Abstract:The use of continuous heating processes to study the anisothermal oxidation of micro-crystalline Ni-20Cr-5A1 alloy coatings is discussed. The activation energy values suggest that the outward diffusion of A1 ions through the lattice and along the grain boundaries is the dominant mechanisms in controlling the growth of A12O3 scale.

Abstract:It has been shown that micro-crystalline coatings of Ni-Cr-Al alloys possess better oxidation resistance than the as-cast alloys. Anisothermal oxidation testing was first used by Kofstad to determine the activation energy oxidation of metals. This method can also be used to determine the temperature ranges in which different rate laws could be applied. The present work uses continuous heating to perform anisothermal oxidation tests. The activation energy for oxidation of Ni-20Cr-5Al alloy coatings was determined, and the oxidation mechanism was studied to gain a better understanding of oxidation behavior of micro-crystalline alloys.

Abstract:Surface micro-crystallizing was applied to Co–5Cr, Co–10Cr and Co–15Cr alloys by electro-spark deposition (ESD) and the oxidation behaviors of both cast and micro-crystalline alloys were investigated at 1000°C under balanced oxygen pressure of Co2O3/Co-mixed powders. Surface and cross-section SEM morphologies, EDS and XRD analysis show that micro-crystallizing promotes both the external oxidation and internal oxidation of Co–5Cr alloy. Micro-crystallizing provides more grain boundaries so that the diffusion is enhanced. The inwards diffusion of O makes internal oxidation zone thicker while the outwards diffusion of Cr makes external oxidation more prominent for the micro-crystalline Co–5Cr alloy. For both the cast and micro-crystalline Co–10Cr and Co–15Cr alloys, 10wt.% Cr is enough to form complex selective oxides (AO/AB2O4/BO) scales and 15wt.% Cr is still not enough to form a single Cr2O3 oxide scale. Micro-crystallizing promotes the outwards diffusion of Cr and selective Cr2O3 scales are easier to form so that the external oxides scales of micro-crystalline Co–10Cr and Co–15Cr alloy are much thinner and their Cr/Co ratios are higher. The oxidation model of A–B alloy under oxygen pressure that both A and B can be oxidized is also proposed.

Abstract:Unbalanced magnetron sputter deposition was used to produce Ni–20Cr–xAl (x=2, 3, 5wt%) coatings on the substrates of the same materials. The effects of coating grain size and Al content on oxidation behaviour at 1000°C have been studied. It was found that the oxidation products were determined by both grain size and Al content. α-Al2O3 scales formed on the coatings containing as little as 2.4wt% Al when the coating grain size was <100nm. The oxidation behaviour was described using Wagner's theory to include short-circuit diffusion. With the formation of α-Al2O3 scale on coatings, the oxidation kinetics did not follow a parabolic law, but could be described with a new model that considered diffusion through both the lattice and grain boundaries. Based on the experimental results, a map showing the relationship between Al content, alloy grain size, and oxidation products has been established.

Abstract:Magnetron sputter deposition is one of the most important techniques to produce thin films. Recently, sputter deposition processes have been applied to produce overlay coatings for turbine components to improve oxidation resistance. The present work studies the oxidation performance of Ni-20Cr-xAl (x {approx} 2.7 and 6.4 wt.%) coatings produced using unbalanced magnetron sputtering on the substrates of the same alloys. The oxidation temperature was 900 C, which represent the average service temperature for turbine components. Also, the metastable Al{sub 2}O{sub 3} phases are likely to form around this temperature. This report has been concentrated on the relationships of selective oxidation, formation of metastable Al{sub 2}O{sub 3} phases and coating microstructures.

Abstract:Ni 3 Al+5% Cr and Ni 3 Al+5% Cr+∼0.3% Y (wt.%) microcrystalline coatings were produced using a close-field, unbalanced magnetron-sputter deposition (CFUMSD) technique. Isothermal and cyclic-oxidation tests were carried out to assess the oxidation resistance of the coatings. The results showed that Al 2 O 3 formed on the coatings as the main oxidation products, with the formation of θ- and α-Al 2 O 3 scales at 900 and 1200°C, respectively. The spallation resistance of the Al 2 O 3 scales formed on the coatings was superior to the oxide scales formed on cast Ni 3 Al. After oxidation, interfacial voids were observed on the oxide–metal interface of the cast alloy while no voids were found on the coating surfaces. On the basis of the enhancement of Al diffusion, because of the high density of grain boundaries in the coatings, oxidation mechanisms were proposed.

