Abstract:urface pitting defects exist on the customer's hand spray products,lead to the yield of only 29.41％.In view of this problem,the specific reasons for the defects of the product were analyzed based on the productive practice,and the improvement measures of product quality were researched.The results showed that defect of the product was mainly caused by particles,slag and grain on the surface of the substrate.Product percent of pass could be stabilized over 90％ through abrasive blasting,alkaline etching,second-spray and repair using chemical reparation agent.

Abstract:Thermal spraying is the most important coating technology for depositing advanced ceramic coatings which have been widely applied to different industrial fields for materials protection and various physical–chemical functions. The adhesion and cohesion are of primary importance for the successful applications of ceramic coatings. Three bonding mechanisms contribute to the enhancement of the adhesion and cohesion, including mechanical interlocking, physical bonding and chemical bonding. It is still challenging to achieve chemical bonding in thermally-sprayed coatings. In this paper, the main factors influencing the bonding formation during thermal spraying of ceramic coatings, including spray particle parameters and substrate parameters, are examined from splat formation to coating formation to find solutions to the above challenge. The research progress on splat formation revealing characteristic dynamic parameters relating to the bonding formation kinetics will be briefly presented for the key factors determining splat shape, flattening time, solidification time, cooling rate, interface temperature, and transient dynamic contact pressure during flattening. The typical coating lamellar structure features with limited intersplat bonding less than one-third for refractory ceramics, which dominate the coating properties and performance based on theoretical relationships between the microstructure and properties, are presented. The effects of spray particle parameters on the intersplat bonding reveal that the bonding ratio is increased with increasing particle temperature, but decreased with increasing particle velocity which benefits only the mechanical bonding. Most importantly, recent studies have revealed that the liquid splat–substrate interface temperature higher than the glass transition temperature of spray materials is a necessary and sufficient condition for splat bonding formation. A critical bonding temperature concept is proposed to control the intersplat bonding formation by controlling the substrate preheating temperature. The critical bonding temperature is related to the melting point of spray materials. A model is proposed to understand the effect of the interface temperature on the bonding formation of impacting liquid splat and the bonding mechanisms. The condition for certain ceramic spray materials to form a bulk-like dense coating with the intersplat interface completely bonded becomes well understood. Moreover, the effect of metal substrate oxide scale control on the adhesion reveals that an adhesive strength higher than 100 MPa can be achieved for plasma-sprayed ceramic coatings. The excellent bonding at the interface between the splat and the oxide scale pre-oxidized on the metal substrate can be also explained by the bonding formation model. It becomes possible that, through both the controls of the pre-oxidation and the deposition temperature, all the interfaces in the ceramic coating with the metal/oxide-scale/splat/splat system can be bonded by chemical bonding to achieve an excellent load-bearing ceramic-coating system.

Abstract:A novel thermal spraying technique is introduced for fabricating Al or Zn-based mold. The key of arc spray molding techniques is described in detail.The shear stress of interface between the coating and pattern is discussed. The complicated injection plastics molds are manufactured successfully by means of improved arc spraying technology and optimization of the mold material. As the result shows, it is feasible to fabricate complicated molds with arc spraying process. Excellent performance and high melting point material such as Fe and Cu coatings, they arise fracture and warp during arc spraying. Zn-Al pseudo-alloy, whose micro-hardness is similar to that of Al coating, it is a kind of arc spraying molding material with satisfactory property and simple operation technique. In addition, the technology of sandblast can improve the micro-hardness and strength of the molds effectively.

Abstract:Plasma spraying was employed to deposit an Al coating in order to create a self-metallurgical bonding effect through impact-induced melting with highly overheated molten droplets. Numerical simulation was employed to estimate the interface temperature between the molten Al splat and the Al substrate. The interface bonding was examined from cross sections of the Al splat and the etched coatings. The results show that, with Al droplets higher than 1800°C, impact-induced Al substrate melting occurs. The measurements showed that, during spraying, most Al particles were heated to temperatures theoretically causing an impact-induced melting effect, which subsequently produces a metallurgical self-bonding effect. The observed results confirm the metallurgical bonding in plasma-sprayed Al coating.
Development of the Particle Interface Bonding in Thermal Spray Coatings for Expanding High Performance Applications

