Abstract:Abstract Titanium alloys, due to their unique properties, are utilized in numerous modern high-end applications. Electrical Discharge Machining (EDM) is a non-conventional machining process, commonly used in machining of hard-to-cut materials. The current paper, presents an experimental study regarding the machining of Titanium Grade2 with EDM, coupled with the development of a simulation model. The machining performance indexes of Material Removal Rate, Tool Wear Ratio, and Average White Layer Thickness were measured and calculated for different pulse-on currents and pulse-on times. Moreover, the developed model that integrates a heat transfer analysis with deformed geometry, allows to estimate the power distribution between the electrode and the workpiece, as well as the Plasma Flushing Efficiency, giving an insight view of the process. Finally, by employing the Response Surface Methodology, educed regression models that correlate the machining parameters with the corresponding results, while for all the aforementioned indexes, ANOVA was performed.

Abstract:Electric discharge machining (EDM) is a material removal process that is especially useful for difficult-to-cut materials with complex shapes and is widely used in aerospace, automotive, surgical tools among other fields. EDM is one of the most efficient manufacturing processes and is used to achieve highly accurate production. It is a non-contact thermal energy process used to machine electrically conductive components irrespective of the material’s mechanical properties. Studies related to the EDM have shown that the process performance can be considerably improved by properly selecting the process material and operating parameters. This paper reviews research studies on the application of EDM to different grades of stainless steel materials and describes experimental and theoretical studies of EDM that have attempted to improve the process performance, by considering material removal rate, surface quality and tool wear rate, amongst others. In addition, this paper examines evaluation models and techniques used to determine the EDM process conditions. This review also presents a discussion on developments in EDM and outlines the likely trend for future research.

Abstract:Electro discharge machining (EDM) is extensively used in modern manufacturing industry because of its advantage over conventional machining method. Titanium alloys are the materials of research concern now for their extensive use in airframes and jet engines. Therefore, dimensional accuracy and surface integrity are the crucial concern for EDMed titanium alloys. The purpose of this study is to investigate the effect of process parameters and different type of electrodes on dimensional accuracy and surface integrity of EDMed Ti-5Al-2.5Sn titanium alloy. In this investigation, a comparative study has been conducted on the EDM performance of Ti-5Al-2.5Sn titanium alloy using different type of electrodes viz. copper, brass and zinc. The process performance has been measured by means of surface roughness (Ra), surface crack density (SCD), radial overcut (ROC) and recast layer. The outcome of using pulse on time, gap voltage, duty cycle, peak current as process parameters on the responses have been studied. Microstructural analysis has been carried out for the machined surfaces for different type of electrodes. Copper electrode provides a good surface finish and least radial overcut followed by brass and zinc electrodes. Thinner and uniform recast layer and higher surface crack density has been found on the EDMed surface machined by copper electrode compared to brass and zinc electrodes. Therefore, copper tool is recommended where higher precision and higher degree of surface finish is required for EDMed product.

Abstract:Micro-electrical discharge machining (micro-EDM) stands out as a transformative methodology, offering substantial progress in both technical and economic efficiency through the integration of coated electrodes. This study meticulously analyzes various technological parameters in micro-EDM, focusing specifically on Ti-6Al-4V, a widely employed titanium alloy. The application of a titanium nitride (TiN) coating material on a tungsten carbide (WC) electrode is investigated using the Taguchi method of experimental design. This study employs an ANOVA and factorial design methodology to scrutinize the influence of key parameters, namely voltage (V), capacitance (C), and spindle rotation (in revolutions per minute) (RPM) on the tool wear rate (TWR), overcut (OVC), and Z coordinate (depth) within the micro-EDM process. The findings unveil a noteworthy increase in the TWR with an elevated V, C, and RPM, with capacitance exerting a pronounced influence while voltage exhibits the least impact. OVC exhibits notable variations, revealing an inverse relationship with RPM. The Z coordinate (depth) is significantly affected by capacitance, with voltage and RPM each having a relatively negligible impact. A surface quality analysis exposes similarities and numerous defects in both coated and uncoated electrodes, emphasizing the need for further exploration into the effectiveness of coated electrodes in enhancing post-micro-EDM machined surface layers. This study contributes valuable insights to optimize and advance micro-EDM processes, laying groundwork for future innovations in precision machining.

