Wire-arc directed energy deposited Mg-Al alloy assisted by ultrasonic vibration: Improving properties via controlling grain structures

Abstract:Wire-arc directed energy deposition (DED), with numerous advantages, is expected to be one of the rapid manufacturing approaches for large Mg-Al alloy components. Nonetheless, this process is prone to fabricating Mg-Al alloy components with coarse columnar grains and is typically accompanied by micro-cracks, which weaken the mechanical properties of the components. Here, for the first time, ultrasonic vibration (UV) was applied to the wire-arc DED process of Mg-Al alloys to address these limitations. Results show that the cavitation and acoustic flow effects induced by UV effectively break the dendrites and enhance the flow velocity of the molten pool, expanding the constitutional supercooling zone, thus promoting the columnar to equiaxed transformation (CET) and grain refinement. The average grain size was reduced from 204 μm to 120 μm, and the average aspect ratio was reduced from 3.35 to 1.72. The precipitated phase was refined and more uniformly distributed. Micro-cracks formed by elemental segregation and thermal stress were effectively eliminated. The microhardness, ultimate tensile strength, and elongation of the components with UV reached 61.7 HV, 227.1 MPa, and 17.7%, respectively, which were ∼12.6%, ∼30.8%, and ∼114.2% higher than those of the components without UV. Finally, the mechanism of strength and plasticity enhancement was systematically discussed. This research will provide an original route for fabricating large Mg-Al alloy components with desired properties.
