Abstract:Blank holder force (BHF) is one of the key parameters controlling material flow in sheet metal forming.Numerous researches have demonstrated that an appropriate variable blank holder force (VBHF) during punch stroke is an effective technique to suppress the wrinkling for both flange and sidewall and delay the onset of tearing.In this paper,a new control objective is proposed based on the definition and analysis of BHF formability window.And then a closed-loop PID control strategy is established to determine the optimal variable BHF for each segmented binder during the punch stroke.Then a rectangular box with different corner radii using segmental binders is adopted to validate the closed-loop simulation,through which the optimal profile of variable BHF is determined for each segmental binder at different punch travel.The simulated result shows the box which is difficult to be formed under constant BHF using aluminum alloy sheet could be stamped successfully without wrinkling and tearing.Finally,the derived trajectories of optimal BHF of the rectangular box were verified on a multipoint variable BHF hydraulic press and the experiment results correspond well with those of FEM simulation.
Variable Blank Holder Force Optimization Based on PID Closed-loop Control

Abstract:Blank holder force(BHF) is one of the key parameters affecting the process of sheet metal stamping.New control objective was adopted based on the definition and analysis of BHF formability window.The PID control model was established using the new objective.Closed-loop forming simulation of step rectangle box was conducted integrating the PID model,through which the optimal BHF trajectories were determined for each separated binder.The trajectories were verified on a multipoint variable BHF hydraulic press and showed good effect to avoid wrinkling and tearing under constant BHF.The proposed BHF determination approach can conduct temporal and spatial BHF optimization simultaneously,which makes it a robust strategy.

Abstract:The lower formability of aluminum alloy sheet greatly limits its application in reducing weight of stamping parts. This paper proposes a new strategy to optimize the variable blank holder force (BHF) and determine the drawing limit under the constant and variable BHF. The optimization strategy is based on the analysis of BHF formability window and integrated into FEM code to obtain time and spatial optimal BHF that applies on segmental binders. And then a stepped rectangular box of 60mm drawing height with 10 segmental binders is adopted to validate the optimization strategy. The constant BHF experiment and the derived trajectory of optimal BHF are verified on a multipoint variable BHF hydraulic press and the experiment results correspond well with those of FEM optimization. This new BHF optimization strategy helps to determine time and spatial optimal BHF profiles simultaneity in a single round of FEM simulation, which makes it an effective method.

Abstract:A finite element model describing the drawing process of the heat-shield panel of automobile engine is established by using the commercial dynamic explicit code LS-DYNA. By the established model, the effect of BHF (Blank Holder Force) on the drawing process is analyzed, with the results showing that no appropriate BHF can effectively restrain the severe wrinkling and folding as well as the tearing. Therefore, drawbead is employed together with BHF to control the drawing process, and several typical layouts of drawbead are analyzed and compared via FEA (Finite Element Analysis), with the most effective one then being applied to stamping experiments. The results indicate that the results of FEA accord well with those of the experiments, and that the proposed drawbead layout can eliminate the severe wrinkling and folding as well as avoid the excessive thinning.By the FEA, engineers can make correct decisions at the early design stage, and the development cycle of the drawing die for the panel shortens to 4 weeks from the past 12 weeks.

Abstract:It will lead to instability of the stamping quality during the forming process because of randomized variation of known process, e.g. material parameters, geometric variations, lubrication (friction), etc., and it will affect the stamping quality in the end, so the control robustness of stamping quality must be improved. Blank-holder force (BHF) is one of the most important process parameters in the stamping process, and it will avoid the defect of stamping such as wrinkle and fracture by controlling the reasonable BHF. A new control strategy is proposed based on the time series analysis theory combining with RBF neural network during the sheet metal forming, and the mathematical model of process control is set up. The relation between modifying of BHF and error of the blank draw-in is built by introducing time series analysis, and the gain factors are identified by using non-linear least square solver. The simulation results indicate that it still gains the good stamping quality by using the proposed control strategy when it has the randomized noise of known process during the forming process, and the model has a high robustness.

Abstract:The deep drawing process of AZ31 magnesium alloy rectangular parts was researched by numerical simulation and experiments. The segment blank holder with a multi-pin system was first designed to load the blank-holder force(BHF) independently in different area of a sheet. Then the dynamic BHF varying with the position of the blank holder and the fluidity of the sheet were investigated by numerical simulation. Finally,the numerical simulation results were validated by some experiments. The results show that the formability of the deep drawing rectangular parts can be greatly improved by the proper control of the BHF.