Abstract:The titanium (Ti) alloys are the notoriously “difficult-to-machine” aerospace materials. Compared with the traditional mechanical cutting methods which are costly because of high tooling costs, electrodischarge machining (EDM) is an effective machining method for the Ti alloys. The energy distribution during the EDM process of Ti alloys was rarely reported, though it is a very important factor that can affect the machining performance. In this work, the energy distribution during EDM of Ti–6Al–4V has been investigated by a novel method, at different EDM parameters including interelectrode distance, pulse duration, polarity, and electrode shape. The results of this work show that energy distribution characteristics are greatly affected by the power density applied on the electrodes and more energy is distributed into the anode than into the cathode, which are in good concurrence with the results obtained by other authors. The results of this work will be helpful for further improving the technological performance of this process.

Abstract:Recently, additive manufacturing-based rapid tools are conveniently used in electrical discharge machining (EDM) process because complex-shaped tools can be produced in less time as compared to various conventional and nonconventional tool-making processes. However, sustainability of a rapid tool in terms of electrical and mechanical environment experienced in EDM process needs to be evaluated before recommending for real application. To address this issue, performance of AlSi10Mg tool manufactured by selective laser sintering process, a rapid prototype (RP) process, is compared with conventional copper and brass tools while machining titanium alloy and AISI 1040 steel in EDM process using EDM-30 oil as dielectric medium. Specifically, influence of EDM variables such as pulse-on-time (Ton) and discharge current (Ip) on performance measures like average surface roughness of machined surface (Ra), surface crack density, white layer thickness and micro-hardness of white layer has been studied. The study indicates that tool type is the most influential parameter followed by discharge current and pulse-on-time for both the workpiece materials. Superior surface characteristics can be obtained using AlSi10Mg RP tool at low level of parametric setting of discharge current and pulse-on-time. The machined surface by different tools is examined by scanning electron microscope to observe surface cracks. Energy-dispersive X-ray spectroscopy analysis reveals transfer of tool materials into the machined surface resulting in increase in percentage of carbon and oxygen on the machined surfaces. Finally, Grey-TOPSIS method has been adopted to obtain optimal parametric setting that simultaneously optimizes all the performance measures.

Abstract:The non-conventional manufacturing technologies are notorious when it comes to productivity and processing time in production-related industries. However, the aerospace and other high-end sectors enjoy another quality matrix of these processes and compromise on the processing time. For instance, the machinability of hard-to-cut materials such as Ti6Al4V aerospace alloy for micro-impressions is challenging and commonly carried out through non-conventional processes. Among these processes, the electric discharge machining (EDM) is famous for machining Ti6Al4V. In the current study, the EDM process is enhanced through modified dielectrics such as kerosene with non-ionic liquids (span 20, 60, and 80) and cryogenically treated tool electrodes (aluminum and graphite), and is compared to the conventional kerosene-based process. A three-phase experimental campaign is deployed to explore parametric effects including modified dielectric conditions (non-ionic liquid type and concentration), tool material, and machine parameter pulse ON:OFF time. A total of 60 experiments (54 modified dielectrics and 6 as baseline) were performed to explore process physics. The statistical analyses show that the unmodified process (kerosene dielectric-based) results in the least favorable results 0.58 mm3/min against cryo-graphite and 1.2 mm3/min against cryo-aluminum electrodes. However, the modified dielectrics outperform and improve process dynamics by altering dielectric conditions through hydrophilic-lipophilic balance. Surface morphological analysis shows significantly shallow craters on the machined surface showing evidence of effective flushing through a modified dielectric (S-20) as compared to a kerosene-based dielectric. A thorough microscopical, statistical, and scanning electron-based analysis is carried out to explain the process and correlate significant improvements.

