Abstract:Laser powder bed fusion (L-PBF) has attracted significant attention since its inception, providing unprecedented advantages to fabricate metallic components with complex geometry. The quality and performance of as-printed alloys is an intricate function consisting of numerous factors linking the feedstock powders, manufacturing, and post-treatment. As the starting materials, powders play a critical role in influencing the printing consistency, total fabrication cost, and mechanical properties. In consideration of its importance for L-PBF, the present review aims to review the recent progress on metallic powders for L-PBF focusing on powder characterization, powder fabrication, and powder reuse. The methods of powder characterization and fabrication were presented in the beginning by analyzing the principles and corresponding advantages and limitations. Subsequently, the effect of powder reuse on the powder characteristics and mechanical performance of L-PBF parts is analyzed focusing on steels, nickel-based superalloys, Ti and Ti alloys, and Al alloys. The evolution trend of powders and as-printed parts varies for different alloy systems based on the existing studies, which makes the proposal of a unified reuse protocol infeasible. Finally, perspectives are presented to cater to the increasing applications of AM technologies for future investigations. The present state-of-the-art work can pave the way for the broad industrial applications of L-PBF by enhancing printing consistency and reducing the total cost from the perspective of powders.

Abstract:Metal additive manufacturing is a rapidly growing field because it enables extensive freedom in design coupled with the production of new materials that would be impossible to synthesise by conventional manufacturing. Successful powder bed fusion processes require careful monitoring of the powder since changes there can influence part properties and performance. This raises the issue of powder reuse, which is crucial for improving the financial viability and lowering the environmental impact of the process. As powder is widely known to degrade during reuse, powder reuse strategies must therefore be carefully devised. Here, we review three of the most common powder reuse methods: the single batch and collective ageing methods, the top up method, and the refreshing method. The effects that these reuse methods have on common powder and part properties, as well as an evaluation of powder traceability and powder handling procedures are discussed and evaluated. It is our purpose to set out the merits and challenges of the various powder reuse methods to frame a basis for their selection in academic research and industrial applications.

Abstract:Metal additive manufacturing is changing the way in which engineers and designers model the production of three-dimensional (3D) objects, with rapid growth seen in recent years. Laser powder bed fusion (LPBF) is the most used metal additive manufacturing technique, and it is based on the efficient interaction between a high-energy laser and a metal powder feedstock. To make LPBF more cost-efficient and environmentally friendly, it is of paramount importance to recycle (reuse) the unfused powder from a build job. However, since the laser–powder interaction involves complex physics phenomena and generates by-products which might affect the integrity of the feedstock and the final build part, a better understanding of the overall process should be attained. The present review paper is focused on the clarification of the interaction between laser and metal powder, with a strong focus on its side effects.

Abstract:Laser powder bed fusion (L‐PBF) is one of the most widely used additive manufacturing techniques for fabrication of components with complex geometries for various industrial applications including aerospace, medical and automotive. The unconsumed powder after part manufacturing is often recovered and recycled to improve process efficiency. However, some of the particles in the recycled powder can have different physical and chemical properties from those in the virgin powder owing to their exposure to the complex environment during the manufacturing process. In addition, some contaminants can be introduced in the recycled powder due to poor process control. A number of studies have been published in the past few years revealing the effects of powder recycling on the build properties. The present work aims to highlight the key phenomena during the manufacturing process that caused degradation to the recycled powder. Further to this, some comments, gaps and areas that deserve further detailed studies are also highlighted.

Abstract:Additive manufacturing (AM), epitomized by powder bed fusion (PBF), has emerged as one of the fastest-growing, most dynamic, and highly focused techniques within the advanced manufacturing sector. Nevertheless, as the primary factor determining cost and quality of PBF-produced parts, amounts of metal powder feedstock remains unused and requires recycling after each PBF build. Due to the unique thermal history experienced by individual particles during manufacturing, recycled powders exhibit variations in chemical composition, particle morphology, size, size distribution, microstructure, and even thermal-physical properties. Moreover, these alterations are influenced by the inherent properties of the metal powder, machine setup, and manufacturing process. Consequently, the repeatability and reproducibility of the recycled powders cannot be defined uniformly. Using Ti6Al4V, Inconel 718, AlSi10Mg, and stainless steel metal powders as examples, this paper reviews recent literature specifically addressing recyclability and reusability of the recycled powders, in particular the subsequent effects of the reused powder on powder beds, process operation, and product properties in PBF builds. By exploring the interaction between energy beam, powder and melt pool, we discuss the formation mechanism and composition of the recycled powders, and analyze the impact of powder building cycles and varying powder characteristics on powder bed properties, manufacturing processes, part microstructures, and mechanical properties. Additionally, we discuss the solutions for identifying end-of-life powder and introduce strategies to enhance powder reusability. In doing so, we seek to provide a comprehensive understanding of powder feedstock for building an optimized processing window, with a view to contributing to extending the service life of metal powders.

