Abstract:To enable the utilization of low-grade and high-sulfur bauxite, the suspension calcination was used to remove the sulfur and the activate silica minerals, and the calcinated bauxite was subjected to a desilication process in NaOH solution under atmospheric pressure. The desulfurization and desilication properties and mineralogical evolution were studied by X-ray diffraction, thermogravimetry-differential thermal analysis, scanning electron microscopy, and FactSage methods. The results demonstrate that the suspension calcination method is efficient for sulfur removal: 84.21% of S was removed after calcination at 1000°C for 2 min. During the calcination process, diaspore and pyrite were transferred to α-Al2O3, magnetite, and hematite. The phase transformation of pyrite follows the order FeS2 → Fe3O4 → Fe2O3, and the iron oxides and silica were converted into iron silicate. In the alkali-soluble desilication process, the optimum condition was an alkali solution concentration of 110 g/L, a reaction time of 20 min, and a reaction temperature of 95°C. The corresponding desilication ratio and alumina loss ratio were 44.9% and 2.4%, respectively, and the alumina-to-silica mass ratio of the concentrate was 7.9. The Al2O3·2SiO2, SiO2, and Al2O3 formed during the calcination process could react with NaOH solution, and their activity decreased in the order of Al2O3·2SiO2, SiO2, and Al2O3.
The Alkaline Leaching Behavior of Silica Solid Solutions in the Product Obtained by Roasting the Mixture of High-Alumina Coal Gangue and Hematite

Abstract:A novel technology of hematite involved roasting-alkaline leaching-Bayer digestion process was proposed to extract alumina from high-alumina coal gangue (HACG), however the resource utilization of silica was not yet resolved. In this work, the alkaline leaching behavior of silica solid solutions in the product obtained by roasting the mixture of HACG and hematite was systematically studied in sodium hydroxide solution and sodium silicate solution, meanwhile the phase transformation was investigated by X-ray diffraction (XRD), X-ray photoelectron spectroscopy (XPS), scanning electronic microscope (SEM), and energy dispersive spectrometer (EDS). The results show that kaolinite, which is the main mineral in HACG, was converted into silica solid solutions (i.e., quartz solid solution and cristobalite solid solution) and alumina (i.e., θ-Al2O3 and α-Al2O3) through reductively roasting with hematite followed by oxidation during cooling process. Elevated oxidation temperature promotes the conversion of θ-Al2O3 into α-Al2O3. The silica solid solutions were readily soluble in sodium hydroxide solution and sodium silicate solution while α-Al2O3 was stable, hence, efficient separation of silica and alumina. Through leaching in sodium silicate solution with a modulus of ~ 1.0 followed by sodium hydroxide solution, a sodium silicate solution with a modulus of ~ 2.5 was obtained together with an alumina concentrate with a mass ratio of alumina to silica of > 18.0. The alumina concentrate is a decent raw material for alumina extraction by Bayer digestion, and the sodium silicate solution with a modulus of ~ 2.5 can be used in the chemical industry.Graphical Abstract

Abstract:Coal fly ash (CFA) is an increasingly prevalent byproduct that necessitates more resourceful and eco-friendly processing methods. Extracting aluminum from CFA is a crucial aspect of promoting sustainable development in the alumina industry. In this paper, a technique for comprehensive extraction of silica and alumina from circulating fluidized bed-based CFA is presented. The method involves reduction roasting with Fe2O3, oxidation roasting, alkaline leaching silica and Bayer digestion of alumina. During the roasting process, high-reactivity cristobalite and Al2O3 are formed. Afterwards, low-temperature alkaline leaching and Bayer digestion extracted 87% of silica and 89% of alumina, respectively. However, the poor separation effect of Si and Al is attributed to the formation of sodalite and cancrinite.

