ability. The microscope is adopted to evaluate the surface and cross-section morphologies detailly. This study elaborates briefly on the interaction mechanism of microwave thermal crack cutting Al 2 O 3 ceramic surface and provides practical guidance for aerospace industries applications.

Abstract:In this study, a developed two-dimensional microwave-cutting Al 2 O 3 ceramics model along with the thermodynamic and thermal stress is presented, considering the thermal conduction, convection, and radiation effects. The extended finite element method (XFEM) is innovatively proposed to evaluate the temperature field and stress field distribution. The temperature and stress distributions under different time, power, and scanning velocity are obtained by simulation. The results indicate that there is a positive correlation between temperature and microwave power. Nevertheless, the temperature registers a negative relationship with the scanning velocity. As for the higher velocity, the highest temperatures of microwave-cutting Al 2 O 3 ceramics are nearly the same, and the higher velocity is not an indispensable factor in the temperature profiles of microwave-cutting ceramics. Notably, compressive stress is the primary interaction that induces crack propagation. At the front of the crack is the compressive stress and the location where the crack grows is the tensile stress. The location of the compressive stress is the direction of its crack propagation and the tensile stress causes it to crack. Finally, the study would not only provide a theoretical reference, but also pave the way for the national defense, aerospace, and semiconductor industries in the near future.

Abstract:Current theoretical and experimental methods cannot fully reveal the mechanisms of the rapid and complex thermal shock-induced crack initiation and propagation processes in ceramic materials. Herein, a three-dimensional (3D) coupled thermo-mechanical phase-field model (PFM) is developed for thermal shock-induced fracture with the consideration of the temperature dependence of material properties. Compared with other PFMs, the present model can eliminate the unexpected damage evolution at the initially intact area of materials by introducing a temperature-dependent fracture energy threshold. Both the two-dimensional (2D) and 3D phase-field modeling results of thermal shock-induced fracture show strong agreement with the experimental results. The net-like topologies of thermal shock-induced cracks on the specimen surfaces are captured. Specifically, the crack topologies on the bottom surface (i.e., the first part submerged in water) are significantly different from those on the top surface in 3D cases. These essential findings reveal the mechanism that the tensile part of the strain energy mainly dominates the thermal shock-induced cracking in ceramics.

Abstract:Thermal shock is one of the main causes for the fracture of ceramic materials due to their inherent brittleness. Aiming to explore the mechanism of thermal shock cracking behavior of ceramics under different thermal shock conditions, a novel temperature-dependent failure criterion of thermal shock fracture of the ceramic materials was deduced based on the force-heat equivalence energy density principle. Combining this failure criterion and the finite element method, the thermal shock cracking behaviors of the thin circular and rectangular ceramic slabs under different thermal shock initial temperature were simulated. Results show that the morphology, periodicity, hierarchy, and number of thermal shock cracks obtained by numerical simulation are in good agreement with the experimental results. These essential characteristics verify the validity of the temperature-dependent failure criterion for thermal shock fracture. Furthermore, the strain energy of tension produced by thermal shock is proved to be the dominated mechanism for thermal shock-induced fracture.

Abstract:Improving the fracture strength of ceramics has been one of the most important concerns in the ceramics field, and highly accurate evaluation of the fracture strength of ceramics is the right foundation of this topic. In this paper, we analyze fracture strength by using a previously established temperature-damage-dependent strength model. Sensitivities of fracture strength to relative parameters are analyzed, and the influences of different failure modes and typical sizes of different micro-structural characteristics on the fracture strength of ultra-high temperature ceramics (UHTCs) are discussed. This study can provide a theoretical basis and technical platform for the design, application and reliability assessment of UHTCs in applications.
Quantification of micro-damage evolution process in ceramics through extensive analysis of multi-source heterogeneous data

