Abstract:Zeolites have many uses and are continually developed for catalysis and separations as highly active, selective and thermally stable materials with microporous framework structures of various topologies. Among approximately 250 known frameworks about 20, but possibly all eventually, produced 2D forms with layers of thickness up to a few nanometers. Recently, layered forms of the zeolite MWW and a ferrierite-related one have been exfoliated directly by a soft-chemical treatment into solutions of unilamellar nanosheets. They enable the synthesis of layer-based hierarchical and nanocomposite materials with diverse compositions that are unfeasible with solid 3D and 2D forms. The efficiency and yield of zeolite exfoliation can be inhibited by intergrowth so each topology presents a separate challenge. The MFI zeolite can provide particular benefits as one of the most active and versatile frameworks. It has permeable layers due to perpendicular channels and has been used as a membrane. This article describes exfoliation of the layered MFI produced by the bifunctional template developed by Ryoo et al. It affords unilamellar MFI nanosheets in solution with a uniform hydrated thickness of 3.6 nm confirmed by AFM, X-ray diffraction and TEM. The nanosheets can be reassembled top-down into self-standing b -oriented discs or films, proven by X-ray powder diffraction. They preserve high acid site concentration and porosity. The basal spacing contracts from 3.6 nm to 2.8 nm upon calcination. Oriented MFI films were also formed by the evaporation/calcination of nanosheet solutions and surfactant composites enabling simple fabrication on various substrates for application in catalysis and separations.

Abstract:Zeolite nanosheets with a short b -axis thickness are highly desirable in lots of catalytic reactions due to their reduced diffusion resistance. Nevertheless, conventional synthesis methods usually require expensive structure-directing agents (SDAs), pricey raw materials, and eco-unfriendly fluorine-containing additives. Here, we contributed a cost-effective and fluoride-free synthesis method for synthesizing high-quality MFI zeolite nanosheets through a Silicalite-1 (Sil-1) seed suspension and urea cooperative strategy, only with inexpensive colloidal silica as the Si source. Our approach was effective for synthesizing both Sil-1 and aluminum-containing ZSM-5 nanosheets. By optimizing key synthesis parameters, including seed aging time, seed quantity, and urea concentration, we achieved precise control over the crystal face aspect ratio and b -axis thickness. We also revealed a non-classical oriented nanosheet growth mechanism, where Sil-1 seeds induced the formation of quasi-ordered precursor particles, and the (010) crystal planes of these particles facilitated urea adsorption, thereby promoting c -axis-oriented growth. The obtained ZSM-5 nanosheets exhibited exceptional catalytic performance in the benzene alkylation with ethanol, maintaining stability for over 500 h, which is 5 times longer than traditional ZSM-5 catalysts. Furthermore, large-scale production of ZSM-5 nanosheets was successfully carried out in a 3 L high-pressure autoclave, yielding samples consistent with those from laboratory-scale synthesis. This work marks a significant step forward in the sustainable and efficient production of MFI nanosheets using inexpensive and environmentally friendly raw materials, offering the broad applicability in catalysis.

Abstract:The relatively small and sole micropores in zeolite catalysts strongly influence the mass transfer and catalytic conversion of bulky molecules. We report here aluminosilicate zeolite ZSM-5 single crystals with b-axis-aligned mesopores, synthesized using a designed cationicamphiphilic copolymer as a mesoscale template. This sample exhibits excellent hydrothermal stability. The orientation of the mesopores was confirmed by scanning and transmission electron microscopy. More importantly, the b-axis-aligned mesoporous ZSM-5 shows much higher catalytic activities for bulky substrate conversion than conventional ZSM-5 and ZSM-5 with randomly oriented mesopores. The combination of good hydrothermal stability with high activities is important for design of novel zeolite catalysts. The b-axis-aligned mesoporous ZSM-5 reported here shows great potential for industrial applications.

