Abstract:The process of the automobile door's adjustment was analyzed integrated with the characteristics of manual work. The kinematics model of the door's position and orientation was established to describe the adjustment courses. The processes of the different levels of skills were simulated based on the model. The better sequence was chosen via the information differences among the simulation results. The proposed method affords a powerful aid to the assembly process planning.

Abstract:The paper proposes composite materials for the manufacturing of parts of the car body structure, namely a door. This work aims to analyze the possibility of replacing the metal door of a vehicle with a door made of composite materials. Specific issues related to this replacement are analyzed in the paper. Test specimens were made of composite materials of different sizes, using several types of constituents to determine which material might be most suitable to replace metal in the manufacturing of the door. The choice of materials for the car door was made starting from the characteristics of the analyzed composite materials, but also taking into account the manufacturing possibilities and other engineering limitations. The behavior of the automotive structure as analyzed, using the finite element method for determining the stresses in the structure. Experimental verifications were performed on an experimental stand which has been specially designed for this purpose, to validate the proposed model.

Abstract:Abstract: The main aim of this project is the design, analysis and optimization of car doors. The car door is one of the essential parts of the vehicle, made of plastic, steel, and aluminum materials. Safety is a concern for automobile users due to the number of accidents happen and the increase the number of car users. The car door protects the passenger from external impact. The energy-absorbing capacity of the door has the potential to reduce the impact of the door. Automobile industries have been focused on the optimization of doors and increasing the efficiency of the vehicle. The impact analysis is done with a falling steel ball as per the specification, and the crashworthiness is studied. Improve the design until we get the best result for improving the safety of the door design. This analysis reduces the damage to cars and protects passengers. This analysis reduces the impact by 10%. The design of the car door is done using CATIA. Our problem statement focuses on side-impact analysis using software tools like Hypermesh and LS-Dyna.

Abstract:Study was made on the stamping defects of a complex vehicle front door shell plate and the solution was proposed. The reasons of parts deformation and slip of edge line were analyzed. A process modeling which has some partial deviation from the product design was established; and the die profile suitable for the drawing process was formed. The addendum surface was redesigned in which the setting of process convex hull and sag compensation solved the deformation problems of mounting groove corner of the door handle. The pressure treatment was used to regulate local materials flow; the traditional pressure zone was optimized and the slip lines were controlled finally. The finite element model was established to simulate and verify the design scheme and the qualified drawing parts were manufactured in the production workshop.

Abstract:The drawing process of an interior car door panel was analyzed and optimized by using CAD/CAE software,UG and Dynaform.The press direction and drawing depth of the product were determined and the area with press negative angle was modified partly.Several key issues like the shape of blank,the size of die gap and the plan of drawing rib,etc.were discussed.Finally,optimum process parameters and die structure were determined based on CAD/CAE technology.

Abstract:The process factors influencing the forming quality of car inner door panel such as stamping direction, binder surface, draw-bead, addendum surface and technical cut are determined based on experience knowledge. Aiming at local fracture problem of test pieces, some key parameters are determined based on experience knowledge, and the strain in thinning area of sheet metal forming is analyzed by numerical simulation. Based on this, process optimization and die modification scheme are put forward. Engineering inspection proved that optimized process and die parameters are reasonable, after increasing die fillet radius and process hole radius, decreasing draw-bead height, qualified products are achieved and fracture flaw is well controlled.

Abstract:A methodology to design optimal forming process and relative parameters of the automobile front panel reinforcing plate, using the numerical simulation technology of forming sheet metal, is investigated. The digital model of the complex automobile part is established by computer aided design software. Dynaform software is used to simulate its forming process to acquire the feasible process parameters affecting its formability. Forming limit diagram and thickness distribution diagram are used to evaluate the simulation results of different process schemes. The orthogonal experiment method is adopted to design and simulate the process parameters to find out the optimum values for die design. The reasonable process design and optimum values of fillet radius of female die, friction coefficient and blank-holder force are obtained, which can reduce the tendencies of wrinkling, crackling and thickness reduction, and achieve sufficient plastic deformation of blank.

Abstract:Numerical simulation of the injection molding process of the outer panel of the automotive plastic rear door and mold design is presented here. Computer aided three-dimensional interactive application (CATIA) is employed to design the original automotive steel structure, and the modal and thermodynamic properties of the plastic back door outer panel are changed by changing the different injection materials of the back door outer panel. In order to efficiently design the panels, finite element analysis is used to verify whether the designed parts meet the mechanical properties requirements such as light weight, low fuel consumption, short production cycle, strong modeling design, high corrosion resistance and good recovery, the above main parameters have been evaluated, and the above main parameters are carried out evaluate. To simulate the injection molding process, computer aided engineering (CAE) software such as ANSYS and HyperWorks are used to analyze the back door of the selected material. After the numerical analysis, suitable material is selected, so that the modal and thermodynamic properties of the product could be satisfied as well as improved. Unigraphics NX (UG) is employed to design the convex and concave mold for the injection molding of the automobile’s plastic back door panel. Combined with the characteristics of the parts and the design requirements of the injection mold, the multi-scheme design of the pouring and cooling system is carried out. By comparing the effects of different gating and cooling systems on injection molding, the best gating and cooling system is selected. The artificial fish swarm algorithm is used to optimize the process parameters of the injection molding process, and the best combination of the injection molding process parameters of the outer panel of the rear door of the automobile is obtained.