Abstract:Blank holding force(BHF) and blank holding gap(BHG) are two modes usually used in complex sheet forming process to control formability.The forming process of a hyperbolic bottomed box under BHF and BHG modes was simulated and then validated by experiments.The influence of variable BHF and variable BHG on the formability and forming load were analyzed.The results show that,in BHF mode,the influence of variable blank holder forces on the formability and forming load is very small;while in BHG mode,blank holding gap affects the formability and forming load significantly.Too large or too small blank holding gap will cause the formability deterioration and increase the blank holding force largely.The research can guide drawing process and drawing die design and troubleshooting under different(equipments) and forming modes.

Abstract:The conventional control technology of blank-holder force(BHF)was introduced.After analyzing the characters of complex deep drawing part,it is indicated that the BHF needed for the complex deep drawing is not only the function of distance traveled but also the function of position.The status quo of study on the control technology of variable blank-holder force(VBHF)was sumˉmarized,focusing on the theoretical control curve of VBHF changing with distance traveled,and on difficult loading mode of VBHF and controlling means of VBHF changing with position.Finally the developing trend of control technology of VBHF was discussed in the paper.

Abstract:The optimization of variable blank holder force (VBHF) in sheet metal deep-drawing has important significance in improving forming part quality. This paper proposed a new multi-objective VBHF optimization method to reduce the tearing, wrinkling, and springback in the drawing process. The influence mechanism of springback on forming precision is analyzed and a new evaluation criterion of springback is developed. Sidewall wrinkling is taken into account to quantify the wrinkling. Three quality evaluation criteria for ellipsoid forming part are established and a VBHF optimization model in deep-drawing is formulated by cooperated Kriging approximate model with three defects. Multi-objective artificial bee colony (MOABC) algorithm is employed to get VBHF Pareto-optimal set from the VBHF Kriging mode. Set pair analysis (SPA) is applied to select the best solution in Pareto set. An example of the head-type part deep-drawing is used to illustrate the method. The experimental results show that the VBHF multi-objective optimization problem can be solved well by proposed method.

Abstract:Wrinkling and fracture are main defects in sheet metal forming of aluminum alloy sheet, which can be reduced or even eliminated by manipulating a suitable blank-holder forces (BHF). But, it is difficult to attain the optimum BHF during sheet metal forming. A new optimization algorithm integrating the finite element method (FEM) and adaptive response surface method is presented to determinate the optimal BHFs in deep drawing of aluminum rectangular box. To assure convergence, the trust region modes management strategies are used to adjust the move limit of design spaces. Finally, the optimum results of rectangular box deep drawing are given. Verification experiments are performed to verify the optimal result.

Abstract:A VBHF (Variable Blank Holder Force) optimization strategy was employed to determine the optimal time-variable and spatial-variable BHF trajectories, aiming at improving the formability of automobile panels with aluminum alloy sheet. The strategy was implemented based on adaptive simulation to calculate the critical wrinkling BHF for each segmented binder of the Numisheet'05 deck lid in a single round of simulation. The thickness comparison of the stamped part under optimal VBHF and constant BHF shows that the variance of the four sections is decreased by 70%, 44%, 64% and 61%, respectively, which indicates significant improvement in thickness distribution and variation control. The investigation through strain path comparison reveals the fundamental reason of formability improvement. The study proves the applicability of the new VBHF optimization strategy to complex parts with aluminum alloy sheet.

Abstract:The pressurized headbox is one of the most important pieces of equipment on a modern paper machine. It is a special two-inputs-twooutputs process, and proper matching of input and output of control loops is very important. Relative gain analysis and computer simulation based on a mathematics model of the pressurized headbox shows that the common used configuration in paper industry is not the best. For this kind of configuration, a multi variable predictive control algorithm is designed. Computer simulation shows that this kind of control algorithm can deal with the headbox control very well. A control system with this kind of controller for full scale pressurized headbox has a good performance with excellent control precision, very short response time and very small offsets.

Abstract:The effect of variable blank-holder forces (VBHF) on the strain path during sheet metal forming was investigated by numerical simulation and experiments. The formability of select aluminum alloy sheet was evaluated by theory prediction of forming limit curve based on the M-K method. The effect of different VBHF on the formability was presented. In order to verify the predictions of strain path, experiments are being carried out using a recently-built multi-points variable blank-holder forces hydraulic press. The results show that large side BHF with small corner BHF during rectangular box deep drawing can improve the formability of the selected aluminum alloy sheet.

