Abstract:An optimal proportion of austenitic and martensitic phases is achieved in isometric-phase steels through meticulously designed and elaborately calculated surface nanotechnology. Such isometric-phase steels with nanolamellaed structures and nanograins, exhibit surpassing combinations of strength, hardness and ductility (with yield strength of 1215 MPa, surface hardness of 8.6 GPa, and favorable ductility of 31%). A microstructure-based constitutive model is developed to investigate the deformation mechanism and mechanical performance in isometric-phase steels. We believe the light-weight isometric-phase steels in this work can be regarded as a finer counterpart of dual phase steels for applications in automobile, aircraft and nuclear industry. Abstract:<p>Heterogeneous-structured materials are a new class of metallic materials that have recently emerged due to development of advanced processing and structural/architectural design techniques. These materials are made of heterogeneous domains having different constitutive behaviors and achieve superior mechanical properties, such as extra strengthening and work hardening, that are not accessible to conventional homogeneous-structured materials. Here we review recent experimental, theoretical and computational studies on microstructures, mechanical properties and deformation behaviors of heterogeneous-structured metals/alloys, highlighting the relationships between structural heterogeneity and mechanical property improvements, as well as some perspectives towards achieving fundamental understanding of plastic deformation based on strain gradient theory.</p>

Abstract:Heat treatment is the most common method to relieve residual stress and to adjust tensile properties in additively manufactured material. However, the well-known strengthening factors (e.g., dislocation density, cellular sub- structure, low angle grain boundaries, nano-oxide particle) in selective laser melted 316 L (SLM 316 L) are strongly influenced by heat-treatment temperature. In this work, horizontal and vertical oriented SLM 316 L specimens are heat treated from 550 degrees C to 1150 degrees C, followed by tensile tests and microstructural characteriza- tion. With increasing temperature, strength (e.g., yield strength, ultimate tensile strength) is found to decrease and elongation is found to increase. The heat treatments of 550 degrees C, 650 degrees C and 750 degrees C lead to coarsening of cellular sub-structure. Furthermore, the cellular sub-structure and melt boundaries annihilate at 950 degrees C. When the temperature reaches 1150 degrees C, SLM 316 L has finished recrystallization with volume fraction of nano-oxide particles increasing greatly. Based on microstructural characterization, the proposed relationship, considering strengthening mechanisms of cellular sub-structure, nano-oxide particle and grain boundaries, give satisfactory accuracy to predict yield strength for horizontal orientation. The yield strength for vertical orientation can also be predicted by this relationship when modified by consideration of anisotropy of columnar grains and lack-of- fusion defects. The anisotropy and lack-of-fusion lead to 5.4% reduction in yield strength for the vertical orientation. This work establishes quantitative relationships for heat treatment-microstructure-property, in which the anisotropy of tensile properties is considered.

Abstract:Aluminium-lithium alloys hold promise of providing a breakthrough response to the crying need for lightweight alloys for use as structurals in aerospace applications. Considerable worldwide research has gone into developing a range of these alloys over the last three decades. As a result, substantial understanding has been developed of the microstructure-based micromechanisms of strengthening, of fatigue and fracture as well as of anisotropy in mechanical properties. However, these alloys have not yet greatly displaced the conventionally used denser Al alloys on account of their poorer ductility, fracture toughness and low cycle fatigue resistance. This review aims to summarise the work pertaining to study of structure and mechanical properties with a view to indicate the directions that have been and can be pursued to overcome property limitations.

Abstract:Achieving desired mechanical properties in additive manufacturing requires many experiments and a well-defined design framework becomes crucial in reducing trials and conserving resources. Here, we propose a methodology embracing the synergy between high-throughput (HT) experimentation and hierarchical machine learning (ML) to unveil the complex relationships between a large set of process parameters in Laser Powder Bed Fusion (LPBF) and selected mechanical properties (tensile strength and ductility). The HT method envisions the fabrication of small samples for rapid automated hardness and porosity characterization, and a smaller set of tensile specimens for more labor-intensive direct measurement of yield strength and ductility. The ML approach is based on a sequential application of Gaussian processes (GPs) where the correlations between process parameters and hardness/porosity are first learnt and subsequently adopted by the GPs that relate strength and ductility to process parameters. Finally, an optimization scheme is devised that leverages these GPs to identify the processing parameters that maximize combinations of strength and ductility. By founding the learning on larger easy-to-collect and smaller labor-intensive data, we reduce the reliance on expensive characterization and enable exploration of a large processing space. Our approach is material-agnostic and herein we demonstrate its application on 17-4PH stainless steel.

