Abstract:Modern industry is focused on looking for new and effective technologies to manufacture complex shapes from alloys based on nickel and chromium. One of the materials widely used in the chemical and aerospace industry is Hastelloy C-22. This material is difficult to machine by conventional methods, and in many cases, unconventional methods are used to manufacture it, such as electrical discharge machining (EDM). In the EDM process, the material is removed by electrical discharges between a workpiece and a tool electrode. The physical and mechanical properties of the tool electrodes have a direct impact on the process efficiency, machining accuracy, and surface roughness. Currently, there has been a significant increase in the use of graphite as a material for tool electrodes due to the low purchase cost of the raw material, good machinability, and high sublimation temperature. In this work, an experimental investigation of the influence of the grain size of the graphite tool electrode on material removal rate (MRR), tool wear rate (TWR), and surface roughness (Ra) of Hastelloy C-22 was carried out. Two POCO graphite tool electrodes with a grain size of 1 μm (AF-5) and 10 μm (S-180) were used. Based on the experimental studies, empirical models describing the influence of machining parameters on technological indicators and the condition of the surface texture were determined. The research indicates that graphite with a larger grain provides higher process efficiency with high relative wear of the tool electrode. The lowest surface roughness was obtained for graphite with a smaller grain size (AF-5). The analysis of the machining parameters proves that the discharge current and pulse duration are the main factors determining the MRR and Ra values for both AF-5 and S-180 graphite. The time interval is the dominant parameter with regard to the relative wear of the graphite electrode.

Abstract:The industrial application of electrical discharge machining (EDM) for manufacturing injection molding, in many cases, requires forming depth cavities with high length-to-width ratios, which is quite challenging. During slot EDM with thin-walled electrodes, short-circuits and arcing discharges occur, as a result of low efficiency in removing debris and bubble gas from the gap. Furthermore, unstable discharges can cause increases in tool wear and shape deviation of the machined parts. In order to characterize the influence of the type of electrode material and EDM parameters on the deep slot machining of high-thermal-conductivity tool steel (HTCS), experimental studies were conducted. An analytical and experimental investigation is carried out on the influence of EDM parameters on discharge current and pulse-on-time on the tool wear (TW), surface roughness (Ra), slot width (S)-dimension of the cavity, and material removal rate (MRR). The analyses of the EDS spectrum of the electrode indicate the occurrence of the additional carbon layer on the electrode. Carbon deposition on the anode surface can provide an additional thermal barrier that reduces electrode wear in the case of the copper electrode but for graphite electrodes, uneven deposition of carbon on the electrode leads to unstable discharges and leads to increase tool wear. The response surface methodology (RSM) was used to build empirical models of the influence of the discharge current I and pulse-on-time ton on Ra, S, TW, and MRR. Analysis of variance (ANOVA) was used to establish the statistical significance parameters. The calculated contribution indicated that the discharge current had the most influence (over 70%) on the Ra, S, TW, and MRR, followed by the discharge time. Multicriteria optimization with Derringer's function was then used to minimize the surface roughness, slot width, and TW, while maximizing MRR. A validation test confirms that the maximal error between the predicted and obtained values did not exceed 7%.

Abstract:Electro discharge machining (EDM) is a precision method of manufacturing complex shape difficult to machining materials. In EDM material is removed from the workpiece with a series of discharges occurring in the gap between two electrodes. Specific properties of surface texture are the result of the thermal removal process. This paper presents the results of experimental investigation of the influence of EDM process parameters: discharge current and the pulse time on tungsten heavy alloys surface texture properties. Experimental investigations of the EDM process were carried out on a Charmilles Form 2LC ZNC machine. Manufacturing samples had the dimensions of 10 × 10 × 3 mm, the electrode was a cooper and commercial EDM fluid 108 MP-SE 60 was used as the dielectric. Investigation of the surface roughness was undertaken on a Taylor-Hobson FORM TALYSURF Series 2 scan profilometer. To characterize the surface texture after the EDM, the following 3D parameter surface roughness was used: arithmetic mean of the deviations from the mean Sa, the density of the top Sds. The experimental investigation was carried out with a design of experiment methodology three level two parameters.

