Numerical Simulation and Sequence Optimization on the Welding Process of Aluminum Alloy Vehicle Bumper

Abstract:Based on nonlinear elastic-plastic finite element method, the temperature field and stress/strain field of a vehicle bumper with 6061-T6 aluminum alloy thin-walled structure during double pulsed MIG welding process are analyzed. For enhancing simulation accuracy, a double-ellipsoid heat-source model is adopted to de-scribe the moving heat-source of MIG welding and the born and death element technique is employed to simulate weld filling process. The results show that the residual stress in bumper after welding is concentrated at the vicinity of energy-absorbing boxes and cross beam welds with a maximum value of 273 MPa, and the welding deformation is reflected in the distance between energy-absorbing boxes at both ends of cross beam being increased by 2. 05mm. It is found by comparative analysis on residual stress distribution and deformation of bumper after welding with four dif-ferent sequences that the optimal welding sequence is to weld the welds of two energy-absorbing boxes alone the length direction of bumper sequentially first and then weld the remained welds alone another direction, which can ef-fectively reduce residual stress while meeting the requirements of bumper assembling.
