Abstract:Along with the automobile lightweight development, aluminum has become the focus of its own material characteristics. The aluminum alloy products with high efficiency, high quality and low cost are the guarantee of competitive advantage. High quality die surface is directly related to the product quality, cost, production efficiency, die life and so on. In this paper, the stamping process of two kinds of aluminum alloy products was simulated by Auto Form. The method of setting blank holding force and spring back compensation was introduced. At the same time, the setting of parameters such as die fillet, friction coefficient and draw bead was described in this paper. Finally, the optimization of die surface design was achieved by simulation.

Abstract:To solve the problems of low-strength and unsatisfactory connection quality in the plastic clinching of heterogeneous lightweight materials for car bodies, Q235 steel sheets and 5052 aluminum alloy sheets were selected as research objects. An inclined wall die for plastic clinching was designed on the basis of the deformation and flow characteristics of sheets in the plastic clinching process. Elastic–plastic finite element numerical simulation and experimental research were conducted to analyze the plastic clinching process of the inclined wall die, and the failure mode and mechanism of the clinching joints in the shear and peel experiment were comprehensively studied. Results showed that the inclined wall die can effectively increase the interlock value of the joints and reduce the maximum joining force during the clinching process under the condition of ensuring the neck thickness of the joints. When the inclined wall angle α increased from 90° to 100°, the interlock value increased by 38.9%, and the maximum joining force decreased by 8.3%. The influence of the inclined wall structure on joint quality can be divided into the extrusion, radial inflow, and stability stages. The comparison between the clinching experiment and the finite element results showed that the results are in good agreement, proving that the finite element model of the plastic clinching of the inclined wall die exhibits a high degree of credibility and verifying the feasibility of the practical application of the inclined wall die. Finally, the major failure mode of the joints under shear and peel loads was separation failure.

Abstract:Wide, thin-wall profiles exiting simultaneously from a multi-hole die during aluminum extrusion tend to have different velocities and deflect from the straight line. The pockets in front of the die orifices are often used to balance the metal flow and equalize the velocities. In practice, the effect of a pocket die design on metal flow becomes known, only after the die is manufactured and a trial extrusion run is completed. The present research was intended to demonstrate the feasibility of using FEM simulation to predict metal flow, thereby reducing or hopefully eliminating trial extrusion runs. The extrusion of U-shaped profiles with different wall thicknesses through a multi-hole pocket was taken as an example to show the scope of adjusting the die pocket to regulate metal flow. The effect of pocket shape on metal flow was evaluated. It is clear that 3D FEM simulation can indeed be effectively used to optimize die design, before the die design is finalized.

Abstract:Fine-blanking is an effective and economical precision forming process that plays an important role in the manufacturing industry. Several factors, such as material, shape, and blankholder, can affect the quality of products. This paper reports some state-of-the-art research, which includes some changes in the material and shape of products, the evolution of blankholder, and the development of tools and presses. Meanwhile, some key facts about die roll, which is an important indicator when evaluating the quality of products, as well as digital technology, are introduced. Finally, an outlook of fine-blanking is provided with respect to the present situation, demonstrating its challenges and applications in the development of electric vehicles.

Abstract:For one typical thin-walled aluminum alloy cover with complex surface, the influences of the punch initial reverse bugling po-sition and the die cavity pressure on wrinkle were analyzed by numerical simulation and experiment method, and the process parameters were optimized. The results indicate that if the punch initial reverse bugling position is below the die surface, there is no pressure in the die cavity with the punch entering the die, and the unsupported blanks are subjected to tensile stress along one direction and compressive stress along another direction and easy to wrinkle. If the punch initial reverse bugling position is above the die surface, the unsupported blanks have been acted by the pressure in the die cavity with the punch entering the die and subjected to bidirectional tensile stress. Thus, the wrinkle can be controlled. If the die cavity is over high, the unsupported blanks will suffer higher tensile stress, and crack is easy to occur. The unsupported blank wrinkle and crack can be eliminated by a reasonable control on the punch initial reverse bugling po-sition and the die cavity pressure.