Abstract:The aluminum dross (AD), which causes numerous problems of its management and disposal to environment is a useful resource to extract alumina. This study explains a novel process to extract highly pure alumina (Al2O3) from AD at a high extraction rate without producing the residues and exhaust gases. An experimental set up was designed to perform the grinding of AD for the decomposition of aluminum nitride (AlN) and the removal of salts. Thereby, the desalted dross was used to detect the optimum alkaline (NaOH) calcination parameters and leaching conditions, as well as the dissolution kinetics of alumina and silica. The leaching residues were used to produce Ettringite mineral with calcium-based compounds (including CaO and CaSO4) to avoid the problems of solid waste disposal from the leaching process. Moreover, to purify the alumina, slightly soluble CaSO4 was added in leaching solution to precipitate silicate and the optimum additive/solution ratio (g/mL) was determined. The aluminum hydroxide (Al(OH)3), precipitated after the carbonization was calcinated at 900.0 °C for 2 h to produce γ-alumina. The morphological and mineralogical characterizations of AD, γ-Al2O3 and the synthesized Ettringite mineral were studied by X-ray diffraction (XRD), field emission scanning electron microscopy (FESEM) and X-ray fluorescence (XRF). It was observed that activation temperature of 1000.0 °C, Na2O/Al2O3 molar ratio of 1.4, leaching temperature of 60.0 °C, leaching time of 40.0 min, and the leaching liquid/solid ratio (mL/g) of 25/1 were the optimal parameter conditions to extract alumina with the extraction rate at 86.7% and purity of more than 98%. The results of leaching kinetics' study showed that the dissolution of alumina and silica were both controlled by layer diffusion process with the apparent activation energy of 11.4010 kJ·mol-1 and 2.0556 kJ·mol-1, respectively.

Abstract:The realization of clean extraction of aluminum hydroxide from high-alumina coal fly ash would be beneficial to achieve better overall coal utilization, and renders environmental and economic benefits. The current study mainly aimed to develop a nonhazardous approach to conduct electrolysis for alumina extraction from sulfuric acid leachate of high-alumina coal fly ash. The XRD, SEM, LPSA, FT-IR and ICP-AES results revealed that aluminum hydroxide was a main electrolysis product, with current efficiency of 83.25% under the optimized conditions as t = 1 h, J = 600 A/m2. The median particles of aluminum hydroxide after 1-h and 6-h electrolysis were 35.3 and 40.1 μm, respectively. The electrolysis mechanism was analyzed by cyclic voltammetry, which showed that the H2O gained electrons on the cathode to form OH– and H2. The OH– reacted with Al3+ to form Al(OH)3. In addition, the effluent of electrolysis was sulfuric acid and can be reused as a leaching reagent to promote zero pollution discharge. Hence, the electrolysis process provided an environment-friendly and efficient approach for alumina extraction from high-alumina coal fly ash.

Abstract:A new environmentally friendly design for low-grade diasporic-bauxite processing which is different from the Bayer and sintering processes was proposed in this paper. In the redesign of alumina production technology, a mixture of bauxite ore and sodium hydroxide solution was heated at a higher temperature for the purpose of complete decomposition of bauxite. The products were then extracted by water; the resulting sodium aluminate solution was further purified and used for the gibbsite precipitation, the residue being reacted with a caustic liquor to recover sodium oxide and alumina. The experimental results show that during the new process bauxite decomposition rates approach 100% and the residues can be easily recovered. When diasporic ores with mass ratio of alumina to silica of approximately 5:1 are treated, total alumina recovery efficiency of 86% and a sodium oxide presence below 1.5% in the final red mud will be achieved. This new design surpasses previous approaches in terms of high resource efficiency and low environmental impact.

Abstract:The process of ferric sulfate from bauxite residue by sulfuric acid leaching was investigated by orthogonal experiment. The orthogonal experiment was designed to investigate the effects of concentration of sulfuric acid, sulfuric acid consumption coefficient, reaction temperature and reaction time on Fe3+ leaching by the four factors in three values (concentration of sulfuric acid of 50 wt%, 40 wt% and 20 wt%; reaction temperature of 110, 90 and 70 °C; sulfuric acid consumption coefficient of 1.1, 1.0 and 0. 9; reaction time of 4.0 h. 3.5 h and 3.0 h). The eached slag was tested by chemca, analysis, XRD and IR. The results showed that the impact of factors on Fe3+ eaching in sulfuric acid solution decreased in the folowing order: concentration of sulfuric acid > reaction temperature > sulfuric acid consumption coefficient > reaction time. The optimum eaching reaction conditions: 40% sulfuric acid, the reaction temperature of 110 °C, sulfuric acid consumption coefficient of 1.1 and reaction time of 4 h. The principal component of bauxite residue changed from hematite into diaspore after the leaching in sulfuric acid solution. The ferric sulfate solution can be used to produce solid or liquid polymeric ferric sulfuric with stabilization and high alkaliza-tion, and the residue slag can be used as auxiliary in ceramcs.
Mechanism of ultrasonic-enhanced leaching for separating organic impurities from the surface of bauxite and H 2 O 2 oxidation-CaO precipitation for purifying the leaching solution

