Abstract:Zeolites-microporous crystalline aluminosilicates-are widely used in petrochemistry and fine-chemical synthesis because strong acid sites within their uniform micropores enable size- and shape-selective catalysis. But the very presence of the micropores, with aperture diameters below 1 nm, often goes hand-in-hand with diffusion limitations that adversely affect catalytic activity. The problem can be overcome by reducing the thickness of the zeolite crystals, which reduces diffusion path lengths and thus improves molecular diffusion. This has been realized by synthesizing zeolite nanocrystals, by exfoliating layered zeolites, and by introducing mesopores in the microporous material through templating strategies or demetallation processes. But except for the exfoliation, none of these strategies has produced 'ultrathin' zeolites with thicknesses below 5 nm. Here we show that appropriately designed bifunctional surfactants can direct the formation of zeolite structures on the mesoporous and microporous length scales simultaneously and thus yield MFI (ZSM-5, one of the most important catalysts in the petrochemical industry) zeolite nanosheets that are only 2 nm thick, which corresponds to the b-axis dimension of a single MFI unit cell. The large number of acid sites on the external surface of these zeolites renders them highly active for the catalytic conversion of large organic molecules, and the reduced crystal thickness facilitates diffusion and thereby dramatically suppresses catalyst deactivation through coke deposition during methanol-to-gasoline conversion. We expect that our synthesis approach could be applied to other zeolites to improve their performance in a range of important catalytic applications.

Abstract:Zeolite nanosheets can be used for the fabrication of low-defect-density, thin, and oriented zeolite separation membranes. However, methods for manipulating their morphology are limited, hindering progress toward improved performance. We report the direct synthesis (i.e., without using exfoliation, etching, or other top-down processing) of thin, flat MFI nanosheets and demonstrate their use as high-performance membranes for xylene isomer separations. Our MFI nanosheets were synthesized using nanosheet fragments as seeds instead of the previously used MFI nanoparticles. The obtained MFI nanosheets exhibit improved thickness uniformity and are free of rotational and MEL intergrowths as shown by transmission electron microscopy (TEM) imaging. The nanosheets can form well-packed nanosheet coatings. Upon gel-free secondary growth, the obtained zeolite MFI membranes show high separation performance for xylene isomers at elevated temperature (e.g., p -xylene flux up to 1.5 × 10 −3 mol m −2 s −1 and p -/ o -xylene separation factor of ~600 at 250°C).

Abstract:Zeolites have many uses and are continually developed for catalysis and separations as highly active, selective and thermally stable materials with microporous framework structures of various topologies. Among approximately 250 known frameworks about 20, but possibly all eventually, produced 2D forms with layers of thickness up to a few nanometers. Recently, layered forms of the zeolite MWW and a ferrierite-related one have been exfoliated directly by a soft-chemical treatment into solutions of unilamellar nanosheets. They enable the synthesis of layer-based hierarchical and nanocomposite materials with diverse compositions that are unfeasible with solid 3D and 2D forms. The efficiency and yield of zeolite exfoliation can be inhibited by intergrowth so each topology presents a separate challenge. The MFI zeolite can provide particular benefits as one of the most active and versatile frameworks. It has permeable layers due to perpendicular channels and has been used as a membrane. This article describes exfoliation of the layered MFI produced by the bifunctional template developed by Ryoo et al. It affords unilamellar MFI nanosheets in solution with a uniform hydrated thickness of 3.6 nm confirmed by AFM, X-ray diffraction and TEM. The nanosheets can be reassembled top-down into self-standing b -oriented discs or films, proven by X-ray powder diffraction. They preserve high acid site concentration and porosity. The basal spacing contracts from 3.6 nm to 2.8 nm upon calcination. Oriented MFI films were also formed by the evaporation/calcination of nanosheet solutions and surfactant composites enabling simple fabrication on various substrates for application in catalysis and separations.

Abstract:Single-crystalline sponge-like MFI mesoporous zeolites (SSMZs) have been synthesized by using bolaform surfactants with an axial chiral binaphthyl core in the hydrophobic tail and triquaternary ammonium head groups, as bifunctional organic structure-directing agents (OSDAs). By changing the length of alkyl chain between a triquaternary ammonium head group and a binaphthyl group from 4 to 10 carbons, SSMZs with high specific surface area (382-434 m(2) g(-1)), abundant micropore-mesopore connectivity, and uniform mesopore diameter (4-10 nm) were obtained. OSDAs with an alkyl chain length of 11 and 12 carbons led to the formation of nanorod-constructed mesoporous MFI zeolites. A geometrical matching between the cylindrical arrangement of the binaphthyl groups and the zeolitic framework is speculated to be the key factor for the formation of mesoporous zeolites. The SSMZ zeolites, with abundant mesopores beneficial for the diffusion of reactants, exhibited significantly higher catalytic efficiencies than those of the conventional ZSM-5 with a microcrystal morphology (approximate to 1.5 mu m).

