Abstract:Al alloys and aluminum matrix composites (AMCs) are characterized by high specific strength, high specific modulus, and low density. As one of the most promising advanced lightweight materials, Al alloys and AMCs are widely used in high-speed railway, aerospace, defense, and other cutting-edge fields. However, with the urgent demand for lighter and more complex structures in these high-tech fields, traditional processing methods have shown huge limitations, such as long manufacturing process, low material utilization, restricted design and structure of parts. Fortunately, the rapid development of additive manufacturing technology in recent years has greatly expanded the flexibility of design and manufacturing. As a representative technology of metal additive manufacturing, laser powder bed fusion (LPBF) has outstanding advantages such as high accuracy, high material utilization and short production cycle. LPBF of Al alloys and AMCs is an effective method for producing complex and lightweight structural parts, however, at the meantime, it also faces huge challenges. In this article, the current research status of the LPBF processed Al alloys and AMCs are reviewed with main focus on powder preparation, LPBF technology and subsequent treatments.

Abstract:Abstract Important progresses in the study of laser additive manufacturing on metal matrix composites (MMCs) have been made. Recent efforts and advances in additive manufacturing on 5 types of MMCs are presented and reviewed. The main focus is on the material design, the combination of reinforcement and the metal matrix, the synthesis principle during the manufacturing process, and the resulted microstructures as well as properties. Thereafter, the trend of development in future is forecasted, including: Formation mechanism and reinforcement principle of strengthening phase; Material and process design to actively achieve expected performance; Innovative structure design based on the special properties of laser AM MMCs; Simulation, monitoring and optimization in the process of laser AM MMCs.

Abstract:Aluminum alloys are key materials in additive manufacturing (AM) technologies thanks to their low density that, coupled with the possibility to create complex geometries of these innovative processes, can be exploited for several applications in aerospace and automotive fields. The AM process of these alloys had to face many challenges because, due to their low laser absorption, high thermal conductivity and reduced powder flowability, they are characterized by poor processability. Nowadays mainly Al-Si alloys are processed, however, in recent years many efforts have been carried out in developing new compositions specifically designed for laser based powder bed AM processes. This paper reviews the state of the art of the aluminum alloys used in the laser powder bed fusion process, together with the microstructural and mechanical characterizations.

Abstract:Metal matrix composites (MMCs) generally possess superior properties than the monotonic matrix alloys, and thus, they have become excellent candidate materials in various applications. Also, the ability of property tailoring at an affordable cost is of particular importance to industries. Among the many manufacturing techniques for MMCs, laser-assisted additive manufacturing (AM) techniques have emerged and drawn increasing attention in the past decade. In the literature, a wealth of studies have been carried out on the synthesis of MMCs via laser-assisted AM techniques, as well as the property evaluation of the obtained MMCs. In this paper, we review and analyze the relevant literature and summarize the material preparation, optimization of process parameters, resultant improvements, and corresponding strengthening mechanisms for each major category of MMCs. Moreover, the limitations and challenges related to MMC synthesis using the laser-assisted AM techniques are discussed, and the future research directions are suggested to address those issues.

Abstract:Additive Manufacturing (AM) has revolutionized the manufacturing industry in several directions. Laser powder bed fusion (LPBF), a powder bed fusion AM process, has been dramatically accepted in various industries due to its versatility with several materials, including alloys. This comprehensive review article primarily explains the basic principle of the LPBF process, scientific and technological progress of several inter-related parameters, feedstock materials, produced properties/defects, and insights of numerical modelling to virtually understand the process behavior. Specific attention has been given to selective laser-meted (LPBFed) properties, driven through the microstructure formations and, thereby, concerning defects. The scope of the post-processing techniques to refine microstructure has also been discussed in this review paper. It has been identified that the defects are vital in LPBF process and are primarily governed by the process parameters. Therefore, a wisely chosen, optimized set of parameters can play a crucial role in minimizing defects considerably. Finally, the numerical modeling discussed in this review paper will help the researchers understand the LPBF process.

