Abstract:In this work, robust joints of sapphire and aluminum were successfully achieved by direct ultrafast laser transmission microwelding. Effects of laser parameters on the microstructures and mechanical properties were comprehensively studied. The welding process highly depended on the laser ablated metal nanoparticles within the heterojunction, as well as the thermal accumulation under multiple laser pulses irradiation. It showed that lack of fusion at the sapphire/aluminum interface can occur due to the incomplete melting of ablated nanoparticles at low laser fluence (<0.48 J/cm(2)). While serious cavities and cracks inside the brittle sapphire were formed with the intensified stress concentration after melting-solidification process at excessive laser fluence (>0.64 J/cm(2)). A nearly defect-free joint was obtained with max. shear strength of 128.1 +/- 8.2 MPa at room temperature, when the laser fluence was 0.56 J/cm(2). The high shear strength can be attributed to the tortuous interface with wide elemental transition layer. Meanwhile, the welded sapphire/aluminum joints exhibited high reliability under extreme service temperatures, which the shear strength can reach 159.8 +/- 8.96 MPa at -50 degrees C and 80.6 +/- 11.1 MPa at 200 degrees C. The sealing tests also showed the excellent impermeability of laser welded sapphire/aluminum structure, confirming the micro-crack free joint formation. This work demonstrates the feasibility of using ultrafast laser to achieve high-quality sapphire/aluminum joint, which is promising in heatdissipation substrate manufacturing in power semiconductor devices.
Ultrafast laser microwelding and joint performance of silic-on-sapphire heterogeneous structure for microfluidic device packaging

Abstract:In micro/nano sensor devices,integrated hetero-geneous structures can determine the quality of devices pack-aging,and further affect their performance.For Silicon and sapphire,the heterogeneous joining technology that is flexible,environmentally friendly and suitable for large-scale materials integration is still lacking.In this paper,the welding feasibil-ity of silicon-sapphire is explored by ultrafast laser transmis-sion welding technology.When the gap between silicon and sapphire is less than 1 μm and the incident laser power is 7.5 W,sapphire and silicon at the heterogeneous junction can be fused with each other to form an interlocking area within width～3 μm.Meanwhile,defects such as pores and cracks that could normally be introduced at the junction area during brittle materials welding have also been effectively suppressed.The joint strength measured by shear test is up to 2.9 MPa.The welding of silicon and sapphire by ultrafast laser provides an alternative for the heterogeneous interconnection of hard and brittle materials with large difference.This microwelding tech-nology has thus shown great potential in microfluidic device packaging.

Abstract:The ability to weld metals and sapphire is widely required in aerospace, micro-electro-mechanical systems and microwave energy delivery devices. The experiments of femtosecond laser welding between sapphire and copper (Cu) were conducted under non-optical contact conditions. And the effect of pre-fabricating a Ti film on the sapphire surface using femtosecond laser on the bonding strength of ssapphire/Cu joint was investigated. The interface of the sapphire/Cu directly welded by femtosecond laser contains a mixture of sapphire and copper, and the shear strength of the sapphire/Cu interface was approximately 46.4 MPa. The results indicated that the laserinduced molten state of sapphire and the laser-ablated copper mixed together at the interface, filling the gaps and forming an effective metallurgical bond. And then, in the case that the Ti film was prepared on the sapphire surface through femtosecond laser-induced backward transfer (LIBT), a Ti transition layer between sapphire and cooper was observed on the bonding interface of the joint, and the shear strength of the joint increased to approximately 115.5 MPa. A mixture of sapphire, copper, titanium, and titanium oxide was observed at the interface of the joint. The Ti layer between sapphire and copper may effectively alleviated residual stresses at the interface and promoted bonding between copper and sapphire, thereby improving the strength of the joint. The methods and results of this study have reference value for the ultrafast laser bonding between other transparent brittle materials and metals.
Micro-welding of sapphire and metal by femtosecond laser