Abstract:Sinking electrical discharge machining (sinking EDM) invariably results in surfaces with a thin layer of resolidified material (recast layer) after successive discharges. This phenomenon persists irrespective of the discharge energy. The need to investigate this layer frequently arises to determine the surface integrity of the component, with particular emphasis on texture and roughness parameters during finishing machining processes. This investigation is particularly crucial in research involving the use of negative polarity in metallic electrodes. However, the impact of different tool electrode materials and their polarities on texture in the Inconel 718 superalloy has yet to be thoroughly explored, and this is the central focus of the present study. Sinking EDM experiments were conducted at four duty factor levels, with input variables including an open circuit voltage of 120 V and a discharge current of 2.4 A. Special graphite, copper, and copper-tungsten alloy (CuW) were used as tool electrode materials, with both positive and negative polarities in the experiments. Morphological analysis, surface texture, and three-dimensional roughness parameters were innovatively compared for surface characterizations. In terms of average roughness, the graphite electrode (cathode) exhibited the highest amplitude deviation, with Sa = 2360 μm. In contrast, the metallic electrodes demonstrated superior roughness, with copper at Sa = 1063 μm and CuW at Sa = 1047 μm, representing reductions of 55.0% and 55.6%, respectively. A significant correlation was observed among the variables under study, with a correlation coefficient ( ρ ) of 0.98 between the parameters Sdq-Sdr, indicating a very strong positive correlation, and a ρ of −0.91 between Smr2-Sdr, revealing a very strong negative correlation. The texture assessment prioritized volume analysis and revealed that the peak volume ( μm3/μm2) was evenly distributed among different electrode materials and polarities. Metallic electrodes exhibited higher average volumetric amplitudes under positive polarity. Conversely, an alteration in average volumes was observed for valley voids, although these changes fell within the standard deviation range. Notably, valleys appeared more pronounced when using the graphite (+) electrode, showing a 200% increase, as opposed to a 125% increase with the graphite (−) electrode.

Abstract:The modern industry looks for new technologies that lead to improving the durability of parts from difficult-to-cut materials. One of the main fields of study on manufacturing difficult-to-cut materials is using electrical discharge machining (EDM). In this work, the experimental investigation of the influence of discharge current and pulse time, which defines the discharge energy, on surface roughness and average white layer thickness, was carried out. The surface layers properties after machining have kay role in the durability of manufacturing parts. Conducted research indicates that an increase in current and pulse time leads to growing the diameter and power of the discharge channel. It's causing the generation of the roughness of greater height and distance between the individual vertices. The plasma stream generated as a result of electric discharges causes the melting and evaporation of the material locally, while micro streams of liquid metal "thrown" to the gap from craters re-solidify on the surface of the material. Experimental studies and their analysis indicate that the main factors influencing the surface topography and average thickness of the white layer after EDM is the discharge energy.