The exploration of Electrical Discharge Machining (EDM) with coated electrodes represents a relatively novel research avenue, thereby yielding limited published research outcomes. The choice of coating material plays a pivotal role in the EDM machining process, and alterations in coating materials can directly influence the adjustment of technological parameters in EDM. Consequently, research dedicated to optimizing these technological parameters for EDM employing coated electrodes is of paramount importance, and it promises to advance the practical implementation of this cutting-edge technique. In this study, we systematically investigate the technological parameters for EDM employing a copper-coated aluminum electrode in the context of Ti-6Al-4V machining. Our research outcomes are framed within a multi-objective optimization paradigm, with a focus on Material Removal Rate (MRR) and Surface Roughness (SR) as vital quality indicators. To address the intricate multi-objective optimization challenge, we have harnessed the combined power of the Taguchi methodology and the Technique for Order of Preference by Similarity to Ideal Solution (TOPSIS). The amalgamation of these techniques enables us to navigate the complexities of EDM parameter optimization effectively. Our findings reveal that the most favorable process parameters entail a configuration of [math][math]V, [math] A, [math][math][math]s, resulting in an MRR of 0.028[math]mg/min and an SR of 7.56[math][math]m. These optimized parameters exemplify a substantial enhancement in machining efficiency and surface quality when utilizing coated electrodes. Moreover, our study scrutinizes the quality of the machined surface under optimal conditions with coated electrodes. We employ the TOPSIS method as a proficient solution for this endeavor, offering a straightforward approach to this intricate calculation process.

Abstract:Abstract The titanium alloy Ti6Al4V ELI (grade 23) is widely used in biomedical industry because of its engineering attributes. However, it requires surface modifications and has processing challenges because it is difficult to machine nature. Therefore, powder-mixed electric discharge machining process is commonly applied to simultaneously machine the material and carry out surface treatment. The performance of the process is limited by both low cutting efficiency and the formation of a rough surface. In this regard, the current study evaluates SiC powder-mixed electric discharge machining of Ti6Al4V ELI using a range of tool materials such as copper, brass, graphite, and aluminum along with a comprehensive list of process parameters. The surface roughness parameters involving arithmetic roughness, the average peak-to-valley distance, and the highest peak-to-deepest valley distance along with material removal rate are comprehensively studied. Taguchi design of experiments L 16 orthogonal array is used to study the process performance with parametric effect analysis, parametric significance analysis, and surface morphological analysis with a scanning electron microscope. Furthermore, the experimental results are optimized against a multi-response optimization matrix using grey relational analysis approach. An optimal compromise between surface attributes and cutting efficiency is identified by Al electrode, pulse current of 14 A, pulse on time of 75 μs, pulse off time of 75 μs, and negative polarity parametric conditions.

Reviewing the electro-discharge machining of titanium alloy (Ti 6Al 4V) as a workpiece, silicon carbide particle combined with EDM oil, and coated tungsten carbide electrode, this research examines this process. Dielectric fluid's impact on microhardness, surface finishing, TWR, and MRR. MRR is raised by silicon particles and coated tungsten carbide electrodes with EDM fluid. According to the study, the most important input parameters for determining TWR, MRR, surface finishing, and micro-hardness are voltage, current, pulse on time (Tonne), and pulse off time (Toff).

Abstract:High-strength materials with complex shapes can be easily machined by electrical discharge machining process. In the present study, an attempt has been made to analyze the influence of wire electrode on Kerf width and workpiece surface roughness in wire EDM process. Due to its importance in the aircrafts and automobiles, Ti-6Al-4V alloy has been chosen as the workpiece material. The various experiments have been conducted based on a Taguchi L9 orthogonal array with various types of wire electrodes, such as conventional brass wire, zinc-coated wire and diffused coated brass wire. From the experimental results, it has been observed that diffused coated wire produced better surface finish with minimum kerf width compared to the other two wire electrodes. It has also been observed that the pulse off-time has more influent nature on machining characteristics such as surface roughness and kerf width.

