Abstract:Based on two kinds of upper mould bases real structures of high speed punch, the structure was simplified and simulation models were built in next step. According to working condition of actual temperature changes and moving characteristics for the high speed punch, the thermal boundary conditions, the thermal- stress coupling conditions and mechanical constraint conditions of the simulation model were set up, and the deformation for the guiding hole of upper mould base were got through simulation analysis. Through the comparison of the two simulation results, it illustrated that the improved upper mould base is more suitable for high speed punch with high punch frequency condition.

Abstract:To design high-pressure casting die for box-like workpieces,a new optimization strategy for cooling channel arrangement is proposed,solid fraction of a box-like workpiece,and thermal balance,temperature field,thermal stress and thermal fatigue of a high-pressure casting die for workpieces are analysed by FE simulation.The relationship between cooling channel heat-transfer coefficient and flow rate in cooling channels is presented.In the cases of cooling channel arrangement along the cross and longitudinal directions,the die thermal stress,thermal fatigue and workpiece solidification are investigated with the increasing cooling channel intervals.Because the yield stress of die material varies with temperature,a factor related to thermal stress is applied to evaluate the margin of die safety under thermal stress.On the premise of the productivity effect and an appropriate solidification of workpieces,the cooling channel intervals ought to be increased as possible to decrease the mold thermal stress.When the channels are arranged with interval of 25 mm,the mold needs 6 cycles to reach thermal balance;and n gets less than 0.5,the area of the mold thermal stress and thermal fatigue is located 10 mm below the cavity.

Abstract:To find the relationship between the mold structure and the flow profile,the Deform-2D code was used to simulate the micro hot embossing process.The effect of the mold duty ratio,Ratio Of the mold Width to the polymer Thickness(ROWT),concave mold,convex mold and the non-symmetric mold on the polymer flow profile was systematically studied.The numerical simulation results show that the flow profile of the polymer changes from single peak to dual peak,from craggedness to flatness with the decrease of the duty ratio.When ROWT is more than 1.5,the flow profile becomes dual peak.The simulation results are verified by the relative experiments.Compared with the results of nearly no pattern height difference when the convex mold is used,the micro pattern height has distinct difference when the concave mold is used.The strategy of topology optimization of mold structures was proposed to improve the polymer filling efficiency.With the help of some flow barriers located at the edge of the mold,the polymer flow speed at the boundary can decrease and the effective filling will be enhanced.The numerical simulation results show that this optimization strategy can accelerate the polymer filling speed in hot embossing.

Abstract:As manufacture processes become more complex, the direct extrusion of material still remains a reliable method of fabrication and processing a variety of materials, but most commonly ceramics. These materials are shaped by a die that can determines the output shape of the material. A generic complex die design was used to explore how varying the geometry of the die can affect the overall and component pressures felt during the extrusion process, based on a Benbow-Bridgwater model. From this we determined some general interactions and relationships, comparing how varying geometries can lead to extrusions of the same shape, and discuss how to balance this against desired effects that the extrusion process may have on the material.
Finite element analysis for die casting parameters in high-pressure die casting process

Abstract:The gating system and the overflow system were designed according to the casting structure during high pressure die casting (HPDC) process. The simulation was carried out by ProCAST software to visualize the injection chamber pre-crystallization and the flow of molten metal. The main work is to research four die casting process parameters, i.e. injection temperature, low-pressure velocity, high- and low-pressure velocity's switching position, and high-pressure velocity. Experimental results show that the higher injection temperature and low-pressure velocity can mitigate the pre-crystallization of the injection chamber. However, when the low-pressure velocity exceeds 0.2 m·s−1, the air entrapment in the chamber occurs. Besides, when the high-pressure velocity is greater than 2.5 m·s−1, the overflow channel at the final filling position is covered by the liquid metal too early. Finally, the injection temperature of 650 °C, the low-pressure velocity of 0.2 m·s−1, the high- and low-pressure velocity's switching position of 320 mm and the high-pressure velocity of 2 m·s−1 are obtained as the optimal parameters by the software simulation, which has been verified by actual production.

Abstract:High pressure die casting is the most common method in making magnesium alloys for both auto parts and 3C products. Pressure variations in the mold during mold filling and solidification process have direct influences on the quality and properties of die castings. In this paper, a cylinder head cover was produced to experimentally study pressure variations in the mold during magnesium alloy die-casting process in real time for the first time. Pressure varies at different positions in the mold during die casting process. This study indicates that mold filling and solidification process of magnesium alloy die castings can be described by pressure curves obtained by pressure measurement at different test positions in the cavity in real time.

Abstract:The article addresses stress formation in the structural 3D-printed elements of a high-pressure die casting die mould used for production of aluminum castings. The 3D-printed elements with conformal cooling are manufactured of 18Ni300 powder. Initial numerical calculations were performed on a test die mould made of standard steel X40CrMoV5 to determine temperature distribution and stress state, providing a baseline for comparing 3D-printed 18Ni300 parts. A database for 18Ni300 material was developed, including optimal heat treatment parameters: aged at 560 °C for 8 h. The resulting tensile strength of approximately ~1600 MPa, yield strength 1550 MPa, and elongation 6–7%, with properties temperature-dependent from 20 °C to 600 °C. Results show that conformal cooling increases stress gradients, highlighting the demands on fatigue strength at elevated temperatures. The study revealed that the heat treatment significantly influences the final properties, with tensile strengths of 1400–2000 MPa and elongation from 1 to 8%. While the heat treatment has a greater impact on the mechanical properties than the printing parameters, optimizing the printing settings remains crucial for ensuring density and quality in the die moulds under cyclic loads.

