Abstract:In order to study the gelcasting of BaTiO3 powders, PMAA-NH4 was selected as dispersant and stabilized BaTiO3 slurry was obtained by milling. The effects of the concentrations of monomer, binder and initiator on gelling time, strength and density of the green body were discussed by using orthogonal experiments. The optimal addition contents of monomer, binder and initiator were 4 wt%, 1.5 wt% and 0.02 wt%, respectively. BaTiO3 ceramic with uniform grain size, low porosity, high density and excellent positive temperature coefficient (PTC) characteristic was obtained through sintering at 1340°C.

Abstract:Gelcasting is a novel forming method for making high-quality ceramic parts by means of in situ polymerization where only a few percents of a polymerizable binder are needed. In this article the viscosities of lead zirconate titanate (PZT) suspensions with 15–52vol.% solids loading were studied. After developing a concentrated PZT suspension with a low viscosity, gelcasting was successfully used to form PZT ceramic parts. Microstructures and piezoelectric properties of gelcast samples derived from suspensions with different solids loading were also investigated in comparison with those of die pressed ones. It was found that gelcast samples exhibited slightly stronger piezoelectric effect than the die pressed ones at the same sintering procedure. Based on the comparison of the density and pore structure results of the samples prepared by these two methods, their different piezoelectricity may be attributed to their microstructure difference.
Gel Casting of High Strength Ceramics

Abstract:Gelcasting is a new ceramic forming technology for making complex-shaped ceramic products with high performance. The processes used in gelcasting are similar to processes often used in conventional ceramic forming process. However, when new high performance materials are introduced with the aim to improve the strength, defects such as air bubbles or agglomerates that can be found in many traditional ceramic materials are no longer be allowed since this would reduce the performance and reliability of the final ceramic products. The aim of this thesis project was to find an appropriate recipe of the ceramic suspension meanwhile improving the process of gelcasting and obtaining ceramic products with excellent mechanical behavior. To achieve this specified target, alumina and zirconia powders were studied in the following experiments which included rheological measurement of viscosity and storage modulus measurement for ceramic suspensions and drying shrinkage measurement of cast materials. The binder was burned out and the density was measured for ceramic materials sintered at different temperatures. The mechanical strength of sintered materials with high density was evaluated and the microstructure of fracture surfaces of ceramic samples was studied. Through rheological measurement, a good balance between fluidity and solid content of ceramic suspension was found. For alumina suspensions a solid content of 55vol% was selected and for zirconia solid contents of 46, 48 and 50vol% were studied. A monomer was dissolved in the suspension and an initiator was added to facilitate the polymerization of the monomer when the temperature was increased to around 70oC. The failure analysis of the fractured bending bars showed that the defects that caused the failure were not air bubbles but agglomerates. As a result, in future research for ceramic gelcasting with the intention to improve the mechanical strength, the suggestion is to use an appropriate recipe for the ceramic suspension and focus on elimination of granules and agglomerates from the suspension

Abstract:Gelcasting is a novel method for the molding of ceramic powder based on a synthesis of concepts derived from traditional ceramics and polymer chemistry. Although a wealth of literature has been published describing the application of the technology to the fabrication of structural ceramics, little has been reported about its application to the fabrication of functional ceramics. In order to extend the technology to the fabrication of piezoelectric ceramics in this article the colloidal chemistry of PZT powders in aqueous solution, the rheological behavior of the PZT suspension and the influence of dispersants on the rheology of the suspension and on the electrical properties of the gelcast PZT samples are investigated. Because the electrical properties of PZT are very sensitive to the chemical composition of the sample, unsuitable selected dispersants can result in the deterioration of the electric properties of the material although concentrated PZT slurry with low viscosity can be obtained by different dispersants.

Abstract:Aqueous gelcasting of PZT is discussed in this paper. Concentrated PZT suspension (50 vol.%) with low viscosity is developed by using triammonium citrate as the dispersant. Zeta potential results suggest that the effect of TAC in decreasing the viscosity of the PZT suspension may be ascribed to its electrostatic stabilization mechanism. A premix solution containing 20 wt.% of AM monomer can provide a mechanical strength of 18 MPa for the green body obtained from 50 vol.% PZT suspension. SEM photos indicate that PZT ceramics with homogeneous microstructure can be fabricated. Comparison of piezoelectric coefficients of gelcast PZT samples with those of the die pressed PZT samples indicates that the additives, including the monomer, the crosslinker and the dispersant etc., show no influence on the piezoelectric property of the PZT samples.