Abstract:Zeolites with well-defined micropores have been widely used as heterogeneous catalysts in the fields of petroleum refining, fine chemicals, and environment protection. However, the sole micropores in the zeolite structures usually impose diffusion constraints, which would greatly influence their catalytic performances. Therefore, it is highly desirable to shorten the diffusion pathway of zeolites and thus eliminate the diffusion constraints. One of the efficient methods is to synthesize zeolite nanosheets, which has become a hot topic in the past decades. In this tutorial review, the recent progresses in the synthesis of zeolite nanosheets and their relevant catalysis are briefly discussed. Various strategies for the synthesis of zeolite nanosheets are summarized including delamination, templated crystallization, additive-assisted synthesis, seed-directed synthesis, and gaseous expansion synthesis. In addition, the catalytic reactions of zeolite nanosheets with acidic and metal sites are also outlined. This tutorial review should be significant for the design and preparation of highly efficient zeolite catalysts.
Low-cost and fluoride-free synthesis of MFI zeolite nanosheets with enhanced stability for benzene alkylation with ethanol

Abstract:Zeolite nanosheets with a short b -axis thickness are highly desirable in lots of catalytic reactions due to their reduced diffusion resistance. Nevertheless, conventional synthesis methods usually require expensive structure-directing agents (SDAs), pricey raw materials, and eco-unfriendly fluorine-containing additives. Here, we contributed a cost-effective and fluoride-free synthesis method for synthesizing high-quality MFI zeolite nanosheets through a Silicalite-1 (Sil-1) seed suspension and urea cooperative strategy, only with inexpensive colloidal silica as the Si source. Our approach was effective for synthesizing both Sil-1 and aluminum-containing ZSM-5 nanosheets. By optimizing key synthesis parameters, including seed aging time, seed quantity, and urea concentration, we achieved precise control over the crystal face aspect ratio and b -axis thickness. We also revealed a non-classical oriented nanosheet growth mechanism, where Sil-1 seeds induced the formation of quasi-ordered precursor particles, and the (010) crystal planes of these particles facilitated urea adsorption, thereby promoting c -axis-oriented growth. The obtained ZSM-5 nanosheets exhibited exceptional catalytic performance in the benzene alkylation with ethanol, maintaining stability for over 500 h, which is 5 times longer than traditional ZSM-5 catalysts. Furthermore, large-scale production of ZSM-5 nanosheets was successfully carried out in a 3 L high-pressure autoclave, yielding samples consistent with those from laboratory-scale synthesis. This work marks a significant step forward in the sustainable and efficient production of MFI nanosheets using inexpensive and environmentally friendly raw materials, offering the broad applicability in catalysis.

Abstract:The sole presence of relatively small micropores in zeolite catalysts strongly influences the mass transfer and catalytic conversion of bulky molecules. Herein, we report a novel synthesis route for the confined synthesis of hierarchical MFI zeolite microspheres with nanorod oriented-assembled structures for the first time via the hydrothermal crystallization of a carbon-silica composite monolith. The growth of such unique zeolite microspheres undergoes a reversed crystal-growth route. Crystallization started on the outer surface of the amorphous particles, then extended to the core and finally resulted in nanorod oriented-assembled structures, due to the confined-space effect of carbon in the carbon-silica monolith. The novel hierarchical zeolite microspheres (5-10 mu m), including Silicalite-1, ZSM-5 and TS-1, composed of oriented-assembled nanorods (50-100 nm in width) are easy for separation and have inter-crystalline mesoporous networks between the nanorods; the latter are favourable for mass transfer. More importantly, the hierarchical zeolite microspheres Hier-ZSM-5 and Hier-TS-1 show much higher catalytic activities for bulky substrate conversion than the conventional ZSM-5 and TS-1, respectively. Thus, the novel hierarchical zeolite microspheres reported here show a great potential for industrial applications.
Mesoporous and Al-rich MFI Crystals Assembled with Aligned Nanorods in the Absence of Organic Templates