Abstract:Abstract Laser powder bed fusion (L-PBF) and direct laser deposition (DLD) are the two main processes currently used in the additive manufacturing (AM) of metals. For both methods, metal powders are used as feedstock, and they must present specific physical and chemical properties to ensure optimal processing and reliable and reproducible printing results. Particle morphology, size distribution, and flowability, among other factors, depend on the powder production process and directly influence the processing parameters and physical characteristics of the parts built by AM. This systematic review presents different concepts involving L-PBF and DLD manufacturing and the application of metal powders. The methods used to produce and characterize metal powders and the modification techniques to improve their processability by AM are detailed and discussed. Environmental and health risks are also presented, and safety measures that must be considered while handling metal powders. Some key topics requiring attention for further development are highlighted. Graphical abstract

Abstract:In the last years, functionalized powders are becoming of increasing interest in additive manufacturing (particularly in laser powder bed fusion processing, L-PBF), due to their improved flowability and enhanced processability, particularly in terms of laser absorbance. Functionalized powders may also provide higher final mechanical or physical properties in the manufactured parts, like an increased hardness, a higher tensile strength, and density levels close to theoretical. Coatings represent a possible interesting approach for powders’ functionalizing. Different coating methods have been studied in the past years, either mechanical or non-mechanical. This work aims to present an overview of the currently obtained coated powders, analyzing in detail the processes adopted for their production, the processability of the coated systems, and the mechanical and physical properties of the final parts obtained by using L-PBF for the powders processing.

Abstract:Laser powder bed fusion (L-PBF) has drawn increasing interest from enterprises because of its great advantages in additive manufacturing of metal, ceramic, and polymer materials. Although people pay more attention to L-PBF, many problems such as poor density need to be solved urgently. In this article, the commonly used materials of L-PBF are systematically reviewed, and the latest development of the application of L-PBF powder materials is analyzed. The background, application, and molding mechanism of a new type of green material for L-PBF are comprehensively introduced, which shows its great application potential. According to the characteristics of different materials, the methods to improve the quality of L-PBF parts are discussed. The existing problems and prospects of L-PBF are summarized.

Abstract:While significant progress has been made in laser powder bed fusion (L-PBF) for metal additive manufacturing (AM), there is still limited large scale adoption of this advanced manufacturing technique by the industry. This paper covers the recent developments in L-PBF with discussions from the materials and process perspectives. High entropy alloys and high strength aluminium alloys have been identified as key materials development for L-PBF. Then, scanning strategies and multi-lasers applications for the process are also discussed. Other research trends and topics such as powder recycling, shape memory alloys and magnetic alloys are illustrated. The final part of this paper provides an outlook on the recent advancements while suggesting potential research topics for L-PBF.

Abstract:Laser powder bed fusion additive manufacturing (L-PBF AM) technology holds notable advantages regarding raw material reusability. Nonetheless, a notable gap exists in extensive research assessing how the reuse of powders influences their intrinsic physicochemical traits as well as the mechanical attributes of the fabricated components. This study focuses on introducing an innovative approach to Ti6Al4V powder recycling in L-PBF AM, involving the incorporation of virgin spherical powder to maintain powder characteristics prior to printing. This results in sustained mechanical properties throughout seven cycles of printing (P7), with the fifth print (P5) showcasing the optimal mechanical performance (strength of 1185 MPa and elongation of 6.3%). Transmission electron microscopy (TEM) analysis was performed before and after the P5 tensile experiments,revealing a high amount of primary twinning {10 1 ¯ 1 } in LPBF. This study offers both theoretical insights and practical validation, thereby lending substantial support to the advancement of metal AM industrialization.

Abstract:To date, the effects of powder properties, both physical and chemical, on the printed properties of as-built components is still a topic that is poorly understood. A contributing factor is the lack of relevant methods for evaluating the rheological properties of powder, or flowability. This study presents a review of different 316 L powder grades that were produced using various atomization techniques. The physical powder properties were evaluated using powder metallurgical techniques, a powder rheometer (FT4) and a rotating drum analyser (RPA). The results indicate that both the FT4 and RPA are suitable for powder characterization. However, the parameter selection for evaluation must be done keeping in mind the application, in this case thin layer powder spreading. It was found that all bulk powder density measurements, basic flow energy and the break energy were able to both differentiate between powder grades and predict how suitable the powder will be for the laser-based powder-bed fusion process. Despite some printability challenges of the water atomized grades at higher layer thicknesses, it was found that both gas atomized grades performed similarly despite minor differences in particle size distribution. Furthermore, powder variability did not show any detrimental effects on the resulting mechanical properties.