Abstract:The microstructural evolution and high temperature oxidation resistance performance of NiCoCrAlYTa coating were investigated via isothermal oxidation at 1100℃ and 1150℃ for up to 200 h. The results reveal that the microstructure of oxides scale formed at higher temperature gradually evolve from a dense alumina layer to a mixed oxide layer, consisting of α-Al2O3 and considerable amount of NiAl2O4 spinel, NiO as well as abundant amount of (Y, Ta)-enriched oxides, which not only caused the formation of defects, such as voids and cracks, but also developed a rumpling of coating surface, accelerating the aggregation and growth of cracks. And serious internal oxidation was also detected as the oxidation time increased, which was discussed and explained from the aspect of interdiffusion behavior. At high temperature of 1100℃ and 1150℃, the oxidation kinetics curve deviated from parabolic law, indicating the oxidation resistance property of NiCoCrAlYTa coating compromised under these severe conditions. Based on the result of calculated diffusion activation energy, the failure mechanism of NiCoCrAlYTa coating is largely dependent on the exposure temperature. During the growth of oxides scale, the external diffusion of cations is the mainly process, accompanied with the internal diffusion of oxygen to a certain degree. The results could provide comprehensive understanding of the microstructural evolution during oxidation, which was essential for controlling oxides scale growth and improving the durability of NiCoCrAlYTa coating.

Abstract:Isothermal oxidation of microcrystalline Ni–11.5Cr–4.5Co–0.5Al (wt%) superalloy sheet fabricated by electron beam physical vapor deposition (EB-PVD) at 900°C in air was investigated. Mass gain curves were obtained on testing the alloy in dry air. And characterization of the surface morphology and cross-sections was performed on samples isothermally oxidized for different exposure times. Surfaces and cross-sections of the oxidized specimens were studied by scanning electron microscopy (SEM). Phase identification of the oxide scale was performed by glancing angle X-ray diffraction (GAXRD) and energy dispersive X-ray microanalysis (EDX). The experiment results indicated that the oxidation kinetics of microcrystalline Ni–11.5Cr–4.5Co–0.5Al superalloy sheet follows a cubical power law at initial oxidation stage and fourth power law for long oxidation terms. The oxide scales consisted mainly of a mixed oxide at initial oxidation stage and a double-layer scale with an outer NiO oxide layer, and inner mixed oxides exposed for long terms at 900°C. The fine oxide grains could be formed on microcrystalline superalloy surface. Taking the short circuit diffusion through grain boundaries into account, an oxidation kinetic with cubical power law in mixed oxide and fourth power law in single-phase oxide were derived. And the excellent fitting of the present model to the experimental data was obtained. The results suggested that the growing oxide layer of microcrystalline Ni–11.5Cr–4.5Co–0.5Al superalloy sheet, which controlled the ionic transportation, contained mainly mixed oxide at initial oxidation stage and the scale/substrate interface single-phase oxide for long terms.

Abstract:Microstructural evolution and isothermal oxidation behavior of a cast Ni-based superalloy have been investigated at 800 °C, 900 °C and 1000 °C in air. Results show that the oxidation kinetics of the Ni-based superalloy follows parabolic law at elevated temperatures. Oxide scales after oxidation can be divided into external layer, continuous Cr2O3 layer linked with internal TiO2, discontinuous Al2O3 layer and γ′-depletion zone. Due to the segregation of alloying elements, densely granular zone and porous zone are formed at 800 °C. External oxide layer is a mixed oxides zone, which mainly consists of TiO2 and Cr2O3 at 800 °C and 900 °C, NiO and NiCr2O4 at 1000 °C. The formation condition of NiO and NiCr2O4 is mainly after 50 h oxidized at 1000 °C. Thickness growth rate of Cr2O3 and Al2O3 layers decrease gradually during oxidation process, indicating that external oxides can effectively prevent the inward diffusion of oxygen. The oxidation activation energy of the experimental Ni-based superalloy is confirmed to be 205.3 kJ mol−1 and the oxidation process is controlled by diffusion of oxygen, Ti and Cr ions.