Abstract:Mesoporous zeolites have been paid much attention recently due to their excellent mass transfer and high activity for bulky molecules as well as unique shape selectivity, but their syntheses usually require the presence of organic templates. Here, we report organotemplate-free synthesis of mesoporous and Al-rich MFI zeolite in the presence of the zeolite seeds (MFI-SDS). The MFI-SDS crystals are assembled with rod-like nanocrystals having almost the same aligned direction, confirmed by the sample transmission electron microscopy (TEM). The space between nanocrystals forms the mesoporosity in the sample, supported by N2 sorption isotherms. 27Al MAS NMR spectroscopy and ICP analysis show that the MFI-SDS has abundant tetrahedral Al species in the zeolite framework, giving the Si/Al ratio at 9.5. Catalytic tests in cumene cracking show that the MFI-SDS exhibits higher catalytic activities and longer catalyst life than conventional ZSM-5 zeolites synthesized in the absence (ZSM-5-OTF) or presence of organic template, TPA+ (ZSM-5-TPA). The excellent catalytic performance should be assigned to the combined contribution of the presence of both mesoporosity and rich tetrahedral Al species in the MFI-SDS. These features would be critically important for industrial applications of MFI zeolite catalysts in the future.

Abstract:The isomorphous MFI nanosheet zeolites (MFI (M), M =Al, Ga, and Fe) were synthesized hydrothermally and characterized by XRD, SEM, TEM, N-2 adsorption-desorption, NH3-TPD, FTIR and pyridine-absorbed FTIR. The MFI nanosheet zeolites with higher surface area, large mesoporous, ultrathin lamella structure and different acidity strength were applied in the catalytic cracking of n-dodecane and their catalytic activity on the gas generation rate, product selectivity, carbon deposition and heat sink were determined. The gas generation rates of the MFI nanosheet zeolites were higher than that of ZSM-5 zeolite and bare tube. More light alkenes generated over the MFI nanosheet zeolites, and their deactivation rates were lower than that of ZSM-5 zeolite due to the special mesoporous and lamella structure which could prevent the deactivation resulting from pore blocking by carbon deposition. The heat sinks of the n-dodecane cracking at 550 degrees C under 4 MPa were 2865 kJ/kg for MFI-Al, 3040 kJ/kg for MFI-Ga and 2735 kJ/kg for MFI-Fe which were all higher than that of ZSM-5 zeolite (25421q/kg) and bare tube (2175 kJ/kg). At 600 degrees C, the heat sinks for MFI-Al, MFI-Ga and MFI-Fe reached to 3124,3384 and 3221 kJ/kg, respectively. Besides, from the cracking results of the MFI nanosheet zeolites, it can be concluded that the decrease of acidity strength by Ga substitution showed positive effect on the catalytic cracking of n-dodecane. Abstract:This work reports a successful achievement for constructing mosaic-tiling MFI zeolite (MT-MFI) mesocrystal with an oriented alignment of 20 nm crystallite domains, and the enhanced catalytic performance for different diffusion-limited reactions is achieved on such a MT-MFI zeolite, which is obviously superior to the conventional MFI zeolite. Furthermore, an unusual nonclassical crystallization mechanism with constant disintegration and attachment of large wormlike particles is circumstantiated for its formation process. Such a tiling scenario for MFI domains not only endows the material with a remarkable catalytic performance but also provides an alternative strategy for constructing zeolite with distinctive morphology and architecture.

Abstract:Zeolite nanocrystals (nanozeolites) represent a hot topic in the domain of porous materials due to their controllable colloidal character, short diffusion path and large and adjustable surface. In the first part of this chapter, various hierarchical assembly strategies including template-directed (such as polymer, carbon, mesoporous silica and bio-templates) and template-free methods as well as the construction of micro/mesoporous composite have been reviewed in detail. Although there is still a long way to go for commercialization and adapting these newly born materials in industrial processes, the application of the nanozeolite and their hierarchical assemblies have shown their potentials with some of the emerging, exciting examples in catalysis and biology. The recent progress of the application of nanozeolites and their hierarchical assemblies are summarized in the second part. Finally, a prospect of the nanozeolitic materials on the hierarchical assembly and application is envisaged which is aimed to provide a brief guidance to the readers.
Hierarchy Control of MFI Zeolite Membrane towards Superior Butane Isomer Separation Performance

Abstract:Microstructural optimization (such as thickness and preferred orientation) is a major concern for performance enhancement of zeolite membranes. In this study, we demonstrated that the introduction of hierarchy easily enabled concurrent thickness reduction and orientation control of zeolite membranes. Specifically, hierarchical MFI zeolite membranes comprising higher degree of (h0h) preferentially oriented ultrathin (ca. 390 nm) selective top layers and porous intermediate layers on porous α-Al2 O3 substrates were fabricated. The use of hollow-structured MFI nanoseeds and the employment of single-mode microwave heating during membrane processing were found indispensable for the preparation of MFI zeolite membranes with superior butane isomer separation performance, thereby surpassing the current n-/i-butane selectivity versus n-butane permeance trade-off limits of MFI zeolite membranes prepared via solution-based synthetic protocols.