Abstract:While significant progress has been made in laser powder bed fusion (L-PBF) for metal additive manufacturing (AM), there is still limited large scale adoption of this advanced manufacturing technique by the industry. This paper covers the recent developments in L-PBF with discussions from the materials and process perspectives. High entropy alloys and high strength aluminium alloys have been identified as key materials development for L-PBF. Then, scanning strategies and multi-lasers applications for the process are also discussed. Other research trends and topics such as powder recycling, shape memory alloys and magnetic alloys are illustrated. The final part of this paper provides an outlook on the recent advancements while suggesting potential research topics for L-PBF.

Abstract:Laser powder bed fusion (L-PBF) has drawn increasing interest from enterprises because of its great advantages in additive manufacturing of metal, ceramic, and polymer materials. Although people pay more attention to L-PBF, many problems such as poor density need to be solved urgently. In this article, the commonly used materials of L-PBF are systematically reviewed, and the latest development of the application of L-PBF powder materials is analyzed. The background, application, and molding mechanism of a new type of green material for L-PBF are comprehensively introduced, which shows its great application potential. According to the characteristics of different materials, the methods to improve the quality of L-PBF parts are discussed. The existing problems and prospects of L-PBF are summarized.

Abstract:The laser powder bed fusion (LPBF) technique is used to manufacture complex and customised components by exploiting the unique advantages of two types of metal materials to meet specific performance requirements. A comprehensive overview of LPBF-processed dissimilar metal materials, a combination of different single metals or alloys, is developed. The microstructure in the fusion zone and the corresponding mechanical properties of LPBF-processed dissimilar metal materials are summarised. The influence of processing factors on the mechanism of defect formation, wetting properties and element diffusion behaviour at the interface between different materials and their typical cases are scientifically investigated in detail. Particular attention is paid to energy input, Marangoni convection and interfacial bonding behaviour. The underlying science of the metallurgical structure and properties of the LPBF-processed dissimilar metal materials is revealed. The build quality and efficiency could be further improved by designing machine structures and predicting the process–property relationship. This review provides a significant guide for expanding the industrial application of LPBF-processed dissimilar metal materials.

Abstract:Ceramic matrix composites like cermets are difficult candidates to be fabricated by additive manufacturing (AM). Green cermets like the TiC-430 L AISI ferritic stainless steel (430 L-FSS) have been fabricated using the AM process like laser powder-bed fusion (LPBF) process or also known as selective laser melting (SLM). Multiple laser scanning was employed as a tool to preheat and melt the powder bed with different laser scanning parameters for each (two laser scans namely pre-heating scan and melting scan) scan to fabricate crack-free cermets. As a part of the preheating scanning (PHS) and melting scans (MS), different laser energy parameters are used to study the microstructure evolution and to study their densification process and mechanical properties. Lowering the preheating and melting scan speed results in prolonged laser exposure and higher temperature in the powder bed and melt pool, which led to the refinement of the microstructure due to higher cooling rate and generation of the cracks in the as-built parts caused by thermal gradient in the melt pool. Scanning electron microscopy and X-ray diffraction were performed to study the microstructure and phase analysis of the fabricated sample. Mechanical properties like density, hardness, fracture toughness, and compression tests were performed and discussed in detail. The results suggest that the laser PHS can effectively eliminate the presence of cracks. On the other hand, increasing the energy density of both PHS and MS results in a coarser microstructure with porosity, which also hampers the fracture toughness of these SLM fabricated cermets.

Abstract:In this paper, the capability of laser powder bed fusion (L-PBF) systems to process stainless steel alloys is reviewed. Several classes of stainless steels are analyzed (i.e., austenitic, martensitic, precipitation hardening and duplex), showing the possibility of satisfactorily processing this class of materials and suggesting an enlargement of the list of alloys that can be manufactured, targeting different applications. In particular, it is reported that stainless steel alloys can be satisfactorily processed, and their mechanical performances allow them to be put into service. Porosities inside manufactured components are extremely low, and are comparable to conventionally processed materials. Mechanical performances are even higher than standard requirements. Micro surface roughness typical of the as-built material can act as a crack initiator, reducing the strength in both quasi-static and dynamic conditions.