Abstract:The study examines the influence of various process parameters on Material Removal Rate (MRR), Tool Wear Rate (TWR) AND Surface Roughness (Ra) during the machining of Hastelloy using Electrical Discharge Machining (EDM) machined under NaOH dielectric medium. Results showed that a 20% NaOH concentration optimizes MRR at 0.889 mm3/min, while higher concentrations lead to process instability due to excessive bubble formation and discharge irregularities. The optimal current of 30 A improves MRR, but excessive melting occurs beyond this level, negatively impacting tool wear and surface finish. A pulse-on time of 45 μs produces the best surface finish of 1.786 μm), while longer pulse durations cause overheating and degrade surface quality. TWR was minimized at a gap distance of 2 mm, which allowed effective cooling and debris removal, reducing wear by 15%. Voltage levels between 12 V and 18 V resulted in the most stable discharges, yielding optimal MRR and Ra values. Lower current values stabilize TWR, while higher currents and longer pulse-on times increase wear. A gap distance of 2 mm minimizes TWR by ensuring effective cooling and debris removal. Optimal surface roughness is achieved with 30 A and 45 μs, where controlled discharges reduce surface imperfections. Higher NaOH concentrations induce rougher textures due to more aggressive sparks. SEM analysis confirms that process parameters significantly impact surface topography, characterized by craters, re-solidified debris, and microcracks. The optimized parameters identified from the results were 20% NaOH concentration, 30 A current, 45 μs pulse-on time, 2 mm gap distance, and voltage of 15 V.

Abstract:Electric discharge machining (EDM) is a material removal process that is especially useful for difficult-to-cut materials with complex shapes and is widely used in aerospace, automotive, surgical tools among other fields. EDM is one of the most efficient manufacturing processes and is used to achieve highly accurate production. It is a non-contact thermal energy process used to machine electrically conductive components irrespective of the material’s mechanical properties. Studies related to the EDM have shown that the process performance can be considerably improved by properly selecting the process material and operating parameters. This paper reviews research studies on the application of EDM to different grades of stainless steel materials and describes experimental and theoretical studies of EDM that have attempted to improve the process performance, by considering material removal rate, surface quality and tool wear rate, amongst others. In addition, this paper examines evaluation models and techniques used to determine the EDM process conditions. This review also presents a discussion on developments in EDM and outlines the likely trend for future research.

Abstract:The present paper presents an experimental study on the performance evaluation of different electrode materials and dielectric fluids on high carbon high chromium (HcHcr) tool steel in electric discharge machining (EDM). Dielectric fluids (kerosene, distilled water, and EDM oil), electrode materials (copper, brass, and graphite) with current and pulse-on time are considered as input parameters while material removal rate (MRR), and surface roughness (Ra) as output parameters. HcHcr tool steel is used as work material due to its extensive use in aerospace, automotive, and tooling industries. Experiments are performed using Taguchi (L29) orthogonal array. Additionally, ANOVA analysis is performed to determine the most influencing parameters on the output. The results show that the electrode material is most influential for MRR, while dielectric fluid for Ra. Optimal setting obtained for MRR is electrode material (graphite), peak current (9 A), pulse-on time (50 µs), and dielectric (kerosene) and for Ra is electrode material (copper), peak current (3 A), pulse-on time (50 µs) and dielectric (kerosene). Similarly, the overall optimization is done via multi-objective optimization on the basis of ratio analysis method and optimal parameter setting obtained with graphite electrode, peak current (10 A), pulse-on-time (50 µs), and distilled led water as dielectric fluid. The microstructure of the machined surface is taken by scanning electron microscope to study the surface integrity and results revealed that smooth and uniform distribution of surface during the machining of HcHcr tool steel in EDM.

Abstract:This study investigates the impact of different tool electrode materials on the thickness of the resolidified layer produced by sinking electrical discharge machining (SED-machining) on Inconel 718 alloy. The experiments were conducted with various discharge durations and duty factor levels, using an open voltage of 120 V and a discharge current of 2.4 A. Three grades of tool electrode materials were used: graphite (both polarities), copper, and copper-tungsten. The study found that ED-machining performance improved significantly at a duty factor of 0.33, a discharge duration of 24 μs, and a discharge energy of 6.91 mJ. The material removal rate increased to 1.05 mm3/min with the Graphite (−) tool electrode, while the volumetric relative wear improved to 1.66% with the copper-tungsten tool electrode. X-ray diffraction and scanning electron microscopy analyses revealed phase changes, complex carbide formation, and primary dendritic growth in the recast layer due to abrupt thermal gradient changes and material-electrode interactions. The maximum recast layer thickness was 16.52 μm with the graphite (−) tool electrode, while the copper-tungsten tool electrode produced the smoothest surface with the lowest roughness of 1.3 μm. The copper tool electrode yielded the thinnest recast layer at 9.08 μm.