Abstract:A direct joining of sapphire and Fe–36Ni alloy was successfully realized via femtosecond laser micro-welding for the first time. A sound joint without any voids or microcracks was obtained with a narrow interface width less than 1 μm. There was no obvious element diffusion or metallurgical reactions at the interface. Sapphire and Fe–36Ni alloy were found chemically bonded and mechanically interlocked evidenced by jagged feature at the interface due to “cold” machining of femtosecond laser ablation. The highly localized femtosecond laser irradiation and smaller heat-affected zone contributed to the shear strength of the joint as high as 108.35 MPa. A higher laser scanning speed corresponded with less jagged feature and thermal stress due to the reduced thermal deposition at the interface. Proper micro-welding parameters were obtained for sapphire/Fe–36Ni alloy, and was verified in the direct joining of sapphire/steel and sapphire/silicon. It appears the femtosecond laser micro-welding technique is promising for direct joining of materials with large physical property disparities, and beneficial for manufacturing of optomechanical components at high precision, efficiency and performance.

Abstract:The joining of dissimilar materials is a widely used procedure with applications in many industries. While laser welding of such materials has gained traction interest recent years, this has intrinsic limitations, especially considering harsh requirements including surface roughness and weak bonding strength. This paper proposes a novel method to join Al6082 and SiO2 using a femtosecond laser to substantially reduce the requirements of material surface roughness and improve bonding strength. The proposed method involves drilling, ejection, filling and solidification, which results in forming a mechanical pin structure with some adhesive regions between Al6082 and SiO2, ensuring the two materials lock tightly. Besides, a significant tolerance of approximately 2 mm for focal positions was identified, overcoming the limitation of sensitivity of focus position in laser welding. Furthermore, over 100 MPa shear strength of Al6082-SiO2, which was comparable to the tensile strength of the aluminum alloy, was achieved. The proposed method provides a novel technique to improve the quality of products and facilitate the manufacturing process for joining dissimilar materials.

Abstract:The ability to weld metals and insulators is widely required in aerospace, sensors and Micro-electro-mechanical systems (MEMS). Femtosecond laser welding is a precise and clean technique for bonding materials with benefits including high location accuracy, low heat-affected zone and little waste generation. However, the connection process is still unclear so that pump–probe microscopy and plasma image were used to reveal the welding mechanism at the contact interface. Under the irradiation of a femtosecond laser pulse, the aluminum melted after a few picoseconds, then re-solidified and connected two different materials. Additionally, plasma was limited in the interaction zone after laser irradiation for optical contact (OC), so the smaller affected region with the most absorbed energy was jointed easily with higher shear strength. Self-focusing and non-linear absorption in fused silica are key factors affecting the shear strength, since the energy absorption and modification in fused silica would induce internal stress and decrease the energy deposition at the contact interface. Our findings not only reduce the fracture of fused silica and increase shear strength up to 25.75 MPa by means of focal point pre-compensation, but also demonstrate the extraordinary potential of ultrashort laser welding in the field of precise connection of heterogenous materials.

Abstract:The ultrashort pulsed (USP) laser microwelding of sapphire/lnvar36 alloy controlled by the surface roughness of metal was investigated for the first time. The surface roughness (Sa) of Invar alloys gradually decreased from 0.944 to 0.029 μm from the prime surface to grounded and polished surface. However, the joint shear strength first increased and then decreased with the lowered Sa, the maximum shear strength reached 107.87 MPa at the Sa ∼ 0.131 μm. Compared to other surfaces with low Sa, the relatively high surface roughness enhanced the interfacial thermal deposition both spatially and temporally which in turn promoted the diffusion of interface elements and the formation of jagged mechanical interlocking structures. Therefore, the appropriate rough metal surface was beneficial for the enhancement of sapphire/metal dissimilar joints. This report is of great significance in simplifying the surface preparation process in the USP laser microwelding of transparent hard and brittle materials with metals, therefore promoting this technique from lab to industry.