Abstract:The b-axis-oriented ZSM-5 zeolite is regarded as a highly desired material for catalytic reactions and membrane separation. Here, the tailored synthesis of ultrathin ZSM-5 nanosheets with controllable b-axis thickness and aspect ratio is achieved by adjusting the amount and aging time of silicalite-1 seed suspension in the fluoride medium for crystallization in a short time. On the basis of synthesis and scanning electron microscopy (SEM), transmission electron microscopy (TEM), and 19F MAS NMR analysis, the seed suspension overcomes the difficulty of nucleation in a near-neutral solution, and its [010] crystal facet facilitates the adsorption of fluoride, which promotes the b-axis-oriented growth of nanosheets. This work highlights the important role of seed suspension and fluoride in the growth process. The thinner nanosheets exhibit better catalytic performance (conversion, lifetime, and resistance to deactivation) in the cracking of n-heptane, which can be attributed to their larger surface area and shorter straight channel length. Abstract:Various metals including Sn, Ge, and Zr have been successfully incorporated into the MFI nanosheets via a one-pot synthesis. The as-synthesized zeolites exhibit high external surface area and mesopore volume without large metal oxides aggregated on zeolite surfaces. Interestingly, the successful introduction of heteroatoms in MFI nanosheets can be confirmed by shifted XRD peaks corresponding to the unit cell expansion due to the replacement of metals into the framework. In addition, the UV-Vis absorbance spectra reveal that at the suitable metal loading the incorporated tetrahedral coordination of metal species in the zeolite framework has been obtained. To illustrate the benefits of the prepared catalysts, the glucose isomerization to fructose was carried out in a water/dioxane system. Obviously, the SnMFI-NS samples, containing the high dispersion of metal isomorphous species demonstrate the outstanding catalytic behavior in term of fructose selectivity (>85 %).

Abstract:A solvent evaporation route to produce hierarchically porous zeolites with an oriented MFI nanocrystalline structure has been developed, and the method is scalable and low cost. In this method, haadecyltrimethoxysilane is added to an ethanol Solution containing zeolitic precursors. A dry gel is formed during the evaporation process. Subsequent hydrothermal treatments produce the hierarchically porous zeolite. High resolution transmission electron microscopy (HRTEM) studies suggest that misoriented zeolite nuclei are produced in the early stages of the hydrothermal treatment, but further reactions lead to single crystal-like aggregates composed of intergrowth nanocrystals with a mean interparticle pore diameter of 12 nm. Almost all Al atoms exist in tetrahedral sites, as confirmed by Al-27 magic angle spinning nuclear magnetic resonance (MAS NMR). Variable temperature: hyperpolarized (HP) Xe-129 NMR spectroscopy suggests a fast molecular diffusion process from the interconnection, between micro- and mesopores. Catalytic conversion of acetone to isobutene reactions shows comparable (with respect to conventional zeolites) selectivity to isobutene. However, hierarchically porous zeolites display enhanced activity and durability because of the more accessible acidic sites in the hierarchically porous structures.

Abstract:AbstractThe development of materials integrated with ultrasmall multi‐metal nanoparticles (UMMNs) and mesoporous zeolite is a considerable challenge in chemistry and materials science. We designed a trifunctional surfactant, in which the pyridyl benzimidazole in the hydrophobic tail generates the mesopores through π–π stacking; the diquaternary ammonium in the hydrophilic headgroup direct the formation of MFI zeolite sheets and the nitrogen atoms in the heterocyclic rings coordinate with various metal ions to form UMMNs confined in the zeolite matrix after calcination and reduction. A library of 56 UMMNs confined within both micropores and mesopores of MFI zeolites (MMZs) with 4 mono‐, 14 bi‐ and 38 tri‐metallic nanoparticles (sizes of 1.3–4.7 nm) of combinations of Rh, Pd, Pt, Au, Fe, Co, Ni, Cu and Zn were made. Abstract:Unique bayberry-like MFI zeolites are synthesized through a quasi-solid-state crystallization approach. This hierarchical zeolite structure has a relatively thick shell, densely grown nanocrystals with an ordered packed channel, high mechanical stability, high surface area and a low Si/Al ratio. Its catalytic efficiency for methanol-to-aromatics is significantly higher than that of conventional MFI zeolites.