Abstract:The exterior styling of an automobile usually brings visually aesthetic feeling and sense of achievement to customers or users.However,a bodywork interior structure is not always emphasized.As a matter of fact,the bodywork interior structure has an important position in a vehicle,and is necessarily an integral part as well.The dash-panel upper assembly is one of the most important integral parts in the bodywork system.It plays an important role in bodywork torsional stiffness assurance,cockpit environment improvement,and safety increase during the collision.The structural form,function,design considerations,and important role in the bodywork are particularly discussed in respect of dash-panel upper assembly in this paper.Furthermore,the basic design process of dash-panel upper assembly is also introduced.

Abstract:This paper defines an integrated approach using finite element analysis, an artificial neural network (ANN), and a genetic algorithm (GA) for the optimization design of an inner door panel with a tailor-welded blank (TWB) structure, aiming at reducing the weight and enhancing the crashworthiness performances in side-impact collisions. In addition, strength and deformation resistance of the inner door panel are taken into account in the form of constraints in the optimization. First the governing equation of the central processing unit calculation time and the meshing method using the transition region is presented prior to the optimization process. Thus the dimension of the crash model can be controlled efficiently to prepare a fast-speed finite element model required for the later optimization. Then, in the initial design stage, a rough profile of the TWB structure is determined according to the distributions of the removed reinforcements around the inner door panel. Finally, the detailed design combines the ANN and the GA properly to provide an optimal combination of variables selected in the complicated multi-disciplinary problem. The optimal results indicate that the design framework presented here is outstanding with respect to the weight reduction and crashworthiness improvement.

Abstract:Due to environmental concerns and safety standards in the automotive industry, the development of durable and lightweight cars has become an important topic. Lowering the weight of the car body has become a crucial topic for all manufacturers, regardless of using combustion, electric or hydrogen engines. To fulfil this need a material with a higher strength to weight ratio must be used. Dual-phase steels seem to provide the right combination of mechanical properties for the production of particular car body panels. The goal of this research is to develop robust production of the fifth door part from HCT500X steel (DP500). The goal of this article is also to depict the forming of the selected part and the fifth door assembly for 4 th generation of ŠKODA Octavia. Numerical simulation is accomplished within the AutoForm Forming R8 and AutoForm Assembly R9 solutions. Different aspects influencing numerical simulation accuracy and topics relevant to the production chain are discussed in this article. This research is carried out in cooperation with ŠKODA AUTO, a.s.
A New Method for Fitting Car Doors Allowing for the Thermal Effects of Welding

Abstract:Gap evenness and flushness between car doors and body-in-white (BIW) openings are appropriate quality criteria. They affect not only the car's functional value such as in door-closing effectiveness, rattle, wind noise, and water leakage, but also the vehicle's aesthetic value to customers. They have a direct and crucial influence on the dimensional integrity and quality of the car door. With the aim of improving these complex processes, a new fitting quality evaluation model is built, in which the directed Hausdorff distance (DHD) from graphics recognition and matching is adopted to measure the degree to which the door and body opening profiles match by high fitting resolution and quick fitting computation. Also, the door-welding multiple physical fields coupled finite element method (FEM) model and simulation are presented allowing for the thermal effects of welding. Furthermore, a new systematical car-door-fitting method is proposed, integrating and compensating variation from the thermal effects of welding. Genetic algorithm (GA) is applied to search global optimization of fitting variables quickly and effectively. Finally, a software prototype is developed under a MATLAB environment. A case study of certain door-fitting designs shows that the proposed method can effectively improve fitting quality and accuracy.

Economic Analysis of Two Different Door Architectures

Abstract:In the past, materials selection for automotive components has been managed on a part-by-part basis. As a result, the economics of these selections have often been reduced to comparing material price/property ratios, rather than technological options. More recently, the debate around modular designs and their advantages and disadvantages has shifted the emphasis towards a higher level viewpoint that deals with more complex systems. This approach provides the opportunity to search for new combinations of product architecture and materials that may exploit specific material advantages better than the classic part-by-part replacement. This paper presents the results of an economic analysis for two different door designs. The door designs differ both with regards to their product architectures and with regards to the materials they employ. The economic analysis considers the following process steps: parts fabrication, subassembly, paint, and final assembly (trim) for two production scenarios. The case study reveals several findings. First, the analysis concludes that both door designs offer a potential economic advantage depending on the final production volume. Specifically, the conventional design is considered more appropriate for high volume production, whilst the alternative design is more cost effective at production volumes typical of niche and derivative vehicles. Second, since the choice of design architecture has an influence on all sub systems, meaningful comparisons between the architectures may be made only through the adoption of comprehensive cost models. For example, the case study demonstrates that the choice of certain product architectures can help mitigate disadvantages caused by higher input material costs. Finally, the case study finds that the cost savings from ‘commonization’ of components vary depending on the base production volume.

Abstract:Abstract Flexible membrane fixture is new technology which can adapt to the workpiece shape and size change, such as automobile door-trim parts manufacturing. Due to the use of flexible membrane fixture, significantly reducing manufacturing cost and replacing fixture time. In this paper, the design of the flexible membrane fixture is generated, and the application is showed in a case. Natural rubber sheet used as a flexible membrane. The membrane inflation model generated by ANSYS using Mooney-Rivlin method and its simulation result compared with the experiment result. The door-trim model developed by AUTODESK INVENTOR modelling software. This 3-D geometric model was imported to using ANSYS Workbench 18.2. The Finite element analysis was done after assigning loading and boundary conditions. The applied load considered for this analysis is the pressure applied to the membrane while the door-trim clamped by side clamps. The result shows that Flexible membrane fixture has higher flexibility and fixtured door-trim has smaller deformation value than company requirement. Through comparing the design results, it is found that flexible membrane fixture has higher elastic behaviour.