Abstract:While research on lightweight materials has been carried out for decades, it has become intensified with recent climate action initiatives leading pathways to net zero. Aluminum alloys are at the pinnacle of the light metal world, especially in the automotive and aerospace industries. This review intends to highlight recent developments in the processing, structure, and mechanical properties of structural Al-Si alloys to solve various pressing environmental issues via lightweighting strategies. With the excellent castability of Al-Si alloys, advancements in emerging casting methods and additive manufacturing processes have been summarized in relation to varying chemical compositions. Improvements in thermal stability and electrical conductivity, along with superior mechanical strength and fatigue resistance, are analyzed for advanced Al-Si alloys with the addition of other alloying elements. The role of Si morphology modification, along with particle distribution, size, and precipitation sequencing, is discussed in connection with the improvement of static and dynamic mechanical properties of the alloys. The physics-based damage mechanisms of fatigue failure under high-cycle and low-cycle fatigue loading are further elaborated for Al-Si alloys. The defect, porosity, and surface topography related to manufacturing processes and chemical compositions are also reviewed. Based on the gaps identified here, future research directions are suggested, including the usage of computational modeling of microstructures and the integration of artificial intelligence to produce mass-efficient and cost-effective solutions for the manufacturing of Al-Si alloys.

Abstract:Abstract With the ability to locate and identify atoms in three dimensions, atom-probe tomography (APT) has revolutionized our understanding of structure-property relationships in materials used for structural applications. The atomic-scale details of clusters, second phases, and microstructural defects that control alloy properties have been investigated, providing an unprecedented level of detail on the origins of aging behavior, strength, creep, fracture toughness, corrosion, and irradiation resistance. Moreover, atomic-scale microscopy combined with atomistic simulation and theoretical modeling of material behavior can guide new alloy design. In this article, selected examples highlight how APT has led to a deeper understanding of materials structures and therefore properties, starting with the phase transformations controlling the aging and strengthening behavior of complex Al-, Fe-, and Ni-based alloys systems. The chemistry of interfaces and structural defects that play a crucial role in high-temperature strengthening, fracture, and corrosion resistance are also discussed, with particular reference to Zr- and Al-alloys and FeAl intermetallics.

Abstract:This manuscript reports an approach for additive manufacturing of complex functionally‐graded metallic components via laser powder bed fusion, where the composition and volume fractions of the phases are locally tuned via spatial modulation of the processing parameters. Hybrid structures made of 17‐4PH steel, with local variations of ~20% in strength and ~150% in ductility are demonstrated. The established approach to materials design for additive manufacturing (AM) consists of attempting to reproduce the uniform structures and properties of conventionally processed materials. While this certainly helped facilitate material certification and the rapid introduction of AM technologies in several industries, the opportunity to exploit unique features of specific AM processes to generate spatially varying microstructures–and hence novel materials, remains largely untapped. This work presents a method for manufacturing materials through laser powder bed fusion (LPBF), in which control over the spatial variation in phase composition and mechanical properties is achieved. This technique is demonstrated using 17‐4 precipitation‐hardened stainless steel (17‐4PH), by controlling spatial modulation of energy densities during printing. This results in local control of ferrite/martensite volume fractions, allowing the fabrication of metal/metal architected composites with hard/brittle regions interspersed with soft/tough regions. Local variations of ~20% in tensile strength and ~150% in elongation are achieved, with a spatial resolution of ~100 microns. The approach is general and robust, fully compatible with commercially available LPBF equipment, and applicable to virtually any multi‐phase alloy system. This work shifts the paradigm from attempting to print components with uniform properties to manufacturing alloys with controlled spatial property gradients.