Abstract:The existence of organic impurities in bauxite significantly hampers the regular production of alumina. This study proposes a low-temperature ultrasonic-enhanced alkali leaching to directly separate organic impurities from bauxite, and purify the leaching solution through H 2 O 2 oxidation and CaO precipitation. Under the optimal conditions of 550 W ultrasonic power, 80 °C, 60 min, and 200 g/L NaOH concentration, the leaching rate of organic carbon in bauxite is 91.02 %, which is 19.01 % higher than conventional alkali leaching, and the organic carbon content in the bauxite decreased from 0.59 % to 0.06 % after leaching. Kinetic studies indicate that the limiting factors of the leaching rate vary under different leaching temperatures and leaching times. Characterization of bauxite before and after leaching using various detection techniques demonstrates the effective separation of organic impurities while basically no loss of alumina and increasing the alumina to silica ratio to 34.13. Subsequently, H 2 O 2 and CaO are introduced to the leaching solution with 20 % and 800 mL/g, respectively. The oxidation process under 550 W ultrasonic power at 90 °C for 60 min achieves an 71.35 % removal rate of organic carbon. GC-MS analysis confirms the successful removal of the main organic substances in the leaching solution, while XRD analysis of the oxidation residue indicates that organic substances are ultimately removed as CaC 2 O 4 ·H 2 O and CaCO 3 . Additionally, a proposed free radical reaction mechanism of H 2 O 2 oxidizing organic substances is discussed. In conclusion, this study providing valuable insights for the removal of organic pollutants in the alumina production process.

Abstract:A high sulfur content is one of the challenges in the processing of refractory bauxites in China. The high carbon content of bauxite makes it more difficult to deal with. Desulfurization and decarbonization are the critical issues in the efficient exploitation of high-sulfur bauxite resources. An experimental study on the removal of sulfur and carbon in high-sulfur bauxite is proposed. The sulfur and carbon phases in high-sulfur bauxite were studied via X-ray diffraction and chemistry quantitative analyses. The results show that the sulfur phases in the high-sulfur bauxite mainly exist in the form of sulfide sulfur (pyrite), and the carbon phases in the sample mainly exist in the form of elementary substance carbon. The morphological features of pyrite in the high-sulfur bauxite were analyzed using a microscopic analysis and a scanning electron microscope (SEM). The pyrite exists in minerals in the forms of euhedral, semi-euhedral and other crystalline structures, with a particle size varying from several hundred microns to only a few microns. The raw ore, with a sulfur content of 4.78%, a sulfide sulfur content of 4.20%, a carbon content of 3.10% and an elementary substance carbon content of 2.46% goes through the "one roughing, one cleaning, two scavenging" process after a pre-decarburization, obtaining the total desulfurization recovery of 96.20% with a desulfurization tailing sulfur content of 0.38%, a carbon content of 0.27% and an alumina content of 71.85%, respectively. This work provides technical support for the efficient utilization of high-sulfur and high-carbon bauxite.

Abstract:Growing demand for high-purity Al 2 O 3 for the electronic market and green energy production, allied with the need to decrease waste generation and dam use, will impact the future of mining, and new processes should be developed. The present study aimed to develop a hydrometallurgical process to obtain high-purity Al 2 O 3 from bauxite. Among the samples studied, BX03 had the highest Al 2 O 3 (63.8 %) and lowest Fe 2 O 3 content (4.3 %). Different acids were evaluated – H 2 SO 4 , HCl, HNO 3 , and H 3 PO 4 – and the H 2 SO 4 reaction achieved all Al leaching with the best technical–economic analysis (TEA). Purification experiments were carried out with ion exchange resins in batch reactions. The best purification parameters were 4 h of contacting time and mass of resin/volume of solution ratio as 1/10 at 45 °C in two stages. The iminodiacetate resin (Lewatit TP 207) achieved the best results and removed all Fe ions without losses. High-purity Al 2 O 3 was further obtained by precipitation with NH 4 OH after calcination. Considering the leaching step costs, the proposed process may achieve up to US$ 63,022.91 in profit.