Effect of Nickel Aluminide Microcrystalline Coating on High-Temperature Oxidation Behavior of NiAl-33.5%Cr-0.5%Zr Alloy

Abstract:The effect of nickel aluminide (NiAl) microcrystalline coating prepared by magnetron-sputtering on the high-temperature oxidation behavior of the NiAl-33.5Cr-0.5Zr (at%) alloy was investigated in static air from 1,000°C to 1,150°C. The additions of Cr and Zr changed the single β phase structure into the multiphase structure (β-NiAl, α-Cr, and Heusler [Ni2AlZr] phase). The NiAl-33.5Cr-0.5Zr alloy formed a nonprotective Al2O3 + Cr2O3 + ZrO2 (aluminum oxide + chromium oxide + zirconium dioxide) mixed scale and exhibited relatively large weight gains. The large weight gains were attributed to extensive internal oxidation. The sputtered NiAl microcrystalline coating remarkably improved the oxidation resistance compared to the NiAl-33.5Cr-0.5Zr alloy due to the formation of a continuous Al2O3 scale from 1,000°C to 1,150°C. The metastable θ-Al2O3 → α-Al2O3 transformation was identified by x-ray diffraction (XRD) results and a change in the morphology of scales also occurred with the transformation.

Abstract:Ni-30Cr alloy samples were oxidized at temperatures between 500 and 900 °C to investigate the link between the evolution of the microstructure and the chemical composition in the alloy substrate beneath a growing chromia layer. Before oxidation, a layer of ultrafine grains was observed between the surface and a thick lamellar layer. This structure was replaced by some larger recrystallized grains after oxidation. The growth kinetics of the recrystallized grains was described by a parabolic law with a kinetic constant following an Arrhenius law from 500 to 700 °C. For samples oxidized at 800 and 900 °C, all Cr profiles showed a gradient close to the shape predicted by Wagner models. In the samples oxidized between 500 and 700 °C, many Cr profiles showed a two-step shape, with the smaller Cr fraction in the step closer to the alloy/oxide interface. By considering a fast diffusion accelerated by grain boundaries in the zone of recrystallized grains, the two-step shape can be simulated by numerical resolution of diffusion problem.

Abstract:The isothermal oxidation behavior of micro-regions in multiphase Ni3Al-based superalloys (high Fe and Cr contents) was investigated at 600 °C in air. The oxide scale is mainly composed of the outer mixed oxide layer (NiO, NiFe2O4 and Al2O3) and the inner single Al2O3 layer. In particular, Cr2O3 is formed in the outer oxide scale of γ' + γ dendrite with enrichment in Cr element. The relative dense continuous Al2O3 layer is formed in the interdendritic region (β phase with high Al content). In addition, γ' envelope (connecting the γ' + γ dendrite and interdendritic β phase) shows preferential oxidation featuring significant cellular bulge (NiO and NiFe2O4 mixed oxides).

Abstract:The oxidation behavior of a niobium-bearing high nickel-chromium alloy, widely used in the petrochemical industry, is systematically studied at 800 °C using a combination of transmission electron microscopy and atom-probe tomography experimental techniques and thermodynamic calculations. Oxidation leads to complex surface microstructures consisting of a protective chromia layer, an amorphous SiO 2 (silica) layer, Fe- and Ni-rich metallic mushroom-like austenitic protrusions/precipitates, and sub-oxide voids with highly faceted surfaces. The thermodynamic equilibrium oxides of this alloy are studied as a function of oxygen activity using ThermoCalc and compared to the observed microstructures. The growth kinetics of oxide layers are studied in detail.

Abstract:The high-temperature oxidation behaviors of Co- and CoNi-base alloys with different Ni and Cr additions were investigated by isothermal oxidation in air at 900 and 1000 °C. The structure, composition, and element distribution in the three layers within the oxide scales in different alloys have been explored in detail by electron microscopy, especially with regard to the fine oxide particles in the intermediate layer. Based on the microstructure and phase constitution of the oxide scales, the synergetic effects of alloying elements on the oxidation mechanisms and resistance have been elucidated in detail with the aid of CALPHAD calculation.