Abstract:Abstract Within product development processes, computational models are used with increasing frequency. However, the use of those methods is often restricted to the area of focus, where product design, manufacturing process, and process chain simulations are regarded independently. In the use case of multi-material lightweight structures, the desired products have to meet several requirements regarding structural performance, weight, costs, and environment. Hence, manufacturing-related effects on the product as well as on costs and environment have to be considered in very early phases of the product development process in order to provide a computational concept that supports concurrent engineering. In this contribution, we present an integrated computational concept that includes product engineering and production engineering. In a multi-scale framework, it combines detailed finite element analyses of products and their related production process with process chain and factory simulations. Including surrogate models based on machine learning, a fast evaluation of production impacts and requirements can be realized. The proposed integrated computational product and production engineering concept is demonstrated in a use case study on the manufacturing of a multi-material structure. Within this study, a sheet metal forming process in combination with an injection molding process of short fiber reinforced plastics is investigated. Different sets of process parameters are evaluated virtually in terms of resulting structural properties, cycle times, and environmental impacts.

Abstract:Additively manufactured alloys produced by selective laser melting (SLM) exhibit different microstructure, texture and mechanical properties compared to their conventionally processed counterparts. The reason for this difference has been attributed to unique conditions that are met during processing through SLM. The differences are specific to the alloy system. Most influencing variable of SLM processing has been found to be the scanning strategy which comprises interlayer hatch rotation, build orientation, printing pattern (unidirectional, meander or checker board), etc. These variants lead to alteration of microstructure and crystallographic texture. Among the properties, yield strength of SLM-processed alloys has been found to be higher compared to their conventionally processed counterparts, which has been attributed to the finer microstructure and high defect density resulting from the process. On the other hand, ductility is on the lower side due to voids and porosity. The texture of SLM-processed materials shows characteristic features, which is dependent on materials and processing strategies. This further influences the properties. This paper deals with the evolution of microstructure, texture and mechanical properties for selected alloy systems, namely the alloys of iron, aluminium, and titanium, which have been most extensively studied after SLM processing.

Abstract:A high-performance tool steel with the nominal composition Fe85Cr4Mo8V2C1 (wt%) was processed by three different manufacturing techniques with rising cooling rates: conventional gravity casting, centrifugal casting and an additive manufacturing process, using laser powder bed fusion (LPBF). The resulting material of all processing routes reveals a microstructure, which is composed of martensite, austenite and carbides. However, comparing the size, the morphology and the weight fraction of the present phases, a significant difference of the gravity cast samples is evident, whereas the centrifugal cast material and the LPBF samples show certain commonalities leading finally to similar mechanical properties. This provides the opportunity to roughly estimate the mechanical properties of the material fabricated by LPBF. The major benefit arises from the required small material quantity and the low resources for the preparation of samples by centrifugal casting in comparison to the additive manufacturing process. Concluding, the present findings demonstrate the high attractiveness of centrifugal casting for the effective material screening and hence development of novel alloys adapted to LPBF-processing.

On the Anisotropic Mechanical Properties of Selective Laser-Melted Stainless Steel

Abstract:The thorough description of the peculiarities of additively manufactured (AM) structures represents a current challenge for aspiring freeform fabrication methods, such as selective laser melting (SLM). These methods have an immense advantage in the fast fabrication (no special tooling or moulds required) of components, geometrical flexibility in their design, and efficiency when only small quantities are required. However, designs demand precise knowledge of the material properties, which in the case of additively manufactured structures are anisotropic and, under certain circumstances, inhomogeneous in nature. Furthermore, these characteristics are highly dependent on the fabrication settings. In this study, the anisotropic tensile properties of selective laser-melted stainless steel (1.4404, 316L) are investigated: the Young's modulus ranged from 148 to 227 GPa, the ultimate tensile strength from 512 to 699 MPa, and the breaking elongation ranged, respectively, from 12% to 43%. The results were compared to related studies in order to classify the influence of the fabrication settings. Furthermore, the influence of the chosen raw material was addressed by comparing deviations on the directional dependencies reasoned from differing microstructural developments during manufacture. Stainless steel was found to possess its maximum strength at a 45° layer versus loading offset, which is precisely where AlSi10Mg was previously reported to be at its weakest.

