Abstract:In this paper, the corrosion fatigue properties of TA15 alloy in 3.5%NaCl salt spray were investigated at different stress ratio(R=-1, 0.06 and 0.5). An equation describing the S-a-S-m-N curved surface of the alloy was established on the basis of the experimental results, that is, N=1.83 X 10(13)/[888S(a)/(888-S-m)-329.51](3.65). The result according to the cyclic displacement response of the fatigued alloy show that the cyclic hardening/softening characteristic of TA15 alloy in the salt is was dependent on the applied stress ratio R. SEM observations of the fracture surface indicate that the corrosion fatigue fracture of TA15 alloy presents multi-fatigue crack initiations characterized mainly by the cleavage morphology. In the crack growth zone, the fracture morphology shows that the change of deformation resistance is relative to the stress ratio.

Abstract:Abstract This study delves into the corrosion behavior of riveted joints with electrophoretic treatment in a neutral salt spray environment using tensile test and surface analysis. The results showed that the open‐circuit potentials of the dual‐phase steels (590DP and 780DP) exceeded those of the AlSi 10 MnMg‐T7 and JDA1b die‐casting aluminum alloys by 100 mV, and exceeded that of the AA6063‐T6 extruded aluminum alloy by 50 mV. AlSi 10 MnMg‐T7 and JDA1b die‐casting aluminum alloys were more susceptible to corrosion in contrast to the AA6063‐T6 extruded aluminum alloy. The corrosion mechanism of the steel/aluminum riveted joints was not only galvanic corrosion but also oxygen concentration polarization. Over the 720‐h corrosion period, the failure loads of the riveted joints were not reduced at all. On the contrary, they increased at least 17% for the two‐sheet self‐piercing riveting (SPR) joints, 6% for the three‐sheet SPR joints, and 4% for the flow drill screw joints.

Abstract:Self-piercing riveting (SPR) is a suitable technology to join various materials and has attracted more attention in the automotive industry. In this work, the effects of forming parameters on the forming qualities and mechanical properties of B1500HS steel/AA5052 aluminum alloy SPR joints were analyzed. The results show that the sheet stack sequence has little influence on the peak tensile load and rigidity of SPR joints. When the steel sheet is placed on the aluminum sheet, the failure displacement, energy absorption, and ductility factor are, respectively, 2.77, 2.13, and 2.28 times larger than those of the joints with the aluminum sheet placed on the steel sheet. The SPR joints with steel sheets placed on aluminum sheets have better mechanical stability. Meanwhile, when the steel sheet is placed on the aluminum sheet, the fatigue life of the joint can be increased by about 98.4%, 88.3%, and 118.1%, respectively, under high, medium, and low fatigue loads. A joint with opposite riveting direction has the optimal fatigue performance and the fatigue life is 1.64 and 2.14 times those of the other two-rivet joints. Generally, the fatigue fractures of aluminum alloy sheets in SPR joints occurred in fatigue tests. The fatigue fracture of a joint with a steel sheet stacked on an aluminum sheet extends uni-directionally to the edge of the sheet from the riveting point, while a symmetric fatigue crack of aluminum occurs for joints with the opposite sequence. The distribution of fatigue cracks is related to fatigue load, and fatigue cracks mainly originate in the fretting wear area of the contact interface between the rivet leg, upper sheet, and lower sheet.

Abstract:The application of steel/die-casting aluminum alloy is an inevitable trend in the development of automotive lightweight technology. The joining process of self-piercing riveting (SPR) is the key technology to guarantee the collision safety for the body. However, the crackings on joint button can be easily found owing to the low ductility of die-casting aluminum. This paper aims to investigate cracking mechanism and improve the SPR joinability by exploring methods of cracking inhibition. Parametric study is performed to explore the effects of heat treatment, process parameters on crack inhibition and forming quality of SPR with steel/die aluminum alloy. The results show that SPR joinability can be improved by larger elongation and lower yield strength by proper heat treatments, i.e., AlSi10MnMg-T6 and AlSi10MnMg-T7. Meanwhile, the depth and diameter of the die are the main factors affecting cracking generation and forming quality. Similar to the upsetting process, tangential tensile stress is generated on the bottom surface in the riveting process, it leads to cracking generation on the bottom surface. This paper further studies the effects of heat treatment and stack direction on joint quality and mechanical response of SPR joints. Tearing failure of the lower sheet is the main factor causing failure of steel-aluminium joint (steel is the top sheet). The heat treatment mainly affects the energy absorption value and has a relatively small effect on the peak force. The mechanical properties of the steel-aluminium joints are superior to those of aluminium-steel joints (aluminium is the top sheet).