Abstract:Due to the randomness of hard and brittle material damage evolution, assessing damage and interpreting mechanisms is challenging. This study focuses on analyzing material damage mechanisms by employing extensive multi-source heterogeneous data to extract quantitative information. A machine vision-based method for detecting and assessing defects in ceramics was proposed, achieving 98 % accuracy. Leveraging this method in scratching experiments, the progression of damage and micro-failure mechanisms in Si3N4 was investigated through the analysis of defect area distribution, force and acoustical signals. Results revealed that the distribution of defect areas conforms to a three-parameter Weibull distribution. At scratch depths of 0.01, 0.02 mm, approximately 90 % of damage accumulated within 1e2–1e4 μm 2 ; conversely, 0.03–0.06 mm led to a decrease to 30 – 40 %. Extensive crack propagation occurs within 0.02–0.03 mm, resulting in the intersecting formation of spalling blocks. Damage evolution occurs in three stages: shallow and small cracks with scattered spalling blocks in the first stage, deep and long cracks with continuous and irregularly shaped spalling blocks in the second stage, and nearly no cracks with continuous and regularly shaped blocks in the third stage. This study not only proposes an efficient method to detect and evaluate ceramic defects, but also deeply understands the evolution process of material damage mechanism. Considering defect distribution and statistical trends, this research not only provide guidance for the optimization of machining parameters, especially in the scene of specific precision and high removal rate. At the same time, the damage evolution and failure mechanism of Si 3 N 4 provide useful experimental basis and data support for deepening the understanding of material behavior during ultra-precision grinding.

Abstract:Compared with single-phase ceramics, the thermal shock crack propagation mechanism of multiphase layered ceramics is more complex. There is no experimental method and theoretical framework that can fully reveal the thermal shock damage mechanism of ceramic materials. Therefore, a multiphase phase-field fracture model including the temperature dependence of material for thermal shock-induced fracture of multilayer ceramics is established. In this study, the effects of residual stress on the crack propagation of ATZ (Al2O3-5%tZrO2)/AMZ (Al2O3-30%mZrO2) layered ceramics with different layer thickness ratios, layers, and initial temperatures under bending and thermal shock were investigated. Simulation results of the fracture phase field under four-point bending are in good agreement with the experimental results, and the crack propagation shows a step shape, which verifies the effectiveness of the proposed method. With constant thickness, high-strength compressive stress positively changes with the layer thickness ratio, which contributes to crack deflection. The cracks of the ceramic material under thermal shock have hierarchy and regularity. When the layer thickness ratio is constant, the compressive residual stress decreases with the increase in the layer number, and the degree of thermal shock crack deflection decreases.

Dynamic modeling of the turning process of slip-cast fused silica ceramics using the discrete element method

Abstract:Simulation of brittle regime machining of materials (such as ceramics) is often difficult because of the complex material removal mechanisms involved. In this study, the discrete element method is used to simulate the dynamic process for machining of slip-cast fused silica ceramics. Flat-joint contact model is exploited to model contacts between particles in synthetic discrete element method models. This contact model is suitable for modeling of brittle materials with high ratios (higher than 10) of unconfined compressive strength to tensile strength. The discrete element method has the ability to simulate initiation, propagation, and coalescence of cracks leading to chip formation in the brittle regime of cutting. Applying the discrete element method, the influences of operating conditions on the creation of surface/subsurface damages, chip formation, and cutting forces are studied. It is shown that the parameters of the material model determined from conventional calibration tests do not provide quantitatively accurate prediction of cutting forces. As such, model updating is carried out using the forces obtained in the cutting experiments, and the numerical results are verified against experimental cutting forces. The differences between experimental and numerical machining forces are in the range of 10%–30%. Finally, the results of discrete element method simulations reveal that the nature of micro-crack propagation is brittle in the machining process of ceramics.