Abstract:Aiming at the property of the micro dish-shaped parts ,a combining micro blanking process with micro deep drawing process is studied ,and the corresponding composite mold is designed. The processes of shallow hemisphere drawing ,punching and blanking are accomplished in only one blanking stroke,which can reduce the positioning and installation tolerances,processing time and manufacturing cost of mold with multi-step forming. The method decrease position deviation of micro dish-shaped parts′ feature structure,so as to achieve high quality and high efficiency way to manufacture micro dish-shaped parts ,and easy to ensure the consistency of the part feature size with composite molding process.

Abstract:Based on die structure analysis,an SIMP based die structure topology optimization model was proposed. An optimal design method for binder part was established,aiming to reduce die weight. Optimi-zation of binder structure of a floor member part of DP590 was studied. Compared with current design,op-timally designed binder can reduce 50% weight. And the critical displacement and maximum stress are not affected.

Abstract:With the rapid development of the new energy vehicle market, the demand for extruded profiles for battery trays, mainly characterized by significant wall thickness differences in multiple chambers, is increasing, posing new challenges to production and quality control. This study examines the multi-objective optimization problem in the design process of aluminum profile dies with multi-cavity profiles and significant wall thickness differences. Using QFORM-extrusion professional aluminum extrusion finite element analysis software and the response surface analysis method, the standard deviation of the velocity (SDV), standard deviation of the pressure (SDP), and thick wall hydrostatic pressure (TWHP) on the profile section at the die exit are optimized. By analyzing the functional relationship between the key die structure parameters (the height of the baffle plates, the length of the bearing, and the height of the false mandrel) and the optimization objective, the optimal combination scheme of die structure parameters was obtained using the NSGA2 (non-dominated sorting genetic algorithm-2) multi-objective genetic optimization algorithm. The results show that, compared with the initial design scheme, the standard deviation of profile section velocity was reduced by 5.33%, the standard deviation of pressure was reduced by 11.16%, and the thick wall hydrostatic pressure was increased by 26.47%. The die designed and manufactured using this scheme successfully completed the hot extrusion production task, and the profile quality met the predetermined requirements, thus verifying the effectiveness of this study in optimizing the design of a multi-cavity aluminum profile die with significant differences in wall thickness for complex structures.

Abstract:Based on numerical simulation model of multi-pass spinning,geometry mapping relationship between the blank and spinning component was studied,and two different design methods of variable thickness blank were proposed to improve forming quality.The results showed that the two kinds of variable thickness blanks which had reasonable material distribution along the radial direction,could obviously improve the wall thickness uniformity of the spinning parts,but the variable thickness blank could also give rise to larger spinning force.By using the design method for variable thickness blank,the spinning forming experiment of aluminum alloy spherical head was completed with the good forming quality.

Abstract:In the porthole extrusion of complex profiles, the die structure plays a significant role in the formability of the profile. In this study, numerical simulation was conducted to optimize the porthole extrusion die for a complex cross-sectional profile, with the standard deviation of velocity (SDV) as the evaluation criterion. The optimization involved the introduction of pseudo-mandrels, adjustments to the shape of the 2nd-step welding chamber, and modification of the bearing height. The rationality of the optimized die structure was verified through porthole extrusion experiments, and the microstructure and mechanical properties of the profile at different locations were investigated. The results show that the optimized die effectively controlled the metal flow velocity. The actual profiles obtained from the experiments exhibited improved surface quality and avoided defects such as distortion and dimensional errors. The grain size is uniform at different positions of the profile, and the mechanical properties are comparable. The profile meets the performance requirements. This research provides guidance for the practical production of the profiles.

Abstract:Pocket dies, commonly used in the manufacturing of solid aluminium profiles, allow the extrusion operation to run in a semi-continuous manner. The pocket in front of the die bearing can be utilised to regulate metal flow and achieve homogeneity in flow velocity on the cross-section of the extrudate. Across the extrusion and tooling industries, the design of pocket dies relies on the intuition and experience of the designer. The design of the pocket becomes more challenging when the die is used for the manufacturing of a wide thin-walled profile. The present research concerns an investigation of the effects of pocket geometric parameters on metal flow by means of finite element (FE) simulation in combination with experimental verification. A series of single-bearing dies with pockets of different sizes, volumes and shapes were designed. A flat die without pocket was used as reference. Three-dimensional FE simulation of extrusion to produce a thin-walled aluminium profile with a large aspect ratio and thus an inherent tendency of inhomogeneity in flow velocity across its width was performed. The velocity distributions of the extrudate through these dies were revealed and the geometric parameters of the pocket affecting the metal flow collated. In addition, the effects of pocket geometric parameters on extrudate temperature and extrusion pressure were determined both numerically and experimentally. The results obtained provide the fundamentals and also practical guidelines for the design and correction of pocket dies to produce aluminium profiles.