Abstract:Recent research has focused on the ultrafast laser welding of metal and glass due to its diverse applications in aerospace, medicine, and optical sensing. However, the significant material property differences between metals and glass, along with strict surface requirements, pose challenges to the development of metal-glass welding and limit its industrial utility. Utilizing high-pulse-energy lasers has proven effective in mitigating these challenges. This study comprehensively analyzes a millijoule (mJ)-level femtosecond pulse laser welding technique applied to aluminum alloy and fused silica, with a primary emphasis on understanding the characteristics and mechanism of joint. During the welding process, aluminum and fused silica mutually diffuse, leading to the formation of five distinct zones at the joint's cross-section. Within the aluminum molten pool in rapid cooling, aluminum grains undergo continuous growth along a temperature gradient and then transform into smaller epitaxial grains with altered grain orientations and HAGBs. An amorphous Al 2 O 3 phase coexists with aluminum, forming a lamellar structure. Besides, silicon nanoparticles and transitional γ-Al 2 O 3 precipitate near the center of the weld. This study examines the underlying causes of these phenomena and provides a detailed discussion of the associated strengthening mechanisms, ultimately resulting in a maximum shear strength of 8.94 MPa.

Abstract:The application of lightweight and high-strength Al alloys are crucial to reduce energy consumption and emissions in today's world. The lightweight and high strength 7 series aluminum alloy is widely used in aerospace, but its poor welding performance has been a bottleneck restricting the further lightweight of structural parts. In this work, a lightweight and high-strength Al joint with a tensile strength of ∼ 400 MPa was successfully prepared by single mode laser beam welding using non-weldable 7075 aluminum alloy as the experimental mode. The superfine laser beam reduces the volume of molten pool and increases the solidification rate of molten pool, which significantly inhibits the growth behavior of each microstructure, thus refining the microstructure. The geometrically necessary dislocations (GND) density of each microstructure of 7075 joint after tensile test was: 1.32×10 14 m -1 for EZ, 1.21×10 14 m -1 for CLZ, HAZ is 1.17×10 14 m -1 for HAZ. The synergistic effect of heterogeneous microstructure and work hardening enhanced the tensile strength of 7075 joint. Furthermore, TEM, FIB and EBSD were used to characterize the fracture behavior of the 7075 joint in detail. TEM images showed that the discordant interface between α-Al grain boundary and SiO 2 particle was the potential source of crack initiation. The microstructure refinement design and technical selection strategy of the work provide a new insight for laser welding of lightweight and high strength 2xxx/7xxx aluminum alloy.

Abstract:Utilization of welding technology connecting small precise parts formed by Selective Laser Melting (SLM) and unsophisticated traditional formed parts into significant structural components provides a new way to manufacture large-scale complex 3D-printing parts. It is expected to improve the yield efficiency, save cost, and has a broad development prospect. Existing research results show that SLM forming parts differ quite from traditional casting and forging parts in structure and performance. Whether SLMed parts and rolled ones can be connected by welding and the influence mechanism of the anisotropy on weld performance are unclear. The results show that the joints exhibit good laser weldability without apparent defects. The microstructures of the SLMed base plates and laser-welded joints consist of the cellular dendrite in the austenite matrix within the columnar grains. The tensile strength of the joints is similar to that of rolled ones but lower than that of SLMed base metal; the elongation is about 1.3 times that of the SLMed base metal and 66% of the rolled ones. The corrosion properties of SLM base metal and weld area are superior to rolled plates. The anisotropy of SLM has a noticeable influence on the microstructure and tensile properties of the weld but plays a minor role in determining the element distribution, microhardness, and corrosion resistance. This work provides the theoretical and technical foundation for the innovative manufacture of large-scale, high-quality, and complex-formed metallic parts.