Abstract:Additive manufacturing (AM) of metallic components promises many advantages over conventional powder or melting metallurgical manufacturing processes through high design flexibility across multiple length scales and precision coupled with an astonishing combination of mechanical properties. Characterizing the relationship between microstructure and mechanical properties remains one of the major challenges for this novel technology. A natural precursor is identifying the influence of the processing path on the developing microstructure. We combine experimental studies of single track laser powder bed fusion (LPBF) scans of AISI 316L stainless steel, finite element analyses, and large-scale three-dimensional discrete dislocation dynamics simulations to provide a unique understanding of the underlying mechanisms leading to the formation of heterogeneous defect structures in additively manufactured metals. Our results show that the interruption of dislocation slip at solidification cell walls is responsible for the formation of cellular dislocation structures, highlighting the significance of solute segregation for plastic deformation of additively manufactured components. This work provides a mechanistic perspective on heterogeneous microstructure formation and opens the potential for a reliable prediction of the resulting mechanical properties of additively manufactured parts.

Abstract:Phase-field method (PFM) has become a mainstream computational method for predicting the evolution of nano and mesoscopic microstructures and properties during materials processes. The paper briefly reviews latest progresses in applying PFM to understanding the thermodynamic driving forces and mechanisms underlying microstructure evolution in metallic materials and related processes, including casting, aging, deformation, additive manufacturing, and defects, etc. Focus on designing alloys by integrating PFM with constitutive relations and machine learning. Several examples are presented to demonstrate the potential of integrated PFM in discovering new multi-scale phenomena and high-performance alloys. The article ends with prospects for promising research directions.

Abstract:Many emerging applications in microscale engineering rely on the fabrication of three-dimensional architectures in inorganic materials. Small-scale additive manufacturing (AM) aspires to provide flexible and facile access to these geometries. Yet, the synthesis of device-grade inorganic materials is still a key challenge towards the implementation of AM in microfabrication. Here, we present a comprehensive overview of the microstructural and mechanical properties of metals fabricated by most state-of-the-art AM methods that offer a spatial resolution $\leq$10$\mu$m. Standardized sets of samples were studied by cross-sectional electron microscopy, nanoindentation and microcompression. We show that current microscale AM techniques synthesize metals with a wide range of microstructures and elastic and plastic properties, including materials of dense and crystalline microstructure with excellent mechanical properties that compare well to those of thin-film nanocrystalline materials. The large variation in materials performance can be related to the individual microstructure, which in turn is coupled to the various physico-chemical principles exploited by the different printing methods. The study provides practical guidelines for users of small-scale additive methods and establishes a baseline for the future optimization of the properties of printed metallic objects $-$ a significant step towards the potential establishment of AM techniques in microfabrication.

Fatigue Life Optimized Layer Architecture of Ultrafine‐Grained Al–Ti Laminates Under Bending Stresses

Abstract:Fatigue of metallic components is an important aspect in mechanical engineering. For example, the repeated pressure differences result in the fatigue of the fuselage of aircrafts. These high demands require the application of endurable and lightweight materials. In this context, laminated metal composites produced by the accumulative roll bonding process can fulfill both aspects: outstanding mechanical strength of lightweight materials, due to an ultrafine‐grained microstructure, combined with the possibility to produce fatigue‐resistant materials by varying the stacking order of the laminated metal composites. This work investigates laminated metal composites consisting of aluminum AA2024 and titanium grade 1 layers with different stacking orders in respect to their three‐point bending fatigue properties. Additional finite element method (FEM) calculations of the stress distributions in the laminated metal composites are used to explain the results. The mechanical properties of the laminates with an outer aluminum or titanium layer are discussed based on the investigations of nanohardness and crack propagations. Although maximum bending stresses at the sheet surface of laminates with outer Titanium layer are higher than in monolithic materials, these laminates exhibit good lightweight potentials due to the weight reducing aluminum in inner layers. Laminates with up to 16 aluminum or titanium layers exhibit improved mechanical properties after accumulative roll bonding due to Hall–Petch hardening. Additionally, the layer architecture influences the stress distribution under flexural loading due to different Young's moduli of the two metals. Finite element method (FEM) analysis, nanohardness measurements, and crack propagation analysis are used to discuss the fatigue behavior.