Experimental Investigation and Optimization of Rough EDM of High-Thermal-Conductivity Tool Steel with a Thin-Walled Electrode

Abstract:The industrial application of electrical discharge machining (EDM) for manufacturing injection molding, in many cases, requires forming depth cavities with high length-to-width ratios, which is quite challenging. During slot EDM with thin-walled electrodes, short-circuits and arcing discharges occur, as a result of low efficiency in removing debris and bubble gas from the gap. Furthermore, unstable discharges can cause increases in tool wear and shape deviation of the machined parts. In order to characterize the influence of the type of electrode material and EDM parameters on the deep slot machining of high-thermal-conductivity tool steel (HTCS), experimental studies were conducted. An analytical and experimental investigation is carried out on the influence of EDM parameters on discharge current and pulse-on-time on the tool wear (TW), surface roughness (Ra), slot width (S)-dimension of the cavity, and material removal rate (MRR). The analyses of the EDS spectrum of the electrode indicate the occurrence of the additional carbon layer on the electrode. Carbon deposition on the anode surface can provide an additional thermal barrier that reduces electrode wear in the case of the copper electrode but for graphite electrodes, uneven deposition of carbon on the electrode leads to unstable discharges and leads to increase tool wear. The response surface methodology (RSM) was used to build empirical models of the influence of the discharge current I and pulse-on-time ton on Ra, S, TW, and MRR. Analysis of variance (ANOVA) was used to establish the statistical significance parameters. The calculated contribution indicated that the discharge current had the most influence (over 70%) on the Ra, S, TW, and MRR, followed by the discharge time. Multicriteria optimization with Derringer's function was then used to minimize the surface roughness, slot width, and TW, while maximizing MRR. A validation test confirms that the maximal error between the predicted and obtained values did not exceed 7%.

Abstract:The electrical discharge machining (EDM) is a non-conventional machining process widely used in recent days in the field of aerospace, biomedical, automobile, tool and die industries. Other conventional and non-conventional machining process does the production of EDM electrode, therefore, the cost of production of EDM electrodes account for more than 50% of the cost of the final product. Therefore, additive manufacturing (AM) technology provide the direct fabrication of the EDM electrode. Selective laser sintering (SLS) is the most suitable AM process used for the preparation of EDM tool electrode, that reduce the tool production time and total production cost of the final product. The main difficulty of the production of EDM electrode by the SLS process is the selection of the appropriate material for tool. So that, it can be easily prepared by the SLS process as well as contain the properties of EDM tool electrode. In this work, a newly developed non-conventional metal matrix composite of Al, Si and Mg is prepare directly by SLS process and used as the EDM electrode. To study the EDM performance of the newly prepared AlSiMg electrode, Titanium-alloy (Ti6Al4V) is use as work piece material and commercial grade EDM 30 oil as dielectric fluid. The performance of the newly prepared AlSiMg SLS electrode is compare with conventional copper and graphite electrodes. The EDM is performed by varying different process parameters like open circuit voltage (V), discharge current (Ip), duty cycle (τ) and pulse-on-time (Ton). Three responses like material removal rate (MRR), tool wear rate (TWR) and average surface roughness (Ra) are used to analyze study the EDM process. To reduce the number of experiments, design of experiment (DOE) approach like Taguchi’s L27 orthogonal array is used. The three output responses of the EDM specimens are optimized by GRA method combined with Firefly algorithm and the best parametric setting is reported for the EDM process.
Performance and increased fatigue life for a Ti workpiece produced by the EDM process