Abstract:The mild hydro-chemical process has been commercially demonstrated as an effective method to extract alumina from high alumina fly ash. This study investigated the formation mechanism of an undesirable aluminum-containing by-product, hydrated sodium calcium aluminosilicate (HSCA, 1.2Na2O·0.8CaO·Al2O3·2SiO2·H2O), produced during the mild hydro-chemical process and its mitigation strategy. The effects of reaction temperature, residence time and mole ratio of calcium to silicon on the alumina extraction and phase transformation of the leaching residues have been investigated, confirming the formation of HSCA phase being responsible for the decrease of alumina extraction efficiency. At the low Ca(OH)2 addition, the HSCA phase could be easily transformed from Na8Al6Si6O24(OH)2(H2O)2 combining with Ca(OH)2. On the other hand, when the addition of Ca(OH)2 was abundant, the existence of the NaCaHSiO4 product layer would insulate most of Ca(OH)2 from the Na8Al6Si6O24(OH)2(H2O)2 causing formation of HSCA. Based on the reaction mechanism and coating effect analysis, the mitigation strategy was also proposed. By increasing stirring speed to break the NaCaHSiO4 coating layer, HSCA phase could be completely avoided and a qualified alumina extraction efficiency of 90.84% could be achieved.

Abstract:Coal fly ash (CFA), containing 25-50 wt% of Al2O3, is a typical and massive secondary aluminum resource. However, alumina recovery from the CFA by traditional processes is very difficult due to 40-60 wt% SiO2 content and low Al2O3/SiO2 mass ratio. In this study, a "one-step" hydrothermal process was proposed to extract Al2O3 from CFA; a mixture of lime and NaOH was used to enhance the dissolution and separation of Al/Si components. The results showed that 60.14% Al2O3 leaching could be obtained for treatment at 210 degrees C temperature for 3 h in the presence of 30 g/L NaOH and CaO/SiO2 molar ratio of 1.0. During the hydrothermal process, the Si- and Al-bearing components of CFA were sufficiently decomposed in lime and NaOH mixture; the dissolved silicate ions were then combined with calcium ions to form tobermorite, while the aluminate ions were concentrated in the liquor, thereby achieving selective leaching of alumina from CFA. Owing to the limited solubility, part of the aluminate ions was also converted into aluminiferous zeolite, hence lowering the alumina leaching ratio. The lixivium was of low caustic ratio that was favorable for the preparation of high-value pseudo-boehmite via carbonation process at 80-90 degrees C with the ultimate pH of 9.5-10.0.

Abstract:High-alumina coal fly ash (CFA) is considered as an important and cheap resource of aluminum. On account of high valence aluminum often trapped in aluminosilicate basic glassy phase and mullite (Al6Si2O13), efficiently separating aluminum and silicon is an essential precondition for maximizing the recycling of alumina from CFA, which is conducive to reducing the environment danger. In this study, a novel process combining alkali calcination and hydrochemical treatment was proposed to efficiently separate aluminum and silicon in CFA. The reactivity of CFA was greatly improved after the calcination treatment. The results show that alumina-rich phase, mullite, was transformed into nepheline (NaAlSiO4) by calcination with NaOH at a mass ratio 0.8:1 (wNaOH:wCFA) and calcination temperatures of 400 °C, which improved the dissolution of aluminum during the hydrochemical process and enriched the silicon in the residue. Then, the influence of the parameters of the hydrochemical process on alumina extraction was investigated. The results indicated that the two-stage method was more efficient than the direct hydrochemical process. The optimum conditions of the hydrochemical process were 40% NaOH solution and heating at 260 °C for 60 min. Approximately 94% of the alumina was easily recovered, whereas most of the silicon was converted to NaCaHSiO4. The combined treatment method highlights the potential for aluminum production from CFA.Graphical abstract