Abstract:Abstract Thermally sprayed coatings are formed through the successive impact of molten droplets and/or semi-molten particles followed by flattening, rapid cooling, and solidification. Individual droplets flatten to form splats of several micrometers in thickness upon impact and result in the formation of a coating that has a lamellar structure with limited interface bonding. The inclusion of semi-molten particles in the coating modifies its microstructure. The bonding between particles dominates coating properties and performance. This review paper examines the bonding formation at the interface between thin lamellae in the coating. The effect of spray parameters on the bonding ratio is presented to reveal the main droplet parameters controlling bonding formation. It is shown that spray particle temperature dominates the bonding formation more than particle velocity. Significant increases in ceramic particle temperature are not possible due to the inherent characteristics of thermal spray processing; therefore, the bonding ratio is limited to a maximum of about 32%. On the other hand, it was found that through controlling the surface temperature of coating prior to molten droplet impact, the bonding at the lamellar interface can be significantly increased. Consequently, with the proper selection of deposition conditions and control of surface temperature, the bonding ratio of ceramic deposits can be altered from a maximum of 32% for a conventional deposit to the maximum of 100%. Such wide adjustability of lamellar bonding extends the applicability of plasma spray coatings to applications requiring different microstructures and properties. Moreover, this bonding control makes it possible to fabricate porous surfaces and structures through the deposit of surface-molten particles, to deposit high temperature abradable ceramic coatings, and to form super-hydrophobic surfaces. Furthermore, the ability to deposit coatings with complete interface bonding allows crystalline structure control of individual splats through epitaxial grain growth.
Study of Multi-Function Micro-Plasma Spraying Technology

Abstract:A multi-functional micro-arc plasma spraying system was developed according to aerodynamics and plasma spray theory. The soft switch IGBT ( Insulated Gate Bipolar Transistor) invert technique, micro-computer control technique, convergent-divergent nozzle structure and axial powder feeding techniques have been adopted in the design of the micro-arc plasma spraying system. It is not only characterized by a small volume, a light weight, highly accurate control, high deposition efficiency and high reliability, but also has multi-functions in plasma spraying, welding and quenching. The experimental results showed that the system can produce a supersonic flame at a low power, spray Al2O3 particles at an average speed up to 430 m/s, and make nanostructured AT13 coatings with an average bonding strength of 42.7 MPa. Compared to conventional 9M plasma spraying with a higher power, the coatings with almost the same properties as those by conventional plasma spray can be deposited by multi-functional micro-arc plasma spraying with a lower power plasma arc due to an improved power supply design, spray gun structure and powder feeding method. Moreover, this system is suitable for working with thin parts and undertaking on site repairs, and as a result, the application of plasma spraying will be greatly extended.

Abstract:A unique pilot low-pressure spray forming plant was established and its spray atomisation and deposition process developed to study the new processing methods for high performance materials and to develop spray forming technology suitable for making sound superalloy preforms. The results indicated that high density (>99%) preforms (billets and rings) with little gas pick-ups and with the microstructural features of rapidly solidified superalloys, i.e. refined equiaxed grains and uniform microstructure, could be achieved after the optimisation of the spray atomisation and deposition process. The effects of subsequent thermal processing on the density, microstructure and mechanical properties of the spray formed superalloy were investigated. Compared to the turbine disks and rings made by wrought superalloys, the spray formed superalloys with identical chemistry showed significantly improved metallurgical quality, higher mechanical properties, and better hot workability.
Self-Bonding Effect Development for Plasma Spraying of Stainless Steel Coating Through Using Mo-Clad Stainless Steel Powders

Abstract:The limited inter-lamellar bonding in the conventional thermal-sprayed 304SS coating usually leads to much lower corrosion and wear resistance than their bulk counterparts. In this study, Mo-clad stainless steel 304SS-17Mo powders prepared by mechanical alloying were used for plasma spraying to generate ultra-high-tempertature droplets to deposit the coatings with enhanced inter-lamellar bonding. The temperature at the interface between the molten splats and the stainless steel was calculated by numerical simulation, and the surface temperature of in-flight particles was measured by a commercial thermal spray particle diagnostic system. The microstructures of the coatings after etching were characterized to reveal inter-lamellar bonding. The adhesive and cohesive strengthes of the coatings were estimated by tensile and scratch tests. The measurement of the in-flight particle temperature reveals the possibility of creating a self-bonding effect, which is confirmed by microstructure examination, high adhesion over 66 MPa, and cohesion of 221 MPa.

Abstract:In this paper, the new technologies of plasma are spray forming have been experimentally studied. The processes and main characteristics of rapid forming moulds with precision surface pattern and parts with thin-wall by plasma arc spraying are introduced. The experimental results show that the surface pattern of working moulds formed by plasma arc spraying coincide with the surface pattern of master moulds very much. So this technology can be used in rapid forming large and simple moulds with precision surface pattern. The experimental results also show that plasma arc spraying can be used in rapid forming parts with thin-wall. The parts' shape depended on their master moulds, and the parts' precision depended on both master moulds' precision and coatings' precision. In order to get higher parts' precision, the coating's surface on the side of plasma arc spraying should be machined.

Abstract:The microstructure and bonding strength of plasma sprayed coating are highly dependent on flattening and solidification behavior of in-flight droplets. In the present study, the flattening and solidification behavior of subsonic/supersonic droplets after impacting on a flat substrate was comparatively studied. Results show that a dimensionless Somerfeld number (K) of flattening droplets can be used as the splashing threshold. Due to the extremely rapid spreading and solidification of supersonic-droplet, some large-sized bubbles and grains that usually formed at the bottom of flattened subsonic-droplet were effectively restrained, leading to the improvement of splat/substrate micro-shear strength. The effect of grain size and growth feature on the macro-bonding property was further elaborated. It was found that the simultaneous increase of both velocity and temperature of in-flight droplets was an effective approach for the improvement of bonding strength of as-sprayed coating.