Abstract:Blank holder force (BHF) is one of the important process parameters in the deep drawing process. BHF helps produce defect-free components by controlling metal flow during the deep drawing process. If BHF is low, it causes wrinkling; otherwise, it causes the sheet to rupture. Therefore, optimization of BHF is an important issue in industries. One of the effective approaches to determining optimal BHF is to study forming force, thickness distribution, and wrinkles to produce a deep-drawn cup. The main function of this approach is that it minimizes the maximum forming force and prevents process limits. Therefore, this study aims to investigate the relationship between the BHF and forming force through experimental and simulation results. In addition, the effect of BHF on the thickness distribution and wrinkling is considered. Hence, numerical and experimental methods were employed for St14 and SS304L sheets with thicknesses of 0.5, 1, and 1.5 mm to achieve the objectives. Firstly, the simulation of the process was performed to study the mechanical behavior. Then, a set of experimental tests were conducted to validate the simulations. Finally, utilizing the experimental and numerical results, the optimal BHF value was determined. It was observed that the maximum thinning and maximum forming force are related to the forming process without BHF. Moreover, when the wrinkling at the edge of the part was removed by gradually increasing BHF, the minimum values of forming force and thinning were obtained. According to the investigations carried out on three thicknesses, it was observed that by reducing the thickness from 1.5 to 0.5 mm, the maximum forming force decreases in both SS304L and St14 sheets. However, the acquired results showed that the minimum optimal BHF is obtained in both sheets at a thickness of 1.5 mm. Overall, this research provides valuable experimental and numerical guidance for implementing the deep drawing process to manufacture cylindrical parts with minimum forming force required to save energy consumption.

Abstract:Deep-drawing is a prevalent technique in sheet metal forming, employed to fabricate open, hollow components using punches and dies. The process is susceptible to defects, such as wrinkling and fractures. Several factors influence the quality of deep-drawn parts, including the variation in Blank Holding Force (BHF), forming force, die structure, and lubrication. BHF serves as a pivotal technical factor; its primary roles are to induce friction, augment the tensile stress in the sheet metal, regulate material flow, and mitigate the risks of wrinkling and fractures. Ensuring optimal BHF is crucial for the successful deep-drawing of steel sheets, and its significance continues to escalate. Ellipsoidal components, characterized by their curved geometry, constitute a large portion of deep-drawn products. Hence, investigating their stamping deformations is essential. In this study, the finite element software DYNAFORM is utilized to examine the impact of BHF on the formability of ellipsoidal workpieces during the deep-drawing process. The objective is to elucidate the relationship between variations in BHF and the quality of deep-drawn components.

Abstract:Blank holder force (BHF) is a crucial parameter in deep drawing, having close relation with the forming quality of sheet metal. However, there are different BHFs maintaining the best forming effect in different stages of deep drawing. The variable blank holder force (VBHF) varying with the drawing stage can overcome this problem at an extent. The optimization of VBHF is to determine the optimal BHF in every deep drawing stage. In this paper, a new heuristic optimization algorithm named Jaya is introduced to solve the optimization efficiently. An improved "Quasi-oppositional" strategy is added to Jaya algorithm for improving population diversity. Meanwhile, an innovated stop criterion is added for better convergence. Firstly, the quality evaluation criteria for wrinkling and tearing are built. Secondly, the Kriging models are developed to approximate and quantify the relation between VBHF and forming defects under random sampling. Finally, the optimization models are established and solved by the improved QO-Jaya algorithm. A VBHF optimization example of component with complicated shape and thin wall is studied to prove the effectiveness of the improved Jaya algorithm. The optimization results are compared with that obtained by other algorithms based on the TOPSIS method.

Abstract:A novel active blank holder control system driven by a servo-motor for deep drawing is proposed and designed in this paper. In contrast to most published works utilizing complicated hydraulic systems, this new device has a simpler mechanical structure and ensures more complex blank holder force (BHF) trajectory. An elastomer is employed in this system, and the BHF can be controlled by changing the servo-motor speed actively. To obtain an accurate and robust control performance against punching speed variation, a fuzzy logic controller is developed. Then, the whole control structure is applied to a Matlab real-time workshop to perform the BHF tracking tasks. Finally, experimental hardware is constructed and the constant, sinusoidal, and pulsating BHF trajectory tracking tasks are performed. Conducted results indicate that the proposed system can supply a robust and accurate blank holder force.

Abstract:In order to effectively solve the problem that how to optimize the technics of variable blank holder force (BHF) in the process of deep drawing complex automotive forward-soleplates in real manufacture, one simplified simulation model was built based on the Similitude-theory. Then numerical simulations were carried out to search out which one was the best from lots of typical variable BHF modes, with better uniformity in thickness distribution and without wrinkling and cracking phenomena. Finally, physics tests were done to validate above results. Both numerical simulation and physics simulation results show that under the control of U curve of variable BHF, not only the maximum thickness-reduction of workpiece is the lowest, but also the whole mean-squared error of thickness-reduction is the minimal.