Abstract:A new roasting process with a conveying bed was constructed and used to remove sulfur of high-sulfur bauxite. Roasting temperature, phase transformation, microcrystal, specific surface area of high-sulfur bauxite, and the mechanism of the reaction during the roasting process were analyzed. The digestion properties of roasted bauxite were also investigated. The results showed that the sulfur in high-sulfur bauxite can be efficiently removed by roasting in the conveying bed at 520–720 °C for 2 s. Major reactions of high-sulfur bauxite during roasting were the dehydration of minerals, desulfurization of pyrite, sulfation of SO2, and decomposition of sulfate. The rate of mineral dehydration reaction was significantly slower than that of the desulfurization reaction. The specific surface area of roasted ore greatly increased, and the microcrystal of Al-O mineral was refined, which was conducive to Al2O3 digestion. The mass fraction of sulfide sulfur in high-sulfur bauxite was reduced from 1.20% to 0.01%, and the relative digestibility of alumina reached more than 99% when roasting at 600 °C for 2 s. This paper provides revelations and instructions for the process development and application of high-sulfur bauxite.

Abstract:Low-grade kaolin is the largest emissions of industrial solid waste that is difficult to dispose of and pollutes the environment seriously. From the perspective of harmless and complete resource utilization, we proposed a novel strategy that combines the wet leaching under mild conditions and physical beneficiation for the facile and low-cost high-valued utilization of low-grade kaolin that involves high-efficiency recovery of aluminum (Al), silicon (Si), and titanium (Ti). The key to successful implementation of this method lies in the new discovery that the residual SiO2 after Al extraction of kaolinite by acid leaching under specific conditions could be rapidly dissolved in dilute NaOH solution at room temperature 25 °C. This highly reactive SiO2 challenges the conventional notions of various silica species are usually chemically stable. By adjusting the key technical parameters of the thermal activation-acid leaching process, the selective and efficient extraction of Al2O3 from low-grade kaolin was realized. The acid leaching residue was then subjected to selective recovery of SiO2 by alkaline leaching at 25 °C to obtain high-quality sodium silicate. Finally, the alkali leaching residue as titanium coarse concentrate was separated by centrifugal concentrator to obtain artificial rutile (TiO2 >91.06%). The key mechanism for the formation of the highly reactive silica was also systematically studied and confirmed.

The effects of w(CaO)/w(SiO2) ratio, anthracite ratio, and reduction temperature and time on the recovery and size of iron nuggets and on the Al2O3 grade of the calcium aluminate slag were investigated through thermodynamic calculations and experiments. The optimized process conditions were the bauxite/anthracite/slaked lime weight ratio of 100:16.17:59.37, reduction temperature of 1450°C and reduction time of 20 min. Under these conditions, high-quality iron nuggets and calcium aluminate slag were obtained. The largest size and the highest recovery rate of iron nuggets were 11.42 mm and 92.79wt%, respectively. The calcium aluminate slag mainly comprised Ca2SiO4 and Ca12Al14O33, with small amounts of FeAl2O4, CaAl2O4, and Ca2Al2SiO7.

Abstract:Commercial utilization of high-sulfur diasporic bauxite is challenging because of the hazards of sulfur to the Bayer process. This article discusses a case study of producing alumina from high-sulfur bauxite containing chlorite at an alumina refinery in Zunyi, Guizhou, China. Application of flotation desulfurization and chemical oxidation method can control the iron content of the alumina product and retard equipment corrosion, but there are problems of the sulfur balance and low alumina extraction efficiency. To clarify the reasons for this, the changes of chemical compositions during the Bayer process as well as the mineralogical compositions and occurrences of high-sulfur bauxite, alumina concentrate and red mud were investigated. Pyrite and pyrite symbiotic with diaspore can be easily separated by flotation desulfurization. Most of the diaspore and pyrite in the alumina concentrate can react with the Bayer liquor. The generated sulfur-bearing ions can reprecipitate into the red mud as sulfur-containing desilication products, which partially convert into sulfur-free hydrogarnet because of the substitution of Ca for Na during the digestion process, while the pyrite and diaspore encapsulated by the slowly reacting chlorite layer cannot be digested.