Abstract:The development of an effective strategy for synthesizing two-dimensional MFI zeolites has attracted more and more attention. Herein, nanosheet-stacked hierarchical ZSM-5 zeolite was obtained by a seed-assisted hydrothermal synthesis route using a small amount of [C18H37-N+(CH3)2-C6H12-N+(CH3)2-C6H12]Br2 (C18-6-6Br2) as a zeolite structure-directing agent and triethylamine (TEA) as a zeolite growth modifier. By varying the molar ratio of C18-6-6Br2/TEA from 2.5/0 to 2.5/40, the morphologies and textural properties of the resultant HZ5-2.5/x catalysts were finely modulated. By increasing x from 5 to 40, the morphology of the HZ5-2.5/x changed from unilamellar assembly with narrow a–c plane to intertwined nanosheets with wide a–c plane and multilamellar nanosheets with house-of-cards morphology. The thickness of these nanosheets was almost 8–10 nm. In addition, selectivity to light olefins reached 70.7% for the HZ5-2.5/10 catalyst, which was 6.6% higher than that for CZSM-5 (64.1%). Furthermore, the MFI zeolite nanosheets exhibited better anticoking stability within the 60 h reaction time compared to conventional ZSM-5 zeolite, which could be attributed to the short diffusion path and hierarchical porosity. This work will provide valuable insights into the rational design of novel zeolite catalysts for the efficient cracking of hydrocarbons.

Abstract:ZSM-5 zeolite with well-matched acidity and diffusivity is of significance for the improvement of acid catalytic performance. This study reports a novel synthesis for the twin-free ZSM-5 single crystal with nanoscaled b-axis orientation and its super performance in methanol to propylene (MTP) reaction. The synergistic effect of ZSM-5 nanosheet seed and n-butylamine template, the target ZSM-5 zeolite was achieved at a short crystallization time of 3.0 h. The as-synthesized ZSM-5 zeolite exposes open and high proportion of straight channels and features an inverse Al zoned distribution, which largely improves the intrinsic molecular diffusion and inhibits coke formation at the external surface. Finally, the optimal nanoslab ZSM-5 zeolite performs high MTP performance, i.e., the selectivity to propylene up to 50%, light olefins more than 80%, along with a very long catalytic life of 297 h at WHSV of 6 h–1. The role of the nanosheet seed in the crystallization process was studied by examining the structure evolution of the sol species by SAXS, XRD, SEM, TEM, Raman, FT-IR, etc. Results show that addition of ZSM-5 nanosheet seed can avoid secondary nucleation on the surface of a crystallizing zeolite and proves a quasi-solid-phase crystallization mechanism. Thus, the crystallization process belongs to a classical synthesis route, because the growth structure units are the smaller sized particle according to SAXS analysis.

Abstract:Microporous zeolites are widely used commercial catalysts, but their applications are intrinsically limited by their small channel diameters. Recent progress in solving this is used to ordered mesoporous materials such as MCM-41, HMS and SBA-15. These mesoporous materials have pore diameters of 30–60 Å and exhibit catalytic properties for the catalytic conversion of bulky reactants, but unfortunately, when compared with microporous zeolites, the catalytic activity and hydrothermal stability are relatively low, which severely hinders their practical applications. The relatively low catalytic activity and hydrothermal stability can be attributed to the amorphous nature of the mesoporous walls. We review here that the assembly of preformed zeolite precursors with surfactants can synthesize a series of ordered mesoporous materials, which include (1) strongly acidic and hydrothermally stable mesoporous aluminosilicates synthesized in alkaline media; (2) strongly acidic and hydrothermally stable mesoporous aluminosilicates synthesized in strongly acidic media; (3) hydrothermally stable mesoporous titanosilicates with catalytically active titanium species in oxidations; (4) hydrothermally stable mesoporous ferrisilicates. This work would open a door for the industrial application of mesoporous materials as catalysts for large molecules.

Abstract:Constructing zeolite catalysts with excellent mass transfer and active site accessibility is the key to improving their catalytic efficiencies. Herein, a zeolite subcrystal catalyst with high short-range ordering but X-ray amorphism is prepared to minimize the existing molecular mass-transfer barrier of conventional zeolite catalysts. Various characterizations confirm its size of smaller than 10 nm, definite MFI framework, complete opened micropore channel, and abundant accessible acid sites. Moreover, physical and chemisorption results reveal that the high short-range ordering MFI zeolite subcrystal possesses negligible intracrystalline diffuse limitation and utmost accessibility for the active site. As anticipated, the zeolite subcrystal catalyst not only demonstrates high cracking efficiency in polyolefin cracking reactions but also exhibits outstanding catalytic activity and resistance to carbon deposition in macromolecular furfuryl alcohol etherification reaction. The controlled MFI zeolite subcrystal catalyst synthesis strategy is expected to extend to a variety of microporous materials.