Abstract:To achieve rapid batch production with high-quality stability for the integral molding process of sand cores in low-pressure casting for the water-cooled aluminum alloy shell of new energy vehicle motors many process parameters were measured. The forming process and die structure of a circumferential sand core were analyzed. In addition, the electric heating power of each core box mold was accurately calculated using thermodynamic calculations. These details, combined with the three-dimensional shape of the core mold, the layout of the electric heating rod and the hole position for temperature measuring as well as the entire cylindrical waterway of a hot core box mold and the core way were designed to realize accurate control of the box temperature by adjusting the curing temperature and time parameters. Thus, improving the sand core curing quality and production efficiency, which will meet the casting specifications for mass production of the water-cooled motor shell.

Abstract:Abstract: The oblique guide column lateral core extraction mechanism and oblique push rod inner core extraction mechanism have been designed to address molding and demolding issues with plastic parts' inner buckles and side wall holes. The aim is to simplify the mold structure as much as possible while maximizing effectiveness and one-time success rate. Injection molding simulation using Moldflow software and DOE experimental design analysis have been utilized to determine the best pouring system and cooling system. Based on simulation and optimization results, the product mold structure has been designed using UG software with a two-cavity layout and latent point gating. The entire design process is based on Moldflow and UG software, thereby reducing design cycle, simplifying mold trial process and cutting costs. This mold design can be used as a reference for other plastic products with similar structures.

Abstract:The mold filling and solidification simulation for the high pressure die casting （HPDC） and low pressure die casting （LPDC） processes were studied. A mathematical model considering the turbulent flow and heat transfer phenomenon during the HPDC process has been established and parallel computation technique was used for the mold filling simulation of the process. The laminar flow characteristics of the LPDC process were studied and a simplified model for the mold filling process of wheel castings has been developed. For the solidification simulation under pressure conditions, the cyclic characteristics and the complicated boundary conditions were considered and techniques to improve the computational efficiency are discussed. A new criterion for predicting shrinkage porosity of Al alloy under low pressure condition has been developed in the solidification simulation process.

Abstract:Through the analysis of the structure characteristics of the base part,plastic mold structure,the main parts pressure structure and working process are introduced.In order to shield axial magnetic flux leakage,damping pins are put into the part.After studying the feeding system,it is found that the mold can be fully fed by designing runners appropriately.It is proved by production process that the structure is reasonable and ejection of the parts is smooth.

Abstract:Based on the method of representative values and the flow pattern, that is, the position of the isobars parallel to the die orifice (PIPDO), the design of dies for the sheet and annular parisons was improved in the present paper. Since this pattern includes the effects of the sloped manifold and the equations for designing the circular manifold are independent of operating conditions and the material, the distribution system of a die gives better uniformity of flow. In the previous study by Winter a defect was found, that is, the calculated position of the path of the island area lagged behind actual position. This defect was eliminated, and the modified equation was obtained. Another flow pattern, in which the pressure loss on all flow path is equal (PLFPE), was introduced. The equivalency of the above two flow patterns was proved theoretically in this paper.

Abstract:It is of great practical value to complete the low-pressure casting of aluminum alloy impeller in the current development of low-pressure casting process. In the research, it is necessary to focus on factory realization and use low-pressure casting to produce aluminum alloy impellers, so that impeller castings with compact structure and meeting performance requirements can be obtained. Compared with other casting methods, low-pressure casting itself, as a precision casting method, can be cast on the metal solution with lower pressure in the application process. The castings can be filled and solidified under certain pressure, and the castings with compact structure can be obtained. In the research, Pro / Engineer is used to design the low-pressure casting mold for aluminum alloy impeller, and MAGMASOFT is used to carry out the filling and solidification process of aluminum alloy impeller. Through numerical simulation, we can accurately predict the defects of impeller castings, and optimize the mold scheme and pressure-time parameters according to the prediction results.

Abstract:The flow behavior in the mold has a considerable influence on the final product quality of the strand. In this paper, the variation of flow field, level fluctuation, and liquid slag distribution was analyzed by a hydraulic modeling experiment of a high-speed billet continuous casting mold with and without consideration of hydrostatic pressure and a solidified shell. The results indicate that a mold with hydrostatic pressure and a solidified shell possesses an impact depth shallower by 10–30 mm, level fluctuation greater by 3–15%, and more active liquid slag layer at different casting speeds than a mold without them. Moreover, the results of the hydraulic modeling with hydrostatic pressure and a solidified shell agree well with those of the numerical simulation. Therefore, the mold flow behavior modeled with hydrostatic pressure and a solidified shell is closer to the actual behavior than that obtained by models without them. The method in this paper contributes to improving the accuracy of the hydraulic modeling experiment and establishing a foundation for further study of continuous casting.