Reaction Behavior of Kaolinite in Sulfur-Bearing Sodium Aluminate Solution under the Simulated Bayer Process

Abstract:Over a billion tons of high-sulfur bauxite has not been utilized effectively currently in China, because the pyrite existing in the bauxite poses a range of hazards during the Bayer process. A novel idea was proposed to remove sulfur by the silicon-containing minerals in bauxite reacting with sulfur species in sodium aluminate solution to form sulfur-bearing desilication products (SDSP) for discharge with the red mud in the Bayer process. This study investigated the reaction behavior between kaolinite and different sulfur-containing ions under the simulated Bayer process conditions, elucidating the desulfurization rate variation and formation mechanism of SDSPs. The thermodynamic calculations suggest that the reaction between kaolinite and sulfur-bearing sodium aluminate solution to form SDSPs can occur spontaneously. The experimental results demonstrated that various SDSPs can be produced through the reaction of kaolinite and sulfur-containing ions in sodium aluminate solution during the simulated Bayer process, resulting in various desulfurization efficiencies, while the desulfurization process will not result in additional alkali consumption. Increasing the kaolinite dosage, extending the reaction time, and elevating the reaction temperature all contribute positively to enhancing desulfurization efficiency. Kaolinite reacted with S2O32− in sodium aluminate solution to generate Na8Al6Si6O24S2O3·2H2O, achieving a desulfurization rate exceeding 90% under optimized conditions. Under the simulated Bayer digestion process conditions at elevated temperature, the desulfurization rates of kaolinite ranked in ascending order as S2− < SO32− < SO42− < S2O32−. Kaolinite reacted with SO42− and S2O32− to form cancrinite type SDSPs, and a superior desulfurization rate can be achieved. This work can provide a theoretical foundation and technological support for the efficient utilization of high-sulfur bauxite by the Bayer process.

Abstract:To improve aluminum extraction efficiency, a two-step acid leaching process was proposed to dissolve aluminum and aluminum-bearing crystals with sulfuric acid. The first leaching residue (FLR) was obtained through direct leaching of coal ash with sulfuric acid. After roasting a mixture of the FLR and sodium carbonate, the aluminum-bearing crystals in FLR were completely destroyed while sodium silicate was generated. Then the roasted products were leached with water to dissolve the sodium carbonate. X-ray diffraction (XRD) analysis indicated that the water leaching residues (WLR) mainly contained the amorphous phase, which allowed easy aluminum extraction in the second leaching step. In the first leaching test with 10 mol/L sulfuric acid at 120 °C in 2 h and a solid to liquid ratio (S/L) of 1:2, aluminum dissolution from raw coal ash reached 81.72%. In the second leaching step with 5 mol/L sulfuric acid, the aluminum dissolutions from WLR were 87.31% at 20 °C and 99.06% at 100 °. Total aluminum dissolutions were more than 97%. Moreover, the leaching process produced two by-products, sodium silicate solution and amorphous silicon dioxide, which contained nearly all the silicon from the coal ash.

Abstract:The demand for bauxite has increased sharply due to the fast development of alumina industry, so new technology must be developed to take full advantage of nontraditional bauxite resources to realize a continuous supply of bauxite. In this experiment, anatase sulfuric acid leaching liquor is taken as the research object to conduct aluminum–iron separation and high‐purity alumina preparation. The leaching solution contains 34.20 g/L of Al2O3, 25.30 g/L of TFe, 7.96 g/L of TiO2, 12.74 mg/L of Sc2O3, and 288.72 g/L of H2SO4. When the temperature is low, aluminum and iron condensation, which are not conducive to the separation and recovery of various elements, may occur easily. In this study, the ammonium aluminum sulfate crystallization–recrystallization and ion exchange–calcination method is adopted to effectively separate aluminum and iron in a strong acid solution comprising high concentrations of aluminum and iron without consuming high residual acid in the leaching liquor. Consequently, successful production of high‐added‐value product 4N (99.99%) level γ‐Al2O3 with ammonium aluminum sulfate is obtained through separation as the raw material. The product has a specific surface area of 7.845 m2/g with a nearly spherical shape and being evenly distributed. Therefore, it realizes high‐value aluminum utilization from nontraditional bauxite.