Abstract:Zeolites with well-defined micropores have been widely used as heterogeneous catalysts in the fields of petroleum refining, fine chemicals, and environment protection. However, the sole micropores in the zeolite structures usually impose diffusion constraints, which would greatly influence their catalytic performances. Therefore, it is highly desirable to shorten the diffusion pathway of zeolites and thus eliminate the diffusion constraints. One of the efficient methods is to synthesize zeolite nanosheets, which has become a hot topic in the past decades. In this tutorial review, the recent progresses in the synthesis of zeolite nanosheets and their relevant catalysis are briefly discussed. Various strategies for the synthesis of zeolite nanosheets are summarized including delamination, templated crystallization, additive-assisted synthesis, seed-directed synthesis, and gaseous expansion synthesis. In addition, the catalytic reactions of zeolite nanosheets with acidic and metal sites are also outlined. This tutorial review should be significant for the design and preparation of highly efficient zeolite catalysts.
Mesoporous and Al-rich MFI Crystals Assembled with Aligned Nanorods in the Absence of Organic Templates

Abstract:Mesoporous zeolites have been paid much attention recently due to their excellent mass transfer and high activity for bulky molecules as well as unique shape selectivity, but their syntheses usually require the presence of organic templates. Here, we report organotemplate-free synthesis of mesoporous and Al-rich MFI zeolite in the presence of the zeolite seeds (MFI-SDS). The MFI-SDS crystals are assembled with rod-like nanocrystals having almost the same aligned direction, confirmed by the sample transmission electron microscopy (TEM). The space between nanocrystals forms the mesoporosity in the sample, supported by N2 sorption isotherms. 27Al MAS NMR spectroscopy and ICP analysis show that the MFI-SDS has abundant tetrahedral Al species in the zeolite framework, giving the Si/Al ratio at 9.5. Catalytic tests in cumene cracking show that the MFI-SDS exhibits higher catalytic activities and longer catalyst life than conventional ZSM-5 zeolites synthesized in the absence (ZSM-5-OTF) or presence of organic template, TPA+ (ZSM-5-TPA). The excellent catalytic performance should be assigned to the combined contribution of the presence of both mesoporosity and rich tetrahedral Al species in the MFI-SDS. These features would be critically important for industrial applications of MFI zeolite catalysts in the future.

Abstract:The b-axis-oriented ZSM-5 zeolite is regarded as a highly desired material for catalytic reactions and membrane separation. Here, the tailored synthesis of ultrathin ZSM-5 nanosheets with controllable b-axis thickness and aspect ratio is achieved by adjusting the amount and aging time of silicalite-1 seed suspension in the fluoride medium for crystallization in a short time. On the basis of synthesis and scanning electron microscopy (SEM), transmission electron microscopy (TEM), and 19F MAS NMR analysis, the seed suspension overcomes the difficulty of nucleation in a near-neutral solution, and its [010] crystal facet facilitates the adsorption of fluoride, which promotes the b-axis-oriented growth of nanosheets. This work highlights the important role of seed suspension and fluoride in the growth process. The thinner nanosheets exhibit better catalytic performance (conversion, lifetime, and resistance to deactivation) in the cracking of n-heptane, which can be attributed to their larger surface area and shorter straight channel length. Abstract:As a size- and shape-selective catalyst, zeolites are widely used in petroleum and fine-chemicals processing. However, their small micropores severely hinder molecular diffusion and are sensitive to coke formation. Hierarchically porous zeolite single crystals with fully interconnected, ordered, and tunable multimodal porosity at macro-, meso-, and microlength scale, like in leaves, offer the ideal solution. However, their synthesis remains highly challenging. Here, we report a versatile confined zeolite crystallization process to achieve these superior properties. Such zeolite single crystals lead to significantly improved mass transport properties by shortening the diffusion length while maintaining shape-selective properties, endowing them with a high efficiency of zeolite crystals, enhanced catalytic activities and lifetime, highly reduced coke formation, and reduced deactivation rate in bulky-molecule reactions and methanol-to-olefins process. Their industrial utilization can lead to the design of innovative and intensified reactors and processes with highly enhanced efficiency and minimum energy consumption.

Abstract:The synthesis of zeolite nanosheets is an effective strategy to obtain advanced catalysts with enhanced catalytic performance due to the improved diffusion properties. ZSM-22 zeolite nanosheets (F-ZSM-22, U-ZSM-22) with a controllable orientation and a thickness of less than 20 nm were obtained through hydrothermal crystallization by introducing NaF or urea into the synthetic system of conventional ZSM-22 (C-ZSM-22). In the presence of both NaF and urea, a zeolite nanosheet (FU-ZSM-22) with a decreased width was synthesized. In comparison with C-ZSM-22, all ZSM-22 nanosheets displayed better diffusion properties. On testing catalysts in the methanol-to-hydrocarbon reaction, ZSM-22 nanosheets showed better stability than C-ZSM-22, and FU-ZSM-22 was the best catalyst.