Abstract:<p>The self-piercing riveting (SPR) owns more advantages of acquiring high joint strength for similar and dissimilar metal sheets than the traditional spot welding. However, the conventional SPR may not obtain good joints quality for AA7075-T6 aluminum alloy sheets due to its high strength and low ductility. Thereby the possibility of self-piercing riveting under elevated temperatures makes improving the riveting quality and mechanical behavior has thus been raised as an interesting topic. In this paper, a modified thermal self-piercing riveting (T-SPR) technology for AA7075-T6 sheets was proposed based on the process that the substrate was firstly heated and conducted by the subsequent riveting and heat treatment process. The post-riveted quality and quasi-static mechanical behavior of T-SPR joints under designated temperatures were intrinsically investigated by quantifying the interlocking parameters and the single-lap shear test to assess the optimized riveting temperature. Subsequently, an improved Arcan test was employed to investigate the quasi-static mechanical behavior of cruciform joints under different loading conditions. The failure modes of cross-lap joints were analyzed in detail by combining with experiments and FE simulations coupled with Johnson-Cook (J-C) strength and damage models. The influences of loading angle and loading speed on the mechanical behavior of T-SPR joints were further discussed. The outcomes show that the joinability of T-SPR for AA7075-T6 aluminum alloys can be largely improved by increasing the riveting temperature to 400°C. The loading angle and loading speed also have a significant impact on the mechanical behaviors and failure modes of T-SPR joints under quasi-static loading conditions.</p>

Abstract:Aluminum–steel joints are increasingly used in the automotive industry to meet the requirements for energy saving and emission reduction. Among various joining technologies, self-pierce riveting (SPR) and resistance spot welding (RSW) are two well-established technologies for fabricating dissimilar joints with stable and high mechanical performance. However, corrosion will occur in these joints inevitably due to different electrochemical properties, which can degrade the surface quality and the mechanical performance, such as strength. This paper presents a method of understanding the corrosion mechanisms in joining aluminum and steel. For this understanding, a hybrid method combining experimental observations, mechanical properties identification, and analytical approaches was used to assess the evolution of the impact of corrosion on the joining performance, such as traction separation curves. The study was conducted on common combinations used in the vehicles, e.g., a 1.2 mm thickness aluminum alloy (AA 6022) and 2.0 mm thickness hot deep galvanized steel (HDG HSLA 340) joined by SPR and RSW. After the fabrication of these joints, accelerated cyclic corrosion tests of up to 104 cycles were performed, which reproduced the environmental conditions to which a vehicle was exposed. By investigating the microstructural evolution within the joints, the corrosion mechanisms of SPR and RSW joints were revealed, including the initiation and propagation. Moreover, the intrinsic impact of the corrosion on the mechanical performance, including the strength, axial stiffness, and crashworthiness, was analyzed by performing a lap-shear test. It showed that as corrosion proceeds, the fracture modes and mechanical performance are affected significantly.

Abstract:During the self-piercing riveting (SPR) process, residual stress develops due to the high plastic deformation of the sheet materials. In this study, the effect of the residual stress on the fatigue lifetime of SPR joints with dissimilar magnesium AZ31 alloy and aluminum Al5052 alloy sheets was evaluated. The residual stress distribution was derived through a simulation of the SPR process by the FEA (finite element analysis). The measured values by the X-ray diffraction technique confirmed that the validity of the simulation has a maximum error of 17.2% with the experimental results. The fatigue strength of the SPR joint was evaluated at various loading angles using tensile-shear and cross-shaped specimens. It was found that the compressive residual stresses of the joint reduce the stress amplitude by 13% at 106 cycles lifetime, resulting in extension of its lifetime to approximately 3.4 million cycles from 106 cycles lifetime. Finally, it was confirmed that the fatigue life of SPR joints was appropriately predicted within a factor of three using the relationship between the fatigue life and the equivalent stress intensity factor. The fatigue resistance of the magnesium AZ31 alloy on the upper sheet was found to govern fatigue lifetimes of SPR joints of dissimilar magnesium AZ31 alloy sheets.