Abstract:Electric discharge machining (EDM) is regarded as one of the most energy-efficient manufacturing processes for exceptionally accurate processing of any electrically conductive material, regardless of mechanical properties. EDM is a non-contact process utilized in various industries, including aerospace, industrial, instruments, molds, dies, and medical tools; also, it is beneficial for hard materials with simple or proficient geometries and shapes. Although EDM is for machining "difficult to machine" metals, such as those used in the mold and die industries, metal properties indicate potential capability in the domain of surface modification due to the electrical spark between the tool and the work material. This paper investigates the machining of Alloy steel X210 by using the most affecting parameters and how electrode angles contribute to responses, as MRR, Electrode wear ratio, and surface finish, which the manufacturing industry uses to make die tools, molds, automotive parts, and other products. Electrodes with angles of 0o and 90o are used to machine workpieces using WEDM (dk7740). Electrode Angle, peak discharge current, pulse-on time, and pulse-off time were controllable parameters in this study. While all other criteria are constant, variables have been studied. The effects of the four aspects on the four variables were statistically analyzed using ANOVA by MINITAB. Regression models for the responses were developed. Regression mathematical models have been developed for Alloy steel X210 workpieces to increase productivity and industry results.

Abstract:In this research, an attempt was made to reinforce aluminium with graphite particles and use it as a tool material with the objective of combining the properties of aluminium and graphite. The micrograph confirms that the graphite particles were uniformly distributed over the aluminium matrix, density reduces and thermal conductivity increases with the addition of graphite particles. Material Removal Rate (MRR) peaks at 12A current before declining due to plasma channel expansion, an optimal Ton of 8μs ws observed, with 4μs Toff yielding higher MRR. Copper electrodes excel due to thermal conductivity, while 5% graphite in aluminum boosts MRR to 31.89mm3/min, additional graphite decreases MRR. TWR rises with shorter Toff until 6μs, then decreases. Gap control impacts TWR, with lower spark gaps causing higher TWR due to intense material removal, and higher gaps leading to increased TWR due to incomplete flushing. Copper electrodes have the lowest TWR due to their high melting temperature. The addition of graphite in aluminum reduces TWR at low currents but is less effective at higher currents. Surface roughness (Ra) decreases with higher current, reaching a minimum of 7.02μm at 12A. Optimal Ton is 8μs (7.56μm), while shorter Toff at 4μs and a 3mm gap yield the best Ra of 7.36μm with A4 composite tool. Copper electrodes result in higher Ra at higher currents, while graphite in aluminum improves surface quality, especially at 5% content. Arcing, an undesirable electrical discharge phenomenon in EDM, adversely affects machining. Experiments revealed a strong correlation between high duty cycles, duty ratios, and arcing propensity, with composite tools being more susceptible due to their variable conductivity. In contrast, non-composite tools, exemplified by copper, withstand higher duty ratios without arcing.

Abstract:A recent trend in micro-EDM is the addition of powders into the dielectric. The presence of powders helps to lower the dielectric breakdown voltage and, therefore, the discharge occurs early. As a result, the discharge energy is better distributed, resulting in a greater number of discharges, each with less energy. The main advantage of using this method is the improvement of both the process performance and surface finishing of the workpiece. In general, a critical aspect of the implementation of this technology is the management of the powder. In fact, to obtain advantages during the machining, the powders should be maintained dispersed into the dielectric to avoid their aggregation. This paper aims to study the concentration of the powder and the surfactant in the dielectric fluid on micro-EDM drilling performance. Titanium alloy was used as workpiece material, hydrocarbon oil as dielectric, graphite as powder, and 4-dodecylbenzenesulfonic acid as surfactant. The performance was evaluated considering the material removal rate, the tool wear ratio, and the geometrical characteristics of the holes (overcut and taper rate). Graphite content positively affected both material removal rate and tool wear ratio; a larger spark gap was observed as well. The use of surfactant is required for mix stability, but increasing its percentage generally reduces the effects of graphite and increases data dispersion as well.