Abstract:The effect of the discharge current (ranging from 5 to 13 A) in electrical discharge machining (EDM) on the machining characteristics of pure Ti is investigated. With an increased discharge current, the electrode wear rates (ranging from 0.15 to 0.73 mg/min), material removal rates (ranging from 1.37 to 5.30 mg/min), surface roughness (ranging from Ra = 3.47 to Ra = 5.91 μm), and recast layer thickness (ranging from 19.12 to 48.52 μm) also increased. However, the EDMed surface micro-hardness decreased from 269 Hv (discharge current 5 A) to 216 Hv (discharge current 13 A), which is due to the electrical discharge coating effect. Control charts are used to ensure the EDM process is well regulated and stable. The EDMed surface is modified by plasma etching and the surface defects are gradually removed, so the fatigue life increases from 66 to 80 times, an improvement of 21.2%. The sample by plasma etching and then TiAlN hard coating has better surface quality and a significantly greater fatigue life.

Abstract:The superior engineering properties and excellent biocompatibility of titanium alloy (Ti6Al4V) stimulate applications in biomedical industries. Electric discharge machining, a widely used process in advanced applications, is an attractive option that simultaneously offers machining and surface modification. In this study, a comprehensive list of roughening levels of process variables such as pulse current, pulse ON time, pulse OFF time, and polarity, along with four tool electrodes of graphite, copper, brass, and aluminum are evaluated (against two experimentation phases) using a SiC powder-mixed dielectric. The process is modeled using the adaptive neural fuzzy inference system (ANFIS) to produce surfaces with relatively low roughness. A thorough parametric, microscopical, and tribological analysis campaign is established to explore the physical science of the process. For the case of the surface generated through aluminum, a minimum friction force of ~25 N is observed compared with the other surfaces. The analysis of variance shows that the electrode material (32.65%) is found to be significant for the material removal rate, and the pulse ON time (32.15%) is found to be significant for arithmetic roughness. The increase in pulse current to 14 A shows that the roughness increased to ~4.6 μm with a 33% rise using the aluminum electrode. The increase in pulse ON time from 50 μs to 125 μs using the graphite tool resulted in a rise in roughness from ~4.5 μm to ~5.3 μm, showing a 17% rise.

In this paper, experimental analysis was performed during micro-electrical discharge machining (micro-EDM) of titanium alloy Ti–6Al–4V (grade 5) using three types of tools viz. copper (Cu) tool, tungsten carbide (WC) tool, and synthetic graphite (Gr) grade three tool. The main process parameters were taken as (a) pulse on time ([math]), (b) pulse off time ([math]), (c) voltage (V), and (d) capacitance (C). The output responses were taken as the material removal rate (MRR) and tool wear rate (TWR). Taguchi method coupled with grey relational analysis (GRA) (L[math] orthogonal array) technique was applied to optimize the input process parameters for both the responses. Scanning electron microscopy (SEM) analysis of the workpiece and tool was also performed to investigate the morphology of the machined surface and tool surface. Energy-dispersive spectroscopy (EDS) analysis was performed to investigate the elemental composition of the machined surface. The experimental finding reveals that tungsten carbide is the most suitable tool material for machining the chosen workpiece for obtaining optimal MRR and TWR. The optimum condition for the copper tool was found as 180[math]V, 1000[math]pf, 10[math][math]s ([math]), and 10[math][math]s ([math]). Meanwhile, the optimum parametric condition for tungsten carbide and graphite tools was found to be the same as 240[math]V, 100[math]pf, 20[math][math]s ([math]), and 5[math][math]s ([math]).

Abstract:Electrical discharge machining (EDM) of high aspect ratio (AR) micro-holes on materials like Ti-6Al-4 V alloy is challenging. The ineffective removal of the machining by-products from and replenishment of fresh dielectric medium in the inter-electrode gap (IEG) limit the penetration depth. The approaches suggested in existing literature either complicate the EDM process or increase the operational costs. Moreover, the effectiveness of energy interactions in the IEG affecting the process performance has not been adequately investigated. This research attempts to synchronize effects of energy interactions between the tool electrode, dielectric, and work material in the IEG by controlling the input discharge energy through current and pulse-on-duration, and dissipated energy through pulse-off-duration and lift settings. Experimental indicators like tool penetration rate, machining time, debris morphology, gas-bubble dynamics, and discharge waveforms are employed to expound the non-linear dynamic behavior of the process. Accordingly, the machining of high AR micro-holes is defined into four zones: usual micro-EDM, transition, high-AR EDM, and critical zones. The maximum depth (10 mm) and AR (17.4) ever reported during the micro-EDM of Ti-6Al-4 V alloy was achieved without employing any additional assistance. Thereby, the capabilities of the conventional die-sinking EDM process are improved for machining high AR micro-holes on Ti-6Al-4 V alloy.