Abstract:The Inconel 625 (IN625) superalloy has a high strength, excellent fatigue, and creep resistance under high-temperature and high-pressure conditions, and is one of the critical materials used for manufacturing high-temperature bearing parts of aeroengines. However, the poor workability of IN625 alloy prevents IN625 superalloy to be used in wider applications, especially in applications requiring high geometrical complexity. Laser powder bed fusion (LPBF) is a powerful additive manufacturing process which can produce metal parts with high geometrical complexity and freedom. This paper reviews the studies that have been done on LPBF of IN625 focusing on the microstructure, mechanical properties, the development of residual stresses, and the mechanism of defect formation. Mechanical properties such as microhardness, tensile properties, and fatigue properties reported by different researchers are systematically summarized and analyzed. Finally, the remaining issues and suggestions on future research on LPBF of IN625 alloy parts are put forward.

Abstract:Laser powder bed fusion (LPBF) additive manufacturing has been advancing in the fabrication of metallic multi-material structures with intricate structures and refined material layouts. Herein, a comprehensive review of the recent achievements of multi-material structures via LPBF is provided in terms of interface characteristics and strengthening methods, critical technical issues and potential applications. It begins with the introduction of multi-material structures and the scope of the review. The interface characteristics (including representative multi-material types printed by LPBF, interfacial microstructure, defects, etc.) and strengthening methods of multi-material structures are then presented. Thereafter, the critical technical issues in LPBF for multi-material structures are discussed with regard to equipment development, data preparation, thermodynamic calculation and process simulation, and powder cross-contamination and recycling. Moreover, the potential applications (particularly in biomedical, electronic, aerospace) are illustrated and discussed. Finally, the outlook is outlined to provide guidance for future research.

Abstract:In high-tech areas such as nuclear fusion, aerospace, and high-performance tools, tungsten and its alloys are indispensable due to their high melting point, low thermal expansion, and excellent mechanical properties. The rise of Additive Manufacturing (AM) technologies, particularly Laser Powder Bed Fusion (L-PBF), has enabled the precise and rapid production of complex tungsten parts. However, cracking and densification remain major challenges in printing tungsten samples, and considerable efforts have been made to study how various processing conditions (such as laser power, scanning strategy, hatch spacing, scan speed, and substrate preheating) affect print quality. In this review, we comprehensively discuss various critical processing parameters and the impact of oxygen content on the control of the additive manufacturing process and the quality of the final parts. Additionally, we introduce additive manufacturing-compatible W materials (pure W, W alloys, and W-based composites), summarize the differences in their mechanical properties, densification, and microstructure, and further provide a clear outlook for developing additive manufactured W materials.

Abstract:<p>Additive manufacturing (AM) of metallic alloys for structural and functional applications has attracted significant interest in the last two decades as it brings a step change in the philosophy of design and manufacturing. The ability to design and fabricate complex geometries not amenable to conventional manufacturing, and the potential to reduce component weight without compromising performance, is particularly attractive for aerospace and automotive applications. This has culminated in rapid progress in AM with Ti- and Ni-based alloys. In contrast, the development of AM with Al-alloys has been slow, despite their widespread adoption in industry owing to an excellent combination of low density and high strength-to-weight ratio. Research to date has focused on castable and weldable AlSiMg-based alloys (which are less desirable for demanding structural applications), as well as on the development of new AM-specific AlMgSc alloys (based on 5xxx series). However, high strength wrought Al-alloys have typically been unsuitable for AM due to their unfavourable microstructural characteristics under rapid directional solidification conditions. Nevertheless, recent research has shown that there is promise in overcoming the associated challenges. Herein, we present a review of the current status of AM with Al-alloys. We primarily focus on the microstructural characteristics, and on exploring how these influence mechanical properties. The current metallurgical understanding of microstructure and defect formation in Al-alloys during AM is discussed, along with recent promising research exploring various microstructural modification methodologies. Finally, the remaining challenges in the development of AM with high-strength Al-alloys are discussed.</p>