Abstract:It is usually difficult to deposit a dense ceramic coating with fully bonded splats by plasma spraying at a room temperature. Following the recent research progress on the splat interface bonding formation, it was found that there is a well-defined relationship between the critical bonding temperature and the melting point of spray material. Thus, it can be proposed to control the lamellar bonding through the deposition temperature. In this study, to examine the feasibility of the bonding formation theory, a novel approach to the development of ceramic coating with dense microstructure by plasma spraying through materials design with a low melting point is proposed. Potassium titanate K2Ti6O13 was selected as a typical ceramic material of a relatively low melting point for plasma spraying deposition of dense coating with well-bonded splats. Experiment was conducted by using K2Ti6O13 for both splat and coating deposition. Results show that the splat is fully bonded with a ceramic substrate at room temperature, and the K2Ti6O13 coating presents a dense microstructure and a fracture surface morphology similar to sintered bulk ceramic, revealing excellent interlamellar bonding formation. Moreover, both the hardness test and erosion test at 90° further confirmed the formation of the isotropic ceramic coating with fully bonded lamellae.

As the heat resource of arc spraying, the arc emits ultrasonic excited by high frequency modulation. Arc-ultrasonic improves the atomization of spraying materials and the bonding strength of spraying coatings, and the bonding strength increases with ultrasonic frequency and excitation voltage.

Abstract:Inter-lamellae bonding within thermal sprayed coatings is one of the most important factors influencing the properties and performance of coatings. It has been revealed that there exists a critical bonding temperature for a molten ceramic splat to form the bonding to the same splat surface. The erosion behaviors of thermal sprayed coatings are significantly influenced by the interface bonding between lamellae. In this study, the erosion behavior of plasma-sprayed TiO2, Al2O3 and YSZ coatings deposited at different deposition temperatures was investigated. The cross section of plasma sprayed coatings was characterized by the scanning electron microscope. It was revealed that the coatings deposited at room temperature exhibit a typical lamellar structure with numerous unbonded interfaces, whereas the coatings prepared at the temperature above the critical bonding temperature present a dense structure with well bonded lamellae. The erosion rate significantly decreases with the improvement of interface bonding. In addition, the erosion mechanisms of the conventional coatings and the lamellae well bonded coatings were further discussed. The unbonded interfaces act as precracks accelerating the erosion of plasma-sprayed coatings. Thus, controlling inter-lamellae bonding based on the critical bonding temperature is conducive to the improvement of erosion resistance of plasma-sprayed ceramic coatings.

Abstract:The substrate is usually kept at a distant location in traditional thermal spraying, and substrate melting, which can improve splat adhesion usually does not happen. By moving the substrate close to the plasma flame and attaching a temperature control device to the backside of the substrate, as well as by additional heating from the molten droplets, substrate melting may occur and directional splat solidification becomes possible. In this proposed design, the substrate temperature is controlled by spray distance, flame temperature and initial substrate temperature. The variations of particle in-flight characteristics and contact interface temperature on spray distance are investigated. Optimal operating conditions are determined.

Abstract:Liquid lithium-lead blanket is one of the leading fusion reactor blanket designs in the world.However,it is subject to some bottleneck issues,such as high tritium permeability,corrosion to structural material by liquid LiPb and MHD(Magnetohydrodynamics)effects caused by flowing LiPb,etc..Coatings on the surface of blanket structural materials is one of the key technologies to solve the above problems.This study is aimed at preparing multifunctional Al2O3 coatings on the China Low Activation Martensitic(CLAM) steel with air plasma spraying(APS) process.The results of the experiment show that the mean adhesion strength of coating is 31.7 MPa,the resistance of Al2O3 coating is 5.26×109～1.54×1010 Ω·m,and the coating presents high microhardness and density.This work can provide theoretical and techological reserve for the preparation of liquid-LiPb-blanket coatings in fusion reactors in the future.

Abstract:Spray forming technology has been adopted to prepare essential castings in various industry fields. Understanding what happen during the impaction of droplet on deposited layer is critical to optimize spray forming processes and so improve the final casting quality. The present work investigated the morphology evolution of droplet and deposited layer during impaction, with particularly emphasis on the nonrigid feature of deposited layer in practical spray forming. The results demonstrate that the deposited layer would suffer obvious deformation under the impaction of flighting droplet, which produce puddle-like structure on the deposited layer. The droplet spreading process would be suppressed by this puddle-like structure when the droplet temperature is not high enough, which might introduce gap between the droplet and the deposited layer, so might cause tiny holes in the final casting. Moreover, the simulation results suggest that multiple droplet impaction might cause column structure on the deposited layer, this would seriously increase the surface roughness of the final casting. The investigations hint that the mechanical properties of deposited layer should be considered when studying the microstructure evolution and mechanism of spray forming casting.