Abstract:The present article focused on the surface characterization of electric discharge machined duplex stainless steel (DSS-2205) alloy with three variants of electrode material (Graphite, Copper-Tungsten and Tungsten electrodes). Experimentation was executed as per Taguchi L18 orthogonal array to inspect the influence of electric discharge machining (EDM) parameters on the material removal rate and surface roughness. The results revealed that the discharge current (contribution: 45.10%), dielectric medium (contribution: 18.24%) majorly affects the material removal rate, whereas electrode material (contribution: 38.72%), pulse-on-time (contribution: 26.11%) were the significant parameters affecting the surface roughness. The machined surface at high spark energy in EDM oil portrayed porosity, oxides formation, and intermetallic compounds. Moreover, a pin-on-disc wear analysis was executed and the machined surface exhibits 70% superior wear resistance compared to the un-machined sample. The surface thus produced also exhibited improved surface wettability responses. The outcomes depict that EDMed DSS alloy can be considered in the different biomedical and industrial applications.

Abstract:The article is devoted to increasing the efficiency of electrical discharge machining of special-purpose items with composite electrode tools. The subject of research is the parameter of the roughness of the processed surface and the work of the electro-discharge machining (EDM) of 40Crsteel in various modes of electrical discharge machining. The aim of the work is to increase the efficiency of the process of copy-piercing electrical discharge machining of parts introduced into the composition of a special-purpose product and the use of electrode tools with the introduction of 20% graphite. Experimental studies were carried out using the method of a full factorial experiment with a subsequent regression analysis. The experiments were carried out using a copy-piercing Smart CNC EDM machine, a tool electrode, and a profile composite electrode. Empirical dependencies were established, reflecting the relationship between the processing modes, productivity, and surface roughness parameter after processing. A theoretical model for calculating the roughness parameter was developed, which makes it possible to predict the quality of the processed surface with a reliability of 10-15%. To ensure the required ratios of the quality of the processed surface at the maximum performance indicators, technological recommendations were obtained, as a result of which a 35% reduction in machine time was achieved when processing the "screw" part with the required indicators of surface quality.

Abstract:The hybrid machining process of Powder mixed Electro-Discharge Machining (EDM) where the dielectric fluid is mixed with conductive powder to smooth the machining process of advanced material. The effect of process variables like peak current, pulse on time, and pulse off time on output responses of Material Removal Rate (MRR) and Surface Roughness (SR) has been investigated by equal amount of zirconium and nickel powder mixed to the dielectric fluid for PMEDM of HCHCr die steel using copper electrode. In the present study the model for output response, which is used to predict the MRR and surface roughness was developed by using RSM. Further the statistical analysis of variance (ANOVA) and F test were performed to find which process parameters are more significant and the optimization of these multiple performances were derived by using Grey Relational Analysis (GRA). The experimental results revealed that the combination of zirconium and nickel powder suspended in dielectric fluid considerably improved the MRR, and reduce SR. The suspended powders in the dielectric fluid are highly influencing the SR. The optimal parameter combination is determined as peak current at level 3 (7 Amps), Pulse On time at level 1 (9 µs), and Pulse off Time at level 2 (6 µs) for achieving maximum MRR and minimum SR. The Energy Dispersive X-ray analysis (EDAX) is used to study the elemental composition of particles migrated from electrode tool, dielectric, and from suspended powders. The analysis of SEM and EDAX exposed that there is a significant material migration from suspended powder, tool electrode, and dielectric fluid to the machined surface.