Abstract:In order to improve the use of aluminium alloys in lightweight automotive body panels, the failure mechanism and mechanical properties of AA5052 aluminium alloy sheets under different conditions were investigated by means of self-piercing riveting (SPR). The impact of riveting position on the structural strength, absorbed energy and instantaneous stiffness of self-piercing riveted connections was analyzed using the edge riveting method. Four edge distances of 1.65mm, 2.65mm, 3.65mm and 4.65mm were considered for the experimental study, and the riveted structure was analyzed and tensile shear tests were carried out by comparing the mechanical properties. The results indicated that this riveting method changed the failure mode of the joint, with the rivet pulling out from the lower sheet to a co-existence of rivet pull-out and riveted mouth sheet breakage; the maximum shear load, absorbed energy and deformation resistance decreased as the distance from the riveting point to the strip edge decreased; and the strength of the riveted joint based on the upper plate was significantly greater than that based on the bottom plate at the same edge pitch, and the stability of the joint is superior. This study provides a theoretical basis for the damage suppression of aluminium alloy edge riveted joints and the lightweight production of vehicles.

To further improve the joint strength and identify the potential failure behavior of self-piercing riveted (SPR) steel/aluminium hybrid joints under shear and cross-tension loading conditions, a simplified 2D-to-3D simulation process chain is proposed. The finite element models (FEM) for the failure process of SPR joints are established in LS-DYNA and verified against experimental results. The effects of rivet strength, sheet material and thickness, and riveting direction on the joint strength and failure behavior of SPR joints are investigated. The results show that when the rivet strength is less than 1.3 GPa, increasing the rivet strength can improve the joint strength of AS joints under shear load and SA joints under cross-tension load. The joint strength of two types of SPR joints increases gradually and then decreases with an increase in thickness ratio Rt. When the steel/aluminium sheet thickness ratio Rsa exceeds 1.47, the aluminium-to-steel direction should be chosen. Increasing material strength can improve the joint strength of two types of SPR joints, while their sensitivities to the material strength vary under different loading conditions. The sheet material, sheet thickness, and riveting direction can change the failure behavior of the joints, while the rivet strength does not alter the failure behavior. This work contributes to understanding the mechanism of joint strength improvement and enhances riveting quality in industrial practice.

Abstract:The fatigue flexural performance of RC beams attacked by salt spray was studied. A testing method involving electro osmosis, electrical accelerated corrosion and salt spray was proposed. This corrosion process method effectively simulates real-world salt spray and fatigue loading exerted by RC components on sea bridges. Four RC beams that have different stress amplitudes were tested. It is found that deterioration by corrosion and fatigue loading reduces the fatigue life of the RC and decreases the ability of deformation. The fatigue life and deflection ability could be reduced by increasing the stress amplitude and the corrosion duration time. The test result demonstrates that this experimental method can couple corrosion deterioration and fatigue loading reasonably. This procedure may be applied to evaluate the fatigue life and concrete durability of RC components located in a natural salt spray environment.
Effect of low-velocity impact on mechanical property and fatigue life of DP590/AA6061 self-piercing riveted joints

Abstract:Abstract The low-velocity impact behaviors of DP590/AA6061 self-piercing riveting (SPR) joints are studied at the impact energies of 5 J, 10 J, 20 J, 30 J, and room temperature (25 °C). The lap shear and fatigue tests, and the cross-sectional microscopies of joints are used to assess the mechanical property evolutions of the joints after low-velocity impact. The results show that the absorbed impact energies of SPR joints reach the critical value at an impact energy of 30 J, the exceeded impact energy causes crack failures in the sheets and decreases the interlocking performance of the joints. The static property and the absorbed energy of the SPR joints are reduced by 16% and 36% when the joints are impacted at 30 J, respectively. The low-velocity impacts do not change the failure forms of the joints, but significantly reduce the mechanical interlocking properties of the joints. The fatigue lives of the SPR joints are reduced due to low-velocity impact, and the impacted joints are more sensitive to cyclic loadings.