Abstract:Nowadays, additive manufacturing (AM)-based rapid prototyping (RP) is used as a convenient route for making tool electrodes required in electrical discharge machining (EDM). AM enables direct fabrication of complex shaped EDM electrode in comparatively less time in contrast to subtractive machining processes. In this study, an EDM electrode is prepared directly by selective laser sintering (SLS) process using metal matrix composite of aluminium (Al), silicon (Si) and magnesium (Mg). To study the performance of the prepared RP tool electrode in electrical discharge machining, titanium is used as workpiece material and EDM-30 oil as dielectric medium during machining. The performance of the prepared tool electrode is compared with conventional copper and graphite tool electrodes. Experiments have been conducted changing EDM process parameters viz. open circuit voltage (V), peak current (Ip), duty cycle (τ) and pulse duration (Ton) along with three tool electrodes such as RP, graphite and copper tool electrodes. The performance measures considered during the experimental study are material removal rate (MRR), tool wear rate (TWR), average surface roughness (Ra), white layer thickness (WLT), surface crack density (SCD) and micro-hardness (MH) on white layer. SEM and EDX of the machined surface reveal that tool material is generally eroded and deposited on the machined surface with formation of metal carbides. However, tool erosion is more pronounced in case of RP tool electrode. XRD analysis reveals the formation of titanium carbides on the machined surface resulting in increase in the micro-hardness of white layer. Discharge current and tool type are found to be significant parameters influencing the performance measures considered in the study. The surface produced when machined with RP tool electrode exhibits superior surface characteristics while graphite tool electrode produces better MRR and TWR.

Abstract:Electro-discharge machining (EDM) is a useful non-conventional machining operation frequently applied to make different complex geometries in any conducting material. The objectives of the present paper are to study the effect of a variation of thermo-physical properties (TPP) of three different tool materials on EDM performances. The different performances compared in this paper are: material removal rate (MRR), tool-wear rate (TWR), surface roughness (SR), radial overcut (ROC), surface-crack density (SCD) and surface hardness. Two of the most widely used work piece materials, such as corrosion-resistant austenitic stainless steel (SS316) and high strength corrosion-resistance titanium alloy (Ti-6Al-4V), are machined with the help of three different tools by varying input current and maintaining constant pulse-on time, pulse-off time and flushing pressure. Microstructural studies of the tool tip surface after machining have also been carried out. It is found that among these three tool materials, the copper tool showed the best machining performance with respect to material removal rate, radial overcut, surface finish and surface-crack density. This work will help industry personnel to choose a suitable tool for a specific work piece material.

Abstract:In the current study, micro-electric discharge drilling (μEDD) is conducted on a titanium grade 2 alloy using a tungsten carbide (WC) tool electrode of 496 μm diameter. Capacitance, voltage, and feed rate are selected as machining variables to conduct the experiments based on the full factorial experimental design method. Overcut, material removal rate (MRR), circularity, and hole taper are considered as performance measures. Furthermore, overall evaluation criteria (OEC) is utilized for multiple-objective optimization by allotting varying and equal weight percentages to each response measure. The results of OECs are compared with a revolutionary heuristic multi-objective genetic algorithm (MOGA), resulting in a similar optimal parametric combination and close response measures are obtained. Micrographic investigation demonstrates that at lower capacitance and voltage levels, there is less burr formation, recast layer, and circularity error. Moreover, FESEM and EDS analyses are employed to investigate the machined surface topology and elemental composition respectively.