Experimental Investigations of Using Aluminum Oxide (Al2O3) and Nano-Graphene Powder in the Electrical Discharge Machining of Titanium Alloy

Abstract:In the present study, a comprehensive parametric analysis was carried out using the electrical discharge machining of Ti6Al4V, using pulse-on time, current, and pulse-off time as input factors with output measures of surface roughness and material removal rate. The present study also used two different nanopowders, namely alumina and nano-graphene, to analyze their effect on output measures and surface defects. All the experimental runs were performed using Taguchi's array at three levels. Analysis of variance was employed to study the statistical significance. Empirical relations were generated through Minitab. The regression model term was observed to be significant for both the output responses, which suggested that the generated regressions were adequate. Among the input factors, pulse-off time and current were found to have a vital role in the change in material removal rate, while pulse-on time was observed as a vital input parameter. For surface quality, pulse-on time and pulse-off time were recognized to be influential parameters, while current was observed to be an insignificant factor. Teaching–learning-based optimization was used for the optimization of output responses. The influence of alumina and nano-graphene powder was investigated at optimal process parameters. The machining performance was significantly improved by using both powder-mixed electrical discharge machining as compared to the conventional method. Due to the higher conductivity of nano-graphene powder, it showed a larger improvement as compared to alumina powder. Lastly, scanning electron microscopy was operated to investigate the impact of alumina and graphene powder on surface morphology. The machined surface obtained for the conventional process depicted more surface defects than the powder-mixed process, which is key in aeronautical applications.

Abstract:International Journal of Modern Physics B, Ahead of Print. The pursuit of precision machining in engineering materials has ignited an imperative to advance electrical discharge machining (EDM) techniques. This study is a deep dive into the domain of micro-electrical discharge machining ([math]EDM) with a specific focus on the utilization of carbon-coated tool electrodes. The primary objective is to elucidate the influence of carbon-coated electrodes on vital machining parameters, including machining depth (Z coordinate), tool wear rate (TWR) and overcut (OC) in [math]EDM operations. Moreover, the investigation extends to scrutinizing surface characteristics generated by [math]EDM with carbon-coated tool electrodes. To enhance performance, carbon-coated tungsten carbide tool electrodes are employed for machining titanium alloy (Ti–6Al–4V) workpieces. The optimization process seeks to identify the optimal combination of process parameters using a Taguchi-DEAR-based multi-response approach. Experimental findings reveal that integrating carbon-coated electrodes significantly improves the [math]EDM process, leading to enhanced surface performance metrics. Notably, this study identifies specific parameter settings that effectively optimize machining quality indicators. By achieving a voltage of 160[math]V, a capacitance of 10,000[math]pF and a tool rotation of 600[math]RPM, the research contributes valuable insights into the intricate realm of [math]EDM, highlighting the potential for enhanced surface performance through strategic parameter manipulation.

Abstract:Electric discharge machining with a powder mix dielectric is a promising technique to harden a work piece's surface using electricity with a high energy density. The quality of the electrical discharge-machined surface is related to its surface integrity in which the surface's roughness, residual stresses, micro hardness and surface micro cracks are some of the major factors. In this research, graphite powder was mixed in a dielectric with a particle size of 20 μm, 30 μm, and 40 μm, with the concentration of the graphite powder ranging from 2 g/L to 4 g/L. Moreover, the peak current and pulse time on were also coupled with an additive of graphite powder to investigate the effect on the surface quality, i.e., the recast layer thickness, micro hardness and crater depth as well as the material removal rate (MRR) and tool wear rate (TWR). A Box–Behnken design was employed to design the experiments and the experimental results revealed that the graphite powder size and concentration coupled with the electrical parameters (peak current and pulse time on) significantly influenced the recast layer thickness, micro hardness, crater size, MRR and TWR. The crater depth and micro hardness were maximized at a higher concentration and particle size, while the recast layer thickness was reduced with a higher gain size.