Abstract:A novel process, gel-tape-casting, is developed by combined gel-casting and tape-casting technologies together and ceramic thin sheets are successfully produced. The anti-polymerizing effect of oxygen is overcome by supplying inert atmosphere protection during the casting process. Ceramic slurries containing organic monomers can coagulate at certain temperatures with the protection of inert gas. The cast tape is sintered at 1550°C for 2 h and the relative density of the sintered sample reaches 97.7%. A homogeneous microstructure without exaggerated grain growth is observed.

Abstract:Porous yttria-stabilized zirconia (YSZ) ceramics were fabricated by tert-butyl alcohol (TBA)-based gelcasting method using high solid loading slurry. Micron pores were generated by using low-cost carbon powder as the pore-forming agent. The TBA-based slurries of 50% solid loading appropriate for gelcasting were successfully prepared by using commercial dispersant BYK-163. The rheological behavior of the slurries were measured and discussed. The porosity, microstructure, compressive strength and thermal conductivity of the porous ceramics were tested and analyzed. The results show that this low-cost technology is significant for fabricating porous ceramics with both high compressive strength and low thermal conductivity.

Abstract:The gel-casting of fused silica ceramic and its sintering properties were reported in this paper. The effect of the dispersants, particle sizes of powders and pH of the silica suspension on the dispersibility was investigated. They were the most effective factors of gel-casting process. The effects of the sintering aid 1clay, potash feldspar and calcium carbonate 2calcium fluoride on the sintering properties were studied respectively. It's a foundation to both the theoretical and the experimental research of the amorphous fused silica ceramic.

Abstract:Gelcasting is a ceramic colloidal forming approach that has received worldwide attention during the past 10 years. The gelcasting technique is based on traditional ceramic processing and polymer chemistry. The process uses a monomer solution that can be polymerized to form a strong, cross-linked polymer-solvent gel. Such a solution provides a low-viscosity vehicle for carrying the ceramic powder. This paper focuses on an attempt to resolve the surface-exfoliation problem using chemical methods.

Abstract:Porous yttria-stabilized zirconia (YSZ) ceramics were Prepared by tert-butyl alcohol (TBA)-based gel-casting with monodisperse polymethylmethacrylate (PMMA) microspheres (20 mu m) as both pore-forming agent and lubricant agent. The effects of content of PMMA on the pore size distribution, porosity, flexural strength and thermal conductivity of porous 8YSZ ceramics with TBA-based slurry of 50% (volume fraction) solid loading were investigated. The results show that the pores distribute homogeneously in the matrix with the pore size of 10 mu m and denser pore walls, and the porosity increases with increasing of amounts of PMMA in the slurry, the flexural strength decreases from 85.24 MPa to 61.89 MPa and the thermal conductivity changes from 1.108 W/m.K to 0.735 W/m.K when the porosity increases from 22.88% to 39.77%. It is shown that the additions of pore-forming agent during the gelcasting process can not only promote the preparation of porous ceramics with high solid loading, but also can make all the main factors controllable, such as the porosity, the size and shape of pores, the distribution of pores, and the thickness and density of pore walls, and thus the porous ceramics with both high strength and low thermal conductivity can be obtained.

Abstract:Gelcasting is a well-established colloidal processing method with a short forming time, high yields, high green capacity and low-cost machining, and has been used to prepare high-quality and complex-shaped dense/porous ceramic parts. In this article, we reviewed recent developments in gelcasting technology for ceramic preparation. For environmental pollution reduction during ceramic preparation by gelcasting, the development of low-toxic and nontoxic gelcasting systems is discussed. The occurrence and control of inner stress and surface-exfoliation in ceramic green bodies prepared by gelcasting are analyzed, and then some methods to control and eliminate the inner stress and surface-exfoliation in ceramic gelcast green bodies, especially for colloidal injection molding of ceramics (CIMC) are proposed. Finally, the applications of gelcasting for the fabrication of porous ceramics and complex-shaped ceramics (e.g., microbeads, rutile capacitor, thin-wall rutile tube, refractory nozzle) are summarized.