Abstract:Introducing mesopores into nano-ZSM-5 zeolite could further shorten its micropore length and significantly enhance its catalytic stability in methanol to hydrocarbons (MTH) reaction. In this work, a series of hierarchical nano-ZSM-5 were synthesized by desilication-recrystallization of silicalite-1. Through adjusting the NaAlO2 additive amount, SiO2/Al2O3 feed ratio was controlled to induce the structure evolution of ZSM-5. Hollow structured nano-ZSM-5 was synthesized at high SiO2/Al2O3 feed ratio, while mesopores were further created in the shell of hollow nano-ZSM-5 with low SiO2/Al2O3 ratio. The acid amount of ZSM-5 gradually increased from 0.13 to 0.91 mmol g(-1) and the acid strength also enhanced with decreasing the SiO2/Al2O3 ratio from 400 to 25. The strong acidity promoted aromatization reaction and the sample prepared with a SiO2/Al2O3 ratio of 25 showed the highest aromatics selectivity of 56.45%. Under suitable SiO2/Al2O3 ratio of 50, synthesized nanoZSM-5 possessed large external surface area of 133 m(2) g(-1) and proper acidity of 0.66 mmol g(-1), endowing it long lifetime of 132 h. The adjustable pore structure and acidity achieved by controlling the Si/Al ratio during the desilication-recrystallization of silicalite-1 provides possibility for the directional preparation of ZSM-5 with long lifetime and high selectivity for other MTH reaction.

Abstract:The synthesis of nanostructured zeolites enables modification of catalytically relevant properties such as effective surface area and diffusion path length. Nanostructured zeolites may be synthesized either in alkaline media, and so contain significant numbers of hydrophilic silanol groups, or in expensive and harmful fluoride-containing media. Here, we report and characterize, using a combination of experimental and theoretical techniques, the one-pot synthesis of silanol-free nanosized MFI-type zeolites by introducing atomically dispersed tungsten; this prevents silanol group occurrence by forming flexible W–O–Si bridges. These W–O–Si bonds are more stable than Si–O–Si in the all-silica MFI zeolite. Tungsten incorporation in nanosized MFI crystals also modifies other properties such as structural features, hydrophobicity and Lewis acidity. The effect of these is illustrated on the catalytic epoxidation of styrene and separation of CO2 and NO2. Silanol-free nanosized W-MFI zeolites open new perspectives for catalytic and separation applications.

Abstract:Zeolite crystals offering a short diffusion pathway through the pore network are highly desired for a number of catalytic and molecule separation applications. Herein, we develop a simple synthetic strategy toward reducing the thickness along the b-axis of MFI-type crystals, thus providing a short diffusion path along the straight channel. Our approach combines preliminary aging and a fluoride-assisted low-temperature crystallization. The synthesized MFI crystals are in the micrometer-size range along the a- and c-axis, while the thickness along the b-axis is a few tens of nanometers. The synthesis parameters controlling the formation of platelike zeolite are studied, and the factors controlling the zeolite growth are identified. The synthesis strategy works equally well with all-silica MFI (silicalite-1) and its Al- and Ga-containing derivatives. The catalytic activity of platelike ZSM-5 in the methanol-to-hydrocarbons (MTH) reaction is compared with a commercial nanosized ZSM-5 sample, as the platelike ZSM-5 exhibits a substantially extended lifetime. Abstract:An MFI zeolite with a nanosponge morphology was synthesized by the method of using zeolite structure-directing diammonium surfactant. The zeolite nanosponge was composed of 2.5-nm thick MFI frameworks, which were interconnected in a 3D manner to possess an approximately 4-nm mesopore system. When 30- wt% iron species were supported as an active species on the zeolite nanosponge, it exhibited a high catalytic activity and very long catalytic lifetime for Fischer-Tropsch synthesis, compared to when supported on typical γ-alumina. Using various material characterization tools, it was confirmed that iron existed as an interconnected network within the 3D mesoporous system. Due to this network morphology, which was inseparably embedded within the zeolite nanosponge, the Fe/zeolite catalyst is believed to show excellent stability against metal sintering. Furthermore, the catalytic activity of the Fe/zeolite could be further improved by up to 78% through the incorporation of promoters such as K, La and Mg.