Abstract:Die design plays a critical role in aluminum alloy profile production, which directly influences the quality of the final products and the service life of the die. In the present study, a porthole die for a multi-hole extrusion process of a thin-walled flat multi-port tube is designed and optimized through numerical simulations. The simulation results show that with the original die, the extruded tube has a non-uniform velocity distribution in its cross-section and bends outward when exiting the die orifice. Meanwhile, a severe stress concentration in the mandrel teeth causes the premature failure of the die, and an uneven deflection of the mandrel teeth and bearing causes the arc-shaped wall thickness of the tube to exceed the tolerance level, which is validated by corresponding extrusion experiments. To solve these problems, two periods of die structure modifications are proposed, and their extrusion processes are simulated. The optimized die is confirmed to exhibit better performance than the original one in terms of lowered maximum die stress, increased bearing pressure, and decreased distortion of the final products. The results of the extrusion experiments indicate that, with the optimized die, a highly qualified tube with good appearance, desired dimensional accuracy, fine-grained microstructure, and high-pressure bearing capacity is manufactured successfully, and the die failure is delayed effectively.

Abstract:In this paper, a new segmental blank holder technique was developed. The blank holder force (BHF) was applied on sheet metal independently and effectively by the binder which was divided into double rings. The principle of holding was derivatized by theoretical formulas, thereby proving that the BHF distribution applied by the new binder is more reasonable. Furthermore, combined with numerical simulation, it can be found that the wrinkling was better suppressed. Finally, the effectiveness of the segmental blank holder technique was proven by a series of experiments with AA5754 plate. It is verified that the flange wrinkling was demonstrated to be more eliminated than that using the single blank holder. Compared with 1:2 and 2:1, when the distribution ratio between the outer ring and the inner ring is 1:2 (the applied BHF is 6.9 kN), there has a better-forming quality.

Its technological data and the design of tooling structure of plug are discussed in this paper, and the design that the system architecture and die structure and key technology of the cold shaped automatic extrusion machine of plug extremity was accomplished. The DC-typed extremity shaped machine that developing with a cold extrusion forming technology can not only finish the processing of delivering material, extruding forming and cutting-off material automatically, And the production efficiency and material use ratio increases greatly, the manufacturing cost decreases obviously, and the parts quality of cold extruded plug is ensured, but also it can enhance the rigidity and intension at two ends of plug. © Professional Engineering Publishing 2004.

Abstract:Applying one-step simulation to blank design in sheet metal forming was investigated. The authors have put forward and fulfilled the idea that blank design should combine with the material properties and other industrial art conditions. The blank design for various depths of square box was also completed. The results that were compared to those obtained by DYNAFORM showed that the blanks designed through one-step simulation method are reasonable. The study of an industrial example also indicates that the one-step simulation method can be used in large size auto-panel blank design.

Abstract:At this stage, the varieties and specifications of aluminum profiles continue to increase, and the scope of application continues to expand. The extrusion forming process is the key technology to realize the production of aluminum profiles, and its technological level determines the quality of the profile products and the service life of the mold. However, in actual production, the quality of the die is difficult to guarantee, and it takes multiple die trials and die repairs to produce qualified products. The numerical simulation technology is used to simulate the actual extrusion process, which can track and describe the flow behavior of the metal in real time, reveal the real flow law of the metal, predict the possible defects of the profile during the extrusion process, and adjust the mold structure and process parameters in time. It can not only improve the quality of extruded profiles, but also reduce production costs and shorten the mold production cycle. Based on this, this paper established an extrusion die optimization design model integrating finite element simulation technology and artificial intelligence algorithm. The prediction models were established with the mean square deviation of the section velocity, the maximum extrusion force and the maximum temperature of the section, respectively, and the optimal design of the structure was realized by using the particle swarm algorithm. The experimental results show that the model in this paper can realize the function well, which verifies the validity of the model.