Abstract:The surface/subsurface damage of engineering ceramics after machining has a great influence on the service performance of parts. In order to obtain a high grinding surface quality of engineering ceramics, and take silicon nitride ceramic as a research object, a series of grinding experiments were carried out. The effects of grinding parameters on longitudinal crack propagation depth and the surface residual stress of silicon nitride ceramics were analyzed by grinding experiments, and the residual stress at the location of crack propagation was obtained. The variation in the grinding temperature under different grinding parameters was explored. The influences of the grinding temperature on crack propagation depth and surface residual stress were clarified, the distribution of residual stress along the depth direction was discussed, and the relationship between the residual stress and crack propagation was revealed. The results show that the residual compressive stress on the surface of silicon nitride ceramics decreases with the increase in the depth of crack propagation and the degree of surface brittle spalling. The residual stress at the location of the crack propagation was residual tensile stress. The crack propagation depth increased with the increase in the residual tensile stress. The research provides a reference for the realization of high-quality surfaces in the grinding of silicon nitride ceramics.

Abstract:Porosity is a critical microstructural factor in ceramic materials, influencing their mechanical and thermal properties. However, the detailed mechanisms through which porosity, grain size, and grain boundary fracture energy affect the thermal shock resistance of porous ceramics are still not fully understood. This study introduces a dual‐scale model that integrates these microstructural parameters to predict fracture toughness and thermal shock resistance. Using the single‐edge V‐notch fracture toughness testing principle, we calculate the thermal stress intensity factor and establish its relationship with temperature differentials. The critical temperature differential, which marks the onset of thermal shock damage, is determined when the thermal stress intensity factor reaches the fracture toughness threshold. Abstract:Machinable ceramics are typical brittle materials, and their surface formation mechanism during machining has not been well revealed. Currently, there are few theoretical models of surface roughness for turning brittle materials. Through experiments with turning machinable ceramics, the surface formation mechanism of brittle materials is investigated from macro and micro perspectives. The combined action of tool and workpiece interference, elastic recovery, and crushing craters creates the machined surface of brittle materials. The initial surface angle and length, the deflection surface angle and length, and the extension length of the upward-extending surface were calculated based on the biaxial stress analytical method, the fracture criterion of the stress intensity factor, and the energy conservation principle. By quantitatively describing the cross-sectional shape of crushing craters, a brittle surface roughness model is established with the combination of actual cutting layer parameters, tool angle, material properties, tool-workpiece interference relationship, and elastic recovery. The experimental validation results show that the brittleness model is more accurate and consistent in trend compared to the traditional geometric model and the theoretical model of crushing with simplified crushing crater shapes. The new model can be utilized as a basis for the theoretical prediction of surface roughness in the cutting of brittle materials.

Abstract:Advanced ceramics, such as alumina and zirconia, are widely used in modern industries, due to their superior properties, such as high hardness and strength. Fracture toughness is a significant property that describes the capability of materials to resist crack instability and expansion to failure, and also helps when calculating the allowable working stress, and crack size, of the component. This paper comprehensively lists the current toughness-testing methods. With comparative investigations of various methods, edge chipping is found to be the simplest way of measuring the ceramic fracture-toughness, in terms of the dominant median crack, chip geometrical similarity, and force-distance relations, giving consideration to its potential application in industry. Moreover, to avoid the data variance from crack-length measurement in edge chipping, it is further proposed that the energy analyses can be used to improve the way in which the toughness expression is formulated.

Progressive scratch test was carried out on the glass-ceramics to study the continuous micro-fracture mechanism of its surface, which provided an important basis for the research on the grinding mechanism of glass-ceramics. By microimaging of scratch, the continuous material removal process of glass-ceramics from ductility to ductile brittleness to brittleness was observed in micro-view, confirming that there was a ductile brittleness between ductility and brittleness on the surface of glass-ceramics. The critical point for breaking from ductility to ductile brittleness and the critical point for breaking from ductile brittleness to brittleness were measured. The machined critical depth hc1 of the composite domain of ductility and ductile brittleness and the machined critical depth hc2 of the composite domain of ductile brittleness and brittleness for glass-ceramics were further obtained by computational analysis. This study provides valuable insights into the surface machining forming and surface microstructure generating of glass-ceramics material. The research results can also provide reference on determining the critical grinding parameters of glass-ceramics material.