Abstract:The effects of micro-alloying method on microstructure and properties of laser-welded molybdenum alloy joints were investigated, and zirconium was selected as the additive material. In the fusion zone of the joint without zirconium addition, the segregation of MoO2 on the grain boundary were observed, leading to the brittle fracture of the joint. When zirconium ring was added into the fusion zone, ZrO2 was preferentially formed in the grain interior which alleviated the segregation of MoO2. The grains at fusion zone were refined under the effect of heterogeneous nucleation particles of ZrO2, thus it changes the fracture mechanism of welded joint from intergranular fracture to cleavage fracture. When zirconium foil was pre-placed at the overlapped interface of cladding tube and the end plug, a parasitic brazing zone was generated due to the high melting point and high thermal conductivity of molybdenum. Tensile strength of the welded joints matched that of the base metal. These results highlight possibilities for achieving high strength joints when joining refractory materials with intrinsic brittleness in complex joint configurations.

Abstract:The joining of YSZ and sapphire was achieved through the utilization of nanosecond laser pulses. The microstructure, mechanical properties and forming process of the YSZ/Sapphire joint were systematically studied. The joint consists of an amorphous region guided by the temperature gradient and a dendritic recrystallization region. The amorphous region is situated centrally within the joint, while the recrystallization region surrounds it in a distributed manner. The reason for this phenomenon lies in the fact that the welding process occurring in the central region of the joint, and the extreme cooling prevents Al 3+ , Zr 4+ and O 2- ions from forming regular crystal phases. During this study when the laser power is set at 9 W and the scanning speed is adjusted to 80 mm/s, optimal welding interface performance can be achieved, resulting in a maximum joint shear strength of 32 MPa. This study provides a new idea for rapid and efficient welding of advanced ceramic.

Abstract:The butt-joint of 0.3 mm SUS 321 plate was welded successfully by micro-pulse laser and the processing parameters were optimized through orthogonal experimental design. The effect of the processing parameters on the microstructure and mechanical properties of the joint with OM, electronic precision stretching machine and other analysis and detection methods. The results indicate that the butt-joint will possesses highest tensile strength of 550 MPa when the optimized processing parameters are the percentage of pulse power of 18, pulse width of 4 ms, pulse frequency of 2 Hz, and the strength of the joint is 98% to the strength of basic metal. The microstructures of joint with high tensile strength are composed of small equiaxial grains in the weld center zone and columnar grains in fusion zone. The microhardness of the joint is higher than that of basic metal.

Abstract:High strength steel has attracted a lot of attention due to its excellent advantage of weight reduction. A thin Al-Si coating covered on the surface of hot-press-forming (HPF) steel offers functions of antioxidation and decarburization under high temperature processing conditions. In this study, the microstructure characteristic, phase, microhardness, and tensile strength of laser welded Al-Si coated HPF steel joints were investigated at different laser powers. Experimental results show that the welding process becomes unstable because of metallic vapor generated by ablation of the coating. Some of the white bright rippled Fe-Al phase was observed to be distributed in the fusion zone randomly. It is found that microhardness, tensile strength, and cupping test qualification rate decreases with the increase of the laser power. For the 1.1 kW laser power, the sound weld performs the best mechanical properties: Microhardness of 466.53 HV and tensile strength of 1349.9 MPa.

Abstract:SiC particles-reinforced Al matrix composites (SiCp/AMCs) have been widely used in the aerospace structural components. In this work, 20 vol% SiCp/2A14 joint was fabricated by laser welding technology. The effects of different laser power/welding velocity on the 20 vol% SiCp/2A14 joint forming, microstructure evolution and mechanical properties were studied in detail. The results showed that, under the same heat input, the high power/high welding velocity was beneficial to reduce the porosity of SiCp/2A14 joint and inhibited the formation of brittle phase of Al4C3. At 8 kW-133 mm/s welding parameters, the maximum tensile strength of the SiCp/2A14 joint reached 199 MPa, which is ~64% higher than that of the SiCp/2A14 joint prepared at 4 kW-66 mm/s welding parameters. By analyzing the fracture morphology and SEM image of SiCp/2A14 joint section, it is was found that the porosity of weld and Al4C3 brittle phase were the important factors limiting the strength of SiCp/2A14 joint. This work provides a reference for the process window design of laser welding SiCp/2A14 composites.