Abstract:Achieving high dispersion of metal species, especially lighter metals, on zeolite supports still presents challenges. Here, Al-containing MFI zeolite subcrystal (Al-MFI-SC) with a size less than 7 nm, extracted from the synthetic system of ZSM-5 zeolite, was employed as an acidic support to disperse metal nickel (Ni) species. Various characterization results confirmed its ultrasmall size, large external surface area, uniformly accumulated mesoporous structure, and abundant weak acidity. Different from Ni species supported on nano and commercial HZSM-5 zeolites, Ni nanoparticles, similar in size to Al-MFI-SC, were discretely embedded into Al-MFI-SC support, achieving the stable high dispersion of Ni species in it. As a result, the Ni embedded zeolite subcrystal (Ni/Al-MFI-SC) catalyst exhibited surprisingly high activity in hydrodesulfurization (HDS) of 4,6-dimethyl-dibenzothiophene. The turnover frequency (TOF) of its desulfurization is 6.2 and 10.1 times higher than those of Ni species supported on nano and commercial HZSM-5 zeolites, respectively, attributed to its high dispersed Ni species, abundant accessible acidic sites and unique micro-mesoporous structure. Moreover, this Ni/Al-MFI-SC catalyst displayed high desulfurization performance in the presence of metalloporphyrin compounds and high reaction stability, which can be ascribed to large external surface area of zeolite subcrystal carrier and stable HDS ability of Ni species. This study demonstrates the significance of zeolite subcrystals with ultrasmall size, appropriate acidity, and short diffusion channels as ideal catalysts and metal carriers for bulk molecule conversion.

Direct Preparation of *MRE Zeolites with Ultralarge Mesoporosity: Strategy and Working Mechanism

Abstract:Introduction of mesopore is critical for applications where mass-transport limitations within microporous networks, especially for zeolite with one-dimensional microporous network, hinder their performance. Generally, the creation of mesopore in zeolite through a direct synthesis route is strongly dependent on complex and expensive organic molecules, which limits their commercial application. Here, we successfully developed a facile synthesis route for preparing ZSM-48 zeolite (*MRE topology) with ultralarge mesoporosity in which typical 1,6-hexylenediamine worked as an organic structure-directing agent, innovatively assisted by a simple crystal growth modifier (tetraethylammonium bromide, TEABr). The working mechanism of TEABr during crystallization was revealed and proposed on the basis of TEM, thermal gravimetric mass spectrum, and 13C cross-polarization magic angle spinning NMR characterization results. In the process, TEA+ ions preferentially interacted with the solid during the induction period, which effectively suppressed the aggregation of ZSM-48 primary nanorods. As a result, ultralarge mesoporosity of 0.97 cm3·g–1 was constructed through the stacking of the nanorods. Interestingly, TEA+ ions only took part in the crystallization process and did not occlude in the pores of the final zeolites indicating its potential in recyclability. Moreover, similar synthesis strategy could be applied for the preparation of hierarchical ferrierite zeolites, implying the universality of this strategy. Abstract:The synthesis of zeolites with nanosheet morphology has been attracting extensive attention. Despite the steady progress, the direct synthesis of ultrathin nanosheets of FER zeolite with thickness of less than 10 nm is still a great challenge. Herein we report a facile synthesis of FER zeolite nanosheets (named SCM-37) by using octyltrimethylammonium chloride (OTMAC) and 4-dimethylaminopyridine (4-DMAP) as dual organic templates. The effects of synthesis parameters, including initial molar ratio of SiO 2 /Al 2 O 3 , crystallization temperature and time were investigated. It turned out that the crystallization field of SCM-37 was narrow. A two-step crystallization method was utilized to obtain pure and completely crystallized SCM-37 zeolite. SCM-37 was characterized by multiple techniques, including X-ray powder diffraction (XRD), scanning electron microscopy (SEM), transmission electron microscopy (TEM), nitrogen physisorption, Fourier transform infrared (FTIR), ammonia-temperature programmed desorption (NH 3 -TPD) and nuclear magnetic resonance (NMR), and compared with the conventional FER zeolite (C- FER ). The two most significant features of SCM-37 are the ultrathin crystal nanosheet and extremely high external surface area. The thickness of SCM-37 along the a -axis is 4∼7 nm, while that of C- FER is over 20 nm. The external surface area reaches 198 m 2 g −1 , which is over ten times larger than that of C- FER . The catalytic performances of the FER zeolites were evaluated by the cracking of 1,3,5-triisopropylbenzene (T i PB). Although possessing a lower amount of total acid sites, SCM-37 showed higher conversion of T i PB, as well as selectivity to the deep cracking products. The superior performance of SCM-37 was attributed to the higher external surface area arising from the ultrathin nanosheets.