Abstract:Thermally-induced cracking typically occurs during the cooling stage of various manufacturing processes, and is commonly seen in multiphase or the joints of dissimilar materials due to mismatch in their thermo-mechanical properties, such as thermal expansion, elastic-plastic deformation and, in some cases, phase transformation. However, the underlying cracking mechanism associated with local microstructure is still elusive. To improve the mechanistic understanding of thermal cracking, this work uses the diffusion-bonded 9Cr-1Mo steel as an example to study the key microstructural variables, such as interfacial phases, voids, grain boundary migration and crystallographic orientations. Meanwhile, a temperature-dependent crystal plasticity model coupled with a cohesive zone model is developed to provide more insights into the thermal-induced stress distribution at the grain scale. It is found that the stress at the void-free boundary of martensite and ferrite is dominated by shear, and its magnitude is insufficient to nucleate cracks. Whereas voids at phase boundaries can induce significant tensile stress, resulting in cracking at the phase boundaries as well as diffusion-bonded interfaces. Also, the occurrence of interfacial grain boundary migration plays an important role in local stress distribution. These microstructure features and their evolution are experimentally observed and used to verify the developed crystal plasticity models. These findings enhance the understanding of the influence of microstructure features on thermal cracking and provide a guide to designing and fabricating the microstructure with improved thermal crack resistance in various manufacturing processes.

Abstract:To obtain low surface roughness in the laser-assisted machining of 3Y-TZP ceramics, a laser-assisted heating model of 3Y-TZP ceramics was established. The temperature field in the cutting zone was simulated using ABAQUS software to analyze the effects of laser power, rotational speed, and warm-up time on softening layer depth (distance between the workpiece surface and lower boundary of softening layer) and thickness (distance between the upper and lower boundaries of softening layer). Furthermore, the accuracy of the simulation results was verified through experiments. The Plackett-Burman design, Steepest ascent experiment, and Box-Behnken design method were used sequentially to optimize process parameters, and the surface quality, chip morphology, and tool wear of 3Y-TZP ceramic with laser-assisted cutting and traditional cutting were compared under the best process parameters. The results show that the rotational speed and laser power are the main factors influencing the softening layer depth and thickness, and the suitable warm-up time is 15 s; the most influential factor on the surface roughness is the cutting depth, and the optimized process parameter combinations for the best surface roughness are as follows: laser power of 90.3 W, rotational speed of 400 r/min, cutting depth of 0.21 mm, and feed speed of 4.4 mm/min; with laser-assisted, the surface roughness value of the workpiece is reduced by 54.12 %, the amount of tool wear is reduced by 56.5 %, the chip morphology is transformed from powder to strip with a length of more than 50 μm, and the primary material removal mode is changed from brittle removal to plastic removal.

Abstract:In this paper, we estimated the temperature-dependent critical inclusion size for microcracking under residual stress and applied stress for particulate-reinforced ultra-high-temperature ceramic matrix composites. The critical flaw size and applied stress for the stable growth of radial cracks under different temperatures were also estimated. It was found that under a lower applied stress, the critical inclusion size was sensitive to the temperature. Under higher applied stresses, the sensitivity became smaller. For ceramic materials with pre-existing microcracks, the crack resistance could be improved by increasing the service stress when the service stress was low. As the temperature increased, the critical flaw size of the materials decreased; the applied stress first increased and then decreased. Finally, a temperature-dependent fracture strength model of composites with a pre-existing critical flaw was proposed. A good agreement was obtained between the model prediction and the experimental data. In this work, we show a method for the characterization of the effects of temperature on the fracture behavior of ceramic-based composites.