Abstract:Aluminum alloys are key materials in additive manufacturing (AM) technologies thanks to their low density that, coupled with the possibility to create complex geometries of these innovative processes, can be exploited for several applications in aerospace and automotive fields. The AM process of these alloys had to face many challenges because, due to their low laser absorption, high thermal conductivity and reduced powder flowability, they are characterized by poor processability. Nowadays mainly Al-Si alloys are processed, however, in recent years many efforts have been carried out in developing new compositions specifically designed for laser based powder bed AM processes. This paper reviews the state of the art of the aluminum alloys used in the laser powder bed fusion process, together with the microstructural and mechanical characterizations.

Abstract:High cost of metal powders has increased the demand for recycling of unmelted powder in electron beam powder bed fusion additive manufacturing process. However, powder characteristics are likely to change during manufacturing, recovery and reuse. It is important to track the evolution of powder characteristics at different stages of recycling to produce components with consistent properties. The present work evaluates the changes in Ti6Al4V powder properties during manufacturing by characterising powder particles at different locations in the powder bed; recovery and reuse, through evaluating the effects of the powder recovery system and sieving for 10 build cycles. Heterogeneous powder degradation occurred during manufacturing with the particles closer to the melt zone showing higher oxygen content and thicker α laths with β phase boundaries. Most of them had a hard-sintered and agglomerated powder morphology in contrast to particles at the edges of the powder bed. Recovery and reuse resulted in a refined particle size distribution, but only marginal change in powder morphology. The increased oxygen caused a slight increase in the yield and tensile strengths of the build. The effect of powder reuse on material elongation, hardness and Charpy impact energy was negligible. The high cycle fatigue performance deteriorated with reuse due to the increased lack-of-fusion defects. This might be attributed to the voids formed in the powder bed due to decrease in the number of fine particles coupled with an increase in the number of high-aspect ratio particles.

Abstract:Additive Manufacturing (AM) has revolutionized the manufacturing industry in several directions. Laser powder bed fusion (LPBF), a powder bed fusion AM process, has been dramatically accepted in various industries due to its versatility with several materials, including alloys. This comprehensive review article primarily explains the basic principle of the LPBF process, scientific and technological progress of several inter-related parameters, feedstock materials, produced properties/defects, and insights of numerical modelling to virtually understand the process behavior. Specific attention has been given to selective laser-meted (LPBFed) properties, driven through the microstructure formations and, thereby, concerning defects. The scope of the post-processing techniques to refine microstructure has also been discussed in this review paper. It has been identified that the defects are vital in LPBF process and are primarily governed by the process parameters. Therefore, a wisely chosen, optimized set of parameters can play a crucial role in minimizing defects considerably. Finally, the numerical modeling discussed in this review paper will help the researchers understand the LPBF process.

Abstract:Selective laser melting method occupies a special place in powder bed fusion technology. The growing widespread interest in this technique is due to its several favorable benefits. The final near to net-shape product, which has up to 99.9% relative density is the key advantage. With the extensive applicable materials, PBF–LM has feasible economic benefits. This review paper covers important aspects of SLM technology development. Initially, in the material section, the most common metals and metal alloys are investigated. Research works on various aspects of titanium, nickel, and iron usage are presented. Additionally, less popular aliminium, copper, and magnesium are also discussed. The next area is the latest (after 2018) process parameter optimization methods. Application fields such as; aerospace, structure fabrication, medicine, dentistry, and automobile are also included. Moreover, relevant figures of various applications are presented. The last chapter highlights the innovations made after 2018 in the field of PBF–LM.

Abstract:Particle scale modelling of the process physics involved in laser powder bed fusion (LPBF) is a recent research hotspot, and many efforts have been made in the literature. However, a comprehensive review of the physics in LPBF and the effects of key variables such as powder- and operation-related parameters, and the mechanisms of defects formation is still lacking. This paper aims to offer a state-of-the-art review on multi-physics related to metal powder recoating and further melting and solidification process. The studies on powder bed recoating explored by discrete element method are presented first, including model theory and validation, effects of process parameters, and physics of particle flow and size segregation. Then powder melting approach based on computational fluid dynamics and the involved phenomena such as melt pool dynamics, keyhole dynamics, defects formation mechanisms of pores, and balling and spattering are described. The needs for future research are also discussed.