Abstract:Vehicle weight reduction has been discussed by automotive industry for decades. The current solution for weight reduction purpose is the use of aluminum stamping and casting parts to replace the steel parts. However, joining aluminum with aluminum or aluminum with steel parts would be difficult to select a proper joining technology to ensure a qualified joint. Self-pierce riveting (SPR) as a mechanical joining technique has been used by automotive industry owing to its simplicity, versatility, and environment friendly nature. Although SPR can avoid the joining quality problems caused by welding to join aluminum with steel parts, the other joining problems from SPR still hinder the industry to widely use this joining technology. This article analyzed the cause of cracks on joint button from the understanding of joined material. The modified heat treatments were used to investigate the relationship between eutectic silicon morphology and cracking condition on joint button. In addition, the lap-shear strength according to the samples with various heat treatments was also tested and analyzed. Eventually, the results indicated that silicon content and its morphology take main responsibility on crack initiation and propagation on SPR joint button. But the influence of cracks on joining strength still needs to be investigated and studied in the future work.

Abstract:The self-piercing riveting is a major mechanical joining technique to join dissimilar lightweight materials, which has been widely used in the automotive industry. However, the die-casting aluminum sheet under the self-piercing riveted joint will generate cracks on the joint button due to the low ductility of the die-casting aluminum. A new technique of local-thickened self-piercing riveting (LT-SPR) is proposed to solve the problem of cracking on joint buttons in this paper. The effect of process parameters on cracking on joint button are discussed systematically and experimentally. The joint quality, mechanical properties, and failure mode of the LT-SPR joints are studied compared to the conventional SPR (C-SPR) joints. It is concluded that crack-free joints can be obtained in a wide range of rivet-die combinations using LT-SPR. Compared with the C-SPR joints, LT-SPR joints have larger forming quality indexes, smaller riveting force, smaller bending deformation, and better mechanical properties. For the LT-SPR process, the mechanical properties and failure mode are highly dependent on the rivet length, and larger rivet length can cause rivet fracture failure in the LT-SPR. The energy absorption of the joints that failed in interlock failure is superior to that of joints with rivet fracture failure, and joint strength is not affected by rivet fracture failure.

Abstract:The effects of service temperatures on the mechanical properties of self-piercing riveting (SPR) joints of carbon fiber reinforced polymer (CFRP) sheets and AA5754 aluminum alloy sheets were investigated in this study. Three different thicknesses of 0°/90° lay-up sequences of CFRP sheets and aluminum alloy sheets were selected for the SPR joints, and these three joints were subjected to static tensile tests at four different temperatures of 25 °C, 50 °C, 80 °C and 125 °C. A noncontact strain measurement DIC-3D system was used to record changes in the strain field and scanning electron microscopy (SEM) was used to observe the failure area at the rivet hole of the CFRP sheet to study the damage forms and mechanisms of the joints. The results of the tests showed an average reduction of 35.4% in maximum load and an average degradation of 21.9% in energy absorption for the three joints at 125 °C compared to room temperature conditions.

Abstract:The mechanical properties and failure mechanisms of self-piercing riveted-adhesive joints of carbon fiber-reinforced polymers/6061-T6 aluminum plates was investigated. The effects of riveting pressure, aluminum surface treatment, and lap length on the mechanical properties of the joints were analyzed. The microscopic morphology of the joint at each stage of the failure process was obtained by tensile-shear test and electron microscopy scan, on which the changes of CFRP, aluminum plate, rivet, and adhesive layer at different stages were further discussed to reveal the failure mechanism of the joint. The results showed that the joint strength could be improved by appropriately increasing the riveting pressure. The surface treatment of aluminum plate could improve the surface properties of the joint, and the joint strength showed a trend of first increasing and then decreasing with the increase of the sandpaper mesh. Increasing the lap length led to an increase in joint strength; however, when the lap length was increased to a certain value, the increase in joint strength was not obvious. The failure process of the adhesive riveted specimen was from the failure of the adhesive layer to the failure of the rivet, and after rivet failure, the joint failed completely.