Abstract:Metal additive manufacturing is changing the way in which engineers and designers model the production of three-dimensional (3D) objects, with rapid growth seen in recent years. Laser powder bed fusion (LPBF) is the most used metal additive manufacturing technique, and it is based on the efficient interaction between a high-energy laser and a metal powder feedstock. To make LPBF more cost-efficient and environmentally friendly, it is of paramount importance to recycle (reuse) the unfused powder from a build job. However, since the laser–powder interaction involves complex physics phenomena and generates by-products which might affect the integrity of the feedstock and the final build part, a better understanding of the overall process should be attained. The present review paper is focused on the clarification of the interaction between laser and metal powder, with a strong focus on its side effects.

Abstract:Additive Manufacturing (AM), likewise branded as 3D printing, is a field of significant interest that has been recognized as an advanced process for production of engineering components in a layer-by-layer approach. It both offers an alternative fabrication route for existing designs, as well as enables new designs with complexity unattainable using conventional techniques. Amongst different AM processing routes, Laser Additive Manufacturing (LAM) is one of the supreme encouraging additive manufacturing means due to the potential to fabricate products at low cost with high quality and productivity. Considering many studies are in progress in this new and exciting field, this review paper argues the present state of the art and considers new avenues for future research studies. It explores the key metallurgical phenomena during LAM and the differences between various routes of LAM technology in terms of powder bed fusion (PBF) or directed energy deposition (DED) involving different forms of powder-bed, powder-fed, and wire-fed assembly. The reported microstructural aspects, functional, and mechanical properties of advanced and high applicable materials classified as stainless steels, nickel-based and superalloys, titanium-based alloys, and metal matrix composites (MMCs) for various practical applications are highlighted along with the effects of different pre- and post-treatment characteristics. Hereafter an evaluation of the field is provided; the gaps in the scientific understanding are underlined, which may limit the growth of LAM technology for the design of metallic parts.

Abstract:Multi-material structure fabrication has the potential to address some critical challenges in today's industrial paradigm. While conventional manufacturing processes cannot deliver multi-material structures in a single operation, additive manufacturing (AM) has come up as an appealing alternative. In particular, laser-directed energy deposition (L-DED) is preferred for multi-material AM. The most relevant applications envisioned for multi-material LDED are alloy design, metal matrix composites (MMC), and functionally graded materials (FGM). Nonetheless, there are still some issues that need to be faced before multi-material L-DED is ready for industrial use. Driven by this need, in this literature review, the suitability of L-DED for multi-material component fabrication is first demonstrated. Then, the main defects associated with multi-material LDED and current opportunities and challenges in the field are reported. In view of the industrial relevance of high-performance coatings as tools to mitigate wear, emphasis is placed on the development of MMCs and FGMs. The identified challenges include—but are not limited to—tightly controlling the composition of the multi-material powder mixture injected into the melt pool; understanding the influence of the thermal history of the process on microstructural aspects, including the interactions between constituents; and studying the in-service behaviours of MMCs and FGMs with regard to their durability and failure modes.

Abstract:Composite structures, coupling properties from different materials, are systematically evaluated, examined with different fabrication processes. In this work, a hybrid fabrication process is proposed for steel-Cu metal-metal composites: Laser Powder Bed Fusion is utilized for printing 316L stainless steel lattices, which are later infiltrated with CuCrZr alloy powder, melted through induction heating. Microstructure characterization is accompanied by neutron imaging analysis, providing insight into critical aspects of the structures regarding the texture and strain distribution after each fabrication step, and the austenite-to-ferrite transformation on the steel-Cu interface. Thermodynamic modeling of the induction melting process examines the elemental interdiffusion phenomena, showing the impact of inter-difussion in the formation of a ferritic band on the steel-Cu interface. The mechanical performance of the composites is characterized by nano hardness indentation and compression testing, revealing the impact of the 316L lattice in reinforcing the overall hardness and strength of the composites. The current work proposes an alternative fabrication route for crack free steel-Cu composites, where the AM structure and the induction heating condition can be used as a tool to control the microstructure and the mechanical performance of the composites.