Abstract:ZrB2–SiC ultra high temperature ceramics containing B4C and C as sintering additives were successfully prepared by aqueous gelcasting and pressureless sintering. Polyacrylic acid (PAA) was used as the dispersant throughout this research. The various effects of zeta potential, pH value, dispersant concentration, solid loading and ball-milling time on the rheology and fluidity behavior of ZrB2–SiC suspension were investigated in detail. A well-dispersed suspension with 50vol.% solid loading was prepared at pH 10 with 0.4wt.% PAA after ball milling at 240rpm for 24h. Then crack-free green ZrB2–SiC ceramics were obtained by gelcasting process and then pressureless sintered at 2100°C to about 98% relative density. The microstructure and mechanical properties were examined, and the flexural strength and fracture toughness were 405±27MPa and 4.3±0.3MPam1/2, respectively.

Abstract:Gelation process of ultrafine ZrO2slurry at room temperature was studied to probe into application of gelcasting in ultrafine powder fields. The effects of deionized water/monomer/cross linker ratio and the addition of initiator and catalyst on the gelation process of ultrafine ZrO2slurry were studied at room temperature through observing the change of slurry temperature in gelling process, the microstructure of gelcasted bodies and the variation of material strength. It is proved that a stable network is formed at deionized water/monomer/cross linker ratio of 100/15/1 (by weight). The idle time and reaction time can be controlled via adjusting initiator and catalyst. When the premixed solution/initiator/catalyst ratio is 100/1/0.5 (by volume), the idle time and reaction time are 20 minutes and 28 minutes respectively. Gelcasting of ultrafine ZrO2slurry can be carried out at room temperature.

Abstract:ZrO2 ceramic microspheres were preparaed by gel-casting.The influences of dispersant,initiator and vacuum deairing on the property of ZrO2 ceramic slurry were studied.The results show that the advantages of putting catalyst into organic oil is that the slurry can be kept for much longer time and the temperature of organic oil can be decreased from 90℃ to 50℃.Well-size-distributed ZrO2 microspheres can be realized by applying vibration dispersion technology.

Abstract:In this chapter, a new aqueous gel-tape-casting processing is introduced systematically. The solidification mechanism and influence factors of the gel-tape-casting are analyzed. Alumina green tapes have been prepared through gel-tape-casting successfully. Experimental results showed that the efficiency of styrene-acrylic binder is obvious for water-based tape casting. Sodium alginate has been successfully used to consolidate alumina tapes from aqueous suspensions. Based on gel-tape-casting, another novel process, spray inducing instant solidification of gel-tape-casting, was developed to overcome the limitation of the operating time. This process is fit for forming of ceramic sheets with thickness less than 0.3 mm. The researched works have demonstrated that the ceramic sheet products fabricated by gel-tape-casting process have good quality, low pollution, low costs, and significant social and economic benefits.

Abstract:Due to the high sensitivity of the electrical properties of electronic ceramics to various factors, knowledge about the possible influence of the processing procedure on their electrical performance is critical for applying a new technique to the fabrication of the materials. In this study, various electrical parameters, complex impedance spectra, ferroelectric hysteresis loops, and microstructures of soft lead zirconate titanate (PZT) ceramics formed by the gelcasting technique from suspensions with various dispersants were investigated in comparison with those of the conventional dry pressed ones. We found that the sodium ion, which is the main cation in many commercial surfactants, exhibited obvious hard doping effects; thus causing deteriorated performance of the gelcast PZT ceramics. While a certain impurity ion introduced by a dispersant was also found to induce soft doping characteristics and improve the electrical performance of the materials. The results suggest that the doping effects of the metal ions or impurities introduced by the dispersants, or other additives, should be generally considered for applying a wet processing technique to forming multicomponent electronic ceramics.

Abstract:In order to get enough operating time in gelcasting processing, we hope ceramic slurry delay solidification. Idle time commonly is postponed by decreasing slurry temperature and the amount of initiator and catalyst. In this paper, other ways were studied. The heat evolution of the slurry was measured to characterize the polymerization process. Results show that increasing ionic strength can delay polymerization reaction. Idle time is shortened when pH of slurry decreased but mounted up rapidly when pH of slurry is under 1.7. Various inhibitors have different inhibit effect on polymerization under different temperatures. Composite inhibitor of phenothiazine and catechol can delay solidification of ceramic slurry effectively under 20similar to60degreesC.
