Cutting depth-oriented surface morphology control in diamond-turning brittle single-crystal germanium

Abstract:Single-point diamond turning (SPDT) is an essential machining method for brittle single-crystal materials (BSCMs) to obtain desired surface morphologies. However, the ductile-brittle alternating pattern (DBAP) that occurs on the machined surface of a BSCM significantly affects form accuracy and performance. Therefore, a clear interpretation of the generation mechanism of DBAPs and methods to control their appearance are essential for suppressing their influence. This study proposes a cutting depth-oriented surface-morphology control method for diamond-turning BSCMs. First, a cutting model was established to predict the critical depth of the ductile-brittle transition ( D c ) in each crystal orientation of different crystal planes of single-crystal germanium. Subsequently, a plunge-cutting experiment was performed to obtain and validate the predicted D c value. Then, based on the predicted and measured D c values, the relationship between the appearance of the DBAP and the D c curve was investigated. Finally, the morphological features of brittle, ductile, and ductile-brittle alternating surfaces oriented by the cutting depth were investigated by analyzing the profile height difference, chip morphology, and force signal. The results show that under different anisotropies, D c dominates the generation of DBAPs; while guided by the D c curve, the brittle, ductile, and ductile-brittle alternating surfaces can be machined by controlling the cutting depth. This study is beneficial for improving the machining performance of BSCMs during SPDT.