Abstract:In order to reduce the weight of parts in the automobile and electronic industries, various research on dissimilar welding techniques of aluminum and steel is being carried out. Since dissimilar materials have different physical and electrochemical characteristics, joining through conventional fusion welding is challenging, and there is a high probability of a decrease in strength of the welded joints. To solve this problem, a mechanical fastening method is mainly applied to join dissimilar parts with different material properties, but this process has disadvantages in terms of productivity improvement and cost reduction because additional consumables, such as rivets, are required. In this research, we investigated the optimization of the weld bonding conditions of joints using epoxy-based adhesive bonding and DeltaSpot welding for Al/Fe dissimilar materials. For each experimental condition, the corrosion resistance and tensile shear strength of the welded joints were evaluated according to salt spray test times of 0 h, 640 h, 1280 h, and 1920 h. As a whole, as the salt spray test time increased, the tensile shear strength of the welded joints decreased. It was confirmed that weld bonding, after manual polishing of the aluminum side, resulted in the highest average tensile shear strength of 5.88 kN at 1920 h, which was an increase compared with other conditions.

Abstract:Self-piercing riveting (SPR) is a mature method to join dissimilar materials in vehicle body assembling. Friction self-piercing riveting (F-SPR) is a newly developed technology for joining low-ductility materials by combining SPR and friction stir spot welding processes. In this paper, the SPR and F-SPR were employed to join AA6061-T6 aluminum alloy and AZ31B magnesium alloy. The two processes were studied in parallel to investigate the effects of stack orientation on riveting force, macro-geometrical features, hardness distributions, and mechanical performance of the joints. The results indicate that both processes exhibit a better overall joint quality by riveting from AZ31B to AA6061-T6. Major cracking in the Mg sheet is produced when riveting from AA6061-T6 to AZ31B in the case of SPR, and the cracking is inhibited with the thermal softening effect by friction heat in the case of F-SPR. The F-SPR process requires approximately one-third of the riveting forces of the SPR process but exhibits a maximum of 45.4% and 59.1% higher tensile–shear strength for the stack orientation with AZ31B on top of AA6061-T6 and the opposite direction, respectively, than those of the SPR joints. The stack orientation of riveting from AZ31B to AA6061-T6 renders better cross-section quality and higher tensile–shear strength and is recommended for both processes.

Abstract:The effect of stress amplitude and pre immersion time on the behavior of corrosion fatigue (CF) for LY12CZ aluminum alloy riveted lap splice joints testing in 3.5% NaCl solution under load control condition were studied. The results showed that higher stress amplitude and long pre immersion time decreased the fatigue life of riveted joints. Effects of mechanical and environmental factors on corrosion fatigue life are not a simple line relation but a complex one. it was also showed that CF life of the riveted specimen without pre immersion was higher than that in air under both the relatively high stress amplitude and the relatively low stress amplitude conditions. The effect of pre immersion time on corrosion fatigue life reduced with the increasing of stress amplitude.

Abstract:Producing high-quality joints between high-strength steel and aluminum alloy presents a challenge, yet it is crucial for manufacturing state-of-the-art lightweight. This study investigates self-piercing riveting (SPR) for joining high-strength steel to aluminum alloy panels. The experimental results for both steel-on-top (SOT) and steel-on-bottom (SOB) configurations are presented for a range of ultimate tensile strength (UTS) values of steel up to 1180 MPa. The findings show that the SOT configuration consistently produces high-quality joints, whereas the SOB configuration, especially with higher UTS steel panels, results in inadequate joints. To overcome the challenge of the SOB configuration, we propose a novel approach that uses reinforcing aluminum plates beneath the lap joints during the SPR process. The cross-sectional characteristics and mechanical performance of joints formed with varying thicknesses of reinforcing plates under both configurations are discussed. The results demonstrate that introducing the reinforcing plates in the SOB configuration effectively eliminates geometrical defects and ensures acceptable joint strength, even with high-strength steel.