Abstract:Transparent hard and brittle (THB) materials have generated significant interest due to their excellent properties, such as wide spectral transmittance, heat resistance, chemical inactivity and high mechanical strength. To further explore the application of THB materials, it is inevitable to be confronted with a range of joining THB materials and THB material-metals. Ultrafast (UF) laser microwelding enables a new means of joining THB materials and THB material-metals, due to a localized energy deposition method, which is dominated by nonlinear absorption. This process can realize high-quality micro-zone direct joining of THB materials or THB material-metals without the assistance of a light-absorbing intermediate layer. In this paper, we review the advances in UF laser microwelding of THB materials and THB material-metals considering the last two decades, from the analysis of the interaction mechanism between UF laser and matter to the key influencing factors and practical applications of this technology. Finally, the existing problems and the future research focus of UF laser microwelding technology of THB materials and THB material-metals are discussed.

Abstract:W/Cu joining is key for the fabrication of plasma facing components of fusion reactors, which however is very challenging due to the low bonding strength and high W/Cu interface thermal stress as a result of the immiscible nature of W-Cu binary system and thermal expansion coefficient mismatch between W and Cu. In this paper, we proposed a method for comprehensive enhancement of the mechanical and thermo-mechanical properties of W/Cu joints based on femtosecond (fs) laser fabricated micro/nano interface structures. Four kinds of surface structures, namely pristine structure, nano ripples, micro-cubes and micro-pits were fabricated on W by fs laser ablation and introduced into W/Cu joining interface by hot pressing joining at 1000°C, 80MPa. The micro/nano interface structures contribute to significant enhancement of the tensile strength, shearing strength and thermal fatigue life of the W/Cu joints, which reach 101.58MPa, 186.47MPa and >800 thermal cycles, increased by about 150%, 320% and 400% compared with W/Cu joints with pristine interface structure. This research provides an approach for enhanced joining between dissimilar materials, including but not limited to W and Cu.

Abstract:By direct laser welding, 7075 super-hard aluminum and D6AC super-high strength alloy structural steel were joined together. In order to determine joint microstructures, Energy dispersive spectroscopy (EDS), Scanning electron microscopy (SEM) were used. To find out the mechanical properties of the joints, tensile tests were performed. The results showed that when the laser beam offset was centered on the contact surface of 7075/D6AC, the welding speed was 650 mm/min, the laser power was 396 W, and the defocusing distance was +5 mm, the joints were best formed. In the joints, brittle intermetallic compounds FeAl3, Fe3Al, and Fe2Al5 were formed. The joint fractured in the fusion line on the aluminum side with a gross tensile strength of 94 MPa.

Abstract:SiCp/Al matrix composite (SiCp/AMCs) has been widely used in aerospace field of structural frames, but it is difficult to realize the lightweight connection of complex structural parts. Understanding the fracture mechanism from the source will provide a decisive insight into the preparation (e.g. additive manufacturing) and processing (e.g. welding) of new high strength lightweight aluminum matrix composite. In this work, the fracture characteristics and the correlative damage mechanisms near fracture crack tip in a notorious SiC/2A14Al joint was conducted by in-situ scanning electron microscopy tensile test and transmission electron microscopy. The sandwich eutectic microstructure Mg2Si-Al-AlCu of clean interface and micron scale heterogeneous heterostructure inhibited the crack propagation. The sandwich eutectic microstructure disperses the extra stress caused by deformation, and the dislocation multiplies and moves at the interface of Mg2Si-Al and Al-AlCu phase, which slows down the stress concentration at the interface and avoids catastrophic crack propagation. Based on the fracture crack initiation source characterization of the joint, a rapid solidification process strategy was designed to further improve the mechanical properties of the joint, and the joint with tensile strength of 255 MPa was successfully prepared. Under the premise of ensuring full penetration and the same heat input, it is easier to obtain satisfactory tensile strength with high laser power -high velocity welding parameters, which is due to the suppression of the Al4C3. This work can be regarded as a breakthrough in the research of high strength aluminum matrix composites guided by reverse failure analysis strategy.