Abstract:The oxidation behavior of the coatings at 1100 degrees C in air was investigated using electron probe microanalyzer, scanning electron microscopy, and X-ray diffractometer. Compacted oxide scales, mainly consisting of oxides of Al and Y, were formed on the coating surface, and thus the oxidation resistance of the coatings was enhanced. Cone oxides are formed on the scale surface and normal to the coating surface due to the characterization of preferential growth.

Abstract:Isothermal oxidation of as-deposited microcrystalline Ni-23.5Cr-2.66Co-1.44Al (wt-%) alloy sheet fabricated by electron beam physical vapour deposition exposed at 1000 degrees C in air up to 100 hours was investigated. Surfaces and cross-sections of the oxidised specimens were studied by scanning electron microscopy. Phase identification of the oxide scale was performed by glancing angle X-ray diffraction. The results indicated that the oxidation kinetics of the alloy sheet obeyed an approximate cubical power law at the early stage of exposure and approximate fourth power law for long oxidation terms. It was found that the oxide scales consisted mainly of an outer Cr2O3 oxide layer, and an inner NiO and NiCr2O4 mixed oxides layers. An Al2O3 layer was formed at the scale/substrate interface after a long-time oxidation. This showed that the outward diffusion rate of Cr atoms was higher than that of Ni atoms and Al atoms.

Abstract:Alloy thin sheet of 0.5 mm in thickness of Ni-20Cr-0.6AI (wt%) was deposited by EB-PVD. The grain size of alloy is less than 100 nm. The oxide formation of Ni-20Cr-0.6Al alloy at 1000 degrees C for 100 h in air was studied. The results indicate that a continuous and dense alpha-Al2O3 scale is formed after oxidation for 100 h. When the content of Cr is 20%, the minimal Al content significantly decreased for the formation of a continuous Al2O3 film due to crystallization. The oxidation kinetics of nanocrystalline Ni-20Cr-0.6Al alloy obeyed the fourth power law at 1000 degrees C. The mass gains of nanocrystalline Ni-20Cr-0.6Al alloy are lower than that of Ni-20Cr-0.6Al alloy with normal grain after oxidation at 1000 degrees C for 100 h.

Abstract:Arc ion plated-NiCrO interlayer was fabricated as an active diffusion barrier for microcrystalline beta-NiAl coating on Ni-base single crystal Rene N5 superalloy. The effects of the NiCrO barrier layer on the cyclic oxidation behavior at 1100 degrees C were investigated. The microstructure of coated specimens was characterized by SEM, XRD, XPS and TEM. The microcrystalline beta-NiAl coating without NiCrO barrier layer exhibited good oxidation resistance by forming exclusive alpha-A1203 scales during cyclic oxidation tests at 1100 degrees C in air. However, the formation of thick interdiffusion zone (IDZ) and secondary reaction zone (SRZ), which accelerated coating degradation, was observed. The NiCrO barrier layer was transformed into alpha-Al2O3/Metal/alpha-Al2O3 sandwich structure during vacuum annealing at 1000 degrees C. The sandwich structure was adherent to the coating and the substrate, prevented the formation of IDZ and SRZ, and retarded the coating degradation effectively during cyclic oxidation tests. The mechanism for the formation of SRZ in NiAI coated single crystal superalloy and the mechanism for the transformation of NiCrO interlayer into alpha-Al2O3/Metal/alpha-Al2O3 sandwich structure were discussed. Abstract:The performance of thermal barrier coatings is influenced by the high temperature oxidation behavior of the bond coat. In this paper, NiCoCrAlTaY bond coat was deposited by high velocity air-fuel (HVAF) spraying, and the microstructure and surface morphology of the bond coat before and after oxidation were examined to aim at developing high performance thermal barrier coatings. Results showed that the HVAF sprayed NiCoCrAlTaY coating presented a dense microstructure and some partially melted particles with a near spherical morphology were deposited on the coating surface. A uniform α-Al2O3 scale was formed on the HVAF sprayed MCrAlY coating surface after the pre-oxidation treatment in an argon atmosphere. A small fraction of nodular-shaped mixed oxides was formed when the MCrAlY coating was oxidized for 100 h at 1000 °C. The amount of the mixed oxides increased less significantly after 200 h oxidation. A homogeneous α-Al2O3 oxide scale was maintained over the large particles on the bond coat surface after 200 h oxidation at 1000 °C in air. A model is proposed to explain the formation of nodular-shaped mixed oxides.
